Preamble This erection manual contains information on the scope and time sequence of a lime kiln erection Its based on practical experience gained by Maerz during erection of a big number of Parallel Flow= Regenerative Lime Shaft Kilns, in short PFR-Kilns or Maerz-Kilns in European countries, ‘The manual contains important technical and organizing information in exemplary form which should faciltate erection work. does, however, not replace the engagement of specialized and experienced contractors to execute the various kinds of erection works, such as steel structure erection, refractory bricklaying, electric installation, piping, etc, as well as of an experienced director of erection or site Supervisor responsible for the entie works. Specialized erection contractors may and will adjust the exemplary erection advice given by Maerz based on their own experience as well as on local and timing conditions. Maerz strongly recommends calling one ofits experienced engingers to supervise and coordinate kiln erection. General Remarks 24 Organisation and coordination on site tis important o hold a coordination meeting on the future site well in advance before starting erection work. The designated director of erection of the client, the Maerz site supervisor = in case Maerz has been entrusted with the turn-key supply of the lime kiln plant or has been awarded the supervision of erection by the client ~ and the erection supervisors for steel structure and refractory bricklaying should attend this meeting. The following issues should be discussed and agreed upon: ‘+ Location of the new plant ‘© Available space for cranes and pre-assembly work ‘Storage and transport facies for materials and equipment (storage bay, approx. 10x30x8 'm, forklift truck) = Office and communication facies for site and erection supervisors + Rooms and sanitary faciltis forthe erection personnel ‘+ Time frame for the entre erection work in view of personnel available planned dally and weekly working hours, international and local holidays as well as climatic conditions to be expected, Ithas been found to be an advantage that representatives of the client and/or Maerz in case Maerz has been appointed as site supervisor - are visiting once or repeatedly the workshop where the steel structure for the kiln is fabricated. On occasion of these visits any questions of the steel fabricator can be discussed as well as the max, possible extent of pre-assembly work in the workshop depending on transport facilties and crane capacity available onsite. At the same time quality standards applied in steel structure fabrication can be checked, Coordination meetings have to be held whenever required during erection work. The responsible representative of the client, the Maerz site supervisor -ifon duty - and the erection supervisors of the Contractors and subcontractors shall participate. Possible issues to discuss are e.g Insufficient safety procedures + Delays in the erection caused e.g. by delayed supplies of material and equipment, shortage of personnel or bad weather ‘+ Quality problems with material or erection work ‘+ Interpretation problems on drawings or other engineering documents Whenever questions on engineering documents supplied by Maerz show up, Maerz has to be contacted for clarification before proceeding with any further work. § maerz ‘AZUL-PUEBLO VIEJO PROJECT EQUIPMENT NO: PV-1-5187-KLN-105-208-205 ‘AK 640 ~ DRAFT ERECTION MANUAL / 09 Jan-2009 / AL 22 23 Safety on site The client being the owner ofthe site is in the frst place responsible for enacting all relevant safety measures in this area, All general or other safety rules, regulations or instructions issued by any local authorities andlor the lent/piant owner must be brought tothe attention ofthe Maerz personnel of any personnel of hired Contractors on site by designated representatives ofthe clienVowner. MAERZ’ and the contractor's personnel are bound to obey to all such rules, regulations and instructions on the site. Before starting any work on site all necessary insurance policies must be taken out by the parties, involved, ‘Signs limiting the access to the site and the lime kiln plant to authorised personnel only as well as warning signs or plates indicating the potential risks and dangers emanating from erection work and the operation of existing kins and other installations must be placed by the clientplant owner at every access or other exposed location. Preparation of erection work Immediately after the site supervisor has artived on site and has installed his ste office a Coordination meeting with the client's director