INTRODUCTION
1. General
A. This manual has been prepared to fulfill the requirements of ATA iSpec 2200 Components Maintenance
Manual.
B. All procedures established in this manual have been performed and verified acceptable by trained
personnel at B/E Aerospace, Inc. A competent shop mechanic who is unfamiliar with these units
should, with a minimum amount of effort and tools, be able to isolate the problems of a nonfunctional
unit and restore it to service.
C. Procedures are provided for the full range of maintenance and include all the work functions that could
or may be done to the unit throughout its entire service life.
D. A competent shop mechanic should use this manual first to test and isolate a faulty component. The
mechanic should then go directly to the applicable manual subject to effect a repair in the specific
problem area without disturbing other areas.
2. Abbreviation
1. Description
A. Coffee Makers, PNs 416-0001-1, -1P, -3, -5, -7, -9, -13, -15, -17, -19, -21, -23, -25, -29, -35, -39, -41,
-45, -47, and -49 are designed for use in aircraft galleys (refer to Figure 1). The coffee maker is easily
removable from the permanently installed base assembly by a single release pin. The coffee maker is
of modular design, utilizing cast aluminum magnesium-titanium construction for maintainability and
reliability. The front casting serves as a framework for the housing platen, electrical controls, and hot
water spigot. The rear casting serves as a framework for the housing, hot water tank, plumbing and
controls, and provides close dimensional controls for accurately locating automatic disconnects to the
aircraft electrical system, water supply and drain.
B. A cold water filter assembly is installed on coffee makers 416-0001-5 through 416-0001-9, 416-0001-13
through 416-0001-23 and on the 416-0001-41.

C. The coffee maker uses soft packaged coffee (pillow pack) placed in a cup assembly which serves as
the brew chamber. Heated water sprays into the pillow pack. The brewing takes place as the hot water
soaks through the coffee. The brewed coffee then flows down into the server below. The coffee grounds
are retained within the pillow pack. When brewing is completed, the cup assembly can be withdrawn
and the old pillow pack discarded.
D. The water is heated in a single tank by three 900 watt immersion type heaters mounted in the bottom of
the tank.
E. A platen heater, mounted in the base of the coffee maker, will maintain the brewed coffee above 170° F
for 30 minutes when the fresh brew is above 182° F.
F. If desired, hot or cold water may be obtained directly through a faucet mounted on the front of the unit.
NOTE: The server must be in place and the brew handle in the down position to activate the coffee maker
control switches.
A. 115 VAC, 400 Hz, 3 phase potential is required for operation of the coffee maker. Phase A is applied to
transformer T1 through circuit breaker CB1 and the power ON/OFF switch. The reduced voltage from
the secondary winding of transformer T1 is applied to the printed circuit board assembly through pins B
and D of connector J2, with pin C being grounded.
B. A bridge rectifier (formed by diodes CR8, CR9, CR10 and CR11 on printed circuit board assembly
PN 61-1675-1) or formed by diodes CR2, CR3, CR4 and CR5 on printed circuit board assembly
PN 61-1675-3) converts the reduced AC voltage to 28 VDC (unregulated), which is fed off of pin H of
connector J2 to terminal block TB2, which in turn is fed to ON/OFF indicator DS1, HOT WATER
indicator DS4, COLD WATER switch S5 and LOW WATER indicator DS5.
C. When the ON/OFF switch is in the “on” position, the 28VDC is applied to the heater relay K1, brew
solenoid assembly, and the logic circuits of the printed circuit board assembly. If the water level in the
tank is low, the LOW WATER indicator will illuminate, disabling the heaters, until the tank is filled.
D. When power is applied to the logic circuits, with the brew handle down and the server in place, the brew
cycle may be armed by momentarily depressing the BREW switch.
E. When the temperature in the water tank reaches the set point (approximately 195° F), the brew latch is
completed, powering the brew solenoid assembly open and allowing water to flow through the brew
head. Also, at this time, the HOT WATER light will illuminate and remain on as long as water
temperature is over 195° F (90.5° C). This flow will continue until the liquid level reaches the tip of the
liquid level sensor assembly U1, or the server is removed. Completing a circuit across the tip, either by
liquid or other means, will cause the logic circuits to reset, closing off the brew solenoid. A time delay
causes the BREW light to remain on for approximately 15 seconds after resetting the logic circuits. The
brew cycle may also be reset by cycling the ON/OFF switch S1 through the “off” position.
F. Power may be applied to platen heater HR4 by placing both the ON/OFF and the HOT PLATE ON
switches to the “on” position. With the brew handle down and the server in place, heater HR4 will
maintain coffee temperature at 170° F (76.6° C) for approximately 30 minutes.
G. Safety features include a low water sensor that prevents operation of tank heaters and illuminates the
COLD WATER indicator any time the water level drops below the sensor mounted in the tank; an
overpressure valve set to open if internal tank pressure exceeds 80 psig; brew interrupt when the
handle is inadvertently raised while brewing; and, coffee level sensing that provides accurate control of
the coffee level in the server and prohibits starting of a brew cycle with a full server in the coffee maker.
All coffee makers manufactured after 14 July 1989 have manually resettable circuit breaker type over
temperature switches mounted on the tank assembly.
H. In the event of failures disabling the electronic safety features, control circuits prevent the coffee maker
operation when the internal tank temperature is below 32° F (0° C). When the internal tank temperature
exceeds 235° F (113° C), circuit breaker CB1 opens disrupting power to the coffee maker.
3. Operating Instructions
C. Place coffee pack in cup, seam down. Install on cup shelf under brew head.
D. Pull brew handle down to locked position. Press BREW switch. When BREW light goes out, coffee is
ready.
E. At completion of brew cycle, raise the brew handle and remove the cup and dispose of the used coffee
bag.
F. Return the brew cup and server to the coffee maker assembly. Pull brew handle to the locked position
to retain the cup and server.

