Product process and controls that will be used to manufacture the product.

1. Custom Furniture Chair Process

 Prepare 2 pieces of 2x2 lumber – 17 ½’’ long for the front legs, 2 pieces of
2x4 lumber – 39’’ long for the back legs, 4 pieces of 1x4 lumber- 16’’ long
for the apron, 1 piece of 1x3 lumber – 16’’long for the back support, 1
piece of 1x4 lumber- 16’’ for the back support, 4 pieces of 1x2 lumber – 3
½’’ long for the cleats and 1 piece of ½’’ plywood- 18 ½’’x19’’ long for the
seat.
 First of all, you need to build the legs of the chair. While the construction of
the front legs is a straightforward task, building the back legs is a little
more complicated, as you need to cut out them from a 2x4 beams. In order
to obtaining a professional result, we recommended you to follow the
pattern illustrated in the image.
 Use a jigsaw to cut the legs, from the 2x4 slat. Smooth their edges, using
a router or a sand-block.
 Afterwards, continue the woodworking project by building the front legs
and securing them to the back legs. Cut the side aprons from 1x4 lumber
and install them into place with screws and wood glue.
 After building both sides of the chair, you should lock them together with
the front and back aprons. Apply a significant quantity of wood glue on the
edges of the components, in order to enhance the bond of the joints.
Adjust the size of the chair, as to fit your needs, but use the same

techniques described above. Plumb the sides of the chair, before driving in
the 1 ¼’’ screws trough the pilot holes.
 Afterwards, build the seat support of the wooden chair. In order to get the
job done in a professional manner, you could use slats of different sizes,
such as 1x3, 1x4 or even 1x6 lumber. Cut the slats at the right size, using
a miter saw and align it into place properly.
 Before attaching the seat of the wooden chair, you have to reinforce the
corners with 2x2 braces. Place the braces into place, drill pilot holes and
insert the 2’’ wood screws.
 Work with good judgement and attention, if you want to obtain a nice
appearance. Build the seat of the chair from ½’’ plywood, making sure
natch the back corners, to fit around the legs. Apply wood glue on the top
edges of the aprons and clamp the plywood piece into place.
 Last but not least, you should take care of the finishing touches. Therefore,
fill the holes with a good wood putty and let it dry out for a least several
hours. Afterwards, sand the surface with 120 grit sandpaper.
2. Custom Furniture Table Process
 Cut the lumber to these specifications:

five boards, 2x8 x 10', premium grade, four boards, 4x4 x 8', premium grade
(untreated), 4x4s for the table base, two 94" long supports (square both ends),
two 30" bottom braces, two 29-1/2" top braces, two 18" middle uprights (connect the
top and bottom braces), 2x8 x 10s for the tabletop, five 6-1/2" x 112" (rip boards to 6-
1/2", then square both ends to 112"), 2x4 x 8', four 1/2" x 2" x 8' (rip board into 1/2"
'slices'), 3/4" x 4" x 8' MDF for the tabletop base, one 30-1/2" x 8' (rip sheet to 30-
1/2").
 Build the Uprights. Lay one of the 22-2/4" uprights on a work table. Place a
bottom brace against the upright so that the upright forms the base of an
L. Drill two holes through the upright and into the bottom brace, making
sure to hold the pieces square while you drill. Use wood glue and two 6"
lag screws to attach the bottom brace and the upright. Flip over the L and