of erection and - if already present on site -the erection ‘supervisor ofthe steel structure firm has to be arranged, All previous agreements have to be checked and confirmed, any necessary changes and adjustment fo be discussed. Local site concitions have to be studied in detail, the location of the pre-assembly yard, the erection crane and other auxiliary erection equipment has to be determined. Free accessibilly tothe kiln, the pre-assembly yard and the storage areas must be granted. Materials and equipment already supplied tothe site as well as their appropriate storage has to be checked. Any missing parts must be called. ‘The procedure and sequence of erection has to be discussed with the client and all contractors. Involves, Careful study of the entre plant helps to detect possible bottlenecks and space problems in time. Preparation work in the workshop + Allstee! structure has to be fabricated in units according to the indications on Maerz ravings and the maximum allowed transport dimensions and weights *+ During manufacturing in the workshop special attention has to be paid to the indications on ‘drawing 346.0 “General Tolerances" ‘+ Allparts have to be provided in the workshop with weather proof markings of the centre lines (kin and shaft centre lines) and advice for the correct assembly on site + Allnumbering and indications have to correspond to the drawing numbers and item ‘numbers on the drawings + Lugs and hooks for transport by crane have to be provided on all parts + Allmechanical parts have to be assembled before ther transport to site and their correct functioning must be checked ‘+ To avoid any deformation during transport and handling by crane all shaft parts as well as pipe ends have to be provided with sifening braces ‘+ Whenever possible all small accessories and parts have to be mounted already in the workshop in order to facilitate erection on site + Rust protection painting - and possibly also finish painting - suitable for the prevailing ‘operating temperatures and ambient conciions have to be applied on all steel parts, all ‘machined parts have to be protected against mechanical damage and corrosion. It is neither exhaustive nor limiting, and can vary depending on local conditions, size of pre-assembled equipment and routine of the erection company. 44 Preparation of erection 44.1 Checking of materials supplied ‘Check condition and completeness of materials already supplied and make sure that all required equipment willbe timely supplied to ensure correct sequence of erection, 44.2 Anchorholes CCheck the correct position of all holes for the kln anchor bolts. They must be completely clean and free from dust. Use compressed air for cleaning. 443° Stairs and railings All alings on kiln foundation must be mounted and access to the foundation must be possible by means of a stair with handrails, 444 Kiln centre lines Clearly mark the centre lines of the kin and the shafts on the kiln foundation. 445. Proassembling Due to transport canditions all shaf parts may not be supplied in one piece. They have ta be ‘assembled and welded on the pre-assembly yard adjacent to the kiln foundation, The pre-assembly yard must be levelled and located within the operating range ofthe erection crane, Whenever possible the platforms are welded onto the respective shaft pars already on the ground, lited together with them and brought into final position § \ maerz ‘AQUL-PUEBLO VIEJO PROJECT EQUIPMENT NO: PV-1-5187-KLN-105-205.905 AK 640 ~ DRAFT ERECTION MANUAL / 09 Jan-2009 446 Base plates Base plates as well as shim plates of various thicknesses have to be prepared for the columns of the kiln supporting structure. 44.7 Welding (Drawings 245.0 and 349.0) Drawing 345.0 “Comparison of materials" contains information regarding mata used as well comparison of diferent standards, Drawing 349.0 “Welding symbols” explains the symbols used in Maerz drawing® AN ‘old and new standards. Furthermore it contains criteria for checking welding seams. ‘The following criteria have to be observed for checking welding seams, ‘+ For visual inspection standard EN 25817 equal to ISO 5817 has to be followed. Welding seams of all welders employed have to be tested, ‘The Maerz lime kin is working under pressure: All welding seams must therefore be executed absolutely aright. As the final tightness tests are executed only after having finished steel structure erection and refractory brick lining when most welds on the inside of the shaits are no longer accessible absolute tightness is a must during manufacturing in the workshop and erection on site (On the Maerz