M 1 Introduction
This manual provides information and instructions on the installation and subsequent
maintenance requirements of the Wichita product. Throughout the manual there are certain
precautions that must be observed to prevent the possibility of personal injury or damage to
the product. In such cases the use of warning symbols within the text has been used to
highlight the main hazards.

Only suitably qualified and competent maintenance personnel should carry out the
installation and maintenance of these units.

In all circumstances failure to adhere to installation and maintenance instructions will have a
detrimental result on the performance and safe operation of the unit.

The warnings and symbols used in these instructions are explained below:

!!! ALL SPRINGS MUST BE REPLACED AFTER 1 YEAR OF OPERATION,


UNLESS THE BRAKE IS FITTED WITH TORQUE ARM KIT, IN WHICH CASE
THE SPRINGS MUST BE REPLACED WITHIN 1 MILLION CYCLES (SEE
AMENDMENT AT THE END OF INSTRUCTIONS) !!!

It is important that all components are match marked during disassembly and re-
assembled with match marks aligned.
The spring actuation assembly uses 4 off dowel pins to locate the spring plate and
spring release plate in the correct position to ensure that the springs are seated squarely
in their pockets.

Preparation before first use:


Guarding
It is necessary for guarding to be fitted to this brake if access is possible
Spring Set brakes have ventilation slots in the outer ring (12) which means that access to the
rotating parts is possible. Guards should be used if the position of the brake makes access
possible. Do not restrict the flow of cooling air. Use mesh or slotted guards.
The airtube holding plate (16) moves on engagement in relation to the main body of the
brake. Guarding should be used to prevent fingers being trapped.
All the equipment intended for use in a gas/vapour atmosphere, where the entry of dusts or
liquids could cause a malfunction leading to an ignition source have to be protected to IP54.

Parking brakes:
It is the responsibility of the machine manufacturer to ensure that parking brakes shall be
fitted with an interlock which prevents the drive power being applied if the brake is not fully
released. Alternatively a control device shall be fitted.

Earthing of brake:
It is necessary for this brake to be earthed to the machine frame
All metal parts of the brake are earth linked and the brake must be mounted to the machine
frame so that electrical resistance is less than 1 megaohm.

First use bedding in:

Attention to prevent overheating of the brake must be made.

It is the responsibility of the machine manufacturer to ensure that all pneumatic equipment
attached to this brake conforms to the standard below:

Hydrostatic / hydrokinetic and pneumatic power transmission equipment have been
constructed of pipes, enclosures and / or other external parts, which do not produce hot
surfaces exceeding the maximum surface temperature, even when operating continuously at
maximum normal rating.

Hydrostatic / hydrokinetic equipment complies with the requirements of EN 982.

Pneumatic equipment shall comply with the requirements of EN 983.

The maximum temperature of any power transmission fluid which can be released does not
exceed the maximum surface temperature of the equipment, if this could cause an ignition
risk.

Air compressors used for pneumatic equipment incorporate a filter on the intake system to
prevent the ingress of dust or similar foreign material into the parts where compression takes
place. Air compressors only contain lubricants which are resistant to carbonization.

Procedure for removal:


Brake assembly is packed in its relaxed condition.

Remove outer bolts. Attach suitable lifting eye bolts / shackles and lift spring actuator assembly out of
packing box.

Remove friction plates and centre plates in turn taking care to not disturb the separating springs and
pins in the outer edge of the friction discs.

Remove hub, install onto machine shaft and lock in position.

Remove Outer ring and mount onto Bentec equipment. Tighten outer ring bolts (customer supply) to
secure in place.

Carry out alignment checks and adjust as necessary.

M 2.1 To ensure the safe and correct operation of the brake the following procedure
must be followed:

1. Ensure all parts are clean and there are no burrs or damaged edges present in the joint
faces.
2. Lubricate threaded section of M30 bolts with Rocol Dry Moly Paste or equivalent.
3. Lubricate M30 hardened washer, both faces, with Rocol Oxylube dry film lubricant or
equivalent.
4. Lubricate the underside of the bolt head with Rocol Oxylube or equivalent.
5. Assemble joint and torque tighten M30 bolts to 1600Nm. Tighten bolts in 180 degree
pattern.
6. Ensure a steady torque tightening action to achieve consistent tightening torque.
7. Re-check M30 bolts for 1600Nm tightening torque in a 180 degree pattern (check each
opposite bolt position until all bolts are checked and no movement of bolt head is seen).
8. Final Check - torque check each bolt at 1600 Nm in a continuous pattern i.e. moving from
one bolt to the bolt next to the one just checked until all 16 bolts are checked.

