PREFACE
This manual provides detailed information and safety standards on the installation, startup, use and maintenance of the autonomous braking
unit.
This manual has been drawn for specialized operators involved in the installation, assembly, commissioning and maintenance operations,
and uses three different kinds of safety labels along with their identifying symbols to indicate information that requires special attention:
CAUTION ! Indicates a wrong action that could lead to hazardous situations for the operators. Moreover, it warns
the personnel of possible hazards that may occur during maintenance operations.
Hazardous voltage Signals the presence of high voltages with following hazard of death or electric
shock for the operators.
Indicates situations that may jeopardize the safety of persons and/or damage the equipment.
Shows a procedure that should be followed or avoided in order to carry out correct installation, repair or
WARNING replacement operations without damaging the inverter.

SAFETY STANDARDS
This section contains information related to safety necessary and useful for the personnel working with the unit. The information is general and
concerns the risks both for the operators and the maintenance related to the operation and the maintenance of the braking unit. The
inobservance of these standards may jeopardize the safety of persons with hazard of death or damage to the inverter, the motor or the
operating machine.
Before operating with the unit, read the safety instructions both of the braking unit and of the inverter.
All electrical maintenance and installation procedures on the unit must be performed by qualified
technicians.
All standard electric safety procedures must be observed:
CAUTION! - Never touch anything within the unit until having verified that it is neither thermally hot nor live.
- Always wear insulated or rubber safety shoes and wear safety glasses.
- Never work alone.
- Never connect any grounded meters or oscilloscopes.
- Never remove safety shields.
- Always pay utmost care when handling components or taking measurements inside the panel.
• DANGER!
- The braking unit and all other devices connected MUST BE PROPERLY GROUNDED.
- Do not remove the resistor connected between the terminal 5 of M1 and ground (see cap.2.3)
- The voltages on the unit output terminals are hazardous both when the inverter is enabled, and when it is not working.
- If the unit is installed in the panel, do not let it work with electric cabinet doors open.
• DANGER! RISK OF FIRE, SERIOUS DAMAGE!
- Do not apply power to the inverter and/or to the unit, if any moisture, dust or caustic/corrosive chemicals agents may have
entered the cabinet or internal components.
• DANGER! RISK OF FIRE, SERIOUS DAMAGE OR INJURIES!
-The braking unit is an open type device and must be installed strictly as instructed in this MANUAL and in full compliance with
existing standards and regulations.
- Never store any flammable material in, on, or close to the unit.
• DANGER! RISK OF DEATH OR ELECTRICAL SHOCK!
The following safety steps must be strictly adhered to before servicing the unit:
- Perform power supply lock/disconnection procedure and open the main knife switch of the
cabinet.
DANGER - Make sure that all power supplies coming into the unit (main supply and auxiliary supplies)
are disconnected before servicing the unit.
- Before servicing the unit, wait at least ten (10) minutes after having disconnected power
supply. Before accessing the terminals make sure that the capacitors of the DC bus of
GT3000 are unloaded: Use a multimeter rated for 1000Vdc or higher to verify that the DC
voltage is lower than 40V. Refer to the safety shield borne by all inverters and braking units.
- The braking switch output terminals present hazardous dc voltages (higher than 500V)
- Do not modify the insulation distances or remove insulating materials and coverings.
- If insulation tests on the motor or on the cables must be performed, disconnect the cables
from the inverter and braking units first. High-potential tests must not be performed on
GT3000 components.
- Protect the inverter against bad weather and adverse environmental conditions (temperature,
humidity, vibrations, collisions, etc). Should the unit be temporarily stored outdoors, special
precautions must be taken (See GT3000 Manual).
The braking unit contains components sensitive to electrostatic charges; such components may be
CAUTION damaged, if improperly handled. During maintenance or replacement operations of the electronic
boards, the following steps must be adhered to:
Use a maintenance kit for electrostatic charges. Proper Electrostatic Discharge (ESD) precautions
must be taken:
Wear properly grounded static straps.
Handle the boards by handling them by their edges.
Boards must not get in contact with highly insulating materials, such as plastic sheets, insulating
surfaces, parts of synthetic fabrics.
Boards must be placed only on conductive surfaces.
Boards must be packaged in conductive sheets before shipping.

