1.4 Working principle

SET450-100Y DC charger Working principle:


This equipment is integrated DC charger. The maximum output of a single
charger is 450V/20A。

Input 380VAC by built-in three phase input AC contactor with charger into
the charging module(Since the long distance between low-voltage
distribution room and charger room, setting AC contactor is mainly
taking into account security and convenience). Charging module do AC
/ DC conversion, convert AC380V to DC450V, from DC output switch to
the national standard nine-pin plug, and then by the nine-pin connector
is connected directly to the electric car.

The rear end of the charging module, installed a molded case circuit
breaker as the charger DC output total switch. Under normal
circumstances, the total output switch should be in the closed state.

Charging cabinet ac contactor interact with the emergency off button on


the charging machine. In the event of unusual circumstances, press the
emergency stop button on the charging machine, the corresponding charger
input contactor will automatically jump. In this state it will close the input of
each charging module, For re-charging, we need to release the emergency
stop button on the charger.

(Note: Only in exceptional cases, you can press the emergency stop
button. In normal charging state, Do not press the emergency stop button!)

1.5 System Main features

SET450-100Y integrated DC charger for high voltage, small current


electric car.Charging module is with High-efficiency, high-frequency, full-bridge
three-level soft-switch technology and digital control. Equipment monitoring
module is with high intelligence, improved functions, available interface.
SET450-100Y integrated DC charger has the following main functions:

􀁺 One wall-mounted Charging cabinet can be installed 5 pieces 10kW


high-frequency switching power supply module, The ouput voltage and current
for a single module are 450V / 20A.

􀁺 Adopting intelligent charging module, module built-in CPU to realize

CPU intelligent management, with manual / automatic dual control function.

􀁺 Adopting intelligent module, to be a distributed control system, a single


module failure does not affect whole system operation

􀁺 Charging module adopt ZVZCS and three-level soft-switching


technology, efficiency up to 95%

􀁺 Charging module has a sleep function, based on the load current to


select the number of module working automatically, so that the module can
work efficiently.

􀁺 Charging module adopt a unique full isolation dust structure, built-in


cooling fan adopt intelligent speed control, and can automatically adjust the fan
speed according to the load situation, to extend the life of the fan

􀁺 Remote trip command is acceptable. It can achieve the emergency stop


function

􀁺 Charging module comes with APFC function, power factor more than
0.99, the rate of total harmonic current distortion THD <5%

1.5 Protection

1.5.1 Lighting protection

SET450 DC charger has a complete AC and DC side lightning protection


(optional) Measures. Internal system installed C-level lightning protection
devices, also designed a perfect lightning protection circuit in each module of
the system, the entire system can withstand 8 / 20μs simulate lightning surge
current 40kA, 10 times. To prevent further damage to the system by lightning,
recommends installing a Class B SPD (impact flow capacity) 40-60kA in the
engine room into the line! you can refer to the power industry standards

To prevent the DC side equipment damage caused by lightning, the
system take effective measures to lightning protection on DC side(20kA
optional), can withstand 8 / 20μs simulated lightning surge current 20kA. To
prevent lightning strikes cause damage to Monitoring communication signals,
SET450/100Y can provide support for lightning protection (optional), can
withstand 8 / 20μs, 5kA impact, 10 / 700μs, 4KA impact

1.5.2 AC input over voltage protection

SET450 series has a complete input over-voltage protection function,


when the AC input voltage of any phase higher than a predetermined value,
the system will automatically protect all modules and stop output to protect the
charging module and user equipment. When the AC input voltage returns to
normal, charging module automatically return to normal operation.

When the power phase loss, all the modules within the system will
automatically protect and stop the output, in order to protect the charging
module and user equipment and the reliability of DC power supply.

1.5.3 Fault alarm and protection functions

SET450 series power system has a complete fault alarm and protection
functions. Through monitoring module real-time collect system data ,detects
load output open state and space within the state and the state of SPD in
screen and so on.

According to user requirements, the AC input over / under voltage, output over
/under voltage, module failure, etc. system failure flexibility to set their alarm
levels, selected sound and light alarm, and flexible configuration Alarm Type of
Alarm Dry contact indication.

2.1 outline

T-QM Series DC charging module is designed for electric car off-board
DC charging equipment. The product uses the most advanced full-bridge
three-level soft-switch technology, high efficiency, high density of power, high
power factor. With integrated push-in terminals and hot plug; Module is
setted with a variety of protection features, such as AC over/ under voltage and
phase loss protection, DC over/under voltage alarm, output overload and
short circuit protection,over-temperature protection inside the rectifier. Internal
module comes with DSP, block all reference calibration and control all done by
DSP, to avoid parameter drift caused by the temperature coefficient and
mechanical properties controlled by full hardware control. Module also built-in
memory, ensure the module operating parameters setting never lost, and
operating parameters would not change even it work without system
monitoring module.

