1 Scope
This inspection and maintenance instruction (IW) applies to the following Jenbacher Gas Engines:
• Type 2 engines
• Type 3 engines

This inspection and maintenance instruction (IW) lays down the maintenance interval and describes the
following activities:

4 Safety information

WARNING
Danger to persons from electrical voltage shocks
Touching the high-voltage cable and the insulator can cause personal injury due to electric
current.
Ø Do not touch the high-voltage cable and insulator either while the engine is running or
during an ignition self-test.
Ø Only use a properly earthed tool such as a high-voltage clamp to touch the high-voltage
cable and insulator.

WARNING
Burns due to hot spark plug surfaces
After switching off the engine, the spark plug surface can reach temperatures of up to
110 °C, which can result in burns on the hands.
Ø Always take great care when touching hot spark plugs and use appropriate safety
equipment (gloves).

NOTE
Engine damage due to incorrect tightening torques
Engine damage may be caused if the torques specified for tightening the relevant
components are not observed.
Ø Observe the tightening torques specified in TA 1902-...
Ø Any different torques will be stated explicitly in the instructions.
Ø Please also refer to the document specified in "Additional Information - Relevant
Documents".

6.1 General

Spark plug type


INNIO Jenbacher GmbH & Co OG specifies the spark plug type to be used for the respective installation.
As part of this, the installation-specific operation conditions are always taken into account.
It is forbidden to use a spark plug type other than the one specified by INNIO Jenbacher GmbH & Co OG.
This would result in the limitation or expiration of warranty and guarantee claims. The use of any spark
plug type other than that specified therefore requires prior written consent and clearance by INNIO
Jenbacher GmbH & Co OG.

Electrode air gap


In principle, a smaller electrode gap will result in a prolonged cycle time. This
in turn is a prerequisite for ensuring a longer spark plug service life and lower
maintenance costs.
Insufficient electrode gaps, however, make mixture ignition more difficult,
which can lead to starting problems or misfiring. Small electrode gaps increase
the tendency to thread formation and can lead subsequently to short circuits,
which also result in misfiring.

To increase the reliability of operation and the service life of the spark plugs, correct maintenance is an
absolute necessity. It is especially important to use the correct measurement technique and to adjust the
distance between the electrodes (on time and competently). The specific electrode gap for each spark
plug type can be taken from the specific TA:

The parallelism of the spark plug electrode surfaces is vitally important for long service intervals. The
electrode surfaces may not be parallel after the spark plug has been adjusted, which results in a shorter
spark plug service life.

Additional spark plug set, especially for adjustable spark plugs


Another means of keeping maintenance costs as low as possible is to adjust a complete set of spark
plugs at a time (prepared beforehand) or to renew a complete set and not adjust the individual spark
plugs of a machine. This procedure clearly makes more sense for installations which operate without
direct supervision.

Especially for spark plug type P611


The P611 spark plug is maintenance-free and cannot be adjusted. It is not necessary to remove the spark
plug before the end of its service life. However, if it is removed for various maintenance work and then
reinstalled, the thread must be cleaned.
The ignition voltage itself is the reason for replacing the spark plug. The P611 spark plug should only be
replaced when the ignition voltage on the DIA.NE indicates 35 kV, i.e. the maximum ignition voltage of 32
kV should also be set to 35 kV in the DIA.NE setting.

Ignition voltage range


The ignition voltage range and the installation-specific electrode distance which guarantees a smooth
operation (without misfiring) depends on many different factors, such as engine output, condition of the
ignition coils and the ignition system, gas composition, methane number and emissions. When
troubleshooting, we recommend checking the individual components for functionality and only replacing
defective components. The analysis of the exhaust gas temperature values, as well as a regular ignition
coil self-test can help in troubleshooting.

