1 General

1.1 Scope of the Document

A. The contractor shall design, furnish and install all materials and equipment and provide all
labor necessary to complete the work in accordance with the typical drawings and/or listed
below and all other work and miscellaneous items. Work design and execution including both
temporary and permanent cathodic protection for 11 water injection flow lines.

3 Reference Documents

Design and installation of cathodic protection systems shall be carried out in compliance
with Iraqi normative documents. In case of conflict with local rules the matter shall be
investigated in detail.

4 Scope of Work Overview

4.1 General

Work included in this section consists of the design, supply and installation of all components of the
cathodic protection system, including anodes, pin brazing, cables, test stations, coating repair,
joint bonds, and any other work necessary to complete the installation.

This section describes for each area, the flowlines in project and the relevant documentation
produced during the previous phase, that shall be used as references for the new
design phase to be realised by Subcontractor.

The new water injection flowlines in project have the scope to complete and finalize the general
pipelines, trunklines and flowlines (oil and water) system already installed during the
previous phase. For this reason, Subcontractor shall:

 analyse and fully understand the relevant documentation already issued (see cap.
5.2);
 perform a field survey in order to verify the existing CP systems (from previous
Zubair phase or derived by other project in the same area);
 design the temporary and permanent cathodic protection system for the new water
injection flowlines in project in accordance with codes, philosophy and input
data (as soil resistivity values) already used in the previous phase and listed in
the issued documentation (see cap. 5.2);

Since the existing CP network (realized with different CPS) was built taking into account the
future system expansion, Subcontractor main scope is to protect the new water
injection flowlines maximizing the use of existing CPS in the different project areas.

It has to verify if the existing CPS are able to protect also the new flowlines through simple
connection without other modification of the system.

In case of existing CP systems are not able to protect the new flowlines in project, the design of
new system shall be foreseen, according to the actual configuration, available spaces
and existing constraints.

In his design, Subcontractor shall take into account and mitigate the mutual possible
interferences between existing and new cathodic protection system.

4.5 Installation activities

4.5.1 Underground

Underground cable-to- pipe connections shall be carried out by using pin brazing
equipment.

The process shall be carried out as follows:


 prior to execute any operation, be sure not to be into hazardous areas. If
there’s any doubt, execute test with explosimetry;
 clean pipe steel surface removing the external coating and mechanically
brushing the steel surface. Degree of cleaning shall be SA 2 ½ as per ISO
8501;
 cable shall be securely positioned by nylon strip around the pipe
approximately 150 mm from the weld site;
 attach the magnetic earth lead attachment to the cleansed surface;
 insert the correct pin and ferrule and adjust the pin brazing gun, then locate
the brazing pin on the steel at the required location;
 apply sustained pressure on the brazing gun so that full contact is made
between the ferrule and the steel surface (when using threaded pins);
 hold the brazing gun firmly and close the circuit by squeezing the trigger.
Keep the trigger depressed until the braze is completed;
 After about 2 seconds the fuse wire should break and the braze will be
compete;
 in the event of a fuse not breaking after normal time, withdraw the brazing gun
completely from the work keeping the trigger depressed;
 after the fuse has broken, hold the brazing gun in place for a further 3
seconds to allow the braze to set;
 remove the brazing gun by pulling straight off in line with the pin; if the ferrule
has remained in the tool break out by levering against a suitable edge.

Once pin brazing has been executed, Contractor shall check the cable
connection by means of:

 visual check;
 pull out test, having the purpose to verify the good mechanical outcome of the
connection. It shall be carried out by applying traction parallel to pipe direction
not less than 1500 N to the connected cable;
 electrical check.

Unacceptable connections shall be removed by grinding, taking care of not to


reduce the pipe thickness. New connections shall be made in another area (at
least 300 mm apart).
Provide adequate cable tail slack to avoid any stress on cable to structure
connection during burial activities.

4.5.2 Above ground

Above ground cable-to-pipe connections, including surge diverters, shall be


carried out by lugging the cable on a carbon steel plate welded on the pipeline by
continuous arc welding in the interest position.
The cable shall be connected to the threaded stud by using a crimped or brazed
electrolytic tinned copper lug, nut and washer.
The cable lug shall be suitably sized to fit the cable cross section and the
threaded stud bolt.

Once the connection has been executed, Contractor shall check the cable
connection by means of:
 visual check;
 pull out test, having the purpose to verify the good mechanical outcome of the
connection. It shall be carried out by applying traction parallel to pipe direction
not less than 1500 N to the connected cable;
 electrical check.

Upon positive results of required checks and tests, every bolted connection shall
be sealed with epoxy resin.

4.5.3 Coating restoration


After the cable-to-pipe connections are made, pipe coating shall be restored by
suitable coating restoration patch/cap.

