INTRODUCTION
1. General.
CAUTION: ONLY APPROVED PERSONS WITH THE NECESSARY SKILLS MUST BE USED FOR
THE MAINTENANCE PROCEDURES DESCRIBED IN THIS MANUAL.
A. This manual has been compiled in accordance with the requirements set out in ATA Specification
2200 (iSpec 2200). The instructions in this manual provide the information necessary to perform
maintenance functions ranging from simple checks and replacement to complete shop type repair.
B. Use the table to record all failures, malfunctions and defects. Refer to Table INTRO-1.

1. Description.
A. The "D" Lavatory module is a self contained unit. It contains a lavatory shroud, a sink unit with
work top and user amenities.
B. The module is made from composite honeycomb panels. The exterior surfaces are covered with
"Tedlar" laminates. The module is bolted to the aircraft floor in four positions and attached to the
aircraft ceiling with a tie bar.
C. Pressurised potable water enters the compartment through a water interface on the outboard panel
and is delivered to a selector valve in the cupboard below the sink.
D. The electrical supply enters the module through ceiling connectors. Cable looms supply the electrical
amenities.
E. The entrance door is made from composite honeycomb panel/s with aluminium alloy cappings. A
sliding door latch operates a locking bolt which prevents the door opening. Rubber seals around
the door frame ensure light-proofing.
F. The non-slip floor mat is bonded to the floor. The moulded glass fibre lavatory shroud and the curved
collars above can be easily removed.
G. The sink and workdeck is a one piece unit which extends from the inboard wall to the outboard
wall. The faucet is mounted above the basin.
H. The composite honeycomb cupboard door provides access to the water heater, fire extinguisher and
to the fire door behind which is the waste bin.
I. At the top of the cupboard behind the facia panel is an air vent.
J. Behind the lavatory seat is a tilt out panel which incorporates a dispenser for tissues.
K. The roof panel contains the smoke detector, the emergency oxygen supply, the speaker for the aircraft
public address system and a fresh air gasper outlet.
M. This lavatory module conforms to the 65/65/200 rule of F.A.R. Part 25.

A. The interior lights brighten when the locking bolt is engaged. The locking bolt also indicates "In
use" or "Not in use" on the outside of the door.
NOTE: In an emergency the door can be opened from the outside by lifting the "Lavatory" hinged
cover plate and moving the emergency override lever.
B. The faucet controls water flow. It provides warm, cold or medium temperature water. The drain button
on top of the faucet opens the drain.
C. The lavatory flush is operated by a push plate mounted beneath the workdeck.
F. The attendant call switch is located below the aisle mirror. It has a pictogram indicator which is blank
until the call switch is pressed. The attendant call switch also lights the call light on the outside of the
module. Press the attendant call light to cancel the light and pictogram.
G. The "return to seat" panel is next to the attendant call switch. The "return to seat" indicator pictogram
is blank when unlit and red when lit. It is operated by the flight deck.
H. A fresh air gasper outlet is installed in the ceiling. The airflow can be regulated and/or directed by
opening, closing or rotating the nozzle.
I. Oxygen masks are installed in the ceiling and are deployed if required.

A. Test each switch circuit for ON/OFF and function, actuating each switch in turn in the open and
closed mode.
(1) With the water heater switched OFF, connect lavatory unit to electrical supplies and carry out
the following tests:
(b) Close and lock the door. Make sure the fluorescent lights change from dim to bright.
(c) Connect power to "Return to Seat" light. Make sure the panel light comes on.
(d) Press "Attendant Call" button and make sure the red indicator on the RTS panel lights
and the "Attendant Call/Reset light is ON.
(e) Press the "Attendant Call/Reset" button and make sure the red light on the RTS panel
and "Attendant Call/Reset" button go out.

