1 Introduction
The Zubair Field is located in the southern area of Iraq, 20 km from Basra city. The
structure of the Zubair Field is a relatively gentle anticline oriented NNW - SSE,
approximately 60 km long and 10-15 km wide.

The oil is produced from reservoir with natural flowing and artificial lift systems requiring
also water injection to support reservoir pressure and maintain it above saturation pressure.
The oil production increase targets require the installation of new production facilities to
achieve the plateau rate 850 kBOPD of oil.
The total plateau rate capacity will be achieved and managed through new facilities,
subdivided in IPF (Initial Production Facilities) with total capacity of 300 kBOPD and New
DGS’s of which sum up 550 kBOPD of treating capacity. Altogether, IPF plus New DGS’s
will match the overall plateau rate capacity requirements (850 kBOPD). New facilities
include also water injection capacity to meet the reservoir injection water requirements.
For New Facilities, well fluids will be collected by individual flow lines which are routed to
local manifolds or remote manifold which conveys well fluid to New DGS's through
trunklines.
New Oil Treatment train shall be configured with two 3-phase separators, a dehydrator and
a desalter. Treated oil from desalter will be degassed in a gas boot and than stored in a
flow tank.

2 Scope
Scope of the present document is to provide information about the design basis, sizing and
description of the flare and blow down system to be provided in the Zubair Oil Field
Development Project – Hammar Mishrif DGS.

5 Process Description

5.1 General
A flare system shall be provided to collect and dispose the hydrocarbons released from
Hammar Mishrif facilities:
 emergency pressure relief due to accidental over-pressure;
 blow down (depressurizing of equipment on ESD initiation);
 operational venting (e.g. gas handling system unavailability, start-up, equipment
malfunction, preparation for maintenance, etc.);

The primary goal of a relief and blow down system is to collect and safely dispose the
process fluids in upset conditions via a flare, thereby ensuring that the upset condition does
not escalate to increase the hazard to personnel, plant and equipment. Secondary goals
are to ensure that the flare or vent will have minimum impact on the environmental and that
the design is economically acceptable.

In general, all hydrocarbon releases shall be routed to flare; only non-flammable and non-
toxic gases may be vented to atmosphere. However, consideration can be given to venting
small quantities of hydrocarbon vapor to atmosphere when it is not feasible to collect them
or to route them to flare.
All the blow down networks are continuously purged with fuel gas, from all the ending
points, in order to prevent vacuum condition and avoid air intake and consequent formation
of explosive mixtures. Nitrogen is also provided as backup purging gas.

5.2 The Facilities Relief and Blowdown System


The Relief and Blow down system in Hammar Mishrif DGS includes three blow down
networks and 3 couple of flares (one operating and one spare) working at different
pressure levels. Each flare system receives discharges from different units:

 The HP Relief and Blowdown system collects discharges from high pressure equipment,
as the 1st Stage Separators (operating pressure higher than 9 barg).
 The LP Relief and Blowdown system collects discharges from the 2nd Stage
Separators (operating pressure lower than 9 barg).
 The ATM Relief and Blowdown system is foreseen for the very low pressure discharges,
as the vapors coming from Flow Tanks and the Gas Boots (operating pressure lower
than 1 barg).

5.2.1 HP Relief and Blowdown system

The HP Relief and Blowdown system shall collect releases from high pressure equipment.
In particular, releases from the following items are routed to the HP Flare:

 Inlet Manifolds
 1st Stage Separators and Test Separators
 Oil Pre-heaters and Oil Heaters (process side)

The system includes a collecting network, two horizontal HP Flare KO Drums


(102300VN003A/B) operating in parallel and two HP Flare stacks (sonic type), one

operating and one spare, equipped with all necessary ancillaries and control system. The
collected liquid from HP Flare KO Drums can be disposed through the HP Flare pumps
(102300PH003A/B), automatically started under level control.