1 INTRODUCTION
Electric motors have the capability of regenerating mechanical power from the shaft to electric power available at motor terminals. In such
mode of operation the electric motor applies a braking torque to the driven machine. The inverter can transfer power from motor terminals to
the D.C. bus.
Depending how the power is removed from the D.C. bus, two different types of braking may be obtained:
- Recovery braking. It means that the braking power is sent back to the supply network, it requires another inverter1 (instead of the
diode rectifier) to transfer power from the D.C. bus to the supply network
- Dynamic braking. It means that the braking power is dissipated by a suitable braking resistor, it is implemented by braking
Choppers ("BU") and braking resistors.
When the speed (frequency) of an asynchronous motor is reduced rapidly, the motor works as an asynchronous generator supplying the
inverter again. Part of the energy is dissipated within the motor (with torque corresponding to about 10-20% of the rated motor torque), the rest
of the energy is accumulated on capacitors of the inverter intermediate circuit with the voltage increase at their ends. To avoid reaching too high
voltage values with consequent tripping of the inverter maximum voltage protection, the dynamic braking unit is used.
An electronic circuit detects the voltage on the inverter’s capacitor assembly and when its voltage exceeds to preset value, the power transistor
of the braking unit is enabled, which enables the braking resistor parallel to the capacitor bank.
As soon as the DC voltage returns to normal values, the power transistor is disabled.
The "BU" is controlled in such a way as to keep a constant average UDC voltage on its D.C. bus.
The minimum UDC voltage threshold level, corresponding to chopper turn-off, must be selected so to maintain all the diodes of the rectifier in
the off-state by a reverse voltage, while braking. The turn-on threshold level should be lower than DC voltage protection intervention.
In addition, turn-on and turn-off threshold levels, compared with the expected line voltage variations, must be high enough to prevent unwanted

In the case of emergency braking, it should be checked whether the required motor stop time, ∆tF, can really be met. This entails that it must
be checked whether the expected braking torque CF can be delivered by the motor.

The board samples the IGBT command of the braking module. The two trimmers P2 and P3 allow to set the parameters necessary to the
microprocessor to process the thermal image of the braking resistor. The software recreates the thermal curve of the braking resistor and emits
a block signal in case of excessive temperature and requires the input of 2 parameters:
Pr.0 = time constant of the resistor Parameter settable within a range of 0 – 251 [sec] acting on trimmer P2.
Pr.1 = (Pf /Pnr ) x 10 Parameter settable within a range of 0 – 251 [p.u.] acting on trimmer P3.

The display of parameters occurs through the display with 7 segments and the push-button PS2, while the calibration occurs by means of the
trimmers and of the push-button PS2, the storage occurs using push-button PS3.
The display of the parameters occurs as follows: by pressing the push-button PS2 the following parameters are scrolled sequentially. When the
point is displayed at 7 segments it does not indicates a decimal position but the assignment to a given parameter as indicated in the following
table.

By pressing the push-button PS2, the parameters from Pr.0 to Pr.7 are scrolled sequentially.
To input the parameters proceed as follows:
Using the push-button PS2 scroll all displayable parameters and position on the wished one (Pr.0 or Pr.1).
Rotate the related trimmer until the wished value is displayed.
Press the push-button PS3 to pass the new values to the microprocessor.
The occurred acquisition of the parameters can be verified by displaying the parameters Pr.2 and Pr.3 indicating respectively the resistor time
constant and the normalized braking power used by the microprocessor.
To set the value of Tau, it is necessary to access parameter Pr.0 (always using push-button PS2) and rotate the trimmer P2 until the display
indicates the previously calculated value; if for example this value is 245, the display shows 245.
At this point, it is necessary to store the value by pressing the microprocessor PS3 reset key, so that the set value is acquired; on the contrary,
by pressing push-button PS2 and accessing parameter Pr.2 (Tau acquired), the value would differ from the set one and consequently the
calculated thermal curve would not correspond to the wished one.
At display enabling, it shows Pr.0. If for example current Tau value was 230, one would read 230. To read the acquired Tau value, it is
necessary to press the push-button PS2 twice and the reading is: 23.0.
To set the current Pn1 value, access parameter Pr.1 as given in table and act on the trimmer P3 until the display shows the previously
calculated value, if for example this was 124, the display shows 124.
At this point, it is necessary to store the value by pressing the microprocessor PS3 reset key.
Now, by pressing once again this push-button PS2 to display the acquired Pn1 value (Pr.3), the display shows the value 12.4..
Once these parameters have been input and stored, it is possible to display the thermal protection tripping value calculated by the
microprocessor (Pr.4) that if it was for example 210, it is showed on the display (after having selected the parameter by PS2) as 2.10.
During operation it is possible to see the value reached by the resistor thermal curve: press the push-button PS2 and access parameter Pr.5, if
the added value was for example 104 this would be shown on the display as: 1.04. .