1. General
A. TESTING AND FAULT ISOLATION section covers the test equipment, bench setup, functional
checkout procedure and fault isolation procedures required to return an inoperative coffee maker to
service.
B. Completely read and thoroughly understand the entire TESTING AND FAULT ISOLATION section.
Become thoroughly familiar with the test sequences and their interactive correlations before performing
any tests.
C. The test equipment and materials required for testing of the Coffee Maker are listed in Table 1001.

D. Figure 1001 defines a standard Coffee Maker test bench configuration. This is the minimum test setup
required to functionally check a Coffee Maker. All test and fault isolation procedures assume this setup
and corresponding data availability.
2. Procedure
NOTE: When testing a unit, each test unit must be performed in the sequence listed below. Bench test,
thermistor test and flow regulator test need to be performed, in whole or in part, when trying to
determine a specific failure mode after a High Pressure Leak Test has been performed and
during Functional Test. For further details, refer to Fault Isolation in subject Component
Maintenance Manual.
A. Pressure Testing
NOTE: It is imperative that the relief valve (130, IPL Figure 7 or 95, IPL Figure 7A) be checked and
adjusted for proper operation every six months/1500 flight hours or every shop visit.
(a) Remove fitting assembly (145, IPL Figure 7 or 5, IPL Figure 7A) from adjusting cap
assembly (160, IPL Figure 7 or 100, IPL Figure 7A) and tighten adjusting cap assembly
(160, IPL Figure 7 or 100, IPL Figure 7A) down as far as it will go.
(b) Apply 24 psig (165.47 kPag) water pressure. The tank will fill normally. Refer to Fault
Isolation section if tank will not fill. Open faucet to verify that tank is full.
(c) Increase water pressure to 125 psig (861.84 kPag) and allow coffee maker to remain
pressurized for 5 minutes. After this time limit, turn coffee maker upside down to check for
evidence of leaking. Allow to set for 5 minutes, then return to upright position and check for
evidence of leaking. Refer to Fault Isolation section if leaks occur.
(d) Drop pressure to 100 psig (689.47 kPag) and open adjusting cap assembly (160, IPL
Figure 7 or 100, IPL Figure 7A) until the valve assembly (180, IPL Figure 7 or 120, IPL
Figure 7A) pops open, allowing water to flow.
(e) Drop pressure to 80 psig (551.58 kPag). Open adjusting cap assembly (160, IPL Figure 7
or 100, IPL Figure 7A) some more until leaking stops at 80 psig (551.58 kPag).
(f) Again increase water pressure to 100 psig (689.47 kPag) to allow the valve assembly (180,
IPL Figure 7 or 120, IPL Figure 7A) to leak. Then lower water pressure down to 80 psig
(551.58 kPag) to make sure valve assembly seats and shuts off water flow.
(h) Replace fitting assembly (5, IPL Figure 7 or 7A) into adjusting cap assembly (160, IPL
Figure 7 or 100, IPL Figure 7A).
NOTE: The following test is for some safety features, correct operation of plumbing system,
and for detection of water leaks. If a Coffee Maker fails any of these tests, refer to
Table 1004 for recommendations.
(a) Replace the pressure relief valve with a 1/8 inch NPT plug prior to testing.
(c) Let tank fill with water. Open faucet to verify the tank is full.
(d) Adjust water pressure to 130 psig (8.96 barg). Hold for a minimum of 5 minutes. Inspect
tank for leaks. No leaks are allowed.
(f) Put pressure relief valve back into the tank using thread seal tape.
(g) Gradually increase the water pressure to the tank. The valve should remain closed at
pressures below 75 psig (5.17 barg). Continue to increase pressure ensuring the valve is
fully open prior to or at 100 psig (6.89 barg).
NOTE: The pressure relief valve should be examined and have a pressure test for
correct operation every six months or 1500 flight hours, whichever comes first.
(h) Disconnect water supply and drain the Coffee Maker. Make sure the vent valve operates
correctly.
NOTE: The vent valve lets the tank fill and drain, when required. If the tank fills (without
continuous overflow) and drains, the vent valve is operating. A small amount of
water may come out of the vent valve drain line as the tank completes filling.
This is normal operation.
B. Dielectric Test
NOTE: Do a dielectric test only after a major rewiring has been done. A dielectric test is not needed
every time the unit comes into the shop for repair. Dielectric test of transformer (T1) and
heaters (HR1), (HR2), (HR3), (HR4) are not mentioned in this procedure.
(1) Close the circuit breaker (CB1) and isolate from the housing.
(2) Remove relay K1 and add jumpers between the pins 1 & 3, 5 & 7 and 9 & 11.
(4) Lift the wires #38, #39 and #55 from TB1-11 and TB1-12 (only for PN’s 416-0001-1, -1P, -3, -5,
-9, -15, -23, -45, -47).
(5) Lift the wires #38 and #39 from TB1-11 (only for PN 416-0001-29).
(6) Lift the wires #56, #58, #60 and #62 from TB3-4, -3, -2, -1 respectively
(only for PN 416-0001-29).
(7) Lift the wires #38, #39 and #57 from TB1-11 and TB1-12 (only for PN 416-0001-39).
(8) Lift the wires #28 and #40 from TB1-6 and insulate the lifted ends (only for 416-0001-35).
(9) Lift and insulate the wires #56, #58, #60 and #62 from TB3 (for PN’s 416-0001-1, -1P, -3, -5, -9,
-15, -23, -27, -35, -45, -47).
(10) Lift the wires #55, #58, #60 and #62 from TB3 (only for PN 416-0001-39).
(11) Lift the wires #28 and #40 from TB1-6 and TB1-13 and insulate the lifted ends
(only for PN 416-0001-27).
(12) Gradually apply test voltage of 1500 volts 50/60 Hz in increments of 250-500 volts per second.
Install shorting connector P1. Connect the hipot tester positive to the P1 connector, B, C, D, and
E and the negative to the P1 connector. Maintain the test voltage for one minute. Make sure that
the leakage current flow must not be greater than 2 milliamperes at the specified test voltage.
(13) Connect megohmmeter across pins B, C, D, and E tied together and the housing. Apply a voltage
of 500 VDC and make sure that the leakage current must be 200 megaohms minimum.

