1 RBS 2106 Climate Units

There are two climate units available for use on the RBS 2106.
The following description and product numbers can be used to
differentiate between the two different units. Each of these units
will be described individually within this document.

Description Highest Product

Revision Number
Combined Climate Unit R9A* BPD10436/1
(Heat Exchanger and Air
Conditioner)
Heat Exchanger R2E* BPD10435/1
*These are the highest revisions of these units as of the date of
this document. Please refer to GASK to confirm the most current
revision of these units. Additional information on the different
revisions of the two climate units can be found in the appropriate
RBS Spare Parts Catalogue.

2 General Theory of Operation

Both versions of the RBS 2106 climate units contain some, or all,
of the following main sections:

1. Heat Exchanger.1
2. Heater. 1
3. Air Conditioner.2

1 Contained in both BPD10436/1 and BPD10435/1 climate units.

2Contained only in the BPD10436/1 climate unit.

Each climate unit provides three main functions.

1. Cooling the return air from the RBS cabinet.

2. Heating the return air from the RBS cabinet.
3. Dehumidifying the return air from the RBS cabinet (by heating
and/or cooling the return air from the cabinet). 1

1In the Heat Exchanger only climate unit only heating does this.

The table below shows which of these three main sections

performs which function.

Section Cooling Heating Dehumidifying

Heat Exchanger Yes No No
Heater No Yes Yes
Air Conditioner Yes No Yes
Table 1 Relation between sections and functions in the climate unit

All three sections use one, or both of the air flows in the cabinet to
accomplish their assigned function.

2.1 Air Flows in the Cabinet

Two different airflows are used within the climate unit. These two
airflows are:

1. The Internal (Return) Cabinet Air Flow (Cooling, Heating and

Dehumidifying)

2. The External Ambient (Outside) Air Flows cooling in the Heat

Exchanger and/or the condenser coil.

2.1.1 Air Flow in the Combined Climate Unit

There are two external (ambient) airflows and one internal (return)
airflow.

The first external airflow is used by the heat exchanger to vent

absorbed heat from the heat exchanger out of the RBS cabinet.

The second external airflow is used by the condenser fan to cool the
condenser section, thereby lowering pressure on the high-pressure
side of the compressor circuit. This process is explained more in the
section 2.4.1.6 Condenser Fan Function on page 2.

Figure 1 Schematic Drawing of the Combined Climate Unit Air Flow

All three of the sections listed in section 1 RBS 2106 Climate Units on
page 2 use the internal air flow to return air to the cabinet which has
been either cooled, heated and dehumidified as required. The air
conditioner and heater sections provide dehumidification in the
combined climate unit.

It is extremely important to maintain the integrity of the two air flows so

that they never directly mix. Care should be taken to make sure that
the seals both in the climate unit, and on the RBS cabinet itself are
properly seated and in tact.

Mixing the two air flows severely reduces the efficiency of the cooling
systems and can lead to the creation of excessive water within the
climate unit, and/or to the overheating of the RUs contained in the
RBS cabinet itself.

2.1.2 Air Flow in the Heat Exchanger Climate Unit

There are two external (ambient) airflows and one internal (return) air
flow.

The external airflows are used by the heat exchanger to vent absorbed
heat out of the RBS cabinet.

Figure 2 Schematic Drawing of the Heat Exchanger Climate Unit Air Flow

Only the Heat Exchanger and Heater sections listed in section 1 RBS
2106 Climate Units on page 2 use the internal air flow to return air to
the cabinet which has been either cooled, heated and/or dehumidified
as required.

Only the heating function (heater), airflow and heat from the RUS
provide any dehumidification in the Heat Exchanger Climate unit.

The external airflows are used by the heat exchanger to vent absorbed
heat from the heat exchanger section out of the RBS cabinet.

It is extremely important to maintain the separate integrity of the

internal and external air flows so that they never directly mix. Care
should be taken to make sure that the seals both in the climate unit,
and on the RBS cabinet itself are properly seated and in tact.

Mixing the two airflows severely reduces the efficiency of the cooling
systems. This can lead to the overheating of the RUs contained in the
RBS cabinet itself.