2.3 Working principle overview

2.3.1 Block diagram of the charging module

SET-QM series of rechargeable power supply module consist of AC input


EMI, three-phase active PFC, auxiliary power, input detection protection circuit,
DC power conversion, high frequency rectifier filter, DC output EMI, voltage,
current, temperature detection, three phase three tube three-level PFC control,
full-bridge three-level soft switch control, protection monitoring, current sharing
control, CAN communication etc. Three-phase AC forme realize AC input
rectifier and power factor calibration, to increase the power factor of input
circuit, reduce the input current harmonics. Stage power conversion circuit
consist of DC / DC converter and DSP control circuit, high-frequency rectifier
filter, output EMI and other components, for converting stable DC required by
the output system. Entire module adopt digital control technology.

2.4 Protection and precautions

2.4.1 Input over / under voltage protection

Module has an input over / under voltage protection. When the input
voltage is less than VACL or greater than VACH, module protection, shut down
without output, fault indicator (yellow) lights. After the voltage return to
between VACL ~ VACH, the module automatically return to work

2.4.2 Output overvoltage / undervoltage alarm

Modules are with output overvoltage and under-voltage alarm function.


When the output voltage is higher than VOH, module protection, when no DC
output, fault indicator (yellow) lights, machine power off. module can not be
automatically restored, the module must be outage and then back to electricity.
When the output voltage is less than VOL, module alarms, with DC output,
fault indicator (yellow) lights; undervoltage alarm disappears after module
output voltage is restore.

2.4.3 Short circuit protection


Module is with short-circuit current recycling protection function. When the
module output short circuit, the output current is less than 120% of rated
current; when the output voltage is below the lower limiting value, the module
output is closed. After the short circuit factors is removed, the module
automatically return to normal output.

2.4.4 phase loss protection


Modules is with phase loss protection. When the three-phase AC input

missing any phase, the module immediate protection, no output

2.4.5 Over-temperature protection

When the module air inlet is blocked or the ambient temperature is too
high leading inside the module temperature exceeds the set value 80 ℃, the
module will over-temperature protection, Module front panel fault indicating
lamp (yellow) light;the module power off and no voltage output.

2.4.6 The main circuit overcurrent protection

In the abnormal state, After protection failure, the module AC input


terminal insurance tube is as secondary protection. In the event the fuse
burned, do not replace them by yourself, please hand in it to the professionals
or manufacturer ASAP.

2.4.7 Automatic current control

Adopt digital control Average current technology. In normal operation, the


module can not automatic current-sharing, when any one charging module is
out of operation for any reason, the remaining modules continue to operate
normally, and current-sharing between the operating module; charging
modules current imbalance ≤ 3%

2.4.8 Communication features

Module can communication through CAN interface and system monitoring

module, system monitoring module can via cyclic communication to realize
module parameter setting,acquisition module operating parameter and control
module working condition. At the same time this CAN interface is also the
interface of Mutual transmitting of information between modules.

2.4.9 measurement control Calibration

Module is with professional calibration before delivery and stored in


FLASH memory. If users have special needs, please send back to the
company

2.5 Address Settings

There is an opening on the left panel of the chassis for setting the address
for module. Address setting switch is four bit. You can set 16 modules. A
charging cabinet module address can not be repeated. Setting address code
first before Module insert the enclosure

2.6 Cooling method and installation environment

SET-QM series charging module adopt speed control air-cooled heat


dissipation. Fan running at low speed at light load; Fan speed gradually
accelerated when load greater than 25% or heat sink temperature higher than
50 degrees; controlled fan running at full speed when the load is greater than
50% or heat sink temperature higher than 60 degrees. Wherein the control
back to the temperature difference is 5 degrees, the current hysteresis of 5%,

Current return different is 5%.
Charging module front panel windscreens as the air inlet, to make sure
not to be blocked so as not to affect the heat dissipation. Installation
environment should be equipped with air-conditioning equipment, and should
be kept clean to prevent dust from entering the module

2.7 Module Caution

2.7.1 Charging module is running, You can not arbitrarily shut down its input
and output breaker for no reason. Can not arbitrarily swap module. If it is
needed to plug module, turn off the module input and output air switch

2.7.2 Charging module is equipped with extricate plug DL25T. Corresponding


DL25Z portion in the charging cabinet, the wiring has been already connected.
Do not remove and change.

