1.0 Purpose and Scope of the Work

During TBM concrete works we may need some finish and repair works for cracks and small
surface defect and/or concrete defect repairs. The purpose of this Construction and
Installation Quality Plan is to explain the sequences and methodology of different repair
material applications for TBM concrete works.

Please find below structure and link between the documents for concrete pre-testing, repair
material pre-testing and production.

2.0 Definitions

Employer is the party which initiates the project and ultimately pays for its design and
construction of the Marmaray Project, Contract Package BC1. DLH General Directorate is
the Employer.
Employer’s Representative (ER) means person or persons, firm, partnership, corporation
or combination thereof appointed by Employer to act on behalf of Employer for the purposes
of the Contract. Employer’s Representative is Avrasya Consult Joint Venture

The Supplier is any organisation or person providing a product to the Contractor.
The Sub-Contractor is any supplier, vendor or consultant of the Contractor.

Quality Control (QC) is the operational techniques and activities that are used to fulfil the
requirements for quality.

4.2 Responsibility & Authority


Members of JV Quality Department
JV Quality Department members are responsible of the quality assurance and quality control
of the activities. They will control and follow up the activities and make sure that there will not
be any deviation from the Employer’s Requirements and there will not be an issue that will
not be covered within the pre-testing program. They will review the CIQP and other quality
assurance documentation prepared by the divisional quality members. Reporting shall be to
the Quality Manager of the Joint Venture.

Members of TBM Quality


TBM Divisional quality members are responsible of the technical details of repair materials
application. They will prepare the necessary quality plans, procedures and forms/sheets.
They shall file the records, reports, WIR’s and necessary documents related with pretesting.
They shall report to the TBM Division Project Manager.

They will perform visual checks on precast segment concrete surface immediately after
releasing mould side panels and record the result of inspection in the segment production
checklist. In case of repair necessaty before transportation of segments from production yard
to job sites, they will prepare the necessary manpower, repair materials and equipments for
the application of repair materials. They shall apply each repair type in accordance with this
quality plan, the advise of manufacturer’s, MTDS & MSDS of materials. The operator(s) and
the repair materials shall comply to the Employer’s Requirement, related quality plans . They
shall confirm that all repair works shall be performed by operator(s) who can document their
qualification/certificate.

Repair Material Manufacturer(s)


They will supply the repair materials with quality certificates and arrange detailed training
regarding surface preparation, mixing, application and curing about repair materials to
operator(s) and other related personnel.

Sub-contractor for Repair Works


In case of repair necessaty before or after erection of segments at Ayrılıkçeşme or Yenikapı
job sites, they will prepare the necessary manpower, repair materials and equipments for the
application of repair materials. They shall apply each repair type in accordance with this
quality plan, the advise of manufacturer’s, MTDS & MSDS of materials. The operator(s) and
the repair materials shall comply to the Employer’s Requirement, related quality plans . They
shall confirm that all repair works shall be performed by operator(s) who can document their
qualification/certificate. The information about the company shall be declared later.

5.0 Programme

The repairs for TBM Concrete Works shall be performed at any time due to the repair
necessaty.

6.0 Method & Sequence of the Works

6.1 Cement Based Repair Mortar :

Below mentioned materials are considered for defects especially broken parts at the
corners,air pores, small corrections on surface and honeycombings which do not comply
with Inspection & Test Plan for Precast R/C Segment Production no.BC1-MFQP-TBM-02-
ITP-02-02 - item 6 of MFQP for Precast R/C Segment Production.

6.1.1 Emaco S88-C (or derivations):

6.1.1.1 General:

This is a ready-to-use product in powder form shrinkage compensated, sulphate resisting,


thixotrophic reoplastic repair mortar produced by BASF company. The recommended
application thickness is between 1 to 4 cm. The material shall be are considered for defects
especially broken parts at the corners and honeycombings. The material does not need
special adhesive.

Repair work shall not be performed if the concrete temperature is less than +5OC.