Alignment Check

Alignment of Hub to the outer ring should be checked to ensure that alignment is within the limits
allowable. Alignment should be as close to zero misalignment as is practically possible and at least be
within a maximum of 1° angular.

If the alignment checks are conducted in the cold condition then any allowance for warm running
offset should be factored into the alignment settings.

Carry out alignment checks and adjust as necessary.

Installing: Warning Gas or explosive atmosphere may be present

All tooling used for maintenance purposes must be suitable for use in explosive atmosphere
environments. No impact tools (e.g. Hammer) may be used for risk of sparks at point of impact.

Insert friction discs and centre plates onto hub and outer ring gear teeth in the same order as packed.

Ensure that each set of the separation springs locate in their counterbores correctly. It is sometimes
necessary to insert a small screwdriver through the friction disc spring holes to check that each spring
is seated correctly.

Use a shim piece to retain the front friction disc in place whilst installing the spring actuator assembly
to the front of the brake. Ensure that the shim is re-aligned once the spring actuator assembly is
engaged on the remaining bolts and torque tightened in place. Outer ring of bolts should be torque
tightened in turn at 180° pattern to ensure that the springs are compressed evenly as the assembly is
clamped in place. Double check all M24 bolts are re- torque tightened to 800 Nm after final assembly.

M 3 MAINTENANCE Warning gas or explosive atmosphere may be present

M 3.1 CHANGING THE AIRTUBE

1 Remove the air hoses & fittings from the front of the brake unit.
2 Fit a suitable lifting eye to the airtube holding plate and support the weight of the plate. See
diagram of component weights attached.
3 Remove the 16 off M30 capscrews (2).
4 Ease the airtube holding plate from its spigot location.
5 The airtube can now be removed from the reverse face of the plate.
6 Re-assemble in reverse order. Each M30 bolt must be torque tightened to 1600 Nm to ensure
correct preload on bolt (see M 2.1).
Bolts should be re-checked after one hour to ensure no relaxation has taken place.

M 4 RECOMMENDED SPARES
WARNING ! Use only genuine Wichita spare parts. Failure to do so
will invalidate your warranty and may lead to excessive wear and
consequential damage.

M 4.1 STOCKING SPARES


Although certain spares are held in stock at Wichita (Bedford), normal recommended spares should

M 4.3 FRICTION DISCS (20)


Cleaning of a worn brake MUST NOT be done by blowing out the dust. Use either vacuum
extraction or a damp cloth.
These should be replaced as a complete set (6 off) when the brake has reached its maximum
wear condition. Spare discs should be kept clean, dry and free from oil or grease.

M 4.4 RELEASE SPRINGS (8) & ENGAGEMENT SPRINGS (9/10)


Engagement springs must be replaced as a matter of routine whenever the brake completes 1
year of operation or when friction discs are replaced (whichever comes first). If brake is fitted
with torque arm kit, springs must be replaced within 1 million cycles (see amendment at the end
of instructions).

Engaging springs should be fitted as shown 132 off (4 x 33) left handed coils (red) 4 & 132 off (4 x 33)
right handed coils (green).

Prior to assembly spring faces and spring pockets should be lightly greased using low temperature
grease (such as Castrol OPTITEMP® LG 2 or Q8 Rubens LL2 or equivalent).

M 4.5 AIRTUBE (21)


Failures, although infrequent, may occasionally occur if the airtube becomes excessively hot,
saturated by oil or over expanded. Store spare airtube flat and away from direct sunlight.

SS 1 ADJUSTMENT OF CLEARANCE
It is essential for the efficient operation of this type of Wichita brake to have correct clearance.
1. TO SET UP CLEARANCE IF SHIM SETTINGS ARE UNKNOWN
With brake lying on bench or floor, install the outer shims (18) and inner shims (19) so as to leave air
gaps equivalent to dimensions "A" and "C" in TABLE 1 and figure below. Insert capscrews (6) and
(2) and bolt down the complete assembly. Check dimension "D" and "E", the latter by applying air to
the brake and measuring the change in "D". Dimension "D" is the minimum value and the clearance
should be set just above the figure in TABLE 1. Dimension "E" should be set to the minimum value
given in TABLE 1.

