Designing Masonry for Fire Resistance


The Building Code of Australia (BCA) requires that walls be designed in accordance with Section 6: Design for Fire Resistance of AS3700: 2001, to provide the required fire resistance in buildings. Austral Masonry manufactures a range of masonry bricks and blocks complying with the requirements of the Australian Standard AS/NZS 4455.1: 2008 Masonry Units. The Alphalite range has been designed as all-purpose units to meet all your masonry site requirements. These masonry units are not only lightweight and loadbearing but also achieve high fire rating, sound and thermal insulation as well as having many other attributes. This guide demonstrates the Alphalite ranges ability to meet all these requirements with the one product type. Alphalite gives you fire rated and sound rated masonry, the highest Slenderness ratio, structural lightweight masonry (15MPa), ease of rendering and cutting, ability to direct nail or screw, no efflorescence plus exposure grade durability. Fire resistance levels are specified in the BCA. This system provides an accurate method of predicting the ability of a wall to maintain its strength in a fire and to resist the spread of the fire. The Fire Resistance Level (FRL) is given in the form of three numbers e.g., 180/120/90, which represent in turn, the required FRL (in minutes) for Structural Adequacy/Integrity/Insulation. The FRL of a wall depends not only on the thickness of the wall but also on its height, length and restraint conditions (i.e. how it is connected to other building elements). The Fire Resistance Levels expressed in this brochure are based on test results and are summarised over pages 4 and 5. Structural Adequacy (Ability to remain stable) Structural Adequacy FRL is governed by three formulae in AS3700:2001, Clause 6.3.2.2 which use the masonry panels height, length, thickness and restraint conditions around the perimeter to calculate the panels Slenderness ratio for fire (Srf). Restraint at the top of a wall can be provided by a load-bearing concrete slab, head ties from infill walls to the underside of a concrete slab or ties to a braced roof frame. End restraints can be provided by bonded corners, ties to columns or buttresses with a length > the wall height x 0.2. Where a wall butts into and is tied to the proposed fire wall, it divides that wall into 2 panels as far as the Srf calculations are concerned. Integrity (Ability to resist the passage of flames and gases) Design for integrity is based on Clause 6.4.2 of AS3700 which deems that the FRL for integrity will be met if the wall meets that value for Insulation and Structural Adequacy.

Insulation (Ability to limit the passage of heat) To achieve the required FRL for insulation a minimum material thickness must be provided by the wall. For solid and cored (less than 30% cored) masonry units, the material thickness is taken as the actual thickness. The actual thickness is also used for hollow units in which all cores are filled with grout. For hollow units which are unfilled or partly filled the material thickness is the nett or material volume of the unit divided by its face area, commonly referred to as the equivalent thickness. If the wall is cement rendered on both sides, the thickness of the thinner coating up to a maximum value of 20 mm may be added to the material thickness of the wall. Cavity walls For Integrity and Insulation, AS700 states the material thickness of both leaves is added together and the cavity ignored to give the material thickness. For Structural Adequacy where only one leaf is loadbearing, the FRL for Structural Adequacy is based on the loaded leaf alone and the non loaded leaf ignored. If both leaves are similarly loaded or both leaves are non-load bearing then the thickness for Structural Adequacy is based on two-thirds of the sum of the thickness of the two leaves. Robustness The height limits of walls when determined by design for Robustness are in some cases less than those determined by design for fire resistance. These cases are indicated by secondary curves on the RHS of the design tables.

Chases AS3700 Clause 6.7 states chasing of masonry subject to fire shall be kept to a minimum. The effect of chasing fire-rated walls shall be limited by Structural Adequacy. Vertically spanning walls may be chased vertically. Where the chase is horizontal it is limited to 4 times the wall thickness. Vertically and horizontally spanning walls, may be chased if the length of the chase is not greater than half the height (for a vertical chase) or half the length (horizontal chase) of the wall. Where the length of chase is greater than half the height or half the length, the wall must be designed as 2 walls with unsupported ends (for a vertical chase). For horizontal chases greater than half of the wall length the masonry design thickness must be reduced by the depth of the recess (horizontal chase). Recesses for services AS3700 Clause 6.6 states the effect of recesses for services on the fire resistance periods, for Structural Adequacy, Integrity and Insulation of a wall shall be ignored, provided that the depth of material removed is not greater than half the wall thickness and the total area of recesses is not more than 10,000mm2 total of both faces within any 5m2 of wall area. Where these limits are exceeded , the member thickness of the masonry shall be taken as the overall thickness of the wall less the depth of the recess. (Where the wall is constructed of cored or hollow units, the recess can extend into the cores).

