TOO MUCH JUNK

I, MY NAME IS FRED AND I HAVE TOO MUCH

stuff. If youre a plumber you probably


have quite a few pipe wrenches. If youre
a farmer you probably have more than
one tractor or cow. If youre a lawyer
you probably have a lot of ties?! And if
youre a magazine editor like me, whose
job it is to write about 4x4s, thenyou guessed ityou have a bunch of
4x4s. Friends try and tell me I have a problem because I have so much stuff, but I usually
just unfriend them and then head to the Craigslist to look for more junk I think I need.
Im not going to say exactly how many 4x4s I have, but it may be a dozen, give or take
a few depending on what cool new gotta have vehicle I just found and what type of
bill shows up in the mail. Now dont get the wrong impression. I am not some superhigh-roller magazine editor. The fact is most of these 4x4s are unglamorous, high-mileage buckets that I falsely assumed I could polish into a less turdlike nish. Yes, I have a
bunch of ratty 4x4 junk but it still pains me when life forces me to sell one of my kids.
OK, kids may be a bit extreme to call my vehicles, but I do get very attached to
them, probably because I give them names. I know a guy who thinks naming vehicles
is dumb. He might be right, because as soon as I name it I feel bad selling it. I give them
names like Clampy, the Dumpster, Lemon Pie, Peter the Beater, and Tube Sock. I also
use names like the blue truck, the white truck, the rusty truck and the truck Ill never
nish, but for some reason will never sell either.
Even worse than the names are the dreams. Often a vehicle follows me home
because I have some dream about it, not a literal dream while sleeping but more a daydream (or pipe-dream) about what I will do in that vehicle once Im done modifying it. Ill
drive it to Baja, to Alaska, to the Hammers, to Moab, on the Ultimate Adventure, across
country, around the world!
Its good to have a goal before you start on a project because it gives you something
to strive for. It feeds the re until you nish the vehicle and accomplish that goal. And
it gives you an excuse to spend countless hours and dollars buying and building your
dream machine. Then, theoretically, once you accomplish that goal you should be able
to sell it and move on to your next project. Yeah right! Unfortunately for me, I then have
this cool vehicle that was the one I drove (to Baja, on the Ultimate Adventure, across
country, or whatever) and now that I have some sort of emotional memory around that
vehicle I have become so attached I cant hardly sell it! Yes, I may have a problem.
However, in the past few months I sold not one but two of my vehicles: my 65 Dodge
M37, the Dumpster, and my 93 Toyota Land Cruiser, Peter the Beater. Is it weird that
I was more concerned with whether they went to a good home than I was with how
much I made on the deal? Oh well, time to go surf Craigslist for a new cheap truck.

he opens with The affectionately named
Big Broncos were only made for the 78
and 79 model years on the heels of Fords
classic Early Bronco [Dec. 13]. If they were
only made for 78 and 79, what did Ford
produce from 80 thru 96? I think my 89 is
similar in size to the rst round of fullsize
Broncos. Maybe it doesnt count because
of the twin-traction-beam front axle.
As far as Cheap Truck Challenge goes,
what 16-year-old knows as much as Pw
when it comes to upgrading a truck? Build
them like a real teenager would, without
the decades of experience you have.

Nicknames and such are often
bestowed on vehicles when they are made,
or after a run is nished. For instance, the
Early Broncos are just that, early Broncos
(66-77), but they werent named so until
the Big Broncos came along. The Big Broncos (78-79) were named so because they
were in fact bigger than the little Broncosand by little Broncos we mean the
Early Broncos, not Little Broncos. Then all
of a sudden Ford makes a different yet big
Bronco, and the claim to fame of this series
is that O.J. Simpson ran away from the
police in one. Hence all 80-96 Broncos are
known as O.J. Broncos.

that one day I could

to build these awesome machines for
a living. I want to be
the next Chip Foose
or Carol Shelby of the off-road world. I
want to be the next Stacy David, Ian Johnson, or Fred Williams. I hope one day to be
the lead engineer on an off-road design
company/team.
My hopes are that you can guide me in
the right direction. Who should I talk to,
what kind of degree should I obtain while
in college, what can I start doing now so
that I can shape my resume for success,
and so on?I understand that you are a
very busy man. Any words of advice I can
get will be greatly appreciated.

Sorry, but Mr. Pw is out. Well, not
really out, but hes now propping his sandals on a desk with a bunch of paperwork
about corporate policy and scal diagram
procedure and some other mumbo-jumbo
big boss stuff, so I guess youre stuck with
my answer.
Lets see, serious question, Marine, dreaming OK, after perusing your letter I can say
that you probably dont want to be the next
me, but I do think being the next lead engineer for an off-road company is a good idea.
But I say go even bigger, be the owner.
Here is my advice once you get out of the
service. (By the way, thank you for your service!) Search for a college or university that
has a strong business and engineering pro-

gram and has a 4x4 club. You can always


start your own 4x4 club once there, but I
know Cal Poly San Luis Obispo has all three
of these and is a great location to boot (cal
poly.edu). Plus, I know many folks in the offroad industry who have made their mark
after studying at Cal Poly and taking part
in the Poly-Goats off-road club, guys who
went on to be engineers for suspension
companies, off-road race teams, and even
start their own off-road companies. (No, I
didnt go there, nor do I get paid to promote
this school.)
I think having a strong engineering background is important, but so is business. You
dont want to just be a grunt doing math
and computer drawings for the next lift kit.
You want Lybrand to be the brand of suspension lift kits people want to buy. Learn
the ins and outs of running your own company. You must realize that to a company
owner an engineer can be simply another
tool for the system like a welding machine
or a computer. Dont just be the tool; hire
the tools and own the company.
I will never tell you that writing forand
now runningan off-road magazine isnt
the coolest job ever. It is. But I will tell you
that if you asked me where I would be if I
had to change course, I would say running
my own company. The reason is it would
be just as much work and just as rewarding
(though possibly signicantly more lucrative if you know what I mean).
One more thing I would recommend. Go
work on a farm. You will learn stuff on a farm
that no engineering class will ever teach
you. In fact, if you go to college and spend
every summer working on a farm and you
graduate with both a business and engineering degree, I think youll be on track to
do something really cool for the off-road
industry. Plus, you need to keep going
4-wheeling. You cant keep your nger on
the market from your desk. You need to hit
the trails and talk to customers and come
up with solutions to problems off-road guys
really encounter. But what do I know? Im
just a guy who likes trucks with big tires.