C. Resistance Test
NOTE: The resistance must not be greater than 1.7 milliohms (only for PN’s 416-0001-1, -1P,
-3, -5, -9, -27, -29, -35, -45, -47) and 2.5 milliohms (only for PN’s 416-0001-15, -23,
-39).
(2) Check the resistance between the front of platen and P1-G.
NOTE: The resistance must not be greater than 2.5 milliohms (only for PN’s 416-0001-1, -1P,
-3, -5, -9, -27, -29, -35, -45, -47) and 3.2 milliohms (only for PN’s 416-0001-15, -23,
-39).
(3) Check resistance from P1-G to lowest static ground in power mode.
NOTE: The resistance must not exceed 1.4 milliohms (only for 416-0001-15).
D. Functional Test
(1) Set all the circuit breakers and switches to the OFF position.
(2) Connect the unit to high-pressure water supply on the test bench.
(3) Make sure that the relief valve is closed prior to testing. Fill the unit with water and pressurize to
125 psig (861.84 kPag), 120 psig (827.37 kPag) (only for 416-0001-21) hold for five minutes,
make sure that the unit does not leak.
(4) Adjust the relief valve to begin to open at 80 psig (551.58 kPag) and to be fully open at 100 psig
(689.47 kPag).
(5) Disconnect the water supply and the drain unit. Make sure that the vent valve operates properly.
NOTE: The temperature must not exceed 70° F to 85° F (21.1° C to 29.4° C).
(7) Connect the power supply to the unit using the test harness. Close circuit breaker CB1 on the
unit. Activate the power supply.
(8) Press ON/OFF switch, check ON/OFF lamp activates, check heaters do not activate (low/cold
water check) and COLD Water lamp activates, turn power off by pushing ON/OFF switch.
(9) Connect the water supply, check the temperature of water supply.
NOTE: The temperature must not exceed 62° F to 72° F (16.6° C to 22.2° C) (only for PN’s
416-0001-1, -1P, -3, -5, -9, -15, -27, -29, -39, -45, -47) and 65° F to 75° F (18.3° C to
23.8° C) (only for PN’s 416-0001-23, -35).
(10) Adjust the water supply to 24 to 29 psig (165.47 to 199.94 kPag) and reconnect to the unit. Check
that the unit fills (per flow meter) and does not leak, at the end of fill, turn the unit on, check
LOW/COLD WATER lamp deactivates, turn unit off.
(11) Turn power on by pressing ON/OFF button. Preheat time (from heaters on to HOT WATER
indicator on). Allow unit to operate until preheat cycle is complete (HOT WATER lamp activates
and heaters de-activate).
NOTE: The time must not exceed 3.5 min. (only for PN’s 419-0001-1, -1P, -3, -5, -9, -15, -29,
-39, -45, -47) and 9 min. (only for PN’s 416-0001-23, -35).
(12) Press COLD WATER switch, check the cold water is dispensed through spigot. Press HOT
WATER switch, check the hot water is dispensed through spigot and lamp illuminates. Continue
to dispense hot water until heaters activate.
(13) Check that the heaters are activated, turn on hot plate. Check that the hot plate and indicator
activates when HOT PLATE ON switch is pressed. Turn off hot plate. Check that the hot plate
and indicator are in off position. The coffee maker amperes must be as follows (refer to
Table 1002).

(14) Fill the coffee server with water, place the server in the unit and lower the brew handle. Press
BREW switch, check that the brew cycle will not start due to full server.
(15) Remove, empty and replace server with thermocouple in the unit and lower the brew handle.
Press “BREW” button, make sure that the cycle starts and the lamp activates.
(16) Raise brew handle, make sure that the cycle stops.
(17) Lower handle and allow unit to operate. Measure the temperature of water (initially) in server.
NOTE: The temperature must not exceed 165° F to 185° F (73.9° C to 85° C) (only for PN’s
416-0001-1, -1P, -3, -5, -9, -15, -21, -23, -27, -35, -39, -45, -47), 165° F to 188° F
(73.9° C to 86.6° C) (only for PN 416-0001-29).
(18) Allow the unit to operate until the cycle is complete (per flow meter), check that the lamp
deactivates at proper delay (refer to Table 1003).