For detailed operations refer to the supplier instructions of restoration


patches/caps.

4.5.4 Connecting cables

The installation of every buried CP connecting cable shall include, as a minimum,


the following operations:
 digging of suitably sized trench, at 0.80 m depth, from cable-to-pipe
connection to associated test point;
 laying of cable(s) on a soft pad made with native soil, freed of stones;
 partial backfilling of cable(s) with same material used for padding;
 final backfilling with native soil;
 restoration of grade level and cleaning of interested area after works.

At each foreign buried steel pipeline crossing or parallelism (to be monitored by


an EPC or ETP type test point), prior to connect monitoring and bonding cables
to other’s pipeline, the Contractor shall agree with the pipeline’s owner upon
cable-to-pipe connection method and procedure.
The installation of every above ground connecting cable shall include, as a
minimum, suitable mechanical protection by galvanised steel conduit where
cables comes on surface from underground.

Cables shall be handled and laid with extreme care because any damage to the
insulation and/or sheathing may result in premature cable failure. During
installation the cable reel shall be supported so that cable may be pulled from the
reel without causing twisting.

Once cables have been laid, Contractor shall check cables for electrical
continuity.

One end of each cable shall be connected to the pipe, to the reference electrode
cable or to the zinc ribbon for earthing. The second end shall be connected to the
respective terminal block, installed into junction boxes or TPs or directly to T/R.

When necessary, cables ends shall be provided with copper compression lugs

4.5.5 Cable identification codes

Each cable end shall be suitably identified by a coloured heat shrinkable sleeve
and by a plastic tag with its identity and origin written on.

4.5.6 Test points and junction boxes

Each TP and junction boxes shall be installed outside hazardous areas.


These facilities shall be installed including, as a minimum, the following
operations:
 erection of the steel reinforced concrete base, complete with a lean concrete
layer and non-metallic conduits for the entrance and the escape of all cables;
 assembly and mounting of the TP or junction box on the concrete base;
 installation of components inside TP boxes as shown on test points
installation drawing.
 Insertion of cables into the TP or junction box through the provided conduits;
 for boxes on pipe support, support pipes shall be used as cable ducting, in
every other case cables shall run into the boxes through non-metallic provided
conduits;
 connection and identification of cables at TP or junction box terminal block;
 sealing of conduit ends with sealing foam;
 restoration of grade level and cleaning of interested area after works.

4.5.7 Surge diverters


Installation of surge diverters (also commonly referred as spark gaps) shall be
carried out to protect the insulating joints against high voltages such as may be
induced by lighting strike or fault currents in overhead power lines.

Installation of spark gaps shall include, as a minimum, the following operations:


 welding of steel plates upstream and downstream of interested insulating
joints, if not factory-applied on insulating joint sleeves;
 lugging of spark gap body on provided steel plate; cables shall be firmly fixed
to steel plate by means of a M10 galvanized hexagonal head bolt, a M10
galvanized nut and washer, as indicated in TP installation drawing details.
 connections shall be insulated by application of suitable epoxy resin;
 lugging of spark gap cable tail on opposite steel plate.

4.5.8 Zinc ribbon for SGP earth grounding


In correspondence of SGP, the earth grounding shall be constituted by a zinc
ribbon, 60 m long.
The ribbon shall be laid parallel to the closest pipe to the SGP box, not less than
300 mm apart from any metallic structure, and shall be covered with graded soil.

4.5.9 Permanent reference electrodes (CSE and ZSE)

Before installation of reference electrode (CSE or ZSE) the potential deviation


shall be compared versus a standard reference electrode of same typology
immersed in water or wet soil, according to Manufacturer’s instructions and
recorded on a suitable form. Electrodes having deviation higher than ±100 mV
are not acceptable and shall be rejected.

Damaged or ineffective electrodes shall not be used and marked as “Defective”.

Electrodes location shall be checked to comply with the design. The electrodes
shall be installed according to Manufacturer’s instructions and TP installation
drawing details.

Fixed CSE shall be laid inside a backfill groundbed composed by gypsum and
bentonite (previously mixed with water) and placed at about 500 mm apart from
the lateral pipeline lateral border for ZSE add to mixture Sodium Sulphate as
indicated.

After installation the cables and the electrodes shall be protected from any
damage due to on-going construction work.

The electrode cable tails and the test cable to the structure shall be terminated in
a terminal block.

The contractor will issue the following engineering documents:

1-Installation drawings and material specifications


2-Cathodic protection material data sheet
3-Cathodic protection calculation reports for both temporary and permanent systems
4-Cathodic protection single line diagram for CPs 7,8,9 and 10.
5-Technical data sheets for test point enclosures, reference electrodes and cables.
6-Required material take off for CP
7-Cathodic protection commissioning procedure