Ram made to its new heavy-duty
pickupsa more powerful Hemi
and coil-spring rear suspension,
to name just twoare on the new
Power Wagon. But then Ram enhanced some
of those components and added a few more to
improve the trucks 4-wheeling capability.

For example, throttle response for the 6.4L Hemi, which puts
out 410 hp and 429 lb-ft of torque, softens when the transfer case
is in low range. The coil-spring suspension is damped by Bilstein
shocks at each corner, and the solid axles feature electronic
lockers at both ends (and a disconnecting sway bar in front). Two
inches of lift bring up the trucks approach and departure angles,
while new 33-inch Goodyear Wrangler Duratrac tires contribute
to 1412 inches of ground clearance. As with previous Power Wagons, the 14 is equipped with a front-mounted winch, in this case a
12,000-pound Warn winch tucked behind the front bumper.
This years Power Wagon is based on the 2500 Crew Cab and is
available in Tradesman, SLT and Laramie trim levels. They should
be on sale as you read this; prices start at $45,690 for Tradesman
models and run to $56,015 for the high-end Laramie (including
destination charges).

idea takes the concept of the forwardfacing camera to an entirely new level.
Under-vehicle cameras feed data to a
head-up display that stretches across the
bottom of the windshield. When the system is switched on, it looks like the hood
has disappeared and youre seeing the
terrain below instead. This transparent
hood, says Dr. Wolfgang Epple, Director of
Research and Technology for Jaguar Land
Rover, will give drivers an augmented
view of reality to help them tackle anything from the toughest off-road route to
the tight connes of urban parking.
The system makes its U.S. debut at the
New York Auto Show on board a futuristic
Land Rover design exercise called the
Discovery Vision Concept car. More than
just a platform for futuristic electronics,
the Vision Concept should provide some
clues to the upcoming design direction of
the Discovery.

Treasure Trek, and saw the picture of
someone holding up your magazine at
Deadhorse. It made me remember this
picture my boyfriend Scott took of me
in 2012. As I am waiting for the next 12
inches of snow to fall tonight and over the
next few days and we will be lucky to hit
a high of zero, I am reminded of warmer
weather elsewhere in the world.
It was the end of January and we went
to the ancient Mayan city of Tulum in Mexico. It was hard to nd a place to take this
picture because there were literally thousands of people there. According to our
tour guide, this is the place where they
think the Mayans discovered that the
end of the world would be in December

2012. So this was a hot spot for tourists


around the world. At the time who knew
the world would still be here today? Also,
I would like to thank my dad (Karl) for all

real news: Ford will offer a snow plow prep option across all cab styles of the
15 F-150 when that model arrives in showrooms this year. The option package
requires the truck be equipped with a 5.0L V-8 engine and 4WD, and its designed
to shut off nonessential functions to direct maximum power to the plow. (Plow
hardware will have to be installed by an uptter.) The maximum light-duty plow
weight will be more than 450 pounds.

Rock sliders are one of the rst upgrades


we recommend for any 4x4 that gets used
off-road. More common vehicles like Jeep
Wranglers and Toyota Tacomas have a lot of offthe-shelf options, but we had to get custom on
Raymond. Nates Precision built these rock sliders out of 6x2 box steel and tied them into frame
plates to ensure that they would not ex or

sliders really stiffen up the chassis on our F-150,

Bernie Dettrich crafted our front bumper


out of 5-inch pipe and tted an old, used
Warn mounting plate in the center. We opted
to leave the bumper bare to show off Bernies
welding prowess and let the bumper weather
to match the rest of the truck.

The front axle is a Dana 60 out of a Super


Duty that has been upgraded with a Detroit
Locker and 5.13 Sierra Gears from West Coast
Differentials that were installed at Bayshore
Truck behind a Ballistic Fab diff cover.

The front axle was also upgraded with


Synergy ball joints and a Dynatrac Free
Spin kit to account for the leverage of the
big meats. Super Duty axles enjoy strong
aftermarket support and are relatively plentiful, making them great candidates to swap
into any project.

Steering comes from the factory Saginaw box that was modied by PSC and
plumbed to one of their hydraulic rams and
a Saginaw pump. The ram mounts to the Ballistic Fabrication diff cover and a clamp-on
mount on the tie rod. Both the tie rod and
drag link use GM tie-rod ends, one of the few
departures from FoMoCo products.

This is where we made an error. The


Dana 60 we purchased was out of a leafsprung truck and had virtually no axletube
between the housing and the driver-side
knuckle. As a result, Nates Precision had to
grind the casting smooth and mount the link
brackets to the centersection instead of the
tube itself.

The front suspension uses custom radius


arms tted with Flex Joints from BDS Suspension at the frame end and urethane bushings at the axle end. They work in conjunction
with 6-inch BDS lift coils and Rancho 7000MT
shocks mounted to Ford F-250 shock towers.

In the rear we performed a simple


shackle ip to ditch the previous lift
block and added Rancho RS7000MT monotube shocks on custom mounts. The springs
are mounted above the Sterling 10.5 axle
that we built in the Jan. 14 issue with a
Detroit Locker and 5.13 Sierra Gears from
West Coast Differentials.

The huge 41-inch Pit Bull Rockers we


added for the Cheap Truck Challenge
were the impetus for many of our upgrades.
When the eight-lug axles were added, we
mounted the tires on TrailReady HD beadlock
rims that we had powdercoated locally by
Marq Powder Coating. The rubbed bronze
nish ts the theme of our old ranch truck
better than a polished rim would. Also note
the Dynatrac Free Spin kit that replaced the
factory unit bearings.