attach another upright to the other end of the bottom brace, forming a U-
shaped assembly. Use the same method to attach the top brace to the
uprights, forming a rectangle.
 Connect the Long Supports and Legs. Use glue and lag screws to join one
end of the middle upright to the center of the bottom brace and the other
end to the center of the top brace. Do the same with the other upright.
You'll now have a vertical support in the middle of the rectangle, which
forms one of the leg sections.
 Attach the Casters. Attach the bottom plates to the ends of the uprights
with glue and screws. Attach the four casters to the bottom plates with 1"
to 1-1/2" pan-head screws. You now have the table base completed.
 Secure the MDF. Center the cut MDF on the top of the table base and
attach it with glue and 2" wood screws. The tabletop will sit on and attach
to the MDF.
 Join the 2x8s. Get the cut 2x8s. Use a router to make a 1/2" dado 1" deep
along both sides of three of the 2x8s and on one side of the other two.
Glue the 1/2" x 2" x 8' strips into the dadoes to form a tongue-and-groove
assembly. Put glue along the edges of the 2x8s and join them by fitting the
tongues into the grooves. Clamp the five pieces together with 36" bar
clamps spaced every 10" to 12". Let the glue dry completely.
 Sand and Stain the Top and Base. After the glue dries, remove the clamps
and sand the tabletop with a belt sander and/or orbital sander. Use a
router to round over the edge of the tabletop. Stain the tabletop and base.
 Attach the Top to the MDF. Center the tabletop on the MDF. Glue it in
place. With 1-3/4" wood screws, attach the tabletop by screwing from
underneath through the MDF into the bottom of the tabletop.

3. Custom Furniture Bed Process.

 For this build use plywood. Mahogany plywood on hand, which I decided
to use for all visible parts, and then I'm using regular 3/4 and 1/2 inch
plywood for all other parts, disguised with mahogany edge-banding. That

way, the whole bed will look like it's made out of mahogany, although it
only actually uses a little bit. Cut list with metric.

 Step 2 Boxes. Started with putting together the main boxes - and there are
four of these, using pocket screws. Using simple construction methods for
this build, and this is where I think pocket screws are perfect - the boxes
come together quickly, and it's nice and sturdy. Now on the front edges of
the plywood, I'm putting on some mahogany edge banding, and this is
what will be visible from the outside.
 Step 3 End Section. For the end section of the bed, I decided to go with a
more open concept shelf. And for this I will use some mahogany plywood,
as well as a post on each side, which is actual wood, and I'm just cutting
that to size. I'm also curving the corners, for a smoother look, and so you
won't hit your toes on any sharp angles. Those ends sections I connected
just with glue and some brad nails, and then I added some nails for re-
enforcement. Since the inside of these will be visible, I didn't want to use
pocket screws, I wanted a clean look. For support on the sides here I'm
using two mahogany posts, so just cleaning the pieces up a bit with a hand
plane.
 Step 4 Support Pieces. Now the edge banding really makes a huge
difference, and I put it on all the plywood edges which will be visible. Next
up, a little light sanding on all the boxes, and on the edges of the edge-
banding. Still working on the end sections of the bed, I fixed the spot for
the posts, and then secured with glue and brad nails. These pieces really
add a lot of support, and make this section so much stronger. For a finish
on all the boxes, I'm using a water-based polyurethane, which is nice
because it dries quickly, and leaves a nice finish.
 Step 5 Routing the Drawer Pieces. Now, let's move on towards the
drawers! In total I'm making four drawers, because the bed will be pushed
against a wall, so all the drawers will be accessible from one side. If
however, you're building a bed which will be positioned in the middle of the

COLLEGE OF TECHNOLOGY

room, then you could make eight drawers, four for each side. I started with
routing the grooves for the inside pieces, where the bottom piece with slip
in. Since I'm making four drawers, there were 16 pieces to route.
 Step 6 Connecting the Drawers. Now to connect the drawers together, I'm
using glue and brad nails. I'm gluing in the bottoms too, since it's plywood
and won't really expand and contract, and I'm using a 1/4-inch prefinished
maple plywood for the bottom.
 Step 7 Drawer Slides. So here are the main boxes, on top of each other,
with drawers inside. I also added a divider piece for the main boxes
housing the drawers, as well as some bottom supports, against connected
with pocket screws. To connect the drawers, I'm using some really nice
long 24-inch drawer slides, for full extension, so just attaching those to the
drawers, and then the other part to the inside of the box.
 Step 8 Drawer Fronts & Hardware. For the drawer front here I'm using
some of the mahogany plywood, so positioning that right, attaching with
glue and pin nails, from both sides. And then I'm adding clamps while the
glue dries. Next, hardware! Finding the center, and measuring the marks,
then drilling the holes and securing the screws. I chose some oil rubbed
bronze pulls here. For a final finish, I'm adding some of my tung oil wax
polish, on all the outer sections, so the drawer fronts, all the edge banding
etc.... and this is just to give it that super smooth feel.
 Step 9 Assembling the Bed Together. Now I'm basically attaching all the
boxes together. I started with connecting the drawers which will go against
the wall, then I continued with the end section, and then the front areas.

