Introduction
In the most basic terms, warehousing is figuring out where and how to store your
products (or their components) before they’re needed for assembly, store display, online purchase, or
another final destination.

Many third-party logistics companies specialize in handling shipping, warehousing, and delivery for
other brands, allowing those teams to focus on other things, such as product development. However,
many smaller businesses still handle their own inventory and warehousing.

Regardless of your company’s size or industry, it pays to be thoughtful about warehousing practices.
Better warehouse management will allow you to maximize the storage space you have available and
minimize the effort it takes to find items again when you need them. These benefits go on to speed up
operations, improve customer experience, and yield more valuable insights for managers — all of
which boost revenue and dramatically cut storage-related costs over time.

Advantages of Warehouse Management System

1:Optimized
Space and Lower Operating Expenses: Warehouse management systems optimize
warehouse flow by analyzing the best use of floor space based on the task and material characteristics.
In the WMS implementations, the use of space and floor plan analysis is used to determine how space
should be best used and provides opportunities for reducing waste – waste of premium floor space and
waste of time for locating product. This will also lessen potential cost resulting from excessive material
movement, time consuming placement, and retrieval. By considering the best locations to store
products, as well as materials or equipment, a warehouse can lower its operating expenses.

WMS solutions can also help maintain material rotation, whether through first-in, first-out (FIFO), last-
in, first-out (LIFO), or first-expired, first-out (FEFO) practices. Whatever rotation rule is required, the
WMS can help the rotation. Typically, LIFO enables cost-effective use of space, and movement. FIFO
or FEFO can maintain product quality for items from aging out in the warehouse. Some solutions have
additional fuzzy logic so that a slightly relaxed FIFO or FEFO reduces additional moves, for example:
products that expire in the same month may be considered both eligible to be picked. A warehouse
management system operates with versatility and flexibility, making it easy to form any necessary
adjustments to maintain best inventory floor location selection, choice of the correct inventory to pick,
and help manage physical movement and worker performance.

2: Inventory Visibility
Using a warehouse management system will also provide visibility of accurate,
real-time inventory levels. This enables a company to more securely estimate supply and avoid
backorders, which leads to more satisfied customers.

Using WMS automation with scanning, RFID, or other location tracking methods ensures the visibility
at the location and reduces the non-WMS enabled situations where inventory becomes forgotten, lost,
or misplaced within the warehouse.

Warehouse management systems work in conjunction with the enterprise ERP and planning functions
to provide demand to forecasting functions by sharing precise information about how certain products
are performing. Product demand and seasonality is reflected as items are transacted and information
communicated. Therefore, with this information, planners can make reliable decisions about which
products to adjust for the company to increase revenue or mitigate losses.

3: Effective
Labor: Considering workers’ skill levels, their proximity in the warehouse, their equipment,
and available warehouse tasks, a warehouse management system can better assign the right task to the
right person at the right time. Optimization of travel time within the warehouse is one of the greatest
benefits that the WMS can provide to improved labor utilization. The WMS can focus labor on highest
impact activities while finding the well-suited laborer to perform a specific task. Using labor
forecasting, the system can assign jobs on a day-to-day basis and efficiently design schedules. Scanning
items during their entry into a warehouse, as well as throughout their movements, can eliminate the
need for work to be double-checked, saving time and speeding up the recording process. Scanning
improves pick accuracy, reducing miss-picks, thus providing better customer service. KPIs can also be
utilized to analyze staffing, which is important because labor is often one of the highest costs of
warehouse operations. Labor efficiency, equipment efficiency, and space efficiency are optimized
through appropriate work assignment.

4: Traceable
Materials: Inventory materials can be easily traced with warehouse management systems using
lot, batch, and serial numbering. Lot/batch numbers indicate the group in which materials were made,
and the serial number identifies an item specifically. By use of WMS inventory tracking as previously
noted, the ability to match specific lot/batch or serial numbers with incoming receipts and outgoing
shipments allows for full traceability. This ability to trace materials lowers any potential redundancy,
enables accurate inventory planning and allocation, and provides current retrievable information for
future traceability, service maintenance, or recall situations.