A decade ago I thought that running a turbocharged four-cylinder would give me the power I
wanted without any weight penalties. The engine uses a Turbonetics T3/T4 turbocharger with
an external wastegate on a Turbonetics cast manifold with a full engine kit from DOA Racing,
including forged pistons and a C270 camshaft. Fuel management has run the gamut from a hacked
stock AFM to an HKS AF-CON to Split Second and now Megasquirt stand-alone EFI with Supra injectors. It turns the 37-inch tires on the street without an issue, but the low compression keeps the
engine from lugging below 800 rpm on the trail. If I had it to do over again I would just swap in a
throttle body injected Chevy 4.3L V-6. It would actually make less horsepower than I am getting
out of the heavily modied 22RE-T, but it would provide gobs of off-idle torque, be more reliable,
and cost a lot less than I have sunk into the turbo engine.

& Off-Road. Now, 13 years later, Ive taken


the truck over some of the toughest trails in
California, Utah, Colorado, New Mexico, and
Nevada. It has the usual mini truck parts
like Marlin Crawler dual transfer cases, a
solid front axle, crossover steering, and
lockers front and rear. It also has some more
unusual modications like a turbocharged
engine, an Xtra Cab on a short-wheelbase
frame, and the minty-green paint job that
makes people do a double take.
While I am happy with how the truck
works, with the luxury of hindsight there
are a lot of things I would do differently if I
had it to do over again. I feel it is valuable to
share my most and least favorite aspects
of my truck with you so that you can learn

While some insist that you cant run hardcore trails without 1-ton axles, I havent
had many issues with the Dana 44 in the front
of my pickup. Why a 44 instead of a Toyota
axle? 30-spline Longelds were not available
when I started building my truck, and I like the
big brakes, hubs, and axletubes of the Dana
44. The downside is that the combination of
hydraulic assist, high steer, wheel spacers, and
heavy tires kills ball joints on a regular basis. If
I had it to do over again I would run the tie rod
in the stock location and put the ram behind
the tie rod instead of running full high steer.

Once the truck was done, with gears,


lift, and lockers, it still wasnt very fun to
drive. I had a weld-in cage kit and junkyard
seats out of a Volkswagen that took up most
of the space gained with the Xtra Cab. The current interior is much more comfortable with
a custom Off Road Solutions cage that goes
through the dash and Corbeau Baja RS seats.

it from getting smashed. When the truck was


painted, the black SR5 patches were added at
the front of the rear fenders, which are often
unnoticed by everyone but diehard Toyota
enthusiasts. Across from the exhaust an Optima RedTop battery sits under the cab where
the factory gas tank used to reside. Little
touches are often overlooked on dedicated
wheeling rigs because they take a lot of time
and effort for something that is not essential or
obvious to the average person. That is a shame
because the details are often what draw us to
a vehicle to feature in this magazine, and they
little things are some of my favorite aspects of
my own truck.

Behind the passenger seat is a 10-inch subwoofer enclosure with a soft-sided cooler on
top. Behind the driver seat is an amplier that
is controlled by an iPod interface with enough
room on top for my camera bag.

To maximize bed space, Stoffregen Motorsports mounted a Delta truck box that was
modied to t a Powertank inside for security.
The fullsize spare was stood up in a custom cradle and sunk into the bed for better visibility.
Anchor plates from Macs Tie Downs hold the
Coleman cooler, Wedco fuel can, and Zarges
case securely in place. Under the bed a Ford
E-150 fuel tank was tted between the rear
framerails. While the ground clearance is great,
fuel pump reliability has not been so, with
pumps going out every two years on average. I
wish I kept the factory Toyota tank.

at each corner. Sometimes I dream about putting coilovers and a three-link on the front, but
it is hard to justify the expense and downtime
when the leaf springs just plain work. The tires
do rub the springs at full lock; if I had it to do
again I would have made the axle 64 inches
instead of 60 so I could run off-the-shelf axleshafts and ditch the wheel spacers.

I originally retained the factory Toyota rear


axle and added lower gears and a Detroit
Locker for better trail prowess. Then I added
disc brakes from All-Pro Off Road and Poly
Performance chromoly axleshafts, but axlewrap ripped the spring perches off the factory
housing. So I replaced it with a Diamond Axle
housing, and my friend Brian Sumner built this
trick traction bar. I have since broken ring-andpinions, but I am too nancially committed now
to switch to a different axle. If I had it to do over
again I would just start with a Ford 9-inch.

HE ULTIMATE ADVENTURE

is a fun trip, like summer


camp for off-road guys,
and we are the counselors. We lead our troop
of off-road fanatics on
a weeklong escapade
as we wheel and road-trip down
backroads and over extreme trails.
The vehicles we take must be well
rounded, big enough for gear and
camping supplies, but small enough
to t between rocks and trees. They
must be capable of highway speeds
and slimy off-camber trails while
laughing off body damage. These
vehicles are part MacGyver, part Survivorman with a little of grandmas
comfort thrown in since well be living with them for a week with countless hours of driving. As our ofcial
ride for the 2014 UA, we are building
a 90 Dodge truck that started as a
two-wheel-drive airplane tug.
We introduced our Tug-Truck
last month, and now it is at Pacic
Fabrication in Gilroy, California, getting stripped and ripped into a big
yet nimble diesel wheeling machine.
Simplicity yet strength is the name
of the game on this build. The Cummins engine can run on three wires,
so were not going to go overboard
with a computer-controlled transmission or too much extra whizbang. The plan is simple and stupidproof, since we know who will be
driving itus!
The Tug-Truck is getting almost
everything deleted save the reliable
Cummins engine. This truck earned
its stripes dragging airplanes around
with gobs of low gears, so although
the diesel is broken in it is not worn
out. Civilian life will not be all relaxation by the pool though. Were
expecting 40-inch Nittos and some
anvil-tough components between
them and the Cummins.
This month we are stripping it to
the rails and forming a plan for monster build Dr. Frankenstein would be
proud of.