2. IF CLEARANCE "E" REQUIRES ADJUSTMENT ON SET UP Adjust dimension "D" to max.


value by either add or subtract equal numbers of shims (18) at position "A". Applying air to the brake
and measuring the change in "D" specifies dimension "E". To increase or decrease clearance "E" to
value in Table 1, either add or subtract equal numbers of shims (19) at position "C".

3. 3. IF CLEARANCE "D" REQUIRES ADJUSTMENT ON SET UP Remove capscrews (6) and


remove shims (18) as necessary. This is easiest carried out when air pressure is on the airtube.
Important Note : When air pressure is applied to the airtube the brake will be released. Therefore
any load carried by the brake must be supported by another means. Re-assemble and check
dimension "D" and "E".

IMPORTANT: Never remove all outer bolts at the same time! Add or subtract just one outer shim
segment at any one time (held by 2 bolts).

Note instruction: To ensure the torque capacity does not fall the maximum wear is restricted.

4. TO ADJUST CLEARANCE "D" AFTER WEAR.


Remove capscrews (6) and remove shims (18) as necessary. Re-assemble (for torque value see
Table 2) and check dimension "D". If "D" has reached the maximum value in TABLE 1, after all
shims (18) have been removed, then the friction discs (20) must be replaced.

SS 2 GUARDING

SS 3 LUBRICATION
No lubrication is required, although a very light smear of molycote or equivalent graphite grease may
be applied to gear teeth if felt desirable.

SS 4 AIR SUPPLY CONTROLS


Use flexible hoses to connect the airtube to control valve. Do not put any strain on the airtube
connections.

SS 5 CLEANING
Since 1988 all Wichita friction material is asbestos free.
Cleaning of a worn brake must not be done by blowing out the dust. Use either vacuum extraction or
a damp cloth for cleaning.

SS 6 MAINTENANCE OF SPRING SET BRAKE


6.1 FRICTION DISCS (20)
- To replace friction discs (20) disconnect air supply to brake.
- Remove capscrews (6).
IMPORTANT: AIRTUBE SPRING PLATE IS UNDER SPRING FORCE. LOOSEN BOLTS IN AN
EVEN 180° PATTERN
- Do not disturb inner ring of capscrews (2).
- Remove as a sub-assembly, airtube holding plate (16), airtube (21), airtube spring plate (15),

- Slide out friction discs (20) and centre plates (13).
- Re-assembly with new discs in reverse order.
- In the case of VLI drive plates (29) renew complete assembly.
- Ensure that all springs (9/10) are resting in their counterbores.
- Check clearances as in section SS 1.5 to 7 and tighten capscrews to torque given in Table 2.

6.2 ENGAGE SPRINGS (9/10)


Engagement springs must be replaced as a matter of routine whenever the brake completes 1 year of
operation or when friction discs are replaced (whichever comes first). If brake is fitted with torque arm
kit, springs must be replaced within 1 million cycles (see amendment at the end of instructions).

- Disconnect air supply to brake, disconnect flexible air hoses, etc. from airtube (21) connections.
- Fit a suitable lifting eye to the spring plate (15) and support the weight of the plate (see diagram of
component weights attached).
- Remove capscrews (6) without disturbing inner ring of capscrews (2) and pay attention to the outer
shims (18).
- Remove as a sub-assembly, airtube holding plate (16), airtube (21), airtube spring plate (15),
engaging springs (9/10) and spring release plate (14) from its spigot location lying it on a clean
bench or clean floor with airtube holding plate on top.
- Remove inner ring of capscrews (2) and inner shims (19), airtube holding plate (16) together with
airtube (21) from its spigot location and then airtube spring plate (15).
- Replace all engage springs (LH and RH) as described at M4.4 and following picture.
- Ensure that all springs (9/10) are resting in their counterbores.
- Re-assembly in reverse order paying attention to the four dowel pin locations. Grease dowels and
dowel locations prior to assembly.
- Check clearances acc. SS 1 and tighten capscrews M30 acc. M2.1 and M24 to value in Table 2.