Prefazione
Questo manuale fornisce informazioni dettagliate e le norme di sicurezza in merito all’installazione ed alla messa in servizio, all’uso ed alla
manutenzione dell’unita’ freno autonoma.
Il manuale è stato redatto per operatori specializzati coinvolti nell’installazione, montaggio, messa in funzione e manutenzione, ed adotta tre
differenti tipologie di sicurezza corredate dai loro simboli di identificazione per indicare informazioni che richiedono una attenzione speciale:
Indica un’azione scorretta che potrebbe determinare situazioni pericolose per gli operatori. Inoltre,
ATTENZIONE ! avvisa il personale di possibili pericoli che potrebbero verificarsi durante le operazioni di manutenzione.
Tensione pericolosa Segnala la presenza di alte tensioni con il conseguente rischio di morte o shock
elettrico per gli operatori.
Indica le situazioni che potrebbero metter a rischio l’incolumita delle persone e/o danneggiare le
apparecchiature.
Indica una procedura che dovrebbe essere seguita o evitata per eseguire in modo corretto le operazioni
AVVERTENZA di installazione, riparazione o sostituzione senza danneggiare l’inverter.
Indica operazioni nell’ambito delle quali devono essere evitate le scariche elettrostatiche.

NORME DI SICUREZZA
Questa sezione contiene informazioni riguardanti la sicurezza, necessarie ed utili per il personale che opera con l’unità. Le informazioni sono
generali e riguardano i rischi, sia per gli operatori che per il personale di manutenzione, relativi al funzionamento e alla manutenzione dell’unita’
freno. Il mancato rispetto di tali norme puo’ mettere a repentaglio l’incolumita’ delle persone con rischio di morte e danneggiare l’unità
frenatura, l’inverter, il motore o la macchina operatrice.
Prima di operare con l’unita’ leggere le istruzioni di sicurezza relative sia all’unita’ freno che all’inverter.
Tutte le operazioni di manutenzione elettrica ed installazione sull’unita’ devono essere eseguite da tecnici
qualificati.
Tutte le procedure standard di sicurezza elettrica devono essere rispettate:
ATTENZIONE! -Non toccare mai nulla all'interno dell'unita’, se non dopo essersi assicurati che non sia a temperatura
elevata e/o in tensione.
-Indossare sempre calzature antinfortunistiche isolate o in gomma e occhiali protettivi.
-Non lavorare mai da soli.
-Non collegare mai al sistema dispositivi di misura od oscilloscopi messi a terra.
-Non rimuovere mai gli schermi di sicurezza.
-Fare sempre estrema attenzione quando si maneggiano dei componenti o si eseguono misure all'interno
del quadro.
• PERICOLO! -L’unita’ freno e tutti gli altri dispositivi collegati DEVONO ESSERE MESSI A TERRA IN MODO ADEGUATO.
-Non rimuovere la resistenza connessa tra il morsetto 5 di M1 e terra (vedi cap.2.3)
-Le tensioni sui morsetti di uscita dell’unita’ sono pericolose sia quando l'inverter è attivato, sia quando lo stesso
non è in funzione.
-Se l'unità è installata in quadro, non farla mai funzionare con le porte del quadro aperte.
• PERICOLO! RISCHIO DI INCENDIO, GRAVE DANNO!
-Non applicare potenza all'inverter e/o all’unità se si presume che all'interno del contenitore o dei componenti sia
penetrata umidità, polvere od agenti chimici caustici/corrosivi.
• PERICOLO! RISCHIO DI INCENDIO, GRAVE DANNO O FERITE!
L’unita freno é un dispositivo di tipo aperto e deve essere installata rigidamente secondo le istruzioni del presente
MANUALE ed in totale conformità con le norme e regole esistenti.
-Non immagazzinare mai materiale infiammabile dentro, sopra o vicino all’unita’.