All of the front two-wheel-drive suspension


needs to go from our Tug-Truck. However,
we did notice that the steering box does turn in
the correct direction for a solid front axle. Well
keep that for now.

Whenever anything we didnt want on the


front suspension couldnt be unbolted, the
Pacic Fabrication team devoured it with plasma
cutters. A large front suspension crossmember
under the engine ties both framerails together.

The crossmember was torched down to just


a slab running from side to side to help hold
the frame square under the big Cummins while
we determine where the front axle will sit. We
will either reuse what is left or cut it out completely and build a new crossmember once we
place the front axle and suspension.

Behind the 5.9 Cummins there is a twowheel-drive TorqueFlite 727 three-speed


automatic transmission. Though that is a very
robust transmission, we decided that a manual
transmission is a better option for this truck
since simplicity is the goal.

On the back of the Cummins is an adapter


plate that the bellhousing bolts to. Various
bolt pattern adapter plates are available for the
Cummins depending on the year and model of
transmission. There are even adapter plates to
put a GM transmission behind the Cummins if
need be. Behind the engine we removed all the
crossmembers and cleaned the C-channel frame
for ease of fabrication for our new drivetrain.

Once the truck was deleted


of everything unimportant
it was time to begin putting it
back together. Pac Fab started
by attaching the bed to the frame
with weld-on mounts. The bed
was mounted up slightly off the
frame two inches to help add
space for our fuel system and
align with body lines on the cab,
plus this helps in ground clearance between the bed and trail
obstacles. The steel surplus military trailer box will bolt directly
to the frame mounts and add substantial rigidity to the fabricated
C-channel frame.
Once the bed was attached we
began mocking up our new Jaz
Fuel cell. This fuel cell is 32-gallon
bladdered tank that has a raked rear
departure and is designed for use in
a Jeep XJ for JeepSpeed desert racing. We ordered it with a 45-degree
ller neck but had to modify it for an
even lower ll since the ll point is
right up under the bed.

The Jaz cell has an internal


bladder and a metal case, but
we also had a skidplate mount
made to doubly protect it for
when we drop the tail of the truck
off an obstacle.

Currently we are not 100


percent sure on our rear axle.
We have a used massive AAM
1112 -inch dualie rear axle from
a late-model Ram 3500, but we
are considering upgrading to
something with better ground
clearance. We do, however, plan
on leaf springs in the rear and
started by mocking up with some
junkyard Chevy 63-inch-long leaf
springs from a late-model truck.
By starting with stock leaves we
can easily upgrade to any size lift
spring based on the ride height we
start with.
We are mimicking our old
Dodge M37 build (The
Dumpster, part 3, Sept. 10) and
using an Offroad Design shackle
ip kit to hang the leaf springs and
then use the shackle in the rear
in a tension design. This keeps
our springs slanted, with the rear
higher than the front, and helps
with the suspension geometry.

our F-150 from the moment we dragged it home.


There were some good components, like the Edelbrock intake manifold and MSD ignition, but a bent
pushrod and missing lifter were indicators that the
engine was on borrowed time. While Cleveland and
Windsor motors enjoy a loyal following and good
aftermarket support, the same cannot be said of the Midland
motor. This led us to explore other engine options for our Ford.
At the far end of the spectrum, we considered running a new
Ford Racing Coyote crate engine. This would require signicant
fabrication to mate the engine to the frame and transmission
and provide proper fuel delivery. Instead we chose to pack
more cubes under the hood of our F-150 with a 460 big-block
from L.A. Speed. Boring? Well, we admit that we are not break-

ing new ground here, but there is a reason this swap is so popular.
It works. And with L&L Products offering every component you

The 351M engine that came in our Ford
was in need of help. We briey considered
rebuilding the existing engine, but the limited
aftermarket support and associated costs led
us to consider other options.

This bent pushrod was the rst indication


that we would be performing engine work
on our F-150 soon. The associated lifter was
never found and is still hiding somewhere in
the engine!

With the engine out, we took the opportunity to clean up the framerails and rewall
on the Ford before installing the new engine.
This is time well spent since you dont normally
have this kind of access in the engine bay.

from ATK with factory crank and rods that
were balanced by L.A. Speed. The rods connect
to KB hypereutectic pistons with moly rings
that generate a 9.9:1 compression ratio and
allow us to run pump gas.

want more camshaft and carb than
we are running. Does your diet consist
mainly of Top Ramen because of the
serious budget you are on? A stock
replacement engine with iron cylinder
heads is likely the best choice for you.

We specied a rather mild camshaft to


maximize low-end torque for use on the
trail. Comp Cams recommended 218 degrees
of duration on the intake side and 224 on the
exhaust (at 0.050-inch lift) and a lobe separation angle of 110 degrees.
Ford big-block cylinder heads (front) have
much larger ports than small-block cylinder
heads. Edelbrock offers aluminum cylinder
heads for both engines as well as a host of other
options, including AMC motors for the Jeep guys.

The Performer RPM Air Gap manifold we


chose (right) is a dual-plane manifold with
longer intake runners than the single-plane
Victor manifold (left). The longer runners
maximize torque at the expense of high-rpm
horsepower.

Summit Racing Equipment carries speed


parts from just about every manufacturer
you can think of. Summit also has its own line
of parts that offer a lot of performance for the
price, like the balancer we used on the front of
our 460.

The Summit billet distributor we chose


is ready to run with a simple three-wire
hookup, but it also works with our existing MSD
6A ignition box. We added a bronze distributor gear to work with the billet roller camshaft
from Comp Cams.

While aftermarket fuel injection systems


like Holleys Terminator EFI are relatively simple to install, Holleys Truck Avenger
carb got the nod for price and performance
with no compromises. We chose a 770-cfm
Truck Avenger in a new lightweight aluminum
construction. Like all Truck Avengers, it uses
square fuel bowls with side-hung oats and
HVS annual boosters to minimize fuel sloshing
and maximize throttle response.