4. Custom Furniture Storage Process

 Step 1 Making Slide Panels. Determined the size of the storage, Cut all
the wood down to the appropriate size. When all the wood had been
cut down, started making the side panels by drilling the pocket holes on
both sides of the 1x12 and the outer edge of the 1x8 pieces on the 3/4"

COLLEGE OF TECHNOLOGY

setting of the kreg jig. Spaced the pocket holes about 6-8 inches apart
and also made sure the wood grain was going in opposite directions.
 Step 2 Assembling the top support. Assembling the top support seems
pretty straight forward. Placed the side panels on the floor and wedged
the 2x2 pieces in between (one at a time). Made sure the corners were
square with my speed square then clamped them into place. Once you
had both the top and bottom 2x2's clamped into place, screwed 2.5"
pocket hole screws to hold it in place with the sides. Note NOT glue the
2x2s to the wood panel just in case you wanted to disassemble this unit
later on.
 Step 3 Assembling the bottom support. Assembled the bottom panel by
adding pocket holes to the 1x8 and 1x12 in a similar manner as the
side panels then added 2x2's by gluing and screwing 1.25" pocket hole
screws to either side of the panel. Next up, added a single pocket hole
on the edges of the 2x2 (on the 1.5" kreg jig setting) as well as the
edges of the 1x8 and 1x12 that will connect to the side panels. Secured
the bottom support the same way I did the top support by clamping and
ensuring it's square. Aligned the bottom and screwed in 2.25" pocket
screws into all the holes (it's going to be more secure with the larger
screw).
 Step 4 Assembling the Back. Placed the unit front side down and made
sure the plywood was aligned on the back and drilled pilot holes that
were slightly smaller than the shaft of the 1.25" wood screws then
drilled in the wood screws along the perimeter. You can add as many
as you like but the main goal is to get it nice and secure.
 Step 5 Assembling the Top. Cut two 1x12's down to 29 inches. Choose
your size and make sure the unit is still face down. Clamped the 1x12's
into place then drilled pilot holes that were slightly smaller than the
shaft of the 1.25" wood screws then drilled in the wood screws along
the perimeter.

 Step 6 Sanding, and Panting or Staining. Now that you have the entire
cabinet built, you should inspect your cabinet for any imperfections,
nicks, dents, holes, etc. and patch it up with wood filler using your putty
knife. Once the wood filler has dried, use your orbital sander and sand
everything down. Sanding is a bit tedious and super messy! Don't
forget to wear eye protection and a face mask for the dust. Once you're
done sanding, wipe away the super fine sawdust with a damp cloth and
stain/paint as usual. If you want to keep the natural wood color, add
polyurethane and you're all set.

5. Custom Furniture Sofa Process

 Step 1 Framing. First the frame is constructed from wood that has been
found clear of any defects. The thickness of the wood should allow for the
heavy tension webbing to follow. If the frame is not sufficiently strong, it
will not bear the weight redistributed into it by the webbing whenever
someone sits down. Arms, back, or back sections, seat, and legs are
attached. The preferred method is with clean-cut, fitted double doweled
glue joints reinforced with comer braces, glued and also screwed into
place. Each major part of the sofa will have to have springs attached
separately, and also be padded separately. Consequently, they are
"framed out" with reinforcing slats, arranged around the seat section.
 Step 2 Webbing and springs. The foundation is then set for padding. Jute,
a kind of burlap made in India, is used as webbing. Strips of this material
are interwoven, stretched across the frame, and tacked down. Flax twine
is then used to strap the springs onto the webbing. Two lines of twine are
tacked into position and then tied around a spring back to front. Another
pair of lines will run side to side on each row of springs after all the springs
have been lashed into position individually. If heavy-gauge springs are
used in the "front row," these are further tied down with a length of wire.
This process is repeated for the back, with special attention to the springs
at the base, which are treated like the front row of seat springs. If the back