6.1.1.2 Preparation of Existing Concrete Surface:

• All damaged, deteriorated area shall be marked.


• The marked area shall be saw cut perpendicular to the
repair surface to a minimum 1 cm. by electrical spiral machine.
• After cutting the defected area, deteriorated concrete shall
be removed by electrical hammer or hand tools till sound
concrete.
• The concrete surface must be rough for good bonding.
• The surface shall be free from dust and loose material.
• The surface shall be saturated with water before repair
material application.

6.1.1.3 Preparation for Bonding Mortar:

• Proper mixing tools shall be ready on site.


• Accessive water shall be removed on prepared surface, if any.
• The minimum amount of necessary water shall be put in mixing can.

• The bonding mortar shall be checked before application of repair mortar. The applied
bonding mortar must be wet. If it is dry, new bonding mortar shall be applied before the
application of repar mortar.
• The repair mortar shall be applied by hand, spatula or trowel.

6.1.1.5 Curing of Repair Mortar:

• Small defects like as pores shall be proteted from wind, rain, direct sunlight and similar
weather conditions for 48 hours.
• Repair such as corners, edges, etc. shall be kept from wind, rain, direct sunlight and
similar weather conditions for 7 days.

6.1.2 Emaco 90:

6.1.2.1 General:

This is a ready-to-use product in powder form repair and surface finishing mortar produced
by BASF company. The recommended application thickness is between 1 to 5 mm. The
material shall be are considered for air void, surface finishing, surface corrections and
honeycombings. The material does not need special adhesive.

Repair work shall not be performed if the concrete temperature is less than +5OC.

6.1.2.2 Preparation of Existing Concrete Surface:

• Deteriorated area shall be marked.


• The surface shall be free from dust and loose material.
• The surface shall be saturated with water before repair material application.

6.1.2.3 Preparation for Repair Mortar:

• Proper mixing tools shall be ready on site.


• The surface shall be saturated. Accessive water shall be
removed on prepared surface, if any.
• The minimum amount of necessary water shall be put in
mixing can. The manufacturer’s suggested amount of mixing
water is 4,75 kg per 25 kg bag.
• Mixing shall be started and Emaco 90 shall be added
rapidly and continuously.
• Mixing shall be continued till the 3 to 4 minutes after all Emaco 90 added.
• The mortar shall be kept for 4 minutes and mixed for 30 seconds.
• The material shall be applied on saturated concrete surface by spatula or trowel.

6.1.2.4 Curing of Repair Mortar:

• Small defects like as pores shall be proteted from wind, rain, direct sunlight and similar
weather conditions for 48 hours.
• Repair such as corners, edges, etc. shall be kept from wind, rain, direct sunlight and
similar weather conditions for 7 days.

6.1.3 Sika Monotop 612:

6.1.3.1 General:

This is a ready-to-use product in powder form cementitious, silicafume containing, fibre


reinforced, polymer modified one-component repair mortar produced by Sika company. The
recommended application thickness is between 5 to 30 mm. The material shall be are
considered for defects especially broken parts at the corners and honeycombings. Sika
Monotop 610 material shall be used for bonding.

Repair work shall not be performed if the temperature below +5OC and above +30OC.

6.1.3.2 Preparation of Existing Concrete Surface:

• All damaged, deteriorated area shall be marked.


• The marked area shall be saw cut perpendicular to the repair surface to a minimum 1 cm.
by electrical spiral machine.
• After cutting the defected area, deteriorated concrete shall be removed by electrical
hammer or hand tools till sound concrete.
• The concrete surface must be rough for good bonding.
• The surface shall be free from dust and loose material.
• The surface shall be saturated with water before repair material application.

6.1.3.3 Preparation for Bonding Mortar:

• Proper mixing tools shall be ready on site.


• Accessive water shall be removed on prepared surface, if any.
• The amount of necessary water shall be put in mixing can.

