1.0 INTRODUCTION
Inathermalpowerstationorprocessplant,thermalinsulationorheatlaggingofpipingand
equipment carrying hot fluids is essential for heat economy and protection of operating
personnel.Anypipewhichisatatemperaturehigherthanitssurroundingswillloseheatand
the amount of heat lost will depend upon the temperature of the fluid and the thermal
conductivityofthepipingmaterial/covering.
Theheatlostthroughbarepipeincreaseswith:
a) Increaseinthetemperatureoffluidconveyed
b) Decreaseinambienttemperatureand
c) Increaseinwindvelocityofthesurroundings.
The heat so lost has potential for work and the rapidly increasing cost of fuel in the recent
past has prompted to find all possible means to conserve energy. Providing proper and
adequateinsulationontothepipingandequipmentcontrolsheattransferandmaintainsthe
requiredservicetemperature.
2.0 METHODOFAPPLICATION
The method of application is a highly skilled job. Badly fitted/laid insulation can lead to
greater heat loss, higher cold surface temperature than that estimated and frequent
maintenance. Following are the important points to be considered in the application of the
insulation.
2.1 INSULATIONONPIPING:
2.1.1 Beforeapplyinginsulation,itshouldbeensuredthatallinstrumenttappings,clamps,lugsand
otherconnectionsonthesurfacetobeinsulatedhavebeenproperlyinstalledasperrelevant
drawings.
2.1.2 Allsurfacestobeinsulatedshallbecleanedofallforeignmaterialssuchasdirt,grease,loose
scale,moistureetc.
2.1.3 All surfaces shall be coated with suitable anticorrosive primer before being insulated. Any
shoppaint film has to be removed locally, down to bare metal, before attachments are
weldedtothesurface.Thispaintshouldbeappliedafterallweldedattachmentshavebeen
fixedinposition.
2.1.4 Welding of lugs, attachments, clips etc. on the surface to be insulated for supporting
insulationshallnotbecarriedoutwithoutthepermissionoftheauthorisedperson.
2.1.5 Allflangedjointsshallbeinsulatedonlyafterfinaltighteningandtesting.
2.1.6 Theinsulationshallbeappliedtoallsurfaceswhentheyareatambienttemperature.
2.1.7 Insulationshallbeweatherproofedatallterminalpointswhereitisrequiredtoremovebolts
etc.withoutdamagetotheinsulation.

2.1.8 The indicated thicknesses of insulation (as indicated in Section 'B' & 'C') are minimum
requirement, which should be maintained. Any change in the thickness of the insulation
shouldbedoneonlyafterpriorapprovalofthedesignengineer.
2.1.9 The daytoday insulation work should be covered with suitable protective materials to
preventtherainwaterentry,ifsameisexpected.
2.1.10 Minimum clearance of 25 mm between outside surface of any insulation finish & adjacent
equipment,pipeorstructuralmembershallbemaintained.
2.1.11 Where junctions between bodies of different diameters occur and difference in insulation
thickness is specified, the greater thickness is to be continued for a length equal to one
diameter of the smaller body and then smoothly tapered to the required smaller thickness
overalengthequaltotwodiametersofthesmallbody.
2.1.12 Steam/Air/Gasleakagesinandaroundthepipestobeinsulatedshallbeattendedbefore
applyinginsulation.
2.1.13 Equipmentsnameplatesshallnotbeinsulated.
2.1.14 Loosewoolcanbetakenfromwoolmattresses,whereverrequired.
2.1.15 Wherevermorethanonelayerofinsulationisinvolved,mattressesshouldhavelongitudinal
jointsstaggeredbyatleast50mmandtheymustbeheldinclosecontactwithfaceofpipes/
fittingsbymeansofbindingwires/Aluminiumbands/Seals.Circumferentialjointsofmultilayer
insulationshouldalsobestaggeredbyatleast150mm(ReferFigure1).
2.1.16 For the first layer of insulation and in case of multilayer of insulation, mattresses with
hexagonalwirenettingwillbefacingonouterside.
Whereverinterfacetemperatureismorethan400C,firstlayerofmattressshallbeprovided
with SS wire mesh. Site to ensure that same is provided for systems where interface
temperatureisidentifiedmorethan400CinsectionB&C.Binding&lacingwireshallalsobe
ofSSforthesesystems.
2.1.17
(a.)Firstlayerofceramicfibre(whereverapplicable)shallbeheldinplacebyfasteningoverwith
SSbindingwire.CareshouldbetakentoseethattheflexibleCeramicFibreblanketsarenot
undulycompressed.The endsofSSbindingwire shallbe lightlytwistedtogether,bentover
and pressed into the insulation. Spacing between SS binding wires shall be at intervals of
300mm.
InadditiontoSSbindingwire,SSbandsshallalsobeprovidedat300mmfrombothedgeof
eachCeramicFiberBlanketsheetfordiametersgreaterthan500mm.(ReferFigure1)

(b.) First layer of Pipe Section (wherever applicable) shall be held in place by fastening over with
bindingwire.Careshouldbetakenwhileapplyingpipesectionasitbrittleinnature.Theends
of binding wire shall be lightly twisted together, bent over and pressed into the insulation.