The airflow from the climate unit to the RBS cabinet itself is the same
for both versions of the climate unit. That airflow is depicted in Figure
3 below.

Figure 3 Airflow from the climate unit through the RBS cabinet (both climate unit
versions)

As can be seen from Figure 3 above, the four cabinet fans form an
integral part of the airflow through the RBS cabinet. To achieve the

optimum from the heating, cooling, or dehumidifying functions, all the

cabinet fans must be fully operational.

The DXU synchronizes the speed of the cabinet fans with the internal
and external fans in the climate unit. The speed of the internal and
external fans in the climate unit is reported to the DXU from the CCU
via the EPC bus (opto cables). The DXU then inserts that information
together with the cabinet fan speeds into a matrix which it receives
from the BTS SW loaded into the RBS. The DXU can then either
increase or decrease the cabinet fans speed to achieve full
synchronization with the climate unit fan speeds. This optimises the
internal airflow for maximum cooling.

The DXU must have a minimum of BTS SW LZY 213 1162/1 , R6/1
(BSS R8.1A) and an IDB configure with a minimum of OMT SW LZY
213 1034/1, R17/4. Failure to ensure that the IDB has been upgraded
with the correct version of OMT will mean that the RBS may not take
advantage of all the new functionality in a given BTS SW release. In
this case, it can mean the dTRUs contained within the cabinet will
overheat, and possibly shut down and/or become defective.

Further information can be found on this in:

1. PCN 327G (US only).

2. Service Advice (SA) 1/156 21- BPD 104 36/1.

3. Field Change Order (FCO) 2/156 21- BPD 104 36/1.

2.2 Heat Exchanger

The heat exchanger is a cross flow air-to-air cooling device which
allows the transfer of heat from the internal RBS airflow to the external
ambient air. At temperatures greater than +14°C (+57°F) and less than
+52°C (+126°F) inside the RBS, the heat exchanger is sufficient to
control the internal cabinet temperature. The ambient temperature
should always be cooler than the internal air temperature for the heat
exchanger to function.

When the internal temperature inside the cabinet is above +52°C

(+126°F), the air conditioner must be used to remove heat from the air
in the RBS. When the internal temperature inside the cabinet is below
+14°C (+57°F), the heater is used to raise the internal cabinet
temperature to +19°C (+66°F),

The heat exchanger only performs a cooling function within the climate
unit. A heat exchanger cannot dehumidify the internal cabinet air.

Only the heating function (heater), airflow and heat from the RUS air
conditioner (in the evaporator section) can perform the dehumidifying
function.

Warm cabinet air is drawn by the climate unit internal fan and flows
downward through the heat exchanger section itself.

Cool ambient air is drawn by the external fan, and passes through the
heat exchanger where it absorbs the heat from the internal air. This
heat is then vented out of the cabinet through the cabinet door.

The heat exchanger itself is comprised of a layer of plates which form

air channels which can be used uniquely for either the internal or
external air flows. It is not possible for the internal and external air
flows to mix within the heat exchanger itself.

Figure 4 Location of return air temperature sensor on the CCU card

A temperature sensor (thermistor) mounted on the CCU measures the

return temperature. The CCU will determine, base on that temperature
reading, whether the external fan, heater, or compressor should be
turned on or off.

Additionally, based upon the temperature sensed, the fan speed of the
internal and external fans will alter. The speed of the condenser fan is
controlled both by the temperature sensor on the CCU and another
temperature sensor located on the condenser coil.

The heat exchanger is composed of the following parts:

2.3 Air Conditioner General Theory

When the air conditioner is activated, the internal cabinet air is drawn
by the internal fan from the RBS cabinet fans through the heat
exchanger and then the evaporator where the heat in it will be
absorbed before returning the cooled air to the RBS

The air conditioner is composed of the following parts:

1. Internal Fan.

2. External Fan.

3. CCU.

4. DC/DC Converter.

5. Autotransformer.

6. Closed compressor system composed of:

A. Evaporator.

B. Condenser.

C. Condenser Fan.

D. Receiver.

E. Filter Dryer.

F. Expansion Valve.

G. Low & High Pressure Cartridge Switches.

H. Compressor.

The evaporator is a part of the cooling circuit which is a one-way

system for direct expansion operation of the coolant R134A . R134A is
an environmentally allowed HFC-type (HydroFlouroCarbon) coolant.

