1.1 Safety measures when working on vehicles with a start/stop system

Risk of injury due to unexpected engine start
If the vehicle's start/stop system is activated, the engine can start
unexpectedly. A message in the dash panel insert indicates
whether the start/stop system is activated.
– To deactivate start/stop system: switch off ignition.
1.2 Safety precautions when using test and measuring equipment during a road
test
Risk of injury due to inadequately secured test and measuring
equipment
When the front passenger airbag is deployed in an accident, in‐
sufficiently secured test and measuring equipment become dan‐
gerous projectiles.
– Secure test and measuring equipment on the rear seat.

– Have a second person operate the test instruments and meas‐
uring equipment on the rear seat.

2.1 Rules for cleanliness

Even slight soiling can cause faults. The following rules regarding
cleanliness must therefore be observed when work is being car‐
ried out:
♦ Thoroughly clean connections and service apertures and their
surrounds before disconnecting or opening.
♦ Seal open pipes and connections immediately with clean
plugs for example from the engine bung set - VAS 6122- .
♦ Place removed parts on a clean surface. Cover with lint-free
cloths only.
♦ If repair work cannot be performed immediately, carefully cov‐
er or seal components.
♦ Install only clean parts; do not remove new parts from pack‐
aging until immediately before installing. Do not use parts that
have been stored outside their packaging (e.g. in tool boxes).
♦ If system is open, do not work with compressed air.
♦ Protect disconnected electrical connectors from dirt and water
and only reconnect in dry condition.
2.2 General information

♦ For the applicable current flow diagrams, refer to ⇒ Current
flow diagrams, Electrical fault finding and Fitting locations.
2.3 Contact corrosion

Contact corrosion can occur if unsuitable fasteners (bolts, nuts,
washers, etc.) are used.
For this reason, only connecting elements with a special surface
coating have been fitted.
In addition, rubber, plastic and adhesives are made of non-con‐
ductive materials.
If there is any doubt about the suitability of parts, a general rule
is to use new parts ⇒ Electronic parts catalogue .
Observe the following:
♦ Use only genuine parts which are tested and compatible with
aluminium.
♦ The use of genuine parts is always recommended.
♦ Damage resulting from contact corrosion is not covered by the
warranty.
2.4 Routing and attachment of lines

♦ To prevent interchanging and to maintain the original installa‐
tion position, mark the fuel, hydraulic system, vacuum and
ACF system pipes or any wiring for example prior to removal.
Make sketches or take photographs if necessary.

moving or hot components in the engine compartment on ac‐
count of the confined space.

Removing
– Switch off ignition and all electrical consumers.

– Keep the ignition key outside the vehicle to prevent the ignition
from being switched on unintentionally.
– Remove fuse holder A - SA- from battery clamp, and lay it
aside with lines connected ⇒ page 231 .
– Pull heat insulation sleeve -4- upwards slightly.
– Unscrew bolt -2- on securing bracket -1-.
– Detach retaining clip -1-.
– Lift out battery -3- from engine compartment at an angle of 45°.
Installing
Install in the reverse order of removal, observing the following:
Caution
A loosely fitted battery creates the following dangers:

♦ Shortened service life caused by vibration damage (dan‐
ger of explosion).
♦ The plates in the battery cells will be damaged if the bat‐
tery is not secured correctly.
♦ Damage to battery casing by clamping bracket (possible
leakage of acid with high consequential costs).
♦ Poor crash safety.
Note
♦ Only install maintenance-free batteries in accordance to spec‐

ifications “TL82506” (as of December 1997) and
“VW75073” (as of August 2001).
♦ Batteries from the replacement parts range feature a base
strip adapter for matching to different retainer flanges.
♦ The ⇒ battery operating instructions give details of when and
how to use the base strip adapter.
Vehicles with start/stop system
Note
♦ Due to higher demands on the deep-cycle resistance, a spe‐

cial battery is used in vehicles equipped with a start/stop
system.
♦ When renewing the battery, note the correct part designation.
♦ Batteries intended for use in vehicles with a start/stop system
are marked “AGM” (Absorbent Glass Mat) or “EFB” (En‐
hanced Flooded Battery).

– Insert battery in battery tray -1- so that battery base strip

makes contact at bottom and side of stop -arrows-.
• It should no longer be possible to move battery towards rear
or sides.
– Fit securing bracket -1-.

• Make sure that lug -arrow- on securing bracket -1- engages
into recess in battery base strip.
– Tighten bolt -2- for securing bracket -1-.
– Checking battery is seated securely
– Install fuse holder A - SA- to battery clamp ⇒ page 231 .
– Connect battery ⇒ page 13 .
Note
If the battery is renewed, the battery monitor control unit - J367-

must be adapted ⇒ page 22 .

– Lift luggage compartment floor, and attach it to body.
– If fitted, remove spare wheel.
– Remove vehicle tool kit.
– Unscrew bolts -arrows-.
– Remove retaining bracket -1-.