The oil pan from L&L Products holds 7


quarts and is designed to clear the Dana
60 front axle in our F-150. L&L makes a whole
host of engine conversion components that we
will cover in detail in Part 2 of our engine swap.

bolted to an engine stand inside a crate.
The engine was fully assembled and ready
to install; all we had to do was stab it in the
engine bay and add front accessories and the
Holley carb to the top.

like. This isnt a big surprise since big trucks
are harder to see out
of and there is more
sheetmetal to dent, but fullsize trucks
have a lot going for them as well. They typically come from the factory with the V-8
engines and full-width axles that are often
swapped into scaled-down wheelers, and
fullsize rigs have plenty of interior space to

be comfortable on a long day on the trail.


This 93 F-150 was Chad Dixons rst
vehicle, and he has been modifying it
since he added a 4-inch Skyjacker lift kit
and 33-inch BFGoodrich tires 20 years
ago. Despite living near the rockcrawling
mecca of Phoenix, Chad has even managed
to keep his fullsize rig looking good with
careful spotting and cautious driving all
these years, thanks to help from Bartling
Enterprise, LetzRoll Offroad, Campbell
Enterprises, and his family and friends. If
Chad does dent the sheetmetal, he doesnt
shed any tears. He knows that it comes
with the territory, as his NOT4SHO license
plate proudly proclaims.

Power comes from a 5.0L engine that has


been bored out to 306ci and dyno tuned by
Bartling Enterprise. It is lled with Keith Black
pistons, Edelbrock heads, a Comp roller cam, and
Ford Racing injectors, and has been converted
from speed density to mass airow (MAF) EFI. The
200-amp Powermaster alternator charges two
Optima batteries, one RedTop and one BlueTop.

The interior is mainly stock, with a speaker


enclosure and storage box added behind the

front seats. Chad realizes that he is pushing his


luck on the trails he runs without a rollcage, and
it is on the short list for future modications.

The tubular bed on Dixons truck reaches the


trifecta of being functional, stylish, and unique.
The 18 -inch sheetmetal was coated with Durabak
to match the truck. At the rear the fullsize spare is
easy to reach and helps the weight balance of the
Ford. An ice chest hides in front of the spare.

A Weatherguard toolbox was frenched into


the atbed and holds a bevy of spare parts,
uids, and tools. A CO2 air tank and a Hi-Lift
jack are also secured to the atbed, where
they are safely stowed yet easy to access on
the trail.

The rocker panels were trimmed by 3 inches


and replaced with 2x4-inch, 18 -wall box
tubing and 134x0.120-wall DOM tubing. This is
more work than just building simple sliders, but
the effort is worth it for the increase in ground
clearance.

The front axle is an eight-lug Dana 44 that


has survived with the 39-inch BFGs thus far
with help from a gentle right foot. It is loaded
with 5.38 Yukon gears, an ARB Air Locker, Warn
chromoly axleshafts, CTM U-joints, and Yukon
drive anges. PSC hydraulic-assist steering
allow Dixon to turn the 39s with one nger.

The front suspension uses Cage extended


radius arms and a custom track bar. Rado
212 -inch-diameter, 16-inch-travel coilovers
are shod with ADS coils. Daystar Stinger bumpstops soften the blows at full compression.

The rear suspension uses lift blocks under


the factory leaf springs, with Bilstein 5100
shocks mounted to the factory frame mounts.
Also visible is the fuel tank, which was moved
forward on the frame when the wheelbase was
shortened to 127 inches.

The rear axle is a Corporate 14-bolt that


has been treated to a Ballistic Fabrication
shave kit to maximize ground clearance. The
14-bolt uses 5.38 Yukon gears, an ARB Air
Locker, and disc brakes, with brackets from
Blue Torch Fabrication.

ORKING FOR A MAGAZINE IS A PRETTY

weird gig. Every month you need to get


your stories done to get the issue out the
door. We have project trucks just like you
that were constantly trying to get nished,
but we also need to photograph and write
about all those parts were adding so you
can see what we did and why.
We intended this story to be the second installment of the
4L80 swap into the Alabama Army Truck we started in our June
14 issue (Over, Under Upgrades). However, just like everyone,
we got stuck waiting for parts. Much like you are probably worried about getting your truck done for the next trail ride, we are
worried about getting our truck done for the next issue.

So we have pages to ll and no parts. Now what? This is where


it gets crazy. We decided to just go get a different vehicle to build.
Actually there is more to it than that. We are typing this just a month
before the big Moab Easter Jeep Safari, which happens every year
leading up to Easter Sunday in Moab, Utah. Well be there as usual,
and youll see all our coverage in the September issue. And as many
of you know, that last month leading up to Moab (or any big trail
ride) is a mad dash to nish or x your 4x4. Were just going a step
further and waiting to start our build a month before Moab.
You read that right. Rather than nish what we started, we went
out and got more work to try and get done in a very short time. This
doesnt make sense in the normal space-time continuum, but magazine writers are not bound by such things as logical work solutions
and days of the week. We constantly try and stuff a dozen 28-hour
workdays into a seven-day week and still nd time to play. We either
really like 4x4s or were idiots and gluttons for punishment.

Have you priced a Jeep recently? In our


neck of the woods any 97 or newer Jeep
Wrangler is $5,000-plus! We considered the
less expensive YJs but really wanted to build a
coil-sprung Jeep as a project. We felt that our
buying price of 5K wasnt a total waste since
this 97 Jeep has lived a charmed life and probably never saw dirt in its 125,000 miles. There
wasnt a rock scratch or hidden dirt clod to be
found underneath.

One reason we were able to snag this one


was because of the little 2.5L four-cylinder
engine, also known as the Power-Tech I4. Powerwise this little 97 grunt supposedly came
with 120 horses and 139 lb-ft back. Ours is oily
and probably a bit lower on those numbers 17
years later, but in stock form it still deserves to
be described as zippy.