5.2.2 LP Relief and Blowdown system

The LP Relief and Blowdown system shall collect releases from low pressure equipment.
In particular, releases from the following items are routed to the LP Flare:

 2nd Stage Separators


 Fuel Gas System

The system includes a collecting network, two horizontal LP Flare KO Drums


(102300VN002 A/B) and two LP Flare stacks, one operating and one spare, equipped with
all necessary ancillaries and control system. The collected liquid from LP Flare KO Drums
can be disposed through the LP Flare pumps (102300PH002 A/B), automatically started
under level control.

5.2.3 ATM Relief and Blowdown system

The ATM Relief and Blow down system shall collect releases from very low pressure
equipment. The equipments collected to the ATM Flare are all the Gas Boots and the
relevant Flow Tanks. In addition, the ATM Flare receives also the blanketing gas from
Produced Water Treatment Packages (CPI, IGF, etc), Intermediate Produced Water Tanks
and Water Injection Surge Tanks. These releases are not continuous and depend on the
tanks breathing.

The system includes a collecting network, a horizontal ATM Flare KO Drum


(102300VN001) and two ATM Flare stacks, one operating and one spare, equipped with
all necessary ancillaries and control system. The collected liquid from ATM Flare KO Drum
can be disposed through the ATM Flare pumps (102300PH001 A/B), automatically started
under level control.

6 Equipment Sizing Basis & Methodology

6.1 General
In the following the design basis for the new flare system is described.
It has to be remarked that for the design of the single safety device in the new oil train,
reference has been made to the “typical” simulation case (i.e. the inlet composition
assumed for design of the typical oil treatment train, Ref. [5]), while for design of safety
devices in gas compression system, blow down network, flare KO drums and flare stack
the expected real Hammar Mishrif DGS crude inlet composition has been considered (Ref.
[7]).

For the design of the single safety device in the existing oil trains, reference has been
made to the “dry to wet” simulation case (Ref. [6]), while for the design of blowdown
networks and flare KO drums in the existing facilities, the RP simulation case (Ref. [7]) has
been considered.

6.2 Blow Down Network


The diameter of relief valve upstream and downstream piping and of flare headers and
sub-headers have been sized in accordance with the Ref. [5 and 11].

In particular, the following design basis has been applied:

6.2.1 PSV inlet lines


 inlet ∆P shall be less than 3% of the set pressure (gauge) calculated at rated flow
based on the installed PSV area, assuming a pipe equivalent length of 60 m;
 ρv2 shall not be higher than 25,000 Pa for line size up to 2”, and 30,000 Pa for line size
over 2” (relieving P < 60 barg);
 line size shall not be smaller than the inlet flange of the relieving device.

When isometric drawings will be available, the inlet line sizes shall be confirmed.

6.2.2 PSV outlet lines


 constant backpressure is close 0 barg for HP, LP and ATM flare.
 discharge piping system shall be designed so that the built-up back pressure caused by
the flow through the valve does not reduce the capacity of the relieving device. Limits
are given as per API 520 (Part 1) as follows:
 Conventional Valves : back-pressure at relief valve outlet < 10% of the set
pressure (guage);
 Bellows Valves : back-pressure at relief valve outlet < 30% of the set pressure
(guage);
 Pilot Operated Valves : back-pressure at relief valve outlet < 50% of the set
pressure (gauge);
 Mach number in the pipe should be limited to 0.7;
 minimum size 2” and however the outlet line shall not be smaller than the outlet flange
of the relieving device.

When isometric drawings will be available, the line sizes shall be confirmed.

6.2.3 BDV inlet lines


 rv2 shall not be higher than 25,000 Pa for line size up to 2”, and 30,000 Pa for line size
over 2”;

6.2.4 BDV outlet lines


 discharge piping system shall be designed so that the built-up back pressure caused by
depressurization does not reduce the capacity of the relieving device (i.e. critical
pressure ratio);
 Mach number in the pipe shall be limited to 0.7;
 minimum size 2”.

