Effect of iron (Fe) content on the microstructure and mechanical properties of


aluminum alloys has been investigated in primary A356 and secondary 356 lost
foam castings. Increasing Fe content from 0.13% (A356) to 0.47% (356)
significantly increases the amount and size of Fe-rich intermetallic phases, and in
particular the porosity in the microstructure. The average area percent and size
(length) of Fe-rich intermetallics changes from about 0.5% and 6 關 m in A356 to 2%
and 25 關 m in 356 alloy. The average area percent and maximum size of porosity
also increases from about 0.4% and 420 關 m to 1.5% and 600 關 m, respectively. As
a result, tensile ductility decreases about 60% and ultimate tensile strength
declines about 8%. Lower fatigue strength was also experienced in the secondary
356 alloy. Low cycle fatigue (LCF) strength decreased from 187MPa in A356 to
159MPa in 356 and high cycle fatigue (HCF) strength also declined slightly from
68MPa to 64MPa.The influence of Fe content on the mechanical properties,
especially fatigue performance, of aluminum castings can be interpreted using
Weibull analysis of microstructural discontinuities such as porosity and oxide films.
For castings containing porosity and oxide film sizes > 100 關 m, a reliable prediction
of fatigue properties can be readily achieved using a simple liner elastic fracture
mechanics (LEFM) model and probabilistic estimates of pore and oxide film sizes in
the castings

In this paper, the Fe-rich phases in and their detrimental effect on aluminum

alloys are summarized. The existence of brittle platelet 尾-Fe-rich phases lowers

the mechanical properties of aluminum alloys.

The fracture behaviour of A356 alloys with different iron contents under resonant
vibration has been investigated by examining the morphology of eutectic silicon and
Fe-rich intermetallic phases. The test materials were prepared by varying the iron
content within the range of 0.14 to 0.97 wt%. The experimental results shows that
while the iron content is below 0.57 wt%, the Fe-rich intermetallic phases are
mainly π-Al8Mg3FeSi6 and α-Al15Fe3Si2 and there is no obvious difference in the
fracture resistance under resonant vibration. However, when the specimen has
higher iron content (0.97 wt%Fe), the fracture resistance drops due to the
formation of β-Al5FeSi. Hence, the β-Al5FeSi morphology is more detrimental to the
fracture resistance than that of π-Al8Mg3FeSi6 or α-Al15Fe3Si2. The results

indicate that the vibration fatigue cracks initiate at the surface and the fracture
paths go predominantly through the silicon particles, and occasionally through the
Fe-rich intermetallic phase particles. The detrimental β-Al5FeSi becomes influential
in the specimen with higher iron content. The results also show that the line
intercepted density (LID) and projected crack intercepted density (PCID) values of
Fe-rich intermetallic phases increased with increasing area fraction of Fe-rich
intermetallic phases (or iron content). This shows that an increase in area fraction of
Fe-rich intermetallic phases (or iron content) may promote the crack propagation
and growth under resonant vibration

Al-Si-Mg alloys, an important aluminum cast alloys, are excessively used


inmanufacturing of critical components due to their high strength to weight ratio,
flexibility ofmanufacturing designs, economic processing and capital material cost
for automotive industry. Thisresearch is aimed to study microstructure evolution
including distribution and morphology ofiron-rich intermetallic, as well as eutectic Si
accumulation and their effect on mechanical propertiesof Al-Si-Mg (A356) casting
alloy after artificial ageing. The results show that formation of iron-richintermetallic
and eutectic Si accumulation resulted in surprisingly opposite mechanical
properties,especially ductility. The elongations deceased with increase of area of
accumulated eutectic Si and theamount of needle-like iron-rich intermetallic. When
the area of accumulated eutectic Si reached 31%of the microstructure of the A356
alloy, the strength and elongation were respectively damaged to129.69 MPa and
1.05%. Moreover, the amount of needle-like iron-rich intermetallic increased,
thestrength and elongation respectively decreased.