(c.) Insulation mattresses shall be held in place by fastening over with binding wire (refer clause
2.1.16). Care should be taken to see that the flexible insulation mattresses are not unduly
compressed.Theendsofbindingwireshallbelightlytwistedtogether,bentoverandpressed
intotheinsulation.Spacingbetweenbindingwiresshallbeatintervalsof300mm.
In addition to binding wire, Aluminium bands shall also be provided at 300 mm from both
edgeofeachInsulationmattressessheetfordiametersgreaterthan500mm.(ReferFigure3)

2.1.18 The insulation shall be cut to fit the piping O.D. / equipment and shall be wrapped on the
piping/equipmentandheldinpositionwithpropersupportandwires.Allthejointsshould
beproperlystaggeredandtightlybuttedandadjacentedgeslacedtogetherwithlacingwire.

2.1.19 Valves and flange joints: The insulation of valves and flange joints shall be enclosed in a
removablejacketingsothatitmayberemovedwithoutdisturbingtheconcernedequipment
or piping. The thickness of insulation shall be same as that of the pipe line in which these
valvesandfittingsarelocated.(ReferFigure4)

2.1.20 Tees&Flangedjoints:Tees&Flangedjointsshouldbecoveredinsuchawaythatthe
moisturecannotpenetrateintotheinsulation.Insulationmattressshallbecarefullycutand
shapedaround"Teejunctionsandtheinsulationmaterialofthetangentialpipeshallbe
carefullyandneatlycuttomateuptothematerialappliedtotheparentpipe.Insulationshall
beadequatelysecuredbywire/bandsofsamespecificationasthatofsamesizepipe(refer
figure5)

2.1.21 Pipesupports:Insulationatsolidweldedorclampedsupportsshallbecutandshapedtofit
aroundthesupportandbandedsecurelytoenabletheinsulationtobecarriedwiththepipe
movement. Pipe hangers and supports should be covered in such a way that the moisture
cannotpenetrateintotheinsulation.Upperboltsofthehangerclampsarenottobecovered
withinsulation(referfigure6).Wherevertheendofhangerclampassemblyprotrudesoutof
the insulation at the bottom, suitable box structures are to be provided with aluminium
sheets.

2.1.23 InordertoprovidesupporttoAluminiumcladdingspacerringsmadeoutof20x3mmM.S.
flats shall be fixed at equal intervals of approximately 1200 mm spacing and at every
circumferentialjoints.TheseringsshallbefixedwithZtypelugsandshallbefabricatedfrom
20x3mmM.S.flats.Toreduceheatconductivitythroughtheselugs,sheetof20mmx3mm
sizeceramicmillboardshallbeusedbetweenringsandlugsaswellasbetweenpipe&lugs.

2.1.24 Spacing between supporting rings for vertical piping shall be 3M. Support rings are to be
providedonlywhentheverticalheightexceeds3M(ReferFigure9).

2.1.25 For vertical pipes since support ring is provided at every 3M interval, only two spacer rings
shallbeprovidedinbetweensupportrings.
Spacer rings shall be provided with Z shaped lugs fabricated from the same size MS flats.
Lugsshallbeprovidedatintervalsofnotmorethan300mmalongthecircumferenceofthe
insulation, subject to a minimum of 3 lugs spacer rings shall be provided on the pipes at a
pitchofnotmorethan850mm.
2.1.26 SpacerringsmaynotbeusedwhereinsulationODislessthan150mm.
2.1.27 ElbowsandBends:Insulationmaterialshallbemitredandshallbesameasthatofpipe.Each
mitered section shall be secured with minimum 2 wires/bands. Insulation joints shall be
suitablysealedwithsealingcompound.(Referfigure10)

2.1.28 Whereinsulatedhorizontalpipingissupportedonsteelshoes,theheightoftheshoeshallbe
suchthattheundersideoftheinsulationfinishingmaterialisclearofthesupportingstructure
uponwhichtheshoerestsby25mmminimum(ReferFigure11).