DISASSEMBLY
1. General
A. Prior to disassembly carefully read all instructions applicable to the item of equipment undergoing
maintenance.
B. Test each unit in accordance with the procedures in TESTING AND FAULT ISOLATION section. Refer
to Fault Isolation section to determine the condition of the unit and the most probable cause of any
malfunction. That will determine the extent of disassembly required to effect necessary repairs without
complete teardown of the unit.
C. Refer to the Illustrated Parts List (IPL) for disassembly and assembly relationships. The number in
parentheses after the noun name of a part refers to the item number in the IPL figure.
2. Procedure
WARNING: ELECTRICAL SHOCK MAY OCCUR WHEN REMOVING RELAY K1 FROM HOUSING.
SHUT OFF COFFEE MAKER MAIN POWER BEFORE REMOVING RELAY.
(1) With the pull handle in the raised position, pull cup assembly (5, consisting of items 10 through
40) from coffee maker subassembly (45).
(2) Remove screws (20, 25), nuts (25A) and plate (15) from brew cup (40).
NOTE: Place identifying tags on wires when disconnecting to facilitate reassembly. Remove
wire ties (975) only if necessary.
(1) Remove screws (1040), standoffs (1045), cover (1035) and switch assembly (995). Remove nut
(120, IPL Figure 4A), lock washer (115, IPL Figure 4A) and, if present, flat washer (110, IPL
Figure 4A) from terminal 1 of terminal block (90, IPL Figure 4A) at rear of power module
assembly (140) and remove wire assembly (710). Remove three nuts (120, IPL Figure 4A), lock
washers (115, IPL Figure 4A) and flat washers (110, IPL Figure 4A) from terminals 2, 3 and 4 of
terminal block (90, IPL Figure 4A) and remove three red wires that come from heaters on tank
assembly (210).
(2) Remove screws (320, IPL Figure 4A) and remove cover plate assembly (315) from power module
assembly (140, IPL Figure 2). Remove PC board assembly (15, IPL Figure 4A). Split and remove
grommets (30, IPL Figure 3 or 55, IPL Figure 3A). Remove screws from terminals TB1-8 through
TB1-14 and from TB2-1 through TB2-7 and cut off butt splice (145, IPL Figure 3 or 70, IPL
Figure 3A) at end of pink wire from control switch assembly (60, IPL Figure 2).
(3) Disconnect tube assembly (200) or filter assembly (205) from drain valve assembly (245) and
from fitting at end of anticipator tube (235, IPL Figure 7) on tank assembly (210, IPL Figure 2).
(4) Remove o-ring (235) from water plug assembly (230). Unscrew water plug assembly (230) and
remove o-ring (240) from drain valve assembly (245). Remove drain valve assembly (245). Refer
to paragraph 2.K for the disassemble of drain valve assembly.
NOTE: Paragraph 2.B.(5) applies to coffee maker assemblies except 416-0013-1, -1P, -3, -25,
-29, -35, -39, -45, -47 and -49.
(5) Remove cold water filter assembly (205, IPL Figure 2) from power module assembly (140).
(6) Remove screws (845 and 855) and rail assemblies (840 and 850). Remove three screws (145)
and two screws (255). Remove support (250) and power module assembly (140) as a single unit.
Remove nut (280), lock washer (285) and bushing guide (275). Remove screw (260), washer
(265) and nut (270) and separate support (250) from power module assembly (140).
(7) Disconnect tube assembly (175) from elbow (100, IPL Figure 6) on solenoid assembly
(180, IPL Figure 2) and from elbow (25, IPL Figure 7) on tank assembly (210, IPL Figure 2).
(8) Remove tube assembly (60, IPL Figure 11) from solenoid assembly (180, IPL Figure 2).
(9) Remove nuts (195) and screws (190) to release wires from solenoid assembly (180). Remove
screws (185) and solenoid assembly (180) with tube assembly (160) attached. Remove o-ring
(165) from tube assembly and separate tube assembly (170) from valve assembly.
(10) Pull two lengths of flexible teflon tubing (1060) from clip (220) and tank assembly (210). Remove
screws (215) from inside of housing assembly (705) and remove tank assembly (210).
(11) Remove screw (655), nut (665), washer (660) and wire clamp (650). Pull wire bundle away from
housing assembly (705) and slit and remove grommet (30, IPL Figure 3 or 55, IPL Figure 3A).
Disconnect wire assembly (645, IPL Figure 2) from wire lead on sensor assembly (605) and
remove.
(12) Remove screw (950), two flat washers (955) and nut (960). Disconnect wire assembly (945) from
wire lead on sensor assembly (605) and remove.
(13) Remove screws (295), lock washers (300) and switch assembly (290).
(14) Pry the long end of spring (340) from the slot in brew head guide (570). Remove screws (310),
lock washers (315) and spring bracket (305). Remove screw (325), lock washer (330), spring
retainer (335), spring (340), washer (345) and one bushing (350). Remove remaining bushing
(350) and screw (355). Remove guide pins (360) and lift carrying handle assembly (320) from
housing.
(15) On coffee makers 416-0013-9, -17 and -19, remove two screws (20) and trim panel (15). Then
remove two screws (10A) and plate (5).
(16) On coffee makers 416-0013-1, -1P, -3, -5, -7, -13, -15, -21, -23, -25, -29, -35, -39, -41, -43, -45,
-47 and -49, remove four screws (10) and plate (5).
(17) Remove screw (75) and remove control switch assembly (60). Remove stud (80).
(18) Remove screws (30) from the side of housing assembly (705) and lift front panel assembly (25,
consisting of items 35 through 55) from housing assembly. Remove screws (40) and lock
washers (45) and separate instruction plate (35), front plate (50) and brace (55).
(19) Remove screws (375), self-locking nuts (390), flat washers (380), bushings (370) and washers
(385). Lift handle assembly (365, consisting of items 395 through 450) and brew head upward
until the handle is free. Remove handle assembly and bushings (455) from brew head assembly
(550). Remove screw (405) bushing assembly guide (400) from left hand arm assembly (395).
Remove left handle (410). Remove screw (430) and bushing assembly guide (425) from right
hand arm assembly (415). Remove right handle (435). Remove screws (575 and 590), lock
washers (585 and 600), flat washers (580 and 595) and guides (565 and 570) from brew head
assembly (550).
(20) Remove screws (450) and separate side assemblies (395 and 415) from handle (445). Remove
bushings (425) from side assemblies (395 and 415).
(21) Remove aerator (105) from faucet subassembly (110). Remove screws (95), stop nuts (100) and
faucet assembly (90). For models 416-0013-23 and 416-0013-41, remove adapter (115) and
spigot assembly (120, consisting of items 125 through 135).
(22) Remove screws (610), lock washers (615) and sensor assembly (605). Separate sensor
subassembly (625), support block (630) and probe guard (635).
(23) Remove screws (750, 765 and 785), lock washers (755, 770 and 790), bushings (745, 760 and
780), spring (775) and retainer (795).
(24) Remove screw (830), pivot pin assembly (825) and lever assembly (800, consisting of items 805
through 820) or pin-locking lever (805). Remove retaining ring (820) from pin (815). This will free
pin-locking lever (805) and pin (810). Remove spring (835) from housing assembly (705).
(25) Remove screws (735), lock washers (740) and cup retainer (730).
(26) Remove screw (940) and spacer (935) from housing assembly (705).
(27) Remove screw (880), lock washer (875), washer (885) and wire clamp (870). Remove
self-locking nut (895) and heater assembly (890) from bottom of base plate assembly (910).
(28) On Coffee Makers 416-0013 -1, -1P, -5, -7, -15, -21, -29, -39, -45, -47 and -49, remove screws
(915) and lock washers (920) that attach base plate assembly (910) to housing assembly (705).
Cut the sealant and remove base plate assembly (910).
(29) On Coffee Makers 416-0013-9, -13, -17, -23, -35 and -41, remove screws (915) and lock washers
(920) that attach base plate assembly (910A) to housing assembly (705). Cut the sealant and
remove base plate assembly (910). Unscrew fastener (930) and release screen (925) from base
plate assembly (910A).
(30) On Coffee Maker 416-0013-19, remove screws (915) and lock washers (920) that attach base
plate assembly (910B) to housing assembly (705). Cut the sealant and remove base plate
assembly (910B). Remove screws (985) and drain tube assembly (980).
(31) On Coffee Maker 416-0013-25, remove screws (915) and lock washers (920) that attach base