The compressor pumps coolant vapour at high pressure to the

condenser through the discharge line. As the condenser coil is cooled
by forced ambient air, the coolant condenses inside the coil tube. This
action releases the heat from the R134A coolant which has been
absorbed from the internal airflow in the evaporator section and
pumped by the compressor to the condenser coil.

From the condenser coil, the liquid coolant passes on to the receiver
which works as a reservoir to contain a certain amount of coolant.

From the receiver, the liquid coolant continues through the line to the
expansion valve and evaporator. Attached to this line is a filter drier
(dry wash filter). The purpose of the filter drier is to pick up impurities
and possible small amounts of water vapour in the coolant which can
damage the system.

The thermostatic expansion valve regulates the amount of coolant in

the lines according to the temperature of the coolant return line on the
evaporator where a temperature sensor is placed.

Temperature Sensor

Figure 5 Location of the temperature sensor which measures the return line

When the pressure in the evaporator is low, compared to the pressure

between compressor and expansion valve, the liquid coolant will
evaporate. As evaporation requires heat, this is absorbed from the
airflow passing across the evaporator cooling it. A suction line from the
evaporator leads the coolant in vapour form back to the compressor.

A pair of cartridge pressure switches, one for high system pressure

cut-out and one for low system pressure cut-out ensure that the
pressure operates within a defined range . The AC power to the
compressor passes through these cartridge pressure switches.

When the pressure of the R134A within the system is either too high,
or too low, one of these cartridge pressure switches opens. This cuts

off the AC power to the compressor. The CCU will then generate a
compressor alarm to the DXU on the EPC Bus. This alarm will remain
active for a minimum of 30 minutes. After that time, the alarm will
clear.

If the temperature within the RBS, as detected by the return

temperature sensor on the CCU card, (see Figure 4 on page 8 for the
location) is still high enough to require the compressor to start, the
CCU will attempt to restart the compressor.

If the pressure within the system is still too low, the CCU will again
raise an alarm with the DXU. This process is repeated until the
system is charged repaired by a qualified refrigeration repairman.

2.4 Unit Description of Climate Unit Parts

In the following sections, the various parts of the climate unit are
described in greater detail.

2.4.1 CCU

The CCU card, 9/BPD10436/2 can be used in both the combined

climate unit, and the heat exchanger only climate unit. The CCU
automatically detects which type of climate unit it is installed in when
powered on.

The CCU is used for temperature control of the RBS by means of a

heater, speed control of two 48 VDC fans for internal and external air
and a compressor for air conditioning.

2.4.1.1 Main Functions of the CCU

Most of the RUs within the climate can be viewed as a function of the CCU
card.

The CCU provides the following main control functions:

1. Control of the internal and external fans.

2. Monitors the internal temperature of the RBS via a return air temperature
sensor mounted on the. The temperature read by this temperature sensor is
used to activate either of the three main functional sections Heat
Exchanger, Heater, or Air Conditioner (combined climate unit only) as
needed.

2.4.1.3 Internal and External Fans Function

If the DC power supply is not present, both fans can operate on AC
power via the secondary winding of the autotransformer and the
rectifier circuit of the DC/DC converter.

The internal and external fan rotation speed is controlled by the

microprocessor through two linear PWM/0-10V DC outputs. For
choosing either PWM or 0-10V DC controlled fans, four jumpers on the
PCB are available. Please refer to Figure 17 on page 26 for the
locations of these straps.

Figure 17 CCU Board showing the strappings for PWM or 0-10 VDC control of the
internal and external fans

For climate units with a revision earlier than R7B, the straps labelled
EF2 and EF1 are not jumpered. These units come supplied with an
external electronics box for PWM control of the internal and external
fans. For climate units with a revision of R7B or later, the straps EF2
and EF1 must be jumpered. These climate units do not come
equipped with the external electronic control box.