1 INTRODUZIONE
Il motore elettrico puo' funzionare anche come generatore trasformando l'energia meccanica all'albero in energia elettrica ai morsetti; durante
questo funzionamento il motore elettrico si comporta come un freno rispetto alla macchina operatrice accoppiata.
Con riferimento al modo in cui la potenza viene trasferita dal bus DC alla linea di alimentazione si distinguono:
Frenatura a recupero. Prevede l'immissione dell'energia elettrica prodotta dalla frenatura sulla linea di alimentazione e richiede un
altro inverter 1 (in sostituzione del ponte a diodi ) per trasferire la potenza dal bus D.C. alla rete.
Frenatura dinamica. Prevede la dissipazione in calore, su un resistore opportuno, dell'energia elettrica prodotta dalla frenatura e
richiede un chopper ("BU") ed un resistore di frenatura.
Quando la velocita’ (frequenza) di un motore asincrono viene ridotta rapidamente, il motore lavora come un generatore asincrono alimentando
ancora l’inverter
L’energia prodotta viene dissipata in piccola parte nelle perdite del motore e dell'inverter (con una coppia corrispondente a circa il 10-20% della
coppia nominale del motore) ed in gran parte viene accumulata nei condensatori del banco filtri con conseguente aumento del valore di
tensione del bus DC. Per evitare di raggiungere valori di tensione troppo elevati con conseguente intervento della protezione di massima
tensione viene utilizzata l'unita' di frenatura.
Un circuito elettronico rileva la tensione del bus DC e quando questa supera un certo valore limite, onde evitare l'intervento della protezione di
massima tensione, il chopper provvede ad inserire in parallelo al bus DC una resistenza opportunamente dimensionata in cui viene dissipata
l'energia prodotta dal motore e parte dell'energia accumulata nei condensatori del banco filtri; l'intervento del chopper avrà quindi l'effetto di far
diminuire la tensione del bus DC. Una volta raggiunto un valore minimo della tensione del bus DC, il chopper disinserirà la resistenza.
Il chopper viene controllato in modo da mantenere costante il valore medio della tensione UDC sul bus DC.
Il valore minimo della soglia di tensione, in corrispondenza del quale si ha la disabilitazione del chopper, deve essere scelto in modo tale che il
i diodi del ponte di alimentazione, durante la frenatura, siano bloccati.
La soglia di intervento della BU deve essere inferiore alla soglia di intervento della protezione di massima tensione DC.
Le soglie di intervento e di disabilitazione della BU, comparate con le variazioni di tensione di rete accettate, devono essere sufficientemente
alte da prevenire l'inserzione indesiderata della BU in condizioni di funzionamento normale.

Per la scelta della taglia del chopper ed il dimensionamento del resistore di frenatura è necessario conoscere i dati del ciclo di frenatura
richiesto (valore della potenza di frenatura e tempi del ciclo di carico).
I quattro cicli di frenatura tipici sono:
Frenatura continuativa (PF = costante);

Frenatura di emergenza: in tale caso, per un carico puramente inerziale, la potenza mantiene un forma rettangolare ma il ciclo non è ripetitivo

c) il ciclo di frenatura non coincide con uno dei cicli specificati ma T è minore di 120 sec;
in questo caso non si possono utilizzare direttamente i valori di corrente riportati nelle tabelle delle taglie, ma è necessario ricavare il
valore di Id tF/T da utilizzare calcolandolo in base ai valori riportati nelle tabelle a parità di duty-cycle.

La suddetta formula mostra che il valore scelto RF del resistore di frenatura deve essere inferiore a Rfmax calcolata in precedenza.

La scheda campiona il comando dell’IGBT del modulo di frenatura. I due trimmer P2 e P3 permettono di impostare i parametri necessari al
microprocessore per elaborare l’immagine termica del resistore di frenatura. Il software ricostruisce la curva termica del resistore di frenatura
ed emette un segnale di blocco in caso di sovra temperatura e richiede l’inserimento di 2 parametri :
Pr.0 = costante di tempo del resistore Parametro impostabile in un range di 0 – 251 [sec] agendo sul trimmer P2.

La visualizzazione dei parametri avviene tramite il display a 7 segmenti e il pulsante PS2, mentre la taratura tramite i trimmers e il pulsante
PS2, la memorizzazione resettando il microprocessore tramite il pulsante PS3.