plate assembly (910C) to housing assembly (705). Cut the sealant and remove base plate
assembly (910C).
(32) On Coffee Maker 416-0013-43, remove screws (915) and lock washers (920) that attach cover
plate assembly (910B) to housing assembly (705). Cut the sealant and remove cover plate
assembly (910B).
(33) Remove screws (1020), lock washers (1025), nuts (1030), buss bar (1015) and wire assembly
(710). Remove screws (725A), lock washers (720), hex nuts (715) and black wires from thermal
switches (1005). Remove nuts (1010) and thermal switches (1005) from mounting plate
assembly (1000).
NOTE: All desoldering of wire to lead will be conducted with the switch in a horizontal position in
order to prevent solder running down inside the switch and causing a shorting problem.
(1) Part number 416-0032-1 (Pre Service Bulletin 416-0001-25-038) for Coffee Makers
manufactured before 1 May 1985.
(a) Remove screw (10, IPL Figure 3), clamp (5), washer (25), flat washer (20), and self-locking
nut (15).
(b) Remove screw (160), flat washer (165), terminal (155), flat washer (170) and self-locking
nut (175).
(c) Disconnect wires from switches (75, 80 and 85). Do not remove terminals (35, 135 or 155)
or butt splice (145) from wires unless replacement is required.
(d) Pull switch caps (45, 50, 55, 60 and 65) from housing assemblies (105 or 140). Remove
lamps (70) from switch caps.
(e) Unscrew switches (75, 80 and 85) from housing assemblies (105 and 140). Remove
mounting brackets (110), lock washers (100), flat washers (150) and nuts (95).
(f) Drill out rivets (125) and remove anchor nuts (120) from housing (130) only if defective.
(2) Part number 416-0032-1 (post Service Bulletin 416-0001 -25-038) for coffee makers
manufactured after 1 May 1985 and control switch part number 416-0032-5 and 416-0032-7.
(a) Remove screw (25, IPL Figure 3A), clamp (5), washer (20), flat washer (15) and
self-locking nut (10).
(b) Remove screw (50), flat washer (45), terminal (30), flat washer (40) and self-locking
nut (35).
(c) Disconnect wires from switches (130 and 135). Do not remove terminals (30, 60, 65) or
butt splices (70) from wires unless replacement is required.
(d) Pull switch caps (80, 85, 90, 95 and 100) from switches (130 and 135). Remove
lamps (105) from switch caps.
(e) Remove nuts (125) from switches (130 and 135). Remove bezels (120) mounting brackets
(115) and switches (130, 135).
(f) Remove resistor (110) from clip (160) only if defective. Drill out rivets (165) and remove clip
(160) only if defective.
(g) Drill out rivets (150) and remove anchor nuts (145) from housing (155) only if defective.
(1) Remove screws (10) and cover plate assembly (5, consisting of items 15 through 30).
NOTE: Instruction plate (15) and screw (20) have been deleted from coffee makers
manufactured after April, 1985.
(2) Remove pads (25) only if damaged. Impressions are normally not cause for replacement, as long
as the pads still provide cushioning.
(4) Remove terminals (410 and 415) and lock washers (420) from circuit breaker (40). Remove hex
nut and lock washer that are part of the circuit breaker (40). Remove guard (45) and circuit
breaker (40) from the interior of housing (460).
(5) Remove screws (80) and self-locking nuts (70). Desolder wires and remove transformer
assembly (65, consisting of items 85 through 95). Remove capacitor (85) from transformer
assembly (65) only if defective. Do not separate transformer (95) and retainer (90) unless
replacement is necessary.
(6) Remove screws (120), lock washers (125) and cover assembly (115). Working through the
access holes in shield assembly (150), gently pry upward to work out relay (160). Remove
screws (135), washers (140) and self-locking nuts (145) and slide out shield assemblies (150).
Remove relay socket (130). Do not remove contacts (155) from relay socket (130) unless
defective.
(7) Remove screws (105) and nuts (110). Desolder lead wire from silicon controlled rectifier (50) and
remove resistor (100).
(8) Desolder wires from silicon controlled rectifier (50). Remove nut (60), lock washer (55) and
rectifier (50). Do not remove surge voltage protector (435) from rectifier (50) unless replacement
is required.
(9) Remove terminal block cover (165). Remove flat washers (190), lock washers (195), hex nuts
(200) and terminals (185) from terminal block (170). Remove screws (175), nuts (180) and
terminal block (170).
(10) At SG1, remove nut (310), flat washers (295 and 300), screw (290) and terminals (285).
(11) At SG2, remove nut (345), flat washers (330 and 335), screw (320) and terminal (315).
(12) At DC, remove nut (375), flat washers (360 and 365), screw (355) and terminal (350).
(13) At AC, remove nut (405), flat washers (390 and 395), screw (385) and terminals (380).
(14) Remove transorb (210) from connector (215). Remove screws (220) and connector (215).
(15) Remove terminals (245), lock washers (250) and capacitor assembly (255) from terminal block
(225). Remove terminals (265) from capacitor (260) only if defective. Remove screws (230), flat
washers (235), self-locking nuts (240), terminal blocks (225) and instruction plate (270). Remove
the wire assembly (495) from the housing assembly (440). Do not remove the miniature ties (430)
unless required.
(17) Remove hex nut that is part of connector (280) and remove connector (280) with wires and
terminals attached.
(19) Drill out rivets (450) and remove anchor nuts (445) only if defective.
NOTE: Instruction plates and screws have been deleted from coffee makers manufactured
after April, 1985.
(3) Remove terminals (280 and 285) and lock washers (290) from circuit breaker (20). Remove hex
nut and lock washer that are part of the circuit breaker (20). Remove guard (25) and circuit
breaker (20) from the interior of housing (305).
(4) Remove screws (55) and nuts (50). Desolder wires and remove transformer assembly (45).
(5) Remove screws (70) and nuts (65). Desolder lead wire from silicon controlled rectifier (30).
(6) Desolder wires from silicon controlled rectifier (30). Remove nut (40), lock washer (35) and
rectifier (30). Do not remove surge voltage protector from rectifier unless replacement is required.
(7) Remove terminal block cover (85). Remove terminals (105) from terminal block (90) by removing
nuts (120), lock washers (115) and flat washers (110). Remove screws (100), nuts (95) and
terminal block (90).
(8) Remove nut (220), flat washers (210 and 215), screw (205) and terminal (200) from AC, if
present.
(9) Remove nut (245), flat washers (235 and 240), screw (230) and terminal (225) from DC.
(10) Remove nut (275), flat washers (265 and 270), and terminal (260) from SG2.
(11) Remove transorb (130) from connector (135). Remove screws (140) and connector (135).
(12) Remove terminals (165), capacitors (175 and 180), wire assembly (310) and lock washers (170)
from terminal blocks (145). Remove screws (150), flat washers (155), nuts (160), terminal blocks
(145) and instruction plate (185).
(14) Remove hex nut that is part of connector (195) and remove connector (195) with wires and
terminals attached. Do not remove pins from connector (195) unless replacement is required.
(1) Remove nut (190), name plate (185) and strap assembly (180). Remove diode (200) from
terminals of coil and diode assembly (195) only if defective. Repeat on all three solenoids.
(2) Unscrew plunger guide assembly (175). Remove but do not separate plunger assembly (165)
and plunger spring (170). Remove o-ring (160) from body detail (155). Repeat on all three
solenoids.
(5) Remove fitting (130) from BREW solenoid and HOT WATER solenoid. Remove male elbow
(100 or 105) from fitting (130).
(6) Remove male connectors (120) from fitting (125). Remove fitting (125) and street elbows (135)
from HOT WATER and COLD WATER solenoids.
(1) Unscrew and remove fitting assembly (5) from housing (120). Remove gasket (15) from
fitting (10).
(2) Remove vent valve assembly (95) from tank assembly (245). Remove housing (120) from body
subassembly (110) and remove ball (115) and o-ring (105).
(4) Unscrew filter assembly (30) from tank assembly (245). Remove screw (50), lock washer (55)
and retainer (45). Pull filter screen (60) from water jet (80). Remove and discard o-ring (85).