The spare part kit for the internal fan, 2/BPD10436/2, has a built in
control for PWM speed control. So, when replacing the internal fan in
climate units with a revision earlier than R7B, the CCU strappings
must also be changed.

In any climate unit revision, when the CCU board is replaced, it must
be determined which revision the climate unit has (with or without the
external electronics box), so that the strappings can be correct or a
constant Internal Fan fault will occur, and an external fan fault will
occur every time the CCU tries to activate the fans. These faults will
occur even though the fans actually run.

A microprocessor on the circuit card controls the CCU. In the event

that the microprocessor should fail, both the internal and external fan
can still operate, but only at full speed.

At temperatures below +40°C (+104°F), the internal fan runs at a

minimum 1400 RPM. When the return temperature passes 40°C
(+104°F), the CCU increases the internal fan speed linearly to 2200
RPM at +50°C (+122°F).

At +56°C (+133°F) the fan speed is jumped to 100%. In the advent of

an AC mains fail, the CCU will raised the fan speed for both the
internal and external fan to 100% at +46°C (+115°F).

In the heat exchanger only version of the climate unit, the internal and
external fans speed is jumped to 100% at +52°C (+126°F).

The graph below shows the change in the internal fan speeds
depending upon temperature.

Figure 18 Internal fan temperature activation points

The fan motor is provided with a rotation output. If the rotation signal
is missing, the INF FAIL output is activated on the CCU (relay de-
energized), and the internal fan is forced to 100% PWM.

The external fan is turned off until the internal temperature rises above
+30°C (+86°F). As the internal temperature rises from +30°C (+86°F),
the CCU increases the external fan speed until the fan speed reached
1400 RPM at 50°C (+122°F).

The graph below shows the change in the external fan speeds
depending upon temperature.

Figure 19 External fan temperature activation points

When the compressor is started, the heater is operated, or the

ambient temperature is <+5°C (+41°F), the control band for the
external fan is moved as shown in Figure 20 on page 4.

Figure 20 External fan temperature set points with either the heater, or compressor
running

When either the compressor or heater is running, the speed of the

external fan is jumped to 100% PWM when:

1. (Combined Climate Unit) The internal temperature of the cabinet

rises to over +56°C (+133°F

2. (Combined Climate Unit) A loss of AC mains occurs. In this

instance, the external fan goes to 100% PWM at an internal
cabinet temperature of +46°C (+115°F).

3. (Heat Exchanger Climate Unit Only). The internal cabinet

temperature reaches +52°C (+126°F). In this instance, the
maximum fan speed will be 1950 RPM.

If the ambient temperature rises above the internal temperature, the

external fan PWM is reduced until the point is reached where the
ambient temperature is +3°C greater than the internal temperature. At
that point, the CCU turns off the external fan to prevent the heat
exchanger from heating up the internal air.

.Figure 21 External fan PWM reduction based on the difference between the
ambient and internal air temperatures

If there is a loss of the DC power supply in the cabinet, the external

fan is switched off.

The external fan motor is equipped with a rotation output which is used
to control its speed. If the rotation signal is missing when the CCU
expects the external fan to run (refer to Figure 19 on page 28 for the
external fan starting temperatures), the EXT FAIL output is activated in
the CCU and the external fan relay is deenergized. This forces the
external fan to 100% PWM.

In the Heat Exchanger only climate unit, if one external fan is

decreasing in speed, the other is increased to compensate for the
missing airflow.

2.4.1.4 Power Supervision Function

A four-way autotransformer is connected to the CCU to adapt the
climate unit to different mains voltages (200, 208, 230, 240 and 250 V
AC). The desired output of the autotransformer is 230 V AC when the
correct input voltage is selected. Strapping of the supply voltage is
done by selecting the correct voltage on a switch on the front of the
climate unit.

Note! The transformer should always be set to the same voltage

as the ACCU in the RBS cabinet is strapped for.