(f) Switch ON the water heater and make sure the indicator light is on. Switch OFF the
water heater immediately.
(2) Make sure the flush push plate resets after use.
(3) Make sure the smoke detector power indicator light is on.
(a) Using a pencil or similar, press and hold self test switch, check that the alarm sounds, red
alarm indicator illuminates and “Attendant Call/Reset” light flashes.
(b) Release the self test switch to reset smoke detector to smoke sampling mode.
(d) Make sure within 5 seconds the alarm sounds, the red alarm indicator light comes on and
the "Attendant Call/Reset" light flashes.
(e) Press the interrupt switch and clear the smoke to reset smoke detector to smoke sampling
mode.
(6) Apply 6 V d.c. to the floodlight and proximity lights and make sure that they come on.
NOTE: Make sure the pipe [Ref. IPL Fig. 6, item 220] is connected to the vacuum system or
sealed with a cap.
(1) Connect pressure water supply 20-25 p.s.i.g. (138-173 kPa) to lavatory and turn the selector
valve handle to the "Supply On" position and open the faucets to bleed the system.
(3) Connect pressure water supply 50 p.s.i.g. (345 kPa) to lavatory. Maintain this pressure for five
minutes and examine the system for leaks.

(4) Adjust the water supply to 20-25 p.s.i.g. (138-173 kPa). Fully open the hot and cold faucets.
There should be unrestricted flow from either faucet of between 0.20 and 0.50 US gallons
(0.8-1.9 ltrs) per minute. The water shall not splash at a maximum operating pressure of 40
p.s.i.g. (276 kPa).
(a) With the water heater in circuit, make sure that hot water is available from the hot faucet
within five seconds.
NOTE: Allow ten minutes for heater to warm water from cold.
(c) Operate hot and cold faucets together and make sure the water is warm.
(d) Operate basin drain plug, and make sure the water drains quickly and quietly.
(e) Open the drain plug and both faucets. Make sure the sink drains.
(f) Close the drain plug and open both faucets. Make sure the sink does not overflow.
(5) Faucet time delay must be set to 7 (± 3) seconds flow time after plumbing system functional test
is complete. (Refer to Adams Rite Products Inc., CMM 38-20-05, V80477).
D. Structure.
(2) Open the fire door through a full range of movement. Make sure the return springs close the
door. (If fitted).
(3) Operate the waste flap through a full range of movement. Make sure the action of the return
spring keeps the flap in the closed position.
(4) Make sure the facia panel catches release easily and engages positively.
(5) Close and lock the door. Make sure there is no light visible between the seals and the top
or sides of the door.
E. Fire Extinguisher.
(1) Make sure the weight of the fire extinguisher is within 0.35oz (10 grams) of the weight stated on
the manufacturer's label, if not, replace the fire extinguisher.
F. Temperature Indicator.
(1) Make sure the four dots on the temperature indicator of the fire door are white. If any white dot
has turned black: examine for fire damage, replace the fire extinguisher and the temperature
indicator.
G. Torque Values.
(1) Refer to Fits and Clearances figures 8002 and 8004 for torque values.

DISASSEMBLY
1. General.
WARNING: SHUT OFF ELECTRICAL POWER, SHUT OFF WATER SUPPLY, DRAIN PLUMBING AND
ISOLATE FROM VENTILATION SUPPLY BEFORE DISASSEMBLY.
A. Do not disassemble the unit further than is required to replace parts for identification of damage or
functional failure Refer to TESTING AND FAULT ISOLATION. Disassembly procedures end where
assembly/subassembly is riveted, bonded, or fastening process cannot be duplicated outside of
manufacturers facility.
B. Observe and record the location of parts, routing of cables and pipes etc., to simplify assembly.
C. Renew and replace all nuts, screws and washers after a component has been removed or a cable
has been disconnected.
D. Do not disconnect cable connectors from components unless they are suspected faulty components,
cables or connectors.

NOTE: Do not remove placards [40, 45, 50, 65, 70, 75, 80] or identification plate [55] unless
damaged. If replacing identification plate [55] copy all information from the old plate onto
the new plate.
(1) Support door [5] in the open position and remove twelve screws [10] and the door [5].