5: Optimized
Supply Chain: A warehouse management system optimizes a warehouse’s internal operation
which can then extend to the broader supply chain. Within the warehouse, a WMS streamlines the
entire warehouse process from inbound receipts to outbound deliveries improving operational
efficiencies and reducing costs. Warehouse staff achieves fast and accurate shipments by reducing or
eliminating unnecessary or non-productive activity. These savings in time and cost coupled with
improved processes and information can then be passed along to internal and external partners enabling
them to improve their own operations. For example, improved inbound receiving reduces delivery
times, enabling delivery partners to better leverage their equipment and resources and shippers to better
manage inventory levels. Improved data can reduce risk and increase reliability, benefiting shippers,
suppliers and customers. Data can be shared and leveraged back to an ERP or to a customer, as well as
to a TMS (Transportation Management System). Product can arrive to its final customer more quickly
while allowing the partners upstream to improve planning. Inventory fulfillment service can be aligned
to inventory management; enabling optimized operations while reducing time & inventory carrying
costs.

6: Internal
Automation Benefit: Warehouse management systems are the enabler to leveraging additional
automation technologies within a warehouse. Mobile devices can automate internal work assignments
and support a transition from paper to electronic work and activity recording. This simplifies processes
which increases ability to scale and ensures information accuracy. Mobile pairing with the WMS
system can allow the input process to be expanded, as access can be provided through handheld mobile
devices.

Automation supports ongoing improvement in existing operations through improved strategies. There
are many different levels of automation available, from automated picking and packing, robotics,
analytics driven movements and AI. Warehouse management systems support these strategies by
providing the foundational elements to capture record and communicate activity. For example,
sensors, bar coding, pick-to-light, voice, and automated carousels can all increase throughputs when

7: Effective Shipment Management providing better Customer Service

Inbound and outbound

planning can be efficiently managed with a warehouse system that can adjust movements of inventory
and equipment. As inventory is scheduled for arrival, the exact date and time can be optimized,
considering available labor and equipment for storage tasks. There is ability to plan both receiving dock
doors as well as outbound shipping docks with WMS solutions. Some WMS solutions also connect to
transportation management solutions (TMS) to further optimize the supply chain processes.

Warehouse management systems can also pick and pack products more effectively, as managers can
choose between zone, batch, or wave picking in a way that lowers any holdup or issues caused by
traffic or ineffective employee locations. These picking efficiency options provide faster customer
order cycle time and thus improve customer relations. Additionally, due to the inventory tracking and
packing options, customers can receive early notification of shipments and how the materials are
coming. The connection of customers with advanced shipping notices is better enabled with the WMS
solution.

8:Ongoing
Improvement : As a valuable technological tool, warehouse management systems are designed to
enable continuous improvements. The system can be implemented in phases to allow
ongoing updates with newly developed features consistently, keeping warehouses efficient as they keep
up with current changes. This also allows for the warehouse to incorporate new processes
and innovations over time. And, if the warehouse management system is based in the cloud, it can
update instantly, which can help reduce the need for large, expensive IT teams.

Warehouse management can help companies maximize profitability and alleviate error. However, the
potential obstacles to getting started with a new management system can be daunting. Clarkston can
help you navigate any challenges to obtain these benefits by using our industry expertise to best assist
with your implementation of a warehouse management system.

Production Operation and Storage System

INTRODUCTION

Production/operations management is the process, which combines and

transforms various resources used in the production/operations subsystem of the organization into value
added product/services in a controlled manner as per the policies of the organization. Therefore, it is
that part of an organization, which is concerned with the transformation of a range of inputs into the
required (products/services) having the requisite quality level. The set of interrelated management
activities, which are involved in manufacturing certain products, is called as production management. If
the same concept is extended to services management, then the corresponding set of management
activities is called as operations management.

CONCEPT OF PRODUCTION:
Production function is that part of an organization, which is
concerned with the transformation of a range of inputs into the required outputs (products) having the
requisite quality level. Production is defined as “the step-by-step conversion of one form of material
into another form through chemical or mechanical process to create or enhance the utility of the product
to the user.” Thus production is a value addition process. At each stage of processing, there will be
value addition. Edwood Buffa defines production as ‘a process by which goods and services are
created’. Some examples of production are: manufacturing custom- made products like, boilers with a
specific capacity, constructing flats, some structural fabrication works for selected customers, and
manufacturing standardized products like, car, bus, motor cycle, radio, television, etc.

PRODUCTION SYSTEM:
The production system of an organization is that part, which produces
products of an organization. It is that activity whereby resources, flowing within a defined system, are
combined and transformed in a controlled manner to add value in accordance with the policies
communicated by management.
A simplified production system is shown above The production system has the following characteristics
 Production is an organized activity, so every production system has an objective.
 The system transforms the various inputs to useful outputs.
 It does not operate in isolation from the other organization system.
 There exists a feedback about the activities, which is essential to control and improve system
performance.