CAUTION: DO NOT USE ANY SOLVENTS, DEGREASERS, DETERGENTS, AEROSOL SPRAY, ETC.,
AS THESE HARM SENSOR SWITCHES AND PLASTIC PARTS. THE ONLY ACCEPTABLE
CLEANSER IS A CLOTH MOISTENED WITH WARM WATER.

2. Procedure
(1) Clean electrical parts with isopropyl alcohol (refer to Table 4001).
(2) Wash brew cup of any contaminated surfaces with a mild soap solution (refer to Table 4001).
Rinse with clean water.
(3) Clean tube assemblies by running a Soft-Bristled brush (refer to Table 4001) through the interior.
Rinse with clean water.
(4) Clean stained surfaces with a mild soap solution (refer to Table 4001). Rinse with clean water.
(5) Clean sensor probes of sensor assembly (605, IPL Figure 2) with a clean damp cloth.
(6) Scale build-up due to operation with hard water may be removed by soaking the affected parts in
a solution of sulphamic acid based cleaner (refer to Table 4001). Rinse with clean water.
NOTE: The following flushing procedure (using sulphamic acid based cleaner (refer to
Table 4001)) should be performed every 12 months at a minimum, more frequently if a
build-up of calcium or mineral deposits occur.
(1) Fill heater tank with Calcium Lime Rust (sulphamic acid based cleaner (refer to Table 4001)) or
equivalent. Sulphamic acid based cleaner (refer to Table 4001) should be diluted with 8 parts
water to 1 part sulphamic acid based cleaner (refer to Table 4001).
(2) Circulation of sulphamic acid based cleaner (refer to Table 4001) throughout the system should
be accomplished as if making multiple pots of coffee.
(3) Leave sulphamic acid based cleaner (refer to Table 4001) in coffee maker for the minimum
amount of time required to remove calcium deposits.
(4) Immerse brew cup and filter screen (screen not applicable in all brew cups) in sulphamic acid
based cleaner (refer to Table 4001) for the same period of time.
(5) Drain sulphamic acid based cleaner (refer to Table 4001) from coffee maker.
(6) Check for calcium deposits. If still present, repeat the process.
(7) Flush sulphamic acid based cleaner (refer to Table 4001) from coffee maker with water/baking
soda solution. Flush out once with water/baking soda solution, then twice with just plain water,
until all traces of sulphamic acid based cleaner (refer to Table 4001) have been removed.
(9) After entire system is thoroughly flushed, operate unit to make sure all features are working
properly.
(10) Clean all surfaces in accordance with approved methods using warm water. Particular care being
taken to remove coffee residue that may have accumulated within the moving areas of the
pot/tray retainer, coffee level ground probes, warmer pad, and bottom of the coffee pot.
INSPECTION/CHECK
1. Procedure
NOTE: Visually inspect that all parts are present and secure.
(1) Perform high pressure leak test as described in TESTING AND FAULT ISOLATION Section.
(3) Inspect tube (95A, IPL Figure 11) for evidence of deterioration.
(6) Check handle assembly (320) for free operation and check switch assembly (290) for proper
actuator movement when brew head guide (565 and 570) is raised or lowered.
(7) Check sensor assembly (605) for damaged probes and defective wiring.