(1) Remove twelve screws [5], hinge [10] and side capping [20]. Remove twenty screws [30, 40,
50] and side, top and bottom cappings [25, 35, 45].
(2) Remove two screws [55] from bottom of door together with two washers [60]) and collect two
brackets [65], grille capping [70], two grilles [75, 80] and the louvre [85].
(3) Remove screws [95, 185] and coat hook [90, 180].
(a) Remove two ashtray liners [120]. Remove four screws (116) and two ashtray bodies [125].
(a) Remove two screws [145] and remove the lock [140].
(8) Remove five screws [160, 170] bumpstrip backing [155] and two end caps [165] from the panel
[175].
(1) To remove the collar [30], disengage boss [35] from the keyhole slot in the side wall and ease
the collar [30] away from the wall.
(b) Remove screws [20] and the two hooks [15] from the collar [25].
(5) Remove two caps [55], two screws [65]. two washers [66] and remove the assist handle [60]
from shroud [70].
(6) Disassemble shroud [70] and seat and cover assembly [75].
(a) Lift the shroud [70] together with the seat assembly [75] off the shroud support blocks
[145, 175].
(b) Remove screws [80], collect washers [85, 90] and remove the seat and cover assembly
[75] from the shroud [70]. Loosen two set screws [95] and pull out hinge pins [100] from
the seat and cover assembly [75].
(c) Remove bumpers [110, 125] and lock springs [115, 130].
(7) Remove screws [150, 180], collect washers [155, 185] and remove the shroud support blocks
[145, 175].

(8) Release cap nuts [195, 215] and remove the assist handles [190, 210]. To remove cap nuts
[195, 215], remove screws [200, 220] and bushes [205, 225].
(a) Lower the table. Remove two screws [240]. Slide the pins [245] inboard to clear the
shroud [290]. Remove the table.
(b) Remove two screws [255] and remove the latch [260] and packer [275] from the table.
Remove two screws [305] and remove the striker plate [300].
(c) Remove fourteen screws [295] and remove the shroud [290] from the wall. Remove four
screws [315] and remove two pivot blocks [310] from the wall.
(1) To remove the collar [30], disengage boss [35] from the keyhole slot in the side wall and ease
the collar [30] away from the wall.
(b) Remove screws [20] and the two hooks [15] from the collar [25].
(5) Remove two caps [55], two screws [65], two washers [66] and remove the assist handle [60]
from shroud [70].
(6) Disassemble shroud [70] and seat and cover assembly [75].
(a) Lift the shroud [70] together with the seat assembly [75] off the shroud support blocks
[145, 175].
(b) Remove screws [80], collect washers [85, 90] and remove the seat and cover assembly
[75] from the shroud [70]. Loosen two set screws (95) and pull out hinge pins [100] from

(1) Carefully fill in the cuts with a paint of similar colour to the laminate, using a small paint brush.
(2) Apply adhesive H to both surfaces, wait until they are “tacky” before pressing them together.
A. The repair scheme detailed below is intended for repairs requiring tedlar replacement of less than 144
square inches. It is unlikely that the finished repair will be to production quality standard.
B. The decorative laminate is bonded to the panels during manufacture. Replace laminates on flat and
single curvature surfaces only, as laminate replacement on compound curved surfaces requires
specialised equipment.
(1) Attachment of new laminate. The repair scheme meets the 65/65/200 heat release
requirements. (See Fig. 6001)
CAUTION: APPLY HEAT EVENLY, DO NOT EXCEED 194°F (90°C). EXCESSIVE HEAT
WILL DAMAGE THE COMPOSITE HONEYCOMB PANEL.
(a) Cut a rectangle around the area to be repaired. Take extreme care not to damage the
composite panel. From one corner apply heat from the heat gun and ease damaged
tedlar from the panel.
(d) Locate repair material to the top edge of the area to be repaired.

(accelerator - white) to 100 parts (by weight) of B (base - blue) and thoroughly mix until
a pale blue colour is obtained.
(3) Cover with a glass cloth also soaked in epoxy resin filler B.
(5) Cover area with release film. Apply light pressure while the epoxy resin cures.