2.7.3 Communication line of each module is twisted pair on the extricate plug
DL25Z of Rack ,
When cable is running, we can not plug this cable at liberty .we also can not
Bundled this wire with high voltage cables. If this communication line
interference, will affect the communication between the charging module and
system monitoring module, and impact each module current sharing.
Besides, if there is a communication failure indicated by module (second light
on the right), you can turn off this module, then check the communication line
connection condition, restart the machine to observe whether the problem is
resolved. If the problem is not solved, it shows that the module failure, you
need to inform the manufacturers maintenance. Not dismantle.

III System monitoring module SET1410

3.1.Outline

The monitoring module is designed for DC charger equipment. Charging


module applies CAN2.0 protocol as internal agreement, the number of
modules can be set from 1 to 13. System monitoring module adopt 6.4-inch
color LCD display with keyboard and touch screen. System monitoring module
functional maturation is with RS232 / RS485 serial interface of integrated
automation equipment connected. Also available with TCP / IP Interface

MS300A System monitoring module has the following features:

□Using CANBUS communication bus connection, implement communication


between local devices

□System monitoring module provides network interfaces, with the remote


device connect to the internet.

If no need to charge, pls turn off the AC MCB, and disconnect with the mains.

4.1 Input / output interface Function

SET450-100Y Composition and function of the integration DC charger input /


output interfaces and switch control are described below:

AC input terminal When connect and install the line system, need to
block connect three-phase AC input line A, B, C, N, PE
wiring to AC input terminal block by crimping copper
formula, to connect the wires correct according to the
marks, by down-into wire connected formula.
DC output plug DC output plug is GB nine-cell plug, main circuit rated
current is 125A
Lightning protection Closing the lightning protection air switch,
air switch anti-lightning devices connected, it’s recommended to
close the switch when normal operation
Monitoring module when system is running, first you should close the
power switch switch, to supply power for the monitoring module,
when require power off please disconnect the switch
Contactor power On power-up, please close the switch; when require to
switch turn off the main circuit power supply, please

4.3 System line-connection Description

Integrated DC charger input side needs connect to AC power, connect to A, B,


C, N, PE according to the marks in turn , the cable size in the following table,
for reference.

4.4 Lightning and surge protection

SET450-100Y system has perfect AC and DC lightning protection measures,


the internal power supply system has been configured with the AC side SPD (II
/ Level C) and DC side SPD. When users need higher performance indicators

of it, the users should install I / B grade lightning protection, the impact flow
capacity should be more than 60kA.

If conditions permit, you’d better keep the cable lead length between I / B
grade lightning and AC power distribution cabinet satisfies the following
requirements: if I / B-class lightning arrester using voltage limiting type SPD,
the cable distance between the two should ≥5m; if I / B grade lightning arrester
using switching, the cable distance between the two should ≥10m.

From I / B class lightning arrester installation site to AC power distribution


cabinet, the cable should be interior cable to ensure that this cable will not
suffer a direct lightning strike. when users installing I / B-class lightning
arrester, please pay attention to the cable diameter and length, wire diameter
shall not be less than 16-25mm2, line length as short as possible, I / B class
lightning arrester’s grounding wire should be the case.

SET750/100Y system, the dc side of the system can be equipped with


lightning protection unit, its lightning performance, see chapter one instructions,
users generally do not need to design DC side lightning protection.

4.5 Ground Design

Power supply is suspension grounding before delivery; the user shall not let
either end of the DC output grounded.

Lightning protection grounded, chassis grounded pre-attached to the system


grounded terminal block, so just need to directly connect the grounded to the
user's ground row of engine room when installation, the grounding resistance
should meet the relevant standards.

Three-phase four-wire system protective grounding wire should be introduced


directly into the engine room of the user ground row

V Operation

5.1 Preparation before starting up

When system installed, make a comprehensive check first. Including: is there


any screw loose in the wire cabinet; is there any wire fall off in the wire cabinet;
whether the cabinet is out of shape, if yes, is there any effects to the
installation;
Whether the wire connect is correct in site including: phase order is correct;
polarity is correct; GND is correct; wire connect between cabinet is correct;
battery charger connects to EV charging station is correct;

5.1.2 Checking the appearance of each charging module, confirm no out our
shape and damage

Confirm the module order based on code address, put the modules in rack one
by one according to cabinet marked, make sure modules and rack slot connect
well;

5.1.3 Checking these items one by one and make sure all are correct, then
prepare for electric power.

5.2 Switch on and operation

5.2.1Confirm all the switch buttons of the EV charging station first---checking


as follows:

Confirm all the states are correct, then you can go the next step.