Ignition voltage measurement


In order to detect an adjustment or replacement of the plugs, an ignition voltage measurement (the
frequency of the measurement can be found in the maintenance schedule) and its documentation (entry
in data acquisition sheet E 0309) are required. Measurement recordings are especially important when
carrying out analyses of malfunctions.
We particularly advise you to carry out the ignition voltage measurement and any corrective action
associated with it, especially before time periods that demand high reliability (e.g. weekends).

7 Work steps

7.1 Checking the ignition voltage

Type 2 and 3 engines:


Open ignition coils: The ignition voltage is measured by means of voltage clamps, see also TA
1400-0149.

Spark plugs may only be assessed at full load (or always with the same power) of the engine and with the
LEANOX regulator adjusted.
In the event of misfiring or if the voltage is too high (see the instructions for the particular spark plug type),
adjust the electrode gap or replace the spark plug.

Type 4, 6 and 9 engines (with MORIS):


The following Figures show specimen ignition voltage values for each individual cylinder.

Normal operation
Depending on the gas type and emissions, the spark plug maintenance may need to be varied depending
on the specific plant conditions.

Ignition voltage measurement using Moris should not be used exclusively as a criterion for replacing a
spark plug. It is recommended to check the ignition voltages also for type 4, 6 and 9 engines by means of
a digital storage oscilloscope and high-voltage pliers, see TA 1400-0111, TA 1400-0151 and TA
1400-0149.

The Moris ignition voltage measurement partly shows a drift with the room temperature. Even older
ignition coils do not always show a correct voltage value, but a different one.
If the SAFI temperature is above 80°C, the measurement of the ignition voltage with MORIS is not
correct. The SAFI temperature should always be below 80°C when measuring the ignition voltage with
MORIS. If the SAFI temperature is above 80°C, the ignition voltage must be measured using an
oscilloscope.

In the event of ignition problems or spark plug problems, this data provides important information for
quickly rectifying the fault.
Enter the measured ignition voltage requirement and the spark plug type used in the E 0309 operational
data sheet.

7.1.1 Examples of ignition voltage increase during operation


To ensure a maximum service life and/or cycle time for the spark plugs, operation should be started at
low ignition voltages and be ended at ignition voltages which are as high as possible, without
endangering interference-free engine operation.
Expressed in a simplified way, the ignition voltage increases with the spark plug service life as material is
eroded from the electrode with every spark and the gap between the electrodes becomes larger. If the
initial voltage is low and the final voltage is high, the operating time (cycle time) also tends to be longer.

Operating hours

Observing the increase gives an indication of the condition of the spark plug. This allows defects to be
detected in their initial stages, so that corrective measures can be taken.
The service life of a spark plug is limited by its volume of noble metal. Spark plugs whose noble metal has
all been consumed therefore exhibit a very rapid rise in the ignition voltage, which is mainly reflected in an
increased need for servicing.

Abrupt changes in the ignition voltage


Abrupt changes in the ignition voltage are usually not due to a defective spark plug. This also applies to
upward jumps in particular. These are primarily due to a defective pre-chamber gas valve. If the pre-
chamber gas valve no longer opens, the ignition voltage rises very quickly.

Ignition voltage jumps downwards can be caused by a short circuit at the spark plug electrodes.

Misfire or failure of the ignition hardware at higher ignition voltage


If a higher misfire rate or failure of the ignition hardware is detected at a higher ignition voltage, perform
the ignition self-test. All ignition coils should supply at least 35 kV. If an ignition coil supplies less than 35
kV, replace the respective ignition coil, see W 0303 M0.

7.2 Replacing or adjusting spark plugs

7.2.1 Disassembling the spark plugs

WARNING
Danger from unauthorised start-up
Serious injuries such as cutting, crushing or severing or shearing off of body parts due to
unintentional contact with rotating or moving machine parts.
Ø Shut down the engine as described in TA 1100-0105.
Ø Secure the engine against unauthorised restarting as per TA 2300-0010.

Always use a torque wrench to remove or install the spark plug. Do not under any circumstances apply a
higher tightening torque as described in the respective tightening torques TA.