TYPES OF PRODUCTION:

Unit or Job type of production:

This type of production is most commonly observed when you produce one single unit of a product. A
typical example of the same will be tailored outfits which are made just for you or a cake which is made
just like you want it.

Batch type of Production:

It is one of the types of production most commonly used in consumer durables, FMCG or other such
industries where there are large variety of products with variable demands. Batch production takes
place in batches. The manufacturer already knows the number of units he needs to a manufacturer and
they are manufactured in one batch.

Mass Production or Flow production:

One of the best examples of mass production is the manufacturing process adopted by
Ford. Mass production is also known as flow production or assembly line production. It is one of
the most common types of products used in the automobile industry and is also used in
industries where continuous production is required.
An Assembly line or mass production plant typically focus on specialization. There are multiple
workstations installed and the assembly line goes through all the workstations turn by turn. The work is
done in a specialized manner and each workstation is responsible for one single type of work. As a
result, these workstations are very efficient and production due to which the whole assembly line
becomes productive and efficient.

Continuous production or Process production:

There is a lot of confusion between
mass production and continuous production. It can be differentiated by a single element. The amount of
mechanical work involved. In Mass production, both machines and humans work in tandem. However,
in continuous production, most of the work is done by machines rather than humans. In continuous
production, the production is continuous,24×7 hours, all days in a year.
A good example of the Continuous production is brewing. In brewing, the production goes on 24 hours
a day and 365 days a year. This is because brewing takes a lot of time and production is important. As a
result, there is a continuous input of raw materials such as malt or water, and there is continuous output
in the form of beer or other alcoholic drink. The key factor in this is that the brewing and fermentation
process itself is time-consuming, and the maximum time is spent in the fermentation which is a
continuous process

Objectives of Production Management:

The objective of the production management is ‘to produce
goods services of right quality and quantity at the right time and right manufacturing cost’.

RIGHT QUALITY:
The quality of product is established based upon the customers needs. The right quality is not
necessarily best quality. It is determined by the cost of the product and the technical characteristics as
suited to the specific requirements.

RIGHT QUANTITY:
The manufacturing organization should produce the products in right number. If they are produced in
excess of demand the capital will block up in the form of inventory and if the quantity is produced in
short of demand, leads to shortage of products.

RIGHT TIME:
Timeliness of delivery is one of the important parameter to judge the effectiveness of production
department. So, the production department has to make the optimal utilization of input resources to
achieve its objective.

RIGHT MANUFACTURING COST:

Manufacturing costs are established before the product is actually manufactured. Hence, all attempts
should be made to produce the products at pre-established cost, so as to reduce the variation between
actual and the standard (pre-established) cost.
OPERATIONS MANAGEMENT: PLANNING:
Activities that establishes a course of action and guide future decision- making is planning. The
operations manager defines the objectives for the operations subsystem of the organization, and the
policies, and procedures for achieving the objectives. This stage includes clarifying the role and focus
of operations in the organization’s overall strategy. It also involves product planning, facility designing
and using the conversion process.

ORGANIZING:
Activities that establishes a structure of tasks and authority. Operation managers establish a structure of
roles and the flow of information within the operations subsystem. They determine the activities
required to achieve the goals and assign authority and responsibility for carrying them out.

CONTROLLING:
Activities that assure the actual performance in accordance with planned performance. To ensure that
the plans for the operations subsystems are accomplished, the operations manager must exercise control
by measuring actual outputs and comparing them to planned operations management. Controlling costs,
quality, and schedules are the important functions here.

BEHAVIOUR:
Operation managers are concerned with how their efforts to plan, organize, and control affect human
behavior. They also want to know how the behavior of subordinates can affect management’s planning,
organizing, and controlling actions. Their interest lies in decision making behavior.

STORAGE SYSTEM
When we talk about storage we refer to a set of processes aimed to store and preserve our stock in an
optimize condition, ready to use, that span from the moment the goods are produced to the moment
those goods are requested by our customers. Industrial racking provides the necessary equipment to
receive, store and ship raw materials, in-process product and finished goods. Needless to say, that
depending on the type of the material to be stored, the racking specification as well as the handling
technology may vary.