Water : powder = 1 : 5,6 parts by weight (for brush application)


Water : powder = 1 : 4,8 parts by volume (for brush application)

• Whilist stirring slowly and sika monotop 610.


• Mix mechanically for at least 3 minutes using low speed electrical stirrer.
• The material shall be applied on saturated concrete surface by brush.

6.1.3.4 Preparation of Repair Mortar:

• Proper mixing tools shall be ready on site.


• The material preparation shall be done in accordance with manufacturer’s instruction.
• The minimum amount of necessary water shall be put in mixing can.

Water : powder = 1 : 7,7 - 9,1 (by weight)


Approximately 3,0 liter water per 25 bag

• Mixing shall be started and Sika momotop 612 shall be added while mixing continuously.
• Mixing shall be continued 3 minutes by low speed electrical mixer avoiding entrapping of
air.
• By adding the powder in portions, the desired application consistency shall be obtained.
• The sika monotop 612 repair mortar shall be applied wet on wet to the sika monotop 610
bonding layer.
• The repair mortar shall be applied by hand, spatula or trowel.

6.1.3.5 Curing of Repair Mortar:

• Small defects like as pores shall be protected from wind, rain, direct sunlight and similar
weather conditions with standards curing methods for 48 hours.
• Repair such as corners, edges, etc… shall be kept from wind, rain, direct sunlight and
similar weather conditions for 7 days.

6.2 Epoxy Based Injection Materials for Crack Repairs:

6.2.1 Concresive 1302:

6.2.1.1 General:

This is a low viscosity epoxy injection material consist of two components, solvent free,
structurally rebonding epoxy resin produced by BASF company. The recommended for
narrow cracks width is between 0.1 to 1.0 mm. Concresive 1495 shall be used as adhesive
for sealing the cracks for fast applications. Application temperature of this material is
between +10OC and +40OC.

6.2.1.2 Preparation of Existing Crack:

• The crack opening should be cracked to obtain a V shaped cross-section. The cracked
surfaces have to be cleaned by air compressors to remove all dust, grains, grease and
loose particles from the surface.
• The surface must be dry.
• Depending on the crack width the holes should be drilled in both two sides of the crack
line with an angle of 45o to the surface. The holes should be 5-10 cm away from the crack
line and deep enough for passing across the crack plane and reach opposite side.
Through the crack line, the holes should have a distance of 20-30 cm from each other.
• The holes have to be cleaned by air compressors to remove all dust and loose particles.
• Injection packers should be installed in to the holes, than screwed and fixed to the holes.
• The Concresive 1495 should be put on to a proper cartridge gun.
• The materials’ temperature should be between 15-25OC.
• All the cracks and packer sides should be sealed with Concresive 1495 by using a steel
spatula or trowel to prevent the leakage of injection resin from the crack openings.

6.2.1.2 Application of Injection:

• Depending on the relative humidity and temperature 2-3 hours after the Concresive 1495
application the epoxy injection could be started.
• Add the Concresive 1302 Component B into the Concresive 1302 Component A pail.

• The material temperatures should be between 15-25OC.


• Mix the components until having a homogenous resin for 3-4 minutes with a mixer with
300-600 rpm.
• Pour the resin into the tank of the injection pump and tie the pneumatic pipe of the pump
to the lowest packer fixed to the cracked surface.
• Adjust the pump pressure values depending on the crack width and deepness with site
trials.

• Start pumping the resin into the crack until the resin comes out from upper packer.
• Remove the pipe from the current packer and close the packer opening by screwing.
• Tie the pipe to the upper packer which resin comes out and start pumping of resin.
• Follow the same instruction to the packer fixed at the top of the surface.
• 3 days after the application all the packers could be cut and surface could be finished.