Especially for type 6 engines with an "F" cylinder head:


• Remove the pre-chamber gas valve according to W 0501 M6 before removing the spark plug. The
pre-chamber gas valve is located asymmetrically to the spark plug and can cause a distortion of the
spark plug sleeve due to engine operation and thus a slight deformation of the spark plug thread.

If spark plugs become seized or are very difficult to remove, the following remedy can be used:
• Let the engine cool down and use penetrating oil, such as, WD40®: Spray some penetrating oil
from above next to the spark plug thread in the spark plug sleeve and turn the spark plug with the
socket wrench insert one ¼ turn to the left and again one ¼ turn to the right. Repeated back and forth
movement can cause the penetrating oil to reach the thread and the spark plug can be unscrewed
without much effort.
If a higher tightening torque as described in the respective tightening torques TA is required during
disassembly, the spark plug housing may be elongated and thus leak. If a higher torque is required for a
spark plug, this spark plug must be replaced.

• Remove the spark plug connector insulator from
the spark plug by hand. The insulator must not
be disconnected from the cable.
• Fit a socket wrench with extension to the spark
plug and unscrew it.
• Withdraw the spark plug with the socket
wrench, taking care to ensure that the sealing
ring does not remain in the spark plug sleeve; if
it does, remove it with a magnetic rod.

• Remove the connector from the ignition rail.

• Open and remove the two nuts from the spark


plug connector.

• Completely pull out the spark plug connector at the flange.

• Remove the spark plug by means of the socket wrench insert and extension.
• Pull out the spark plug using the socket wrench insert and make sure that the sealing ring does not
remain in the spark plug sleeve. If necessary, remove the sealing ring from the spark plug sleeve
using a magnetic rod

7.2.2 Cleaning hints


Before assembling new / regaped spark plugs, check and if necessary, clean the spark plug openings in
the cylinder heads with a vacuum cleaner and a suitable hose to remove all residues of dried lubricant
and other dust and dirt.
The spark plugs must be neither sand-blasted nor ground, as this could make then unusable and damage
to the ceramic part could result in electrical flashovers.
Before screwing in the spark plug, the threads must be made free of metal chips and other impurities
(with a brass wire brush) to avoid damage to the thread and thus combustion chamber leaks. The spark
plug must only be cleaned with the brass brush and little force. Make sure that neither the middle
electrode nor the ground electrode (alloy) comes into contact with the brush.
When screwing the spark plug in/out, ensure that it runs smoothly and check the thread in the spark plug
sleeve if necessary.
Always replace the sealing ring by a new one every time a spark plug is replaced and remove old rings or
rings that have fallen into the spark plug sleeve (with a magnet).
Keep all the plastic parts of the spark plug extension clean and clean them as necessary to avoid
electrical short circuits.
Make sure that there is no foreign matter (e.g. metal chips) between the electrodes, to prevent short
circuits.

No degreasing agents or other liquid or solid cleaning agents may be used. Degreasing is only
possible on the ceramic part.
The ceramic insulators of the spark plugs must be free of grease, oil and lubricant residues. Clean dirty
parts with a lint-free cloth wetted with degreasing agent if necessary.
Washing the engine in the spark plug or cylinder head area is prohibited!

7.2.3 Instructions for specific spark plugs


Since every spark plug type is designed for a specific application and must be handled in a particular
way, the specific technical instructions for each spark plug type must observed:
TA 1530-0191 – Denso 301, 518 spark plugs
TA 1530-0192 – P3 spark plugs
TA 1530-0193 – P7N1 spark plugs
TA 1530-0194 – P603 spark plugs
TA 1530-0195 – P611 spark plugs

7.2.4 Fitting the spark plugs


Faulty spark plug connectors that are mechanically damaged or have suffered a high-voltage breakdown
must be replaced immediately.
Always replace the spark plug sealing ring at every spark plug change or maintenance: The flat side of
the sealing ring must face the sealing surface of the spark plug and the ribbed side must face the
electrode.