How to use the charts First, find the page with the required FRL: 60, 90, 120, 180 or 240 minutes. Next, find the graph with the restraint conditions of your proposed wall. Note: walls unrestrained at either end are governed by the height formula only. The maximum height for each thickness is given at the foot of the page. Finally, plot the intersection of your walls height and length on the appropriate graph. The thickness required is represented by those lines clear of the intersection point.

Alphalite masonry that is designed for other loads (vertical, bending, earthquake etc.) can be checked for its Structural Adequacy FRL by using the following graphs. The three formulae are graphed, with a line for each wall thickness: 90, 110, 140 and 190mm.

Environmental responsibility
Materials Alphalite masonry units are manufactured at our Port Kembla plant, next door to the supplier of half of the aggregates used to make Alphalite material. All of the aggregates used in the Alphalite mix are by-product materials. No quarrying of natural sands or stones is required and there is no crushing of stone for coarse aggregates. Almost half of the cement paste is made up from by-product material. The small amount of production waste that we generate is re-cycled into the Alphalite mix. Emissions Alphalite is kiln-cured, but unlike clay masonry units, the heat is low and largely exothermic, with some steam added for even curing. Alphalite masonry units are 30% lighter than standard concrete masonry. This reduces emissions due to transport. Durability The masonry structures code: AS3700:2001, Section 5, defines what areas require higher durability and prescribes AS/NZS4456.10 as the method of test. When tested to AS/ NZS4456.10, Alphalite masonry units achieved the Exposure Grade rating which AS3700 requires for masonry in severe marine environments (areas within 1km of a surf coast or within 100m of tidal waters). Summary The patented Alphalite mix was designed with the intention of using as much by-product material as possible. No beaches or river beds are disturbed and cement usage is minimised. Alphalite is low-pressure cured with minimal steam required. This low embodied energy combines with higher durability to make a favourable life-cycle analysis; at the close of which, Alphalite masonry can be crushed and re-used.

Acoustics
This section describes the measurement of acoustic ratings, the BCA requirements for residential buildings and details of research and development of successful wall systems. Rw (weighted sound reduction index) Rw is a type of average of low to high frequencies, calculated from a walls sound transmission losses over 16 frequencies. It is measured in decibels (dB). Low frequency sound waves (e.g. from a bass guitar) are large and intrusive. Their sound transmission loss is below Rw (average). At the other end of the scale, high frequency sound waves (e.g. violin, piccolo) are short wave, less intrusive and their sound transmission loss is above average. A typical sound rating is expressed as Rw 55 (-1; -5). The first figure in the brackets is C which indicates irregular performance in the high frequencies. It is not addressed in the BCA. The second figure in the brackets is Ctr and is essential in BCA requirements for party walls. Ctr (low frequency spectrum adaptor) Ctr is an indicator of how much lower the walls performance would be if the noise source was mainly low frequency. Ctr is a negative number. The sound rating above of Rw 55 dB with a Ctr of -5 gives Rw + Ctr = 50.

BCA Acoustic requirements Research and Development Party Walls These walls are described in the BCA, Part F5, as walls that separate sole-occupancy units (also known as inter-tenancy walls). This includes townhouses, high-rise home units, three-storey flats, hotels and similar residential buildings. Except for Class 9c buildings (aged care units); party walls require a minimum sound rating of Rw + Ctr 50. A party wall that separates one sole-occupancy units wet area (a bathroom, laundry, kitchen etc.) from a habitable room in another sole-occupancy unit is required to be of discontinuous construction. Corridor Walls Walls that separate a sole-occupancy unit from a plant room, lift shaft, corridor, stair, foyer or similar public area, require a minimum sound rating of Rw 50. There is no Ctr adjustment. Walls that separate a sole-occupancy unit from a plant room or lift shaft are required to be of discontinuous construction. Discontinuous Construction The BCA describes discontinuous construction as a wall having a minimum 20mm cavity between 2 separate leaves. Where the 2 separate leaves are both masonry, the BCA allows resilient wall ties if required. As they are rarely required, their omission will not only save money but improve the acoustic performance of cavity (double- leaf masonry) walls.

In 2007, the National Acoustic Laboratory tested 110mm thick Alphalite 12-01 Chaser masonry with various lining systems. Test 2057, with a 64mm independent stud wall system, achieved Rw + Ctr 50 (the BCA requirement for walls separating home units). This wall also meets the BCA requirement to resist the transmission of impact-generated sound wherever an inter-tenancy wall separates a wet area (bathroom / laundry / kitchen etc) from a habitable room. Alphalite Twinbrick masonry has 5% more mass per m2 than the 12-01 Chaser. It was therefore assessed to perform as well as the Chaser block. Both the Twinbrick and Chaser block exceed the BCA fire rating requirements for typical home unit walls before adding any lining system. All the home unit masonry can be done with either Twinbricks or Chaser blocks, avoiding the risk of using unrated masonry where fire or acoustic ratings are required.