COLLEGE OF TECHNOLOGY

comes in sections (sometimes three for design purposes), then each part
is separately tied off and the twine ends tacked onto the four-sided frame.
The same is true for any sides and arms. Each part will be wrapped in its
own sheet of burlap after being completely fitted with secured springs. The
burlap is cut to size for each part, tacked into place initially, and then
tightly lashed to the springs to minimize movement. This is to prevent the
springs from wearing through the burlap over time.
 Step 3 Padding. Each part is separately padded as well, with layers of
burlap and horsehair or chosen synthetic material. The padding is placed
in a burlap envelope, arranged on the edge of the seat, pinned into place,
and stitched down. As the stitching progresses, the pins can be removed
one by one. This roll is then shaped according to design requirements and
stitched with special needles and more twine. After this is secured yet still
pliable, a layer of about 15 lb (6.81 kg) of padding is distributed over the
whole area of the seat, extending over the roll. The layer is basted into
place with long, loose stitches and covered with lighter weight burlap.
Tighter stitching divides the seat into two areas called the platform and the
nose or front edge. This front part is reshaped with hand stitching. After
the shaping is completed, a final, thicker layer of padding is added to fill in
dips left by stitching in the burlap, and basted like the previous layer. A
muslin sheet of covering is applied, stitched into the break between the
platform and nose, tightened across the front edge and back across the
platform; its edges are tacked into place. Anomalies in the padding are
addressed before proceeding.
 Step 4 The arms are done next in the same basic fashion. Layers of
padding and burlap are fixed in succession and topped with muslin. The
arms also have a front edge of extra thick padding. Once the arms are
properly shaped the back or back sections may be padded. If there is
more than one part to the back, the center is padded first up until the
second burlap layer. Then, the two flanking sections are padded up to that
point, to match the center in size. The edge roll is formed around the top

and back of the crest rail or uppermost part of the frame, or the
corresponding area of each of the back parts, each of which must be kept
parallel to the others. After inspecting and making any adjustment to the
padding, the exposed wood parts can be stained and finished to taste or
design specifications.
 Step 5 Fabric. Every piece and panel that will be fabric covered must be
measured and recorded in a cutting list. The fabric is purchased in one
piece or lot. The panels are then plotted out in chalk so they match
wherever their seams will meet when finally applied. If any of the panels
and pieces need to be sewn together before being attached to the padded
frame, this is taken care of first. The seat is covered with panels for the
platform and nose and hand-stitched into place along the break between
them over a layer of cotton batting. The nose is then covered first to check
if the pattern continues along the front properly. The covering is fitted over
the back or platform end and secured. The arms are covered next after
being prepped with their own layers of cotton batting. A fan-pleated arm is
a classic look. The fabric is folded into place around the front roll, in a
series of pleats that look like an opened fan when finished. A series of
strategically placed cuts may be made, so the fabric clears all obstructions
presented by the frame. The top, bottom, back, and pleated front are
operated on in succession. Temporary tacks are replaced one by one with
permanent tacks.
 Step 6 Other parts to be covered, like the back or its sections, may require
machine sewing and the attachment of pull tabs that will allow the fabric to
be stretched between frame slats and secured. Cotton batting is layered
on as well, and the appropriate panel of fabric laid down, basted, stretched
fully into place, and fixed with tacks. The outside is the last part to be
padded and covered, starting at the arms. The open area is covered with a
layer of burlap, an outside cotton padding, and finally the finishing fabric.
Covering is fabric-stitched on top and tacked into place on the bottom,
front, and back. The largest panel left open is the outside back. If the

webbing has left any gaps between frame slats, these must be stuffed.
Padding should be basted over the gaps along the whole outside back.
The fabric panel for this section may be welted, or edged with a decorative
strip made of stuffing cord covered in matching fabric. The covering is
basted, then sewn at the top and tacked at the bottom as with the other
parts.
 Step 7 Finishing. After the sofa is flipped and covered at the base with a
cambric (dust cover), finishing touches are then applied. The sofa may be
fitted with one of several choices of skirt. Arms may be supplied with welt