Spark plugs

Spark plug sealing ring


In the case of old sealing rings, combustion gasses may escape which may rapidly overheat the spark
plugs. Even if the old seal is still functioning correctly, spark plug overheating may occur.
This is caused by the lack of heat transfer due to a contact area between plug and water cooled spark
plug sleeve that is too small.
Lightly moisten/spray spark plug threads with temperature-resistant lubricant (grease - not copper
grease), e.g. Ultratherm. Install the spark plug P611 in a dry and non-lubricated condition. However,
Ultratherm should be used for non-natural gas applications where a steel spark plug sleeve is
used.

Do not moisten the electrodes!


As a result of the heat transmission, the spark plug threads remain cool and flexible for the following
disassembly.
Never let the spark plug fall in. Otherwise, the electrode gap will no longer be correct and the ceramic
may break. The correct tightening torque is decisive for the safety of the spark plug.
Install the spark plug with a torque wrench according to the corresponding tightening torques TA:
TA 1902-0212 – Tightening torques for Type 2 and 3 engines
TA 1902-0213 – Tightening torques for Type 4 engines
TA 1902-0228E/F/J – Tightening torques for type J 6... engines, versions GS-E/F/J
TA 1902-0228G/H/K – Tightening torques for J 624 G/H/K engines
TA 1902-0238 – J 920 tightening torques

If a higher tightening torque is required as described in the respective tightening torque TA, clean the
spark plug thread or thread of the spark plug sleeve again according to the chapter ⇨ Cleaning hints .
However, the sealing ring may also have slipped down the spark plug thread and become stuck.

7.2.4.1 Ignition systems with external coils

Spark plug connectors which are mounted directly on the spark plug
Insert the spark plug connector insulator into the spark plug shaft and lock the spark plug into place.
Locking the spark plug into place must be accompanied by a noticeable click.

Spark plugs

Life saver spark plugs without bayonet fitting


• Insert the spark plug connector into the spark plug well, ensuring that the two valve cover studs pass
through the two holes in the flange on the spark plug connector.
• The spark plug connector must be placed on the spark plug. To ensure optimum contact, a slight
resistance must be felt. If necessary, the connector must be readjusted to the correct length using a
screwdriver.
• Place both nuts on the valve cover studs and tighten them.
• Plug the connector into the coil and then hand-tighten with the plastic union nut.
When connecting the spark plug connector to an ignition coil
• Plug the connector into the coil and then hand-tighten with the plastic union nut.

7.2.4.2 High-voltage cable


The spacers (stars) on the high-voltage cables must be correctly fitted, as otherwise the high-voltage
cable can short-circuit to the engine surface and misfiring can occur - see the photos below.

7.2.5 Checking following recommissioning


• After recommissioning, it is essential to check the ignition voltage requirement and enter it in the E
0309 operational data sheet.
• Start the engine and bring it up to full load.
• Check the voltage again after at least 30 minutes of full load operation.
All voltage values for new spark plugs should be within ± 3 kV of the average value. If the voltage at one
or more plugs is slightly under this limit but the engine does not misfire at full load or in the range between
full load and idling speed, leave them as they are. Alternatively, the electrode distance of spark plugs with
low voltage must be increased by approximately 0.05 mm.
• Then check the voltage again.
If the voltage is above this range, the engine must be shut down at the first opportunity. Reduce the
electrode distance slightly with respect to the first setting.

Spark plugs

If misfiring is detected after renewed commissioning, this could be caused by the ignition voltage
requirement being too low due to the electrode distance being too small, or an incorrect engine setting or
a changed ratio (CH4/CO2) of the fuel gas (especially in the case of biogas with fluctuating gas quality).
Or, in the case of non-adjustable spark plugs, swap the spark plugs with each other so that the spark plug
in the cylinder with the highest ignition voltage is changed to the cylinder with the lowest voltage.