workshop cats for workshop welding and on site welding are shown. In certain areas ofthe steel structure itis important to provide possibilities for thermal expansion during future kiln operation In order to alow proper expansion only welds shown on the drawings must be executed. When carrying out any welding work, especially during the fnal stage of erection, during ‘commissioning and kin operation special attention has to be paid to earthing which never must run through load cells, hydraulic eyinders andior bearings to avold damaging these components, 448 Electrodes __Pihly the following two types of electrodes are necessary for stee! structure erection, + For the welding of steel $235JRG2 (St 37.2) to heat resisting steel, material No, 1.4841. ‘28 well as for he welding of steel S235JRG2 (St 37.2) to stainless steel, material No. 1.4301, Maerz recommends to use a type of electrode corresponding to the following standards: DIN 6586 € 25 20 820+ Iso 3581 £25208 Snaer. Zz ‘AZUL-PUEBLO VIEJO PROJECT EQUIPMENT NO: PV-1-8187-KLN-105-205.305 ‘AK 640 ~ DRAFT ERECTION MANUAL / 09 Jan-2009 / AL AWS AISFA5.4-81 31045 + For the welding of steel $236JRG2 (St 37.2) to steel $235JRG2 (St 37.2) Maerz recommends to use a type of electrode corresponding to the folowing standards: DIN 1913: 51 498 (R) 10 180 2560: E51 48 12026 AWSISFAS.1 E7018, 45° Time sequence of erection ‘The following description is based on experience from erection of Maerz-Kilns. Specialized and experienced erection contractors may adapt the procedures described below to their own practice, 4.5.1 Discharge traps, discharge hopper, discharge platform (Drawings 017.0, 351.0 and 358.0) ‘The discharge traps should already be completely assembled in the workshop and tested for correct functioning, ‘The sealing edges of the discharge traps must be properly machined and chamfered so that the silicone rubber seals are not damaged. Discharge traps, Discharge hoppers, Discharge platform The locking device for the traps (drawing 014.0) must also be mounted already inthe workshop. It the hydraulic cylinders are already available in the workshop the correct trap position can be determined already there. It's recommended to dismantle the cylinders again to avoid any damage {during welding work when mounting the traps on site, I the cylinders are mounted together with the traps, they should be inthe entered position Snaerz ‘AQUL-PUEBLO VIEJO PROJECT EQUIPMENT NO- PV-1-6187-KLN-105-205.305 |AK 640 — DRAFT ERECTION MANUAL /09 Jan-2009 / AL To avoid damaging the silicone rubber seals those should only be mounted just before stating cold tests and pressure tests on the kin, ‘The discharge traps are assembled with the discharge hoppers on the assembly yard near the kiln foundation. Discharge traps and discharge hoppers are then entered into the kil foundation, ified up to the platform level and placed on the already mounted beams of the platform. At this stage the erection ofthe discharge platform can be completed and the access ladder, i any, ‘mounted. In case no ladder is provided for a connection is made to the stair onto the kil foundation, see following chapter The protection grid for the counter weights (drawing 015.0) wil only be mounted in the final stage of ‘erection after having completed all adjustment work. 4.5.2 Stairs onto kiln foundation and blower house (Drawings 384.0 and 385.0) The stairs onto the kiln foundation (¢rawing 384.0) are mounted at the very beginning of kin erection. Simultaneously the railings provided for must be mounted. On the kiln foundation atleast provisional ralings have to be mounted for safety reasons which should be easy to remove and install again as ‘equited by the following kiln erection. ‘The stair onto the blower house (drawing 385.0) is mounted together withthe hand rails @s soon as the blower house is completed. 45.3 Anchor bolts and plates (Drawing 023.0) Anchor bolts The anchor plates are inserted into the lateral openings in the foundation and shimmed. The anchor bolts hammerhead bolts) ae inserted from abave and turned by 90 °to the stop. Check the correct, Position of the bolts and secure them with a welding point inthis postion. Take care thatthe cooling air inlet is orientated to the correct side ( not ‘shown on the sketch) ‘The discharge hoppers — lower part (drawing 028.0) are completely assembled on the assembly yard. It must be welded thoroughly withthe columns as shown on the drawings. ‘Between tne brackets and the discharge casing shims have to be placed so that al 6 brackets Support evenly. The columns and the discharge hopper are not welded together!