8. Repair 2-2
(1) Clean the panel with cleaner G, mark the delaminated area using a felt tip marker.
(3) Inject the delaminated area with epoxy resin filler B until all the holes are filled.
NOTE: Mixing epoxy resin filler (Scotch-Weld EC 3524B/A) - add 94 parts (by weight) of A
(accelerator - white) to 100 parts (by weight) of B (base - blue) and thoroughly mix until
a pale blue colour is obtained.
CAUTION: EPOXY RESIN FILLER MUST BE ALLOWED TO CURE AT 21ºC (70ºF) FOR 48
HOURS.
(4) Cover area with release film. Apply light pressure while the epoxy resin cures.

CAUTION: APPLY HEAT EVENLY, DO NOT EXCEED 194°F (90°C). EXCESSIVE HEAT WILL
DAMAGE THE COMPOSITE HONEYCOMB PANEL.
(2) Direct heat away from panel but on to screw or bolt with a heat gun, the heat will soften the
adhesive around the insert. Loosen and remove the damaged insert from the adhesive.
(5) Mix together the two part adhesive (AW2104 opaque base and HY4076 pale yellow hardener).
Add 100 parts (by weight) of base to 40 parts (by weight) of hardener and thoroughly mix.
NOTE: Make sure that when mixed the base and hardener blend to a uniform colour.
(7) Inject adhesive in to one hole on insert until the adhesive exits from the other hole.
(8) If necessary, support the new insert with masking tape until adhesive has cured.
(9) Remove any unwanted adhesive with a lint-free cloth and fast dry precision cleaner (DSI
1000FD).

(1) Pull and/or scrape floor cover from its Tufnol backing.
(2) Clean and abrade the floor. Clean with a clean cotton cloth and cleaner G.
(3) Apply vinyl adhesive Q to the underside of the floor cover and the floor.

A. Paint polishing procedure for toilet shroud and the seat and cover assembly.
(1) Sand surfaces with Hookit P1200, Hookit P1500 (Refer to Materials items S and T) or both if
necessary. Sand gradually right up to the edges.
(2) Attach conversion pad and wet sand with Hookit P3000 (Refer to Materials item U).
(4) Attach foam mop head to polisher and polish with fastcut compound (Refer to Materials item
V) until polish has been removed.
(5) Attach a clean foam mop head to polisher and polish with Finesse-it finishing material (Refer
to Materials item W).

ASSEMBLY
1. General.
CAUTION: DO NOT USE POWER TOOLS IN ASSEMBLY OF THE LAVATORY MODULE. OVER
TIGHTENING OF BOLTS, SCREWS ETC. MAY DAMAGE THE PANELS.
A. Attaching parts e.g., screws, nuts, lock washers etc., which show signs of wear or damage must be
replaced during assembly.
NOTE: It is advised during assembly not to tighten screws fully until all screws of each component
are fitted and correct alignment of the component is obtained.
B. Gaskets, sealing washers etc., must be renewed whenever they have been disturbed.
C. Ensure that electrical components have been tested as detailed in the testing section of this manual.
D. Cables.
(1) When renewing cables, the termination's should be made in accordance with the requirements
of the specific connecting device.
(2) Bends in cables should be greater than six times the diameter of the wire, but must not be
less than three times.

3. Procedure.
(1) Attach the outboard panel [320] to the structure with cleats [285, 290, 295, 300, 305, 310, 315],
screws [287, 292, 297, 302, 307, 312, 317] and three screws [322].
(2) Attach two catch assemblies [725] with four screws [710].
NOTE: Wet assemble the floor fitting blocks with jointing compound. Apply thread locking
compound to the screws. [Ref. Table 7001].
(3) Attach four floor fitting blocks [705], with sixteen screws [710].
(4) Attach two covers [685, 695] with twelve screws [690, 700].
(a) Attach cover panel assembly [660] with eight screws [665].
(6) Attach four cover plates [650, 655] to the floor fitting blocks [705] with eight screws [652, 657].
(7) Attach the rubstrip retainer [645] and two end caps [635] with two screws [640]. Install the
rubstrip insert [630].
(8) Attach two end caps [605] and the rubstrip retainer [625] with three screws [610, 627]. Install
the rubstrip insert [600].

the structure with four screws [187].
NOTE: Refer to Figure 8002 in Fits and Clearances - Section 8001, for relevant PSU torque
values.
1 Remove the inlet cup from mounting flange and retain spring washer(s), sealing
rings and louvre ball.
3 Replace louvre ball, sealing rings and spring washer(s) and refit inlet cup.
4 Make sure the louvre ball operates through complete range of movement.
(b) Attach the smoke detector MZ109 [148]. [Ref. Table 3001 and Fig 7003]
NOTE: Discard two screws supplied with smoke detector and replace with two screws
[150].