As a preliminary step to the design of the storage system and the industrial racking, it is necessary to
consider the specification of the materials to be stored, like dimensions, weight, durability or economic

SOME GENERAL CONCEPTS ABOUT INDUSTRIAL STORAGE

RACKING:
 Storage equipment and industrial racking are working equipment with a key role in the internal
logistic processes of our companies, allowing a more efficient and better use of the available
space in the warehouses.
 It enables the storage of our stock in an organized manner, increasing productivity.
 A main aspect without any doubt, is the improvement of safety levels for workers and goods in
the warehouse due to the use of storage systems.
 Generally, industrial racking is a static equipment, likened to a general Steel structure, but in
constant interaction with mobile handling equipment like lift trucks.
 It must be taken into account that industrial racking and storage Systems may deteriorate with
its use and have to be periodically inspected, at least once a year by an external and independent
racking inspection expert. Damaged structural components of the racking increase the risks and
reduce safety.
 Racking and storage solutions are technically advanced equipment:
 Special structures of open, perforated and thin wall thicknesses.
 Require the use sophisticated calculation software (FEA, Analysis, 3D analysis) and laboratory
testing.
 Major technical evolution over time: changes in standards and calculation and design
methodology.
 Racking and storage solutions are optimized equipment:
 Enables the storage of a high loads with a relative low weight of racking material.
 Accidental impacts are foreseen and considered in the design and the standards.
 Damaged structural racking components can transform them in very unsafe and risky
equipment.
Types of Warehouse Storage Systems:

1)Static Shelving
As the name suggests, static shelves are storage mechanisms that are
designed to stay in one place. For the most part, they are meant to hold inventory that is fairly
lightweight (a few hundred pounds per shelf). It’s commonly used for storing inventory that needs
continuous replenishment.
Because they’re not compatible with forklifts, static shelving is generally used with inventory that must
be manually picked, placed, and/or organized. For your larger inventory, invest in a wide-span shelving
system, which can hold more weight and can be used in higher-elevation configurations.

2)Mobile Shelving:
Similar to static shelving, mobile shelving is a completely adjustable solution
that is meant to hold your manually-picked items, but the difference here is that many of these systems
are designed to hold more items in less space. With mobile shelving, shelves or cabinets are mounted
on carriage and rail systems, eliminating fixed aisles and increasing productivity by making inventory
more accessible, even when space is tight.
Mobile shelving designs typically include level tracks that can either be manual or mechanized. Some
even come equipped with locking systems to control access to inventory.

3) Pallet Racking:
For the busiest and largest warehouses, pallet racking systems are usually
treated as the centerpiece of the operation. Typically, pallet racking systems are made out of wood,
metal, or plastic and hold inventory that is received in large boxes. Depending on the height, the boxes
are placed on the pallet racking system with the help of a forklift or an automated mechanism.
There are a variety of sub-categories of pallet racking systems, including carton-flow racking,
cantilever racking, coil racking, double-deep racking, drive-in racking, drive-through racking, high-bay
racking, mobile racking, narrow aisle racking, pallet live racking, push back racking, shuttle racking,
and vertical racking. Most often, warehouses will choose systems based on weight limits, flexibility,
and whether or not the system demands a change in infrastructure.

4)Multi-Tier Racking:
A great choice for large stocks of items that have small unit sizes, multi- tier
racking is a system that is designed to capitalize on vertical space. Because no warehouse is one-size-
fits-all, many multi-tier racking options are flexible, with the ability to add or remove tiers depending
on your current needs.
Mostly, multi-tier racking concerns relatively lightweight items that are picked and organized manually.
To get the most out of this warehouse storage system, organize each tier strategically and pack items as
densely as possible, while at the same time paying attention to weight limits and ceiling-to-rack height
compliance guidelines.

5)Mezzanine Flooring:
If you have the budget and your strategic warehouse layout allows for it,
mezzanine flooring is an effective and space-saving storage option. Essentially, mezzanine flooring is a
second (or third, or fourth) floor that is constructed above the main warehouse floor. Because of the
intrusive nature of the build, this is likely one of the more expensive options that a warehouse can
choose, but it also has the most potential for customized features, such as lighting, lift-systems, and
conveyors.

6)Wire Partitions:
While mezzanine flooring is one of the more high-tech options, wire partitions are on the
other end of the spectrum. Wire partitions are, effectively, strategically- placed wire cages that are
meant to be installed and torn down quickly and easily.