The inside is Spartan compared to modern


Wranglers. No GPS or fancy leather seats.
But its still cush compared to an old CJ or
atfender. The stock seats are clean but lean
slightly to the side for some reason. The vespeed shifter reveals a moderate to weak AX-5
manual transmission often found behind the
four-cylinders, and followed by an NP231 transfer case. Check out those stock running board
stepstheyll be getting deleted soon enough.

The front axle is a Dana 30, but that rear


Dana 35 is the one every Jeeper warns you
about when youre going to big tires. The fourlink with track bar suspension is exy but not
superexy with sway bars connected. There
is a skidplate under the transfer case, but it
has lots of weird edges to get caught on rocks.
These issues will all be addressed.

this TJ was probably the base of the base model.
The tires arent terrible for a commuter Jeep, but
were not going to build a commuter Jeep.

This Jeep is a lot of fun to drive stock. It


goes down the road without too much drama, and would be great for any kid fresh out of
hig school or college looking for a rst job and
needing a little four-seat vehicle with a working
heater. Ours even came with a practically new
Bestop soft top and the coveted half-doors. But
we are not looking for such a vehicle; we are
going to transform this Wrangler in a month to
make it ready for the red rocks of Utah. Jeeps
are great because they are so well supported
in the aftermarket that you can get anything
for them and most of it bolts right on. Dont
expect too much custom fabrication in the next
installment, as we will try to build this Jeep as
capable as possible with mostly off-the-shelf
parts. Were sure some day in the future a Jeep
restoration fanatic will cringe at the thought of
us modifying a perfectly stock TJ, but that day
hasnt arrived. Next month we tear it apart.

This Ramcharger was one of a handful of


Dodges at Mud Fest. It didnt stop him from
getting dirty.

It might be basic, but it looks like fun.


This little CJ got around pretty darn well
despite only having mud-terrain tires in the
rear. Its light weight helped a lot.

17-year-old Mitch Cooper of Eugene,


Oregon, was having a blast in in his 77
Jeep CJ-5. His CJ has an AMC 360 mated to a
T18 trans with a granny gear, limited slip, and
32x11.50 tires.

This Toyota-based rig was one of the few


to make it through the big pit, thanks to
big boggers and plenty of lift. Other goodies
include a solid front axle, hydraulic steering, a
Smittybilt winch, and an exo-cage.

Yes, the Ford Super Duty can get it done in the


mud too. Boggers, lift, lots of throttle, and go!

This custom-built trucker, boatwas


built by Dave Tucker and features
coilovers, air bumps, and gearboxes that he
built in his machine shop in Springeld, Oregon.
The vehicle is powered by a stroked 383 Ford
Cleveland. It has fully independent suspension
with 21 inches of travel and rolls on 20-inch
wheelsthe smallest size able to accommodate the custom-built knuckles.

CHEVY STEERING WOES

I have an 06 Chevy Silverado 1500


with a name-brand 6-inch lift that has
been on it since the truck was basically
new. I really like the truck, but at almost
100,000 miles Im about to replace all of
the steering parts for the third time. The lift
kit utilizes all of the factory steering components, which was initially a selling point
to me because I wanted replacement parts
to be as close as any parts store. Now Im
not so sure. Ive compared the various
steering angles on my truck with a stock
truck thats the same year, and nothing
appears to be operating at an excessive
angle compared to stock. What gives?

It would seem that about the time


Chevrolet switched to independent
front suspension on trucks in 1988,
Chevrolet also forgot how to design
durable steering parts. While the 88-98
trucks were not without their steering
woes, when Chevy redesigned the suspension and steering in 1999, it made
the steering components even more marginal. One only has to look at the wimpy
tie rods on these trucks to realize that
Chevy didnt put a whole lot of thought
into strength or longevity for anything
other than a stock application that would
see only occasional off-road use. When
you throw a lift kit and heavier tires into
the mix, you have a perfect recipe for
rapid wear. Add in some off-roading, and
you can cut the life of the steering parts
by up to two thirds.
As youve probably guessed, the extra
stress and leverage of moving the larger
tires and wheels back and forth on your
truck is the culprit of your steering woes.

HIGH- VS. LOW-PINION MEASUREMENTS

I currently have a low-pinion Dana 44 (rear) and Dana 27


(front) under my 61 CJ-5. I need to replace both axles with
stronger ones and am considering a high-pinion Ford 9-inch
for the rear to reduce the driveline angle. Id like to go with a
high-pinion axle of some kind in the front, but I have potential clearance issues with the driveshaft. I know I have seen
diagrams for the 9-inch and the Dana 60 for how high or low
the pinion shaft centerline is in relation to the axle centerline,
but I cant nd them now. Can you tell me what the offsets are
for the low-pinion Dana axles (27, 44, and 60)? Im assuming
a high-pinion version of either the 44 or the 60 would be the
same absolute value as the low-pinion one. Is that correct?

Though we werent able to dig up the numbers on a Dana 27,


we were able to locate the information through a combination of sources from Currie Enterprises (currieenterprises.com)
and True Hi9 (truehi9.com). Interestingly, the measurements you
seek vary a little depending on whether you are using a factory
axlehousing or an aftermarket one like Currie or True Hi9. For
example, a standard low-pinion 9-inch has the pinion 214 inches
below axle centerline, while a Currie high-pinion 9-inch is 112

above and the True Hi9 housing is 214 above. A standard rotation Dana 44 is 112 inches below; a high-pinion Dana 44 housing
is 114 -112 above, and a Currie RockJock is 114 above. A standard
rotation Dana 60 is 118 inches below, a high-pinion Dana housing is 118 above, while a RockJock 60 housing is 114 above.
We did nd some minor discrepancies in the measurements
of Dana housings among different sources, so treat these measurements as pretty close but not necessarily spot-on. Hopefully this will help you and others who are contemplating the
low- versus high-pinion axle conundrum.