The AC supply voltage is continuously monitored. If the voltage

should deviate more than 5% from the nominal, the AC FAIL LED will

flash indicating that the mains voltage selector switch might be left
unadjusted.

If the AC voltage deviates more that 15% ±2% (i.e. 13% - 17%
deviation) from the nominal AC supply voltage for more than 5
seconds, the compressor (if running) is halted for 6 minutes and a
MAINS FAIL mode with AC FAIL relay output is activated with the AC
FAIL LED lit.

In the Heat Exchanger only climate unit, if the mains rises above 26%
from the nominal AC supply for more than 5 secs, the internal and
external fans are stopped to prevent destruction.

The CCU is equipped with three fuses. Two 10 Amp DC fuses are
used to protest the internal and external fans. A 3.15 AT fuse is used
to protect the AC output of the autotransformer.

2.4.1.5 Compressor Function

When the internal temperature exceeds the compressor start point

The condenser fan will always run whenever the compressor is

switched ON, and for 1 minute after the compressor is switched OFF.
The compressor can not start until the condenser fan is switched ON.
This is done to make sure that the pressure difference within the
cooling system equalizes before starting the compressor.

After the condenser fan and compressor have started, the compressor
will continue to run until the internal temperature hysteresis level
(default of 7°C) is reached. The compressor, once started, will run for
a minimum of 10 minutes.

If however the internal temperature should drop 15°C, the compressor

will be stopped immediately to prevent the risk for both the heat and
compressor running simultaneously.

The current in the compressor output wire is monitored by the CCU. A

compressor failure is raised if this output should be missing when the
compressor output from the CCU is activated within 20 seconds of
initial start, or after 5 seconds during operation.

The compressor temperature starting point is calculated from a

combination of readings from the ambient air temperature sensor
under the external fan, and the return air temperature sensor on the
CCU card.

The compressor activation temperature reading of the return

temperature sensor is +52°C (+126°F). Depending upon the ambient
air temperature sensor reading, the starting temperature point of the
compressor can be lowered as much as -10°C (+18°F). Refer to
Figure 23 on page 32.

Figure 23 Compressor Temperature Activation Setpoints

Again, referring to Figure 23 on page 32, if the Ambient Air

Temperature is ≥+40°C (+104°F), the Return Temperature Setpoint at
which the CCU starts the compressor is reduced -10°C (+18°F) to
+42°C (+108°F).

If the Ambient Air Temperature is approximately +30°C (+86°F), the

Return Temperature Setpoint at which the CCU starts the compressor
is reduced -5°C (+9°F) to +47°C (+117°F).

If the Ambient Air Temperature is less than, or equal to, +24°C

(+75°F), the Return Temperature Setpoint at which the CCU starts the
compressor is +52°C (+126°F).

When a compressor failure is detected by the CCU (the current in the

compressor output wire is missing when the compressor output from
the CCU is activated within 20 seconds of initial start, or after 5
seconds during operation), the compressor is immediately turned OFF.
The compressor will then stay OFF for 30 minutes, the ACFAIL output
is active, and the compressor relay is de-energised. The ACT.COOL
LED on the front panel of the CCU is also lit. This LED will turn off
after 30 minutes, the fault is shown as cleared. The fault will not be
visible until the next time that an attempt is made to start the
compressor, and it fails again.

When activated, the compressor output on the CCU is provided with a

timer. This timer keeps the compressor running for at least 10
minutes to avoid hunting of the system in the intermediate temperature
range.

If the secondary voltage from the autotransformer disappears for more

than 5 seconds, it is regarded as a mains failure. The AC FAIL output
is activated from the CCU, and the PWR: FAULT LED is lit. The
compressor will however continue to run as long as current is still
flowing to the compressor.

If the compressor current exceeds 10A for more than 5 seconds, it is

regarded as a mains failure. The compressor is then stopped for 6
minutes, the AC FAIL output is active and the ACTIVE COOL LED is
lit. This LED will stay lit until the compressor has had a successful start
sequence.

The compressor itself draws a nominal 28 to 30 A at 230 VAC

50/60Hz at start up. The climate unit itself has a 25 A AC circuit
breaker in the ACCU, and a 30 A DC circuit breaker in the IDM.