6.2.2 Sikadur 52:

6.2.2.1 General:

This is a low viscosity epoxy injection material consist of two components, solvent free,
based on high strength epoxy resign produced by Sika company. The recommended for
cracks width maximum 5.0 mm. The minimum age of new concrete is 3 weeks. Sikadur 31
shall be used as adhesive for sealing the cracks for fast applications. Application
temperature of this material is between +10OC and +40OC.

6.2.2.2 Preparation of Existing Crack:

• Surface shall be sound, clean, free from oil and grease, old
coatings and surface treatments
• Concrete, mortar, stone should be thoroughly prepared by
high pressure water jetting or mechanical means such as
grinding, chiselling etc.
• Cracks must be cleaned to remove dust with compressed
air.
• Mortar and concrete must be older than 28 days (depends
on minimal requirement of strengths).
• Sikadur 31 is required for fixing the injection plates and as
a capping material to cover the crack surface.
• Sikadur 52 (injection resin), injection plates and injection
pump shall be ready on site.

Part A : part B = 3 :1 by weight or volume


Sikadur 31 is in pre-batched units:

Mix parts A+B together for at least 3 minutes with a mixing spindle attached to a slow
speed electric drill (max. 600 rpm) until the material becomes smooth in consistency
and a uniform grey colour. Avoid aeration while mixing. Then, pour the whole mix into
a clean container and stir again for approx. 1 more minute at low speed to keep air
entrapment at a minimum. Mix only that quantity which can be used within its potlife.

Installation of Injection Ports

Place the surface packers directly above the crack by


using Sikadur 31, then place Sikadur 31 adhesive for
fixation. Keep a distance of approx. 15-30cm
between the surface packers, depending on the type,
width and the depth of the crack. Apply sufficient
cover above the packer plates to avoid early debonding due to injection pressure.

Installation of the Capping Material; Sikadur 31 over the Crack Surface

Seal the surface with Sikadur 31. For slender elements it might be required to seal as
well the backside of the crack. Allow to cure min. 2 days before injection of resin.

6.2.1.2 Application of Injection:

• Mixing of Sikadur 52

Mixing ratio A : B = 2 : 1 parts by weight and by volume Add all of part B to part A.
Mix with an electric mixer at slow speed (max. 250 rpm) for at least 3 minutes. Avoid
entraining air.

• Application

Mixed Sikadur-52 Injection shall be injected


under pressure into the cracks using one of
the single component injection pumps as
shown left.

• Vertical cracks should always be injected from the bottom


upwards.
• As soon as injection resin oozes out of the next packer /
injection port, the first one is sealed and the injection process
continued from the next one.
• After completion of the injection process, the injection ports
(packers) as well as the sealing material between the ports are
removed.

7.0 Materials

The repair materials defined in table below shall be used.

Description Sika MonoTop-610 is a cementitious, silicafume containing polymer modified one-
component coating material used as bonding slurry and corrosion protection for
reinforcement.

Uses Corrosion protection for reinforcement in concrete repair. Bonding slurry on concrete

Construction

Surface Concrete:
Must be sound, free of loose or weak particles, dust and dirt. In particular oil and
wax containing layers as well as laitance must be completely removed.
Reinforcement:
Clean, free from oil, grease, rust and scale and concrete.

Mixing Pour water in the correct proportion into a suitable mixing vessel. Whilst stirring
slowly, add powder.
To avoid entraining too much air, mix mechanically for at least 3 minutes, using
low speed electric stirrer (max. 500 RPM).
Sika MonoTop 610 must be mixed to a brushable, only slightly dripping consistency.

Application As a reinforcement protection:


Apply first layer of approx. 1 mm thickness, using medium hard brush, roller or
spray to the cleaned reinforcement. Apply the second layer at identical thickness
after a waiting time of 4 - 5 hrs. (at 20°C).
Following repair mortars can be applied after a similar waiting time.

As a bonding slurry:
Apply by brush, roller or suitable spraying equipment to the prepared (pre-wetted)
substrate. To achieve a good bond Sika MonoTop 610 must be rubbed well into
the substrate, fill all unevenness.
Ang following repair mortars have to be applied wet on wet to the bonding slurry.