2.1.29 It is very important that sheet metal cladding should be done by a wellexperienced and
competentfabricator.Persondoingthejobcanalterthemethod offixingofcladding sheet
onlyafterconsultingtheconcerneddesignengineer.
2.1.30 The longitudinal joint in the outer cladding sheet should always be at the lower half of the
circumference for horizontal piping so that no rain water enters the insulation through the
joints.(ReferFigure1)
2.1.31 Thejointsofoutercladdingshouldbestaggeredaxially.
2.1.32 In the inner surface of all Aluminium sheet shall have one coat of bituminous paint applied
uniformly. (Bituminous Paint may be arranged locally by site & shall be Heat Resisting type
conformingtoIS:161).
2.1.33 The cladding sheet shall be provided directly over the insulation. Suitable flashing and
weatherproofingshallbeprovidedatallnozzles,manholesandotherprojectionstoprevent
theentranceofwater.
2.1.34 Sealingcompoundtobeappliedonallcladdingsheetjoints.(Asthisisaperishableitem,
SealingCompoundmaybearrangedlocallybysite&shallbeconformingtoBHELTechnical
specificationPESS999169M038).
2.1.35 Aluminiumsheetcoveringonoutdoorhorizontalpipesshallbeprovidedwith3mmdrainhole
atbottomcenterlineat6Mintervals.

2.1.36 Clips made out of sheet shall be riveted inside the box for insulation of valves and
flangestoholdtheinsulationinbox.(ReferFigure4)
2.1.37 InspectionWindow:
Plugtypeinspectionwindows(withremovableinsulation)ofellipsoidalshape(100mmminor
diameterx120mmmajordiameter)shallbeprovidedoncriticalpiping.Thesheetmetalofthe
inspection windows shall be of same thickness as that of the sheet metal cladding on
insulation.Locationofinspectionwindowsshallbeapproachableandmaybedecidedasper
suittositecondition.
2.2 INSULATIONONEQUIPMENT:
2.2.1 InsulationonHorizontalequipmentshallbeasperhorizontalpipes.
2.2.2 ForVerticalequipment,insulationshallbesupportedonringswithadistanceof900mmc/c
installedontheequipment(referfigure12)

3.0STORAGEANDHANDLING
3.1Storage:
Proper storage and handling of thermal insulation materials is essential because their insulating
propertiescouldbeseverelyaffectedbynonoptimumpractice.Beforestorage,thematerialshallbe
inoriginalpackagesorshouldberepackedproperlyasspecifiedintechnicalspecificationforpacking
ofthematerial.
Insulationmaterialsarealwaystobestoredathigherlevelthanground.Theareashouldbecovered
under shed and effective protections against weather are also to be provided. The recommended
maximum stacking height (as per IS: 10556) and mode of stacking during storage of insulation
materials are given in table below. These are given keeping in view the compressibility, physical
properties, effect of moisture, handling care required and fragile nature of materials. In case the
materialisstoredonracksorinboxeswheretheupperlayersdonothaveanyeffectonthematerial
onthelowerlayers,theheightlimitationsshallbeapplicabletotheclearheightwithineachshelfof
suchracks.
3.2Handling:
Care should be taken to ensure that in all cases where weatherproof packing is given, the packing
remainsintactafterhandling.Carefulhandlingisrequiredtoavoidbreakageanddistortionortearing
off of the bags or cover. Slings and ropes should not be used without adequate packing to prevent
damagetoinsulatingmaterials.
Itisrecommendedthatallpersonnelhandlinginsulatingmaterialswearsuitableprotection
since any dislodged particles or fibers should not get in eyes, skin and clothing causing avoidable
irritationorinjury.Emptiedcontainers,whichmaycontaindebris,shouldbecleanedbeforedisposal
orrecycling.

3.3SafeDisposalatsite:
Materialistoberemovedinphases&packedimmediatelyandtakenout.Isolationtobedonebyway
of Tarpaulin covers wherever possible. Standard procedure for disposal is to directly bury at an
approvedlandfilllocation.Materialisnontoxicanditsphysicalformisactuallyexploitedtoimprove
aerationofclayeysoil.However,materialisnotbiodegradableandhenceitsuseasalandfillistobe
determinedinconformitywithlocalconsiderations/restrictionsifany.

1.1 Lightly Resin Bonded Mineral (Rock) wool Mattresses of density 150 Kg/M3 will be
applied for all layers of insulation where hot face temperature is greater than 400 OC.
1.2 Lightly Resin Bonded Mineral (Rock) wool Mattresses of density 100 Kg/M3 will be
applied for all layers of insulation where hot face temperature is less than or equal to
400 OC.
1.3 Mattresses shall have backup hexagonal wire netting of galvanized steel for
interface temperature less than or equal to 400 OC and of stainless steel for interface
temperature more than 400 OC with wire mesh of 13 mm aperture and 0.56 mm dia. on
outer side of each layer.
2.0 Binding and lacing wires for insulation mattresses shall be of 20 SWG (0.9 mm
dia.) galvanized steel for interface temperature less than or equal to 400 OC and of
stainless steel for interface temperature more than 400 OC.
20 SWG (0.91 mm thk.) For pipes with diameter over insulation 450 mm and
above and for all equipment.
22 SWG (0.71 mm thk) For pipes with diameter over insulation above 150 mm
and less than 450 mm.
24 SWG (0.56 mm thk) For pipes with diameter over insulation less than and
equal to 150 mm.
4.0 Details of all other ancillary materials are given in the B.O.M as per section E.