– Detach cover -7- for negative battery terminal on battery

-arrows-, and remove it.
– Loosen nut -4- a few turns.
– Pull battery clamp -5- of earth wire off negative battery termi‐
nal.
– Pull off cover -1- which is located above positive battery ter‐
minal.
– Pull battery clamp -3- of positive cable with main fuse holder
off positive battery terminal.
– Pull off hose -6- for central gas venting system.
– Unscrew bolt -8- on securing bracket -9-.
– Detach retaining clip -9-.
– If fitted, vehicle battery sleeve.
– Pull battery out of battery tray.
– Lift battery out of luggage compartment.
Installing
Caution

– Pull off cover -1- which is located above positive battery ter‐
minal.

– Open cover -1- over battery negative terminal.
– Pull battery clamp -2- of earth wire off battery terminal.
Connecting
Observe the following when connecting the battery:

– Fit battery terminal clamp of earth cable to negative battery
terminal “–” by hand.
– Reconnect connector -2- to battery monitor control unit -
J367- .
– Switch on ignition.
– Check time and adjust, if necessary.
– Completely open windows, and then completely close them.
– Then, with windows closed, pull window regulator switches
until relay can be heard to switch.
– Check convenience mode of the window regulators.
With convenience closing activated, windows must close fully

Keep bonding surface free of dirt and grease.

Do not treat bonding surface with activator immediately after

ped blade - V.A.G 1561/3- , but do not remove it completely.
Note
The remaining material is required as a base for better adhesion

of the new adhesive sealant to be applied. Keep bonding surfaces
clean and free of grease.
WARNING
Exception: if bonding is performed later than one day after cut‐

ting back the adhesive bead, the remaining material must be
activated with the activator .
Apply the activator evenly in one stroke using the applicator .
The activator must not come in contact with paint, or the paint‐
work will be damaged.
Allow to air dry for approx. 10 minutes.

There are different types of decoupler pulleys with freewheel.
Before each removal of the decoupler pulley with freewheel, it is
essential to determine the appropriate special tool to be used.

The length of the poly V-belt depends on the version of de‐

coupler pulley with freewheel installed.
Check which type of decoupler pulley with freewheel is instal‐
led to ensure that the correct poly V-belt is installed.
For proper allocation of the poly V-belt, refer to ⇒ Electronic
parts catalogue “ETKA” .
Distinguishing between different types of decoupler pulleys with

freewheel
-A- decoupler pulley with freewheel, small; special tool to be used:
adapter - T10474-
-B- decoupler pulley with freewheel, large; special tool to be used:
adapter - 3400-
Note
Poly V-belts used for large decoupler pulleys with freewheel must
be longer (due to larger diameter of the pulley), and vary depend‐
ing on the installation of an air conditioning system in the vehicle.

– Remove protective cap, if fitted, from decoupler pulley with
freewheel.

– Turn alternator shaft clockwise to loosen it, counterholding
with ring spanner while doing so.
– Hold decoupled pulley with freewheel stationary with your
hand, and turn alternator shaft until decoupled pulley with
freewheel can be removed.

Modify the torque wrench - V.A.G 1332- as follows to assemble
decoupled pulley with freewheel:

1.2 Moving wipers to service position
Caution
Risk of damaging the bonnet when moving wipers back into

the park position.
♦ Do not manoeuvre the vehicle with wiper arms folded out.
♦ The wipers automatically move back to the park position
when the wiper switch is operated or when road speed
exceeds 6 km/h.

Procedure
• If it is necessary for the windscreen wiper motor to run during
the working procedure, the bonnet must be closed completely,

– Switch on ignition briefly, then switch it off again.
– Set wiper lever to “flick wipe” position within 10 seconds.

Caution
Risk of damage to the wiper blade.

♦ Joint-free wipers are very flexible. To lift the wiper blades
off the windscreen, touch them only in the area in which
the wiper blades are attached to the wipers.
– Lift wiper arm off the windscreen.

– Press retaining clip -arrow A- and push wiper blade -1- off
wiper arm -2- -arrow B-.
– Remove wiper blade -1-.
Installing
• Note the different length of wiper blades for the driver side and
front passenger side.
– Insert wiper blade -1- in parallel movement into wiper arm
-2- -arrow-. Ensure that wiper blade is pushed into wiper arm
until retaining clip is heard to engage.
– The wipers will return from “service position” when the wiper
lever is operated or when the road speed exceeds 6 km/h.

♦ If the rain and light sensor - G397- is replaced by a rain and

Removing
– Remove interior mirror ⇒ General body repairs, interior; Rep.

– Insert a narrow screwdriver -5- in the hole as shown in illus‐
tration, and release catches of retaining spring -2- -arrows-.
– Wait 1 minute until silicone pad has fully expanded so that it

coupling pad cannot be damaged or soiled from dust etc. until

Installing
• Prior to installation, thoroughly clean the surface of the wind‐
screen inside the retaining frame for rain and light sensor -
G397- . Completely remove remnants of coupling pad from
windscreen.
– Thoroughly clean windscreen within retaining plate using
cleaning solution (⇒ Electronic parts catalogue “ETKA” ).
If installing new rain and light sensor

– Lightly press grips -arrows- onto protective cap -2- together,
and pull cap off sensor -1-.
Note
To prevent the coupling pad from being soiled, only remove the
protective cap immediately before installing the sensor.
If installing used rain and light sensor

– Remove coupling pad -2- from sensor -3- without leaving any
residue.
• Surface of sensor must be completely free of coupling pad
residue.
– Clean bonding surface -1- on sensor using lint-free cloth.