6.3 AIRTUBE (21)


- To replace, disconnect air supply, disconnect flexible air hoses, etc. from airtube (21) connections.
- Remove inner capscrews (2) without disturbing outer ring of M24 capscrews (6).
- Remove airtube holding plate (16) together with airtube (21).
- Replace with new airtube (21) and re-assembly in reverse order.
- Tighten M30 capscrews (2) to 1600 Nm (follow M2.1). Re-check torque tightness after 1 hour.
- With airtube deflated, check minimum distance "D" between the airtube holding plate (16) and the
airtube spring plate (15).
- If "D" requires adjustment, follow instructions SS 1
- Tighten M24 capscrews (6) to torque value shown in Table 2.

issued against specific serial numbers. However, for general guidance, the normal recommended

Discs should be replaced when the maximum clearance, as stated on TABLE 1, has been reached.
Discs should be kept clean, dry, free from oil or grease and stored flat to prevent warping.

7.4 ENGAGING SPRINGS (9/10)


Engagement springs must be replaced as a matter of routine whenever the brake completes 1 year of

kit, springs must be replaced within 1 million cycles (see amendment at the end of instructions).

7.5 AIRTUBE (21)


Failures, although infrequent, may occasionally occur if the airtube becomes excessively hot,
saturated by lubrication oil or over-expanded. The latter is usually caused by excessively worn friction
linings.
Maximum Working pressure up to 8.5 bar, dependable on application. Airtubes are tested at a
maximum pressure of 14 bar. Store airtubes flat in cool, dark place.

SS 8 INSPECTION INTERVALS
It is recommended that the brakes are inspected at least every six months.
1. AIRTUBE (21) Check for free inflation and any leaks or damage.
2. FRICTION MATERIAL (20) Replace when limit described in section SS 1 is reached.
3. ENGAGE SPRINGS (9/10) Replace when changing friction discs or when springs have completed
one year in operation follow SS 6.2. IF BRAKE IS FITTED WITH TORQUE ARM KIT,
CHANGING OF SPRINGS AFTER ONE YEAR OPERATION IS NOT NECESSARY (SEE
AMENDEMENT AT THE END OF INSTRUCTIONS).
4. RELEASE SPRINGS (8) Replace when changing friction discs
5. CLEARANCE Check dimension "E" is within the limits given in table 1. This limit can also be
measured due to dimension "D". If adjustment is required follow steps SS 1

Torque Arm Kit Assembly Procedure

The Torque Arm Kit is supplied as two separate sub-assemblies:

1. Drive Ring Mounting Bracket Assembly


This consists of the Torque Pin (Item 4) assembled to the Drive Ring Mounting Bracket
(Item 2), via 4 off Cap Head Screws (Item 7).

This consists of the Torque Arm (Item 3) fitted with the Torque Arm Bush (Item 5), which
is assembled via 6 off Cap Head Screws (Item 8). With the DU Bush (Item 1), fitted to the

The additional fixing bolts and Bearing Ring are supplied loose with the kit. These fixing bolts replace the
corresponding bolts fitted to the brake.

The Drive Ring Mounting Bracket Assembly should be fitted between the airtube air inlets and should
allow sufficient clearance around any existing pipework etc.

To fit the Drive Ring Mounting Bracket, remove the 4 off M24 x 110mm bolts from the drive ring. Fit the
Drive Ring Mounting Bracket assembly using the supplied M24 x 130 bolts (4 off for Version A and 3 off
for Version B, see page 18) and torque tighten to 800 Nm.

To fit the Bearing Ring, remove the 16 off M30 bolts securing the Airtube Holding Plate and Airtube to
the Brake. Fit the Bearing Ring in the position and orientation shown in the Torque Arm Kit Bearing Ring
View.

Refit the Airtube and Airtube Holding plate to the brake using 12 off M30 bolts and hand tighten. Do not
fit bolts to the 4 off bolt holes adjacent to the Drive Ring Mounting Bracket bolt holes at this point as the
torque arm bush assembly needs to be fitted first.

Fit the Torque Arm Bush assembly over the Torque Pin and align the 4 holes in the Torque Arm with the
corresponding bolt holes in the Airtube Holding Plate. Fit the 4 off supplied M30 x 180 mm bolts and
hand tighten.

When the Torque Arm Kit is in position and bolts hand tightened, torque tighten the 16 off M30 bolts to
1600Nm following the procedure defined in section M2.

Connect the air supply to the brake and actuate the brake several times. Ensure that the torque arm
slides freely over the torque pin.