2 Attach the smoke detector MZ109 [148] with two screws [150].
(c) Attach the speaker MZ107 [140] with four screws [125, 133], eight washers [135, 138], "P"
clip [130] and four spacers [143].
(d) Attach two hinge plates [120] to the panel with four screws [121], four nuts [123] and
washers [122].
(e) Attach latch [115] and lanyard [110] to panel with two screws [95] and four washers [105].
(30) Install the PSU panel assembly [90] into the ceiling. Attach two hinge pins [85] with four bolts
[86] and washers [87]. Install the pins [85] in the hinge plates [120]. Hook the lanyard [110] to
the tag [200] and shut the PSU panel.
(31) Attach the pipe fitting [80] to the roof with two bolts [81]. Attach the flexible pipe [75] to the
gasper air outlet [145] and the pipe fitting [80] with two hose clips [76]. Attach two "P" clips
[70] with bolts [71].
(32) Attach the bracket [65] to the roof with four bolts [66].
(1) Support the workdeck and attach to the forward face of the structure with one bolt [750].
(2) Attach the workdeck at inboard end with two screws [745], one bolt [755] and washer [760].
(3) Attach workdeck at outboard end with screws [745] and the earth bonding point S4 [765, 768,
770].
NOTE: Apply sealant (B) to any gaps between the underside of the workdeck and the waste
chute area. [Ref. Fig. 7002 and Table 7001].
C. Assemble the Faucet [Fig 6-450]. [Ref. Fig.6 IPL, Fig. 7001 and Table 3001 for manufacturers CMM].
(1) Remove two mounting screws (part of faucet assembly) and remove the faucet housing [450].
(2) Install the faucet [450] and attach with four screws (part of faucet assembly) at the faucet
housing position and with two screws [455] at the clamp bracket position.
(3) Install the faucet housing [450] to the faucet [450] with two mounting screws (part of faucet
assembly).
(4) Attach two female connectors [385] and hose [70] to the faucet [450].
(1) Attach the water heater bracket [405] with two screws [402, 410], washer [403] and "P" clip
[401]. Attach the earth bonding point S7 with one screw [415] and two washers [420, 425]
(Refer to Assembly of electric's).

(2) Install the water heater [390] in the bracket [405] and attach with the wing bolt [430].
(3) Attach two female connectors [385] to the faucet [450]. Attach the hot pipe assembly [360]
to the water heater and the faucet.
(a) Attach pipe assembly [340] to the water heater. Attach union [310] to the pipe assembly
[340].
(b) Attach the pipe assembly [315] to the pipe assembly [340] and the faucet.
(a) Attach pipe assembly [350] to the water heater [390] and adaptor [280] using two sleeves
[355] and two nuts [352].
(b) Attach the pipe assembly [315] to the pipe assembly [350] and the faucet.
(6) Attach the selector valve bracket [300] with two screws. Attach the selector valve [290] to the