3A) for cracks and illegible nomenclature.

THAT MATERIAL REQUIRING THIS LEVEL OF REPAIR BE RETURNED TO THE
FACTORY. B/E AEROSPACE, INC. ACCEPTS NO LIABILITY FOR THE PERFORMANCE
OF THE EQUIPMENT WHEN REPAIRS ARE EFFECTED BY THE CUSTOMER UTILIZING
THIS INFORMATION.
A. All parts found defective or inoperative in TESTING AND FAULT ISOLATION section and
INSPECTION/CHECK section should be replaced or repaired.
B. Standard parts such as screws, nuts, and washers should be replaced rather than repaired for economy
purposes.
2. Procedure
A. General
(1) All plastic and rubber parts are non-repairable and should be replaced if defective.
(3) If any stainless steel parts are damaged, replace the component.
(4) All anodized parts can be refinished by iriditing per Federal Specification MIL-C-5541,
and painting with flat black paint per Federal Specification MIL-E-5557, Type 3.
(a) Free top end of the insert by bending towards center of hole with a sharp
instrument.
(b) Grasp free end with needle-nosed pliers and extract insert by turning
counterclockwise.

D. Tank Assembly
(c) Install new top end cap PN 62-0073-11 or bottom end cap PN 62-0073-1. Secure in place
by welding (heliarc or tungsten inert gas), making sure orientation of end cap is
approximately as shown in Figure 6001.
(b) Countersink hole 60° to make new bushing to fit flush with tank top.
NOTE: After welding procedures, passivate per Federal Specification, MIL-F-14072, Finish
E300, and rinse thoroughly with clear water. Tank mounting feet must not be subjected
to passivating solution, as braces are silver brazed in place. Observing adequate
safety precautions, perform proof pressure tests of 120 psig (827.37 kPag) for 10
minutes.

(4) Replacement of anchor nut MS21070-08 is as follows:
(b) Attach replacement anchor nut with two new MS20426A3-3 rivets.
E. For coffee makers PN 416-0001 -29 manufactured pre SB 416-0001-25-033, the following procedures
will allow hot plate to operate from phase B power when coffee maker is off (ON/ OFF switch is not
pressed). Once this modification has been completed, the 416-0001-29 coffee maker has become, in
effect, a 416-0001-39 coffee maker and may be so marked.
(2) Refer to the DISASSEMBLY section of this manual and remove printed circuit board
(35, IPL Figure 4 or 15, IPL Figure 4A) from power control module.
(3) Refer to Figures 2006A and 2006B and revise the control switch assembly as follows:
(a) Remove two red wires attached to lamp terminal on HOT PLATE ON switch and splice
them together with one of the red insulated butt splices supplied in the parts kit.
NOTE: All new wires added per this change are 22 gauge teflon insulated single strand
wire and meet the requirements of MIL- W-22759/11. Solder connections on
switches are to be insulated with a 1/2 inch length of the mid-sized shrink
tubing supplied in the parts kit.
(b) Solder one of the green wires to the empty lamp terminal left as a result of performing
step (a). Identify it as wire #57.
(c) Remove two black wires attached to HOT PLATE ON switch and splice them together with
one of the red insulated butt splices supplied in the parts kit.
(d) Solder the second green wire to the empty terminal left as a result of performing step (c).
Identify it as wire #54.
(e) Remove and discard yellow wire that runs from HOT PLATE ON switch to ON/ OFF switch.
(f) Remove yellow wire #41 from HOT PLATE ON switch and solder it to empty terminal on
ON/OFF switch.
(g) Solder both the yellow and blue wires to the empty terminal left as a result of performing
steps (e) and (f). Identify the blue wire as wire #55 and the yellow one as #56.
(h) Route these newly added wires, along with existing wire bundle, into power control module.
(1) Using the kit-supplied resistor clip as a guide for hole spacing, drill two 0.098 inch diameter holes
in rear face of power module housing. Refer to Figure 6001. Vertically, locate holes approximately
midway between the circuit breaker and the transformer and center them fore and aft on the
housing. Use a vacuum while drilling to minimize the amount of metal clippings falling into the
module.
(2) Attach resistor clip to inside of module housing (refer to Figure 6002).
(3) Cut one wire lead on resistor to one inch long. Slip a 3/4 inch long piece of the smallest diameter
heat shrink tubing onto wire lead and shrink in place snug against resistor. Splice this lead to blue
wire #55 with one of the red insulated butt splices.
(4) Cut the other wire lead on resistor to 3/4 inch long. Slip a 1/2 inch long piece of heat shrink tubing
onto the lead and shrink in place snug against resistor. Splice this lead to green wire #54 with the
remaining red insulated butt splice.
(5) Wrap the resistor itself with #92 polyamide film (Kapton) tape manufactured by 3M Industrial
Electrical Products Division (or equivalent). Bend the butt splice on wire #55 around (refer to
Figure 6002) and place resistor in resistor clip.
(6) Refer to Figure 6002 and cut yellow wire (#3) about three inches away from connector P1. Crimp
the blue insulated butt splice onto the end of the wire going to connector. Crimp the other end of
wire #3 and new wire #56 in the other end of the butt splice.
(7) Route the remaining free wire (green #57) to post 12 on terminal block 1, cut it to length, slip a
1/2 inch long piece of the largest shrink tubing onto it, and crimp the supplied ring terminal to the
end of it. Shrink tubing onto shank of ring terminal and attach it to post 12.
(8) Route all wires out of the way as much as possible. Use miniature tie wraps as needed.