Often, the inventory that is housed within wire partitions are the items that may need special security.
Some warehouses are even known to use wire partitions to construct makeshift, temporary offices for
managers who work on the floor.

As you can see, there is a nice range of warehouse storage systems available and, as we move into the
future, warehouse storage systems are only getting more lightweight, affordable, and technologically-
advanced. As mentioned, don’t be sold on a system that doesn’t fit your needs; instead, select one that
possesses enough flexibility to support your operation as it flourishes and grows.

BENEFITS OF STORAGE SYSTEM:

Cost Factor
The cost factor is vital in terms of the operational costs, profits and the overall cost of
production. Handling materials is very expensive in terms of equipment, plant, time and labour.
Therefore the more efficiently and quickly materials can be moved, the less the cost per unit. Efficient
use of space reduces waste of space hence reducing cost of each unit.

Safety of personnel
Health and safety depends on of many members of staff depend a great deal upon
the type of materials handling and storage systems employed, the equipment operated and the level of
training among operators. A faulty system of poorly trained personnel working in the storage system
can lead to serious accidents.

Production Interruptions:
Where manufacturing is involved, proper MHS reduces interruptions in the
production. Delays in delivering materials in the production system result to machines and labour idle
time resulting in inefficiencies. A good storage system ensures that materials are delivered as and when
required in the most efficient manner.

Customer satisfaction:
A good storage system ensures that goods are located in the shortest time possible
in the store. It takes a long time to locate an item in a poor storage system. With changing dynamics and
stiff competition in the market, most customers would not wait for long before they move to the
competitors. A good storage system ensures that goods are readily available.

Stock records:
Stock records should be available for any good storage system. The storekeeper can tell
how much is held in stock at any one time. This reduces holding of too much or too little inventory.
Stock forms a large part of working capital and should be well managed to reduce tying a lot of
resources in inventory. This can only be managed when stock records are available.

OBJECTIVES OF STORAGE SYSTEM:

Following are some objectives of storage system

a) To use space efficiently

b) Allow for most efficient material handing
c) Provide the most economical storage in relation to cost of equipment, use of space, damage to
material, handling labour and operational safety
d) To provide maximum flexibility in order to meet storage and handling requirements
e) To make the store/warehouse a model of good housekeeping
f ) It should be located at a convenient place from where it is easy to receive issue and transport the
materials.
g) Professional appeal. Customers or clients picking goods from the store should get the impression that
the stores are professional laid.

Disadvantages of storage system:

High Initial Investment

In the long run, implementing an automated storage and retrieval system is
likely to reduce labor costs and increase productivity. But these benefits come at a cost: The cost of the
initial investment. Like many automation endeavors, purchasing an AS/RS is more expensive in the
short term than hiring personnel or using other equipment such as forklifts. This initial investment can
be a challenge for smaller operations that don’t have ready access to capital (although equipment
leasing options can help some businesses reduce this barrier to entry).

Maintenance

As with any kind of equipment or technology, AS/RS will need to undergo routine
maintenance and occasional repair. This will undoubtedly lead to some operational downtime as
occasional repairs and maintenance are made. And though still cheaper than the ongoing costs of hiring
and employing additional staff, the costs of this maintenance should be considered before implementing
any new system.

Not Suitable for Highly-Variable Operations

AS/RS, like all automation technologies, are

best suited for operations that have regular, predictable, and repetitive tasks. Operations that vary
widely in terms of product or materials handled from week to week or month to month may find it
difficult to make AS/RS fit into their business plan. Because AS/RS works according to preset systems,
processes, and analysis, rapid change can be difficult to facilitate.

Require Technical Skill and Retraining

As with any new warehouse equipment, your
employees will need to be adequately trained to safely handle your new AS/RS systems and get the
most out of the technology. This will, of course, lead to some downtime while training takes place, and
could lead to turnover of current staff.
Conclusion:
Production Operations and storage system is a very important function of an
organization. If we look into deep into the concept we can also see that every function has an operations
and it is part of the whole process. Though operational management is always linked to supply chain
but this has grown now and it in the board rooms, we have chief operation officers in the highest level.
At the end of the day it is very important to have a system which will keep customer loyal to the
product and support it. Operations management has grew and become strategic in the corporate world.
You can never ignore or deny the fact that operational management is part of parcel of everyday life.
Even the principles and practices can be part of personal development and it will bring out a good
change in the way things work.