(8) Attach the pipe assembly [225], together with "P" clip [240], to the selector valve [290] with nut
[245] and sleeve [250]) and to the wall with screws [230, 235]. Attach flexible pipe [220] to
the pipe assembly [225].
(9) Attach the pipe assembly [185] together with "P" clip [200] to the selector valve [290] with sleeve
[210] and nut [205]. Attach to the wall with three screws [190, 195].
(10) Attach the muffler [175] with three screws [180]. Attach the flexible pipe [165] to the muffler and
intake box [Fig 4 -550] with two hose clips [170] (Refer to Assembly of amenities).
(12) Attach the manifold [135] and elbow [145] to the bracket [155] with two "P" clips [125] and
one screw [115].
(13) Attach the overflow hose [100] to the sink with the hose clip [105] and to the water heater
bracket [405] with one "P" clip [90] and screw [95].
(14) Attach the tee pipe [80] to the overflow hose [100] with the hose clip [85].
(15) Attach four flexible hoses [70, 60] with eight hose clips [75, 65].
(16) Attach hose [25] with "P" clips [35] to the elbow [145] with hose clip [30] and the lavatory wall
with screws [15].
(17) Attach elbow [50] to hose [40] with hose clip [45]. Attach hose [40], together with "P" clips [55],
to manifold [135] with hose clip [45] and to lavatory wall with screw [20].

(18) Fully tighten all connectors. Wire lock the wing bolt [430]. [Ref. Table 7001]. Test in accordance
with the TESTING AND TROUBLE SHOOTING section of this manual.

(24) Attach the closing plates [110, 115] with bolts [111, 116].

(30) Install the light diffuser [135] and two fluorescent tubes.
(31) Assemble the liquid soap dispenser [705] or soap dispenser base [706] to the workdeck.
(a) Attach the pivot blocks [310] to the wall with four screws [315]. Attach the shroud [290] to
the wall with fourteen screws [295].

(3) Attach shroud support blocks [145, 175] with screws [150, 180] and washers [155, 185].
(4) Assemble shroud [70] and seat and cover assembly [75].
(a) Install bumpers [110, 125] and lock springs [115, 130] to the seat [105] and cover [120].
(b) Install the hinge pins [100] to the seat [105] and cover [120] with two set screws [95].
(c) Attach the seat and cover assembly [75] to the shroud [70] with screws [80] and washers
[85, 90]. Tighten the set screws [95] to retain the hinge pins [100].
NOTE: Tighten the set screws [95] sufficiently for the seat and cover assembly to hold its
position at 85° to the horizontal.
(d) Install the shroud on the shroud support blocks [145, 175] and floor pan.
(5) Attach the assist handle [60] with two screws [65] and caps [55].
(a) Attach two hooks [15] to the collar [25] with four screws [20].
(b) Engage the hooks [15] in back wall and push the collar inwards.
(8) Attach the boss [35] to aft collar [30] with screw [40].
(9) To attach the collar [30], position behind collar [10] engage the boss in the keyhole slot in the
side wall and move the collar towards to the back wall.
(c) Attach the table assembly [260] with four screws [255].
(d) Attach latch retainer [235] with one screw [240] and install plug [230].

(b) Engage the hooks [15] in back wall and push the collar inwards.

(9) To attach the collar [30], position behind collar [10] engage the boss in the keyhole slot in the
side wall and move the collar towards to the back wall.
NOTE: Apply thread locking compound (A) to the screws. [Ref. Table 7001].
(1) Attach the bumpstrip backing [155] and two end caps [165] to the door panel [175] with screws
[160, 170].
(2) Insert the bumpstrip insert [150] in the bumpstrip backing [155].
(3) Assemble and attach lock [140] with two screws [145].
(4) Attach two ashtray bodies [125] with four screws [116]. Install two ashtray liners [120].
(6) Attach the coat hook [90] with the screw [95].
(7) Attach louvre [85], two grilles [75, 80], grille capping [70] and two brackets [65] with two screws
[55] and two washers [60].

NOTE: If it is necessary to store the lavatory module for any length of time, adopt the following
procedure.
(4) Install blanking plugs to exposed water pipe work to prevent ingress of dirt.
(5) Pack all loose items (floor fittings etc.) in a carton or bag and attach to the unit structure.
(6) Inhibit electrical connections and make sure any loose cables or connections are made safe.
(7) Store the unit in an upright position bolted to a strong pallet. Arrange so that nuts and
protrusions on the underside of the base are protected from damage.
(8) Cover the unit with a plastic sheet and if possible heat seal.
NOTE: Store the lavatory module in dry temperate conditions, away from direct sunlight.
C. Storage limitation.
(1) The storage period of the lavatory module is limited by the insulation properties of the electrical
components.