– The transparent protective film -2- remains on the coupling
pad as an assembly aid.
– With the aid of transparent protective film -1-, position coupling

sensor - G397- -3-, avoiding any bubbles.
– Pull protective film -2- off coupling pad -1-.
Note
To prevent the coupling pad from being soiled, only remove the
protective film immediately before installing the sensor.

mercially available adhesive tape.

• When installing high-level brake light, make sure seal is cor‐
rectly seated. The seal must not form loops or be damaged.
• When connecting washer fluid line, securing clip must engage
audibly in connection.
– Connect hose connection and connectors.
– Guide high-level brake light into rear lid.
– Engage locking devices at top.
– Engage retaining springs at bottom.

threaded holes.
– Secure steering lock housing -3- to steering column using new
shear-head bolts -1-.
– Tighten new shear-head bolts -1- until bolt heads shear off.
Further installation is carried out in reverse order.

Outer senders
The outer front parking aid senders can be removed and installed
without the need to remove the bumper cover.
– Remove service cover in front wheel housing liner.
– Working through service opening in wheel housing liner, push
the two locking lugs in -direction of arrow A-.
– At the same time, press sender -1- all the way from outside
towards inside.
Inner senders
– Remove front bumper cover ⇒ General body repairs, exterior;
cover .
– Press both locking lugs in direction of arrow -A- and, at same

time, press in sender -1- from outside in.
Installing
– Check flexible ring (black silicone ring) on sender head for
damage, and renew it if necessary.
– When inserting the sender in the sender retainer, make sure
that the isolation ring (black silicone ring) is seated correctly
on the sender head.
• Both locking lugs of sender retainer must audibly engage
when installing the sender.

6.3 Calibrating front camera for driver assist

systems - R242-
The following situations can cause the camera function to be im‐
paired by sustained poor visibility of the lane marker lines:
♦ Contamination or icing over of camera's field of view.
♦ Field of view of camera is covered with condensation.
Note
The camera’s viewing window must be cleaned manually if there

is heavy soiling on the inside of the windscreen in the field of view
of the camera.
– To do this, the camera and lens hood must be removed and

the windscreen cleaned using cleaning solution. Remove front
camera for driver assist systems - R242- and lens hood
⇒ page 212 .
If one of the following conditions is met, front camera for driver
assist systems - R242- must be calibrated:
♦ Entry in event memory of front camera for driver assist sys‐
tems - R242- “has no active or an incorrect basic setting/
adaptation”.
♦ Windscreen has been removed and installed or renewed.
♦ Front camera for driver assist systems - R242- has been re‐
moved and installed or renewed.
♦ Bracket for front camera for driver assist systems - R242- has
been removed and installed or renewed.
♦ Backlight masking screen has been removed and installed or
renewed.
♦ Electrical wire for front camera for driver assist systems -

Calibration requirements
• Front camera for driver assist systems - R242- correctly loca‐
ted in holder.
• Camera lens clean.
• Camera’s field of view unimpaired.
• Vehicle needs to be positioned on a firm and level surface.
• Sufficient space around vehicle.
• Handbrake applied.
• Steering wheel in zero position, wheels pointing straight
ahead.
• All doors and rear lid are closed.
• No-one in vehicle.
• Vehicle is not loaded (curb weight).
• Ignition is switched on.
Procedure
– Check sensor and holder for damage, external influence and
firm seating. Repair damaged parts.
– Interrogate event memory and work through and delete any
displayed entries.
– Check that there is sufficient space between vehicle and set‐
ting device - VAS 6430- before vehicle is driven onto wheel
alignment platform.
• Distance between setting device - VAS 6430- and hub centre
points of front wheels must be 1500 mm ± 25 mm.

alignment platform as required to make space.

• Distance -a- of 1500 mm ± 25 mm must be measured on both

• Distance -a- must be same on both sides of car.
– Place camera - VAS 701 001/1- -item 1- for ADR/ACC adjust‐

ment at setting device - VAS 6430- at right and secure.
• Wheel alignment platform must be in the lowermost levelled

position for next work step.
– Measure height value -a- between standing surface of setting
device - VAS 6430- and wheel support surface on wheel align‐
ment platform. Enter value in wheel alignment computer.
– Unscrew clamping bolt -arrow-, place measuring bar -1- on

floor.

– Use crank -1- to set calibration panel - VAS 6430/4- to nominal

height -2- indicated by wheel alignment computer and make a
note.
– When specified height has been reached, move measuring

bar -1- upwards slightly and secure with clamping screw

display on wheel alignment computer is within tolerance.