5.2.2 Turn on the city power, closing the switch of system monitoring module,
keep the Monitoring module is powered on.

At this time, the normal state should be: power supply indicator is on, system
monitoring module start up normally, then observation main screen, multi-table
status should be normal; the device status and charging station status (BMS)
is abnormal, and the failure indicator on (because of the charging module is off,
system monitoring module can not detect charging module, so it’s thought to
be fault), if any abnormal, please investigation and handling timely or contact
the manufacturer after service person.

5.2.3

Closing the contactor’s power air switch; contactor is powered on and


pickup(you can hear "popping" sound when the contactor pulls);closing the
switches of charging modules 1#~4# one by one, to start the charging modules
one by one. Charging module’s status of normal start up should be: module
panel indicator flash when start up,
fan rotating for self-test, after startup finished, panel’s green indicator should
be on all the time(if green indicator flash or off, red indicator on or flash, means
module failure or system failure),and no odor and abnormal noise on site; tap
the touch screen to enter the module state split-screen interface, observe the 1
# ~ 4 # module should all be on standby. Searching log split-screen interface,
there should be no exception alarm recording. In this case the normal
indicators on the cabinet and the standby indicator should be on all the time,
fault indicator should be off; if any abnormal, please investigation and handling
timely or contact the manufacturer after service person.

5.2.4

EV Charging station default setting working in remote control mode; if the


charger need to work in local control mode, switch to local control in the main
screen interface, if any abnormal, please investigation and handling timely or
contact the manufacturer after service person.

5.2.5
If above operations are normal, boot process is complete.

5.3 Normal charging operation

After the boot operation is complete, the normal charging operation can be
carried out, before the normal charging operation, please confirm that the
following indicator status should be:

If the status do not comply with the above indicators, prohibit normal charging
operation, if any abnormal, please investigation and handling timely or contact
the manufacturer after service person.

If all the indicators status are as described above, the operator should confirm
the output’s positive and negative of charger and battery agreement, after
confirmation, normal charging operation can go on, put charging plug into
charging socket, and confirm the connection in place.

When the charging system is in remote control mode, the operator confirms
the plug connector in place, does not require local parameter setting,
integrated charger only response BMS control command (on remote mode,
local operation invalid); when on the status of charging, the cabinet standby
lights should be off, meanwhile the charging indicator and DC output indicator
should be lit, charging station status (BMS) is normal; Charging module should
output corresponding voltage and current. if any abnormal, please
investigation and handling timely or contact the manufacturer after service
person.

When the charging system is in local control mode, the operator confirms
the plug connector in place, need local parameter setting, setting the charging
parameters and click Running, cabinet standby indicator should be off and the
charging indicator and DC output indicator should be lit. charging module
should output corresponding voltage and current. if any abnormal, please
investigation and handling timely or contact the manufacturer after service
person.

When EV charging station is in normal charging process, the indicator


status should be as the following table:

When the user connect the charger output plug to the electric car, please
check and confirm that the charger output’s positive & negative and battery’s
positive & negative consistent, if reverse polarity, will lead to burn out or
battery charging equipment fire and other serious accidents, please proceed
with caution.

5.4 Normal stop operation

When the charger is in remote control mode, the charger will only respond to
BMS command, and the local operation is invalid; charger response BMS stop
command, the cabinet standby light should be on, while charging indicator light
should be off; charging module change into standby status.

When the charger is in local control mode, want to normal shutdown, click the
stop button on the main screen interface, the cabinet standby indicator light
should be on, while charging indicator light will be off ; charging module
change into standby mode.

Before the operator disconnect the plug, please verify the state of charger’s
indicator should be:

All the indicators are as above, the operator is allowed to disconnect the plug.
Otherwise, not allowed to disconnect the plug, so as to avoid personal injury. if

manufacturer after service person.

This device complies with QC / T 841-2010 EV conductive charging interface
standards, has DC charging security features;

If the user does not meet the QC / T 841-2010 socket charger for use (or not in
accordance with QC / T 841-2010 charging operation requirements
), then all DC charging security feature will fail!

When operator the charging plug and socket connection and disconnection,
operator must strictly abide by the norms and safety regulations related
operations!
If not, may lead to serious personal injury or death accidents

5.5 Emergency stop operation

When charging station or BMS battery emergency breakdown, needs to turn


off the charger quickly, press the emergency stop button on the charger
cabinet, to complete the emergency stop operation.

Emergency stop only allowed when equipment or electric car emergency


breakdown, while the normal stop operation is too late, to be able to perform
an emergency stop operation; under normal conditions do not arbitrarily make
an emergency stop operation, so as to avoid accidental damage to the
equipment

5.6 Shutdown operation

When need to shutdown the charger,please turn off the module input switches
one by one (module 1 input - Module 4 inputs), contactor power switch,
monitoring module switch; disconnect the front-end of the AC power
distribution switch of charger if necessary.