POSSIBLE PINGING CULPRIT

In reference to the JK Pinging


question in Nuts & Bolts, June 14,
in our experience of about a dozen or so
07 Jeep JK Wranglers, we have found
the heat shields on the exhaust manifold crossover (Y-pipe) to be the issue.
It seems that one of these tack welds
that holds the metal heat shield in place
breaks and hides itself very well by
appearing to be intact. Once the motor
heats up, stresses and heat are placed
on the crossover pipe, and this causes
the broken weld on the heat shield to
vibrate against the crossover pipe. You
can test these tack welds by placing
the at-blade screw driver between the
pipe and the shield. By pushing against
the shield you will usually nd the one
that is the cause of the pinging.

where you put it and not push back out or


bounce back. We spoke with a Fabtech
representative, and he conrmed that
Fabtech twin-tubes do not have any internal gas pressure. Gas-charged shocks are
the ones that push the shock shaft back
out when it is compressed.
It seems odd that the shocks started out
riding just ne but then the ride degraded
in just 5,000 miles. The rst thing you
might want to do is verify that the replacement shocks you ordered are the right
length for the application. If the shocks are
too short or too long, that could be causing your ride issue. You might also inspect
the shocks for trail damage. Twin-tube
hydraulic shocks have an outside cylinder
that stores oil and an inside cylinder where
the shock piston actually rides. As such,
any small dents in the outer shock body
shouldnt have an impact on shock operation, but large dents could. If theres some
exterior damage that looks suspect, then
the best thing to do is remove the shock
and compress and extend it manually
throughout its stroke. If there are any dead
spots or stiff spots when compressing or
extending the shock, then it could be damaged or there could be something wrong
with the shock internally. You should feel
steady but rm resistance as you cycle the
shock; if the shaft goes in and out of the
body easily, then its not doing its job. Is
there any evidence of them leaking around
the seal? Is the shock shaft bent? Lastly,
double-check the shock hardware to make
sure its not too tight. The shock bushings
should be swelled slightly but not pinched
or tightened to the point that the bushings
are deformed.
If you perform these tests and suspect
there is something wrong with the shocks,
then contact the place where you purchased the shocks and inquire about getting them swapped out. Fabtech conrmed
that leaking or internal problems are covered under warranty, while exterior damage or any user-induced problems, such as
incorrect installation, are not.

LEVELED OUT

I have an 04 Silverado 1500 extended cab Z-71 4x4 and recently purchased a leveling kit that includes new
torsion keys, rear blocks, U-bolts, and
shocks. When I inspect the front torsion
bar adjusters on the truck, the right side
adjuster is nearly all the way to the end of
the threads. The leveling kit instructions
say to measure the distance and to reset
to the same after new keys are installed. I
also plan to install a brushguard, and with
the extra weight I do not feel I will be able

to get the proper height with the current


torsion bars. I am wondering if I can install
a pair of torsion bars from a 2500 Series
truck to maintain the desired height. Will
they bolt right in, or will I need to also
upgrade the crossmember? I live 6 miles
off the pavement on a gravel road, and
I would like the extra clearance for mud
and snow. I do some light off-roading, but
when the weather is bad I need what I can
get. Thanks for any advice.

Keep in mind that a leveling kit is


designed to increase ride height and is
not necessarily a substitute for extra loadcarrying capacity. While a set of torsion
bars from a 2500 Silverado from a similar
year truck will physically t, that might
not be the best option because you could
actually end up with less ride height. Why?
The torsion bar keys are indexed differently
between a 12 -ton truck and most 34- and
1-ton trucks, meaning that the position of
the hex is different in relation to the arm
where the adjuster bolt makes contact with
the keys. If you mix and match 12 -ton keys
with 34-ton torsion bars, its possible that
you will have less adjustment range than
you did before, and therefore less preload.
Believe it or not, GM uses a wide range of
torsion bars in its 12 -ton trucks, with some
sources reporting eight or more different
torsion bar rates depending on the vehicle
conguration (standard cab, extended
cab, Tahoe, Suburban, and so on). Since
you have an extended cab truck, you might
consider getting a set of torsion bars from
a crew cab or possibly a Suburban 12 -ton

truck. Chevy torsion bars usually have a


color-coded tag on them, but time and the
elements often make them disappear. A good
Chevy dealership can determine which bars
came factory on your truck with a VIN number and a little research, and a really good
one can even tell you the spring rates of the
different torsion bars available for 99-06
trucks. If you go the junkyard route, it will be
largely a guessing game and theres no guarantee that the junkyard torsion bars wont be
fatigued to the point of sagging anyway.
If you decide to go the route of 34 -ton
torsion bars, youll need a matching set of
torsion bar keys either from the dealer or
the donor truck, though there is a possibility
that the leveling kit manufacturer will swap
out the torsion keys you purchased as long
as they have not been installed. Also, dont
be surprised if ride quality suffers. As for
the mismatched adjustment of your factory
torsion bar bolts between the driver and
passenger side, thats not at all uncommon.
Curb weights can vary side to side, and some
torsion bars fatigue more quickly than others. Above all else, be realistic about your
nal ride height. Its easy to overcrank
the torsion bar preload, which can cause all
sorts of front suspension problems.

E-LOCKER WOES

Back in November 2012 I had 4.56


gears and an Eaton E-Locker installed
in the rear of my 07 Silverado 1500. When I
engage the locker I sometimes hear a loud
clicking noise and only one tire spins. I have
brought my truck back four times to the
shop that did the install, and of course each
time everything works perfectly. Im not
sure what it is, but it sucks to put that much
money into the rear and Im afraid to use it
because I dont want to blow it up. The problem only happens occasionally. Thanks in
advance. Any help would be appreciated.