2.4.1.6 Condenser Fan Function

Figure 24 Condenser fan and plug

The condenser fan provides air flow through the condenser coil. This
air flow uses ambient air as a source. The air flow through the
condenser coil is therefor an external air flow and care should be
taken to make sure that it does not mix with the internal air flow so as
to avoid degrading the efficiency of the heating and cooling system
within the climate unit.

This cooling air flow through the condenser coil is needed to prevent
the system from going into a high pressure failure.

The condenser fan is only active when the compressor is active, and
for 1 minute after the compressor is turned OFF.

The fan is speed controlled in steps of 3 according to the ambient and

condenser coil temperature. As needed, the fan speed is increased
immediately, but only shifts down it’s speed after a 1 minute delay.

runs on 230 VAC.

2. If the ambient air temperature is greater than +35°C (+95°F) and

the condenser coil temperature is between +55°C and +65°C
(+131° F to +149°F), the condenser fan runs on 180 VAC.

3. If the ambient air temperature is greater than +35°C (+95°F) and

the condenser coil temperature is less than +55°C (+131° F), the
condenser fan runs on 120 VAC.

6.2 Checking the DC/DC converter output

To check the DC/DC converter output:

1. Disconnect the connector to the external fan.

2. Using a multimeter, measure the DC voltage between the red and blue
wires.

3. Turn off the DC circuit breaker. The DC voltage should drop slightly
as the DC power to the fan is changed from the DC/DC converter to
the AC rectifier.

4. If the voltage does not drop, turn off the AC circuit breaker to the
climate unit, and turn on the DC circuit breaker. If the voltgage
disappears, the DC/C converter is bad.

6.3 Changing the Internal and External Fans

The following procedure affects the replacement of these products:

Product Number Description

2/BPD 104 36/2 Heat Exchanger Internal Fan –48 V including adapter
plate

3/BPD 104 36/2 Heat Exchanger External Fan –48 V including

adapter plate

9/BPD 104 36/2 CCU Control Board without front

The internal and external fan rotation speed is controlled by a microprocessor (EEPROM)
located on the CCU using one of two possible outputs. These are a linear PWM or 0-10V
DC output.

For choosing either PWM or 0-10V DC outputs, four jumpers on the PCB are available.
Please refer to the figure below for the locations of these jumpers.

Figure 62 CCU Board showing the strappings for PWM or 0-10 VDC control of the internal and external fans

In any climate unit revision, when the CCU board is replaced, it must be determined what
revision the climate unit has so that the straps can be set correctly. Failure to do so will
cause a constant Internal Fan fault to occur, and an external fan fault every time the CCU
tries to activate the external fan. These faults will occur even though the fans actually run.

For climate units with a revision earlier than R7B the straps labeled EF2 and EF1 are not
jumpered. These units come supplied with an external electronics box for 0-10 VDC control
of the internal and external fans.

Figure 63 Location of External Electronics Box

For climate units with a revision of R7B or later, the straps EF2 and EF1 must be jumpered
(shorted). These climate units do not come equipped with the external electronic control
box.

Whenever either the internal fan, or external fan is replaced, the strappings shown in Figure
17 should be jumpered.

The spare parts kits for the internal fan (2/BPD10436/2) and the external fan
(3/BPD10436/2) have inbuilt electronics for PWM control. When either of these fans are
replaced, the strapping on the CCU must be checked, and the external electronics box must
be bypassed and removed. An adaptor is provided with each spare part fan (refer to the
picture below).

6.4 Force Starting the External or Internal Fans

The internal or external fan can be forced to run, regardless of the
temperature, if the black and red wires are shorted together. This simulates
the PWM signal, and should allow the fan to run.

6.5 Force Starting the Compressor

The compressor can be forced to start by inserting a 25 pin D sub female plug
into the 25 pin D sub male connecotr on the fron of the CCU. Pins 9 and 17
should be shorted together. This will cause the compressor, the condenser
fan, the external fan and the internal fan to operate simultaneously.