Cleaning Application and mixing tools should be cleaned with water immediately after use.
Hardened material can only be removed mechanically.

Safety Instructions
Safety precautions Sika MonoTop-610 is caustic (cement). Protect skin and eyes from contact with
mortar. Wear protective clothing and goggles while working with the product.

Ecology Do not dispose of into water soil but according to local regulations.

On a level substrate consumption is approx. 17,0 - 20,0 kg of dry mortar (powder)
per m2 at 10 mm layer thickness.

Substrate Substrate must be sound, free of loose or weak particles, dust and dirt. Oil and
wax containing layers, as well as laitance must be completely removed.
Construction

Mixing Pour water in given quantity into the mixing container. Add powder while mixing
continuously. Use low speed electric mixers (max. 500 RPM) for 3 minutes avoiding
entrapping of air. By adding the powder in portions, the desired application
consistency can be obtained.

Application Sika MonoTop-612 can be applied by wet-spray equipment such as Putzmeister,


Melomat, Vario-Jet etc. The mortar can also be applied with spatula or trowel.
The mortar is applied wet on wet to the Sika MonoTop-610 bonding layer or onto
SikaTop-Armatec 110 EpoCem. For thickness greater than 30 mm Sika MonoTop-
612 must be applied in several layers. As soon as the mortar has started to set it
can be smoothed by wooden or synthetic float or a styrofoam block.
No additional water must be used. Sika MonoTop-612 cures with low shrinkage.
To prevent premature drying out of the mortar, keep it moist if exposed to strong
sunshine or wind.
Standard curing methods are recommended.
For very fine surface finish, the application of Sika MonoTop-620 is advised..

Description Sikadur-52 is a two component, solvent-free, low viscosity injection-liquid, based on


high strength epoxy resins.

Uses Sikadur-52 is used to fill and seal cavities and cracks in structural components such

Thixotropic Epoxy Resin Adhesive

Description Sikadur-31 is a solvent-free, thixotropic, two component adhesive and repair mortar,
based on a combination of epoxy resins and specially selected high strength fillers.
Complies with ASTM C 881-78 type I, Grade 3 Class B+C.

Uses Sikadur-31 is available in three different grades of reactivity: rapid, normal, long pot
life. They can be used as follows:

Construction

Application
Substrate preparation All surfaces must be clean, free from frost, standing water and all loosely adhering
particles. Cement laitance must be removed. Concrete must be at least 3 - 6
weeks old, depending on climate, wirebrush, sand- or waterblasted or grind
substrates.

Priming Priming is not required.

Mixing Mix components A+B together for at least 2 minutes with a mixing spindle
attached to a slow speed electric drill (max. 600 R.P.M.) until the material becomes
smooth in consistency and even grey colour of the mixture is obtained. Material in
industrial packing must be stirred well before proportioning and mixing. Avoid
aeration while mixing.

Application When using a thin film adhesive, apply the mixed adhesive to the surfaces with a
trowel, spatula or by glove-protected hand.
When applying as a repair mortar, take into account any form work that may be
required. On vertical surfaces it is non-sag up to 10 mm thickness. On damp
surfaces, ensure that the material is well rubbed in.

Cleaning Clean all tools and equipment immediately after use with Colma-Cleaner

Important Optimal working temperatures for each grade are:


Normal Type: 10 °C - 30 °C
Rapid Type: 5 °C - 15 °C
L.P. Type: 25 °C - 40 °C
When working at a higher temperature than recommended, the pot life will be
shortened. Similarly when working at lower temperatures, the material will become
more difficult to apply and takes longer to harden. When applying to damp
concrete, work well into substrates.

Service.

Safety Instructions
Safety precautions Product may cause skin irritations. Wear gloves and goggles.
If the material is accidentally splashed into the eyes, flush immediately with plenty
of warm water and seek medical attention without delay.