The E-Locker is a pretty cool driverselectable locking differential that


uses an electromagnet to lock and unlock
the differential with the push of a button
on the dash. Its a great choice for any dualpurpose rig that is used for everyday commuting and weekend 4-wheeling. Since the
problem is intermittent, I would rst take a
very close look at the wiring for the locker.
In order to actuate, the electromagnet in the
differential needs a steady 12-volt supply
when its engaged, so any loose or weak
connection could cause it not to engage.
Also check and make sure that the circuit
that powers the locker has a full 12 volts. It
is a long way from the engine compartment
to the dash to the rear differential, so theres

plenty of potential for a poor connection or
damaged wiring.
If the wiring checks out, you might want
to review the instruction manual and
be sure youre doing everything by the
book. The manual states that the locker
should only been engaged with the vehicle
stopped or traveling less than 3 mph. In
addition to these instructions Id suggest
engaging the locker before you get in a
situation where one tire could slip while
the other one is stationary. In other words,
hit the button before your charge the mud

hole rather than attempt it with the locker


disengaged, get stuck, and then try and
engage it. It has been my experience that
selectable lockers need a few tire rotations
to fully engage. I suspect that the loud
clicking noise you hear is the internal pins
failing to engage the side gear.
One test we would try is parking the
truck in a at, open eld. Engage the locker,
then do a few slow gure-8s. Do this several times with the locker engaged and disengaged (stopping each time before you hit
the button) to see if you can get it to repli-

else checks out, then theres most likely
something internally wrong with the locker.
If thats the case, the installing dealer will
need to send it to Eaton for a checkup.

BINDER IN A BIND

In a moment of weakness I purchased


a 75 International pickup truck that
obviously has not run in years. The water
pump on the 304 V-8 is frozen solid, the
belts have been cut, and the distributor
that appears to be original to the engine is
lying in the bed while a points distributor
with missing parts is currently stabbed
in the engine. There was no air cleaner on
it, and the carburetors throttle plate is
frozen. The crank turns, and there appears
to be something approaching compression in the cylinders, but the distributor
does not turn with the crank. The truck
itself isnt in the greatest shape. Lets just
say it has plenty of character and may or
may not have been the home of several
small critters at some point. I bought it for
essentially scrap pricing, and I like a challenge. Id really like to get the thing running because I have a deeply seated sense
of self-loathing and this is one of the ways
I can punish myself. Whats the best way
to go about getting an engine running
that has been sitting for years? Also, do
you happen to know what cylinder an IH
304 uses for top dead center?

So it doesnt run, is in really rough


shape, and is a vehicle that is getting
harder and harder to nd parts for. That
sounds like quite the project! Its hard
to resist the urge to make cracks about
Internationals and the rarity of nding one
capable of moving under its own power
these days, but in all seriousness, IH products are extremely tough, even overbuilt,
and they generally have very good drivetrain parts, not to mention being cool in
general. If yours is complete and not a rust
bucket, its worth saving, but to be honest
it sounds a bit dubious.
The absence of an air cleaner is always
a big red ag to me, so the rst thing you
want to do is verify that the crankshaft will
move through its entire 360-degree rotation. If the truck was stored with the hood
shut, theres a reasonably good chance
that water hasnt gotten into the engine.
Remember that trucks are usually parked
for a reason, and this helps verify that the
reason was not a thrown rod or a crankshaft thats snapped in two. Once youve
veried that the engine spins freely, the
next step is guring out why the distributor

wont rotate with the engine. There could
be several reasons, including a broken
timing chain, a broken camshaft, a seized
distributor, or simply the wrong distributor
in the engine. For your sake, lets hope its
one of the last two.
While you have the distributor out,
change the oil and lter and then try priming the engine. Finding a priming tool for
an IH might be difcult, but since it sounds
like you have an extra distributor lying
around, you might be able to make a tool
using the shaft out of an old distributor.
Chuck the shaft in a drill and use the drill to
prime the engine. It might be a good idea to
install a mechanical oil pressure gauge to
make sure the thing actually builds pressure. If it doesnt, that indicates internal
engine problems. Alternatively, with the
spark plugs removed from the engine you
can use the starter to prime the oil system.
This will help avoid a dry startup that could
damage the bearings. If you have a compression tester, now would be an excellent
time to use it. A dead hole may be the result
of a stuck valve, which you can check by
removing the valve covers and watching
the valvetrain as the engine cranks. If one
is stuck, you might be able to free it with
some penetrating oil and a few taps with a

hammer. There should also be at least some


oil getting to the valvetrain by the time you
nish your compression tests. If not, thats
a bad sign. If you cant free a stuck valve,
the only option is to pull the head.
As for the carburetor, you can see if its
possible to free up the two-barrel Holley carburetor thats likely on the engine, but keep
in mind it will need a rebuild. Or, a Motorcraft
2100 should bolt right onto the intake, and
these are readily available in junkyards, not
to mention being great off-road carburetors.
You might want to feed the carburetor from
a gas can temporarily in order to bypass the
fuel system and also install a clear fuel lter
to see if the fuel pump is working. If youd
rather not mess with all of that you can run
it on starting uid at rst, but be careful, as
ether is highly ammable. Its really easy to

catch stuff on re, including yourself, if the


engine backres. Have a re extinguisher
nearby regardless.
An IH 304 is timed with the No. 8 cylinder
at TDC, which is the back cylinder on the passenger side. Rotate the engine so that the
No. 8 is at the top of its compression stroke
(no valves moving), stab the distributor, and
start hooking up plug wires. The ring order
is likely cast into the intake manifold.
As for the distributor and the rest of the
ignition, theres not really any denitive way
that Im aware of to test the electronic ignition box and distributor that belong to the
engine other than hooking everything up
and seeing if it has spark. If not, then youll
need to gure out why. Check the wiring for
damage and make sure the coil has voltage
with the ignition key on. This is also a time
when it would be handy to have another
running IH around so that you can try swapping known good parts without having to
buy new ones. Throw a new set of plugs in
the engine and inspect the plug wires, cap,
and rotor. If it looks like theyre serviceable
you might try using the old ones until you
know for sure that the engine is OK.
Once you do all of this, try ring the

are lots of knocks and bad noises, then
its time for a rebuild or searching around
for a good used engine. Keep in mind that
rebuilding that IH engine is going to be
expensive, and while IH engines are good,
its going to be hard to justify spending all
that money when small-block Chevy, Ford,
and Dodge V-8s are so plentiful and cheap
in junkyards, and most of them actually
make more power.