6.2.5 Flare headers


The flare network shall be calculated with the simulation program FLARENET – Version –
by Aspen Tech, taking into account the heaviest emergency scenarios and considering the
following pressure at stack:

 ATM Flare system pressure 10 mbarg;


 LP Flare System pressure 0.5 barg;
 HP Flare System pressure 4.0 barg (sonic tip at maximum load).

The design shall be so that at no one point in the network the built-up back pressure
caused by the flow pressure drop does not exceed the maximum backpressure value
assumed for the design of the reliving device as follow:

 Conventional Valves : back-pressure at relief valve outlet < 10% of the set pressure
(guage);
 Bellows Valves : back-pressure at relief valve outlet < 30% of the set pressure (guage);
 Pilot Operated Valves : back-pressure at relief valve outlet < 50% of the set pressure
(gauge);

Furthermore the following minimum design criteria shall be considered:

 Mach number shall be limited to 0.5


 minimum size 2”

6.3 Flare KO Drum


The sizing of Flare KO Drum shall be carried out in accordance with the Ref. [5, 11 and 16].
In particular, the following design basis shall be applied:
 sizing procedure from API 521, with removal droplets 500 microns and above at the
design flow rate, assuming that liquid is at the high-high level;
 the capacity of KO Drum(s) is to accommodate 20 minutes of the highest liquid infill
rate (i.e. separator overfilling), as per API 521 suggestion, between the pump start level
and the high-high liquid level, without taking into credit for any liquid removed by the
pump(s);
 5 minutes hold up time at pump rated capacity between high liquid level (i.e. pump start)
and low liquid level (i.e. pump stop);

 1 minute hold up time at pump rated capacity between low liquid level an low low liquid
level (i.e. pump trip).

6.4 Flare Stack


The sizing of the flare stacks shall be in accordance with the Ref. [2 and 3].
Flare stack diameter is sized on velocity basis and pressure drop limits. For LP and ATM
stacks, pressure drop and the consequent build-up back pressure in the network is the
limiting factor. For the HP flare stack, sonic velocity operation has been considered.

Heat radiation is the controlling factor in the spacing and height of the flare stacks.

Flares high and location have been evaluated according to the following criteria:

 the radiation of 12.5 kW/m2 (11.55 kW/m2 flare radiation plus solar radiation) is not
reached on the structures (i.e. pipe rack etc.) at the elevation of 15 m (according to API
2218);
 the radiation of 9.46 kW/m2 (8.51 kW/m2 flare radiation plus solar radiation) is not
reached on the ground level in proximity of the flare base (according to API 521);
 the heat radiation on each flare tip (at the relevant calculated elevation) is less than
3.78 kW/m2 when the other two flares are in operation;
 the heat radiation on the access road is less than 3.78 kW/m2 when all the flares are in
operation
 the heat radiation on the flare tips of the spare group is less than 1.58 kW/m2 when all
the flares of the other group are in operation;
 the heat radiation limit at the boundary of the sterile area shall be 6.31 kW/m2 (5.36
kW/m2 plus solar radiation);
 the heat radiation limit at the boundary of the fence area shall be 1.58 kW/m2.

7 Relieving Load

7.1 General
The relief and blow down systems have been designed for the maximum flow rates of
hydrocarbon vapors or liquid predictable from the different scenarios coming from:

 continuous flaring of process gas from oil treatment trains due to unavailability of gas
handling system;
 occasional relief of process gas streams due to temporary failure of the normal process
control system (e.g. PIC/PV failure);
 emergency situations leading to overpressure in equipment (PSV discharges);
 emergency situations leading to equipment depressurization, consequent to an ESD
activation (BDV discharges);

Detail data of each relief and blowdown valves shall be referred to Flare Load and
Blowdown Report (Doc. No. 00251210DPRVAA107, Ref. [19]).