G. Teflon Tubing and Clamp Replacement
(a) Remove sleeve (90, IPL Figure 11, 15, IPL Figure 12, and 10, IPL Figure 13) by
gripping it with standard pliers and pulling the sleeve off with a twisting motion.
(b) Disconnect tube (95A, IPL Figure 11, 20, 50, 55, IPL Figure 12 and 5, 20, IPL Figure 13)
from fittings.
(c) Using the old tubing as a guide, cut a new length of tubing
(114 inch X 0.187 inch ID X 0.030 inch wall) to the approximate same size.
(d) Slide a new clamp (90A, IPL Figure 11, 15A, IPL Figure 12, or 10A, IPL Figure 13) over end
of new tubing. Slide end of tubing onto fittings. Position clamp completely over fitting end,
grip clamp with clamp tool and close tool to secure clamp. Remove clamp tool.
(a) Grip clamp (90A, IPL Figure 11, 15A, IPL Figure 12, or 10A, IPL Figure 13) with clamp
tool (PN 1098). Twist tool, shearing clamp, and remove tool and clamp.

2. Procedure
(1) Install wiring assemblies (35) to slip ring probe assembly (40). Install polyester
spring (45).
(2) Install screws (10) to the adapter plate (5). To attach top double probe block (15) and probe

B. Assemble Cold Water Supply Tube Assembly (refer to IPL Figure 13)
(1) If previously removed, attach teflon tubing (5) between hose fitting (45) and tube assembly (15)
with two clamps (10A).

nut (25), ferrule (35) on tube (20) and install insert (40) in end of tube (20).
(1) Install plug (5) and o-ring (10) onto housing assembly (65).
(2) If previously removed, attach teflon tube (20) between hose fitting (25) and housing
assembly (65) with clamps (15A).
(3) If previously removed, install insert (45), front ferrule (35) and back ferrule (40) and nut (30) on
tube assembly (60).
(4) If previously removed, attach teflon tube (55) to tube assembly (60) with clamp (15A).
NOTE: Add varglas non-fray sleeving over teflon tube (55) to eliminate the possibility of a
water leak forming in the water tube.
(5) If previously removed, attach teflon tubing (50) between tube assembly (60) and housing
assembly (65) with clamps (15A).
(1) For Coffee Makers part numbers 416-0001-25 and 416-0001-41, install right hand guide (140)
and left hand guide (175) on brew head. Attach guides with screws (145 and 180), lock washers
(150 and 185), flat washers (155 and 190), screws (160 and 195), lock washers (165 and 200)
and flat washers (170 and 205).
(2) Install screws (40) and probe (35) into fitting (45) or if present, install o-ring (120A) onto stem
(125).
(3) Assembly fitting (15A) on brew head (55) and secure with screws (20), flat washers (25) and lock
nuts (30).
(4) For brew head assembly post TIL 10001, if previously disassembled, install insert (80), o-rings
(85 and 120), sleeve (90) or clamp (90A) and tube (95A) into fitting (110). Insert flow washer (70)
and tube assembly (60) into fitting (110) and secure with clip (65).
(5) Install gasket (50) and retainer assembly (5) and lock nuts (10) on brew head (55).
(1) If previously removed, install ring terminal (30) onto end of the “C” (common) wire and ring
terminal (25) on the “NO” (normally open) wire. Place one 3/8 inch long piece of clear teflon
tubing (TU-310) over terminal (30) to provide insulation.
(2) Assemble switch mounting plate (45), actuator (40) and switch (35). Secure with screws (15),
lock washers (20) and nuts (10).
(1) Install o-rings (10 and 15) onto stem assembly (5).
(1) lnstall cap (45), o-rings (50 and 65) and sleeve (55) onto shaft (40) and install into adapter (60).
(2) lnstall o-rings (50 and 65) and spacer (70) onto shaft (40).
(3) lnstall flat washer (75) and lock washer (80) on shaft (45) and secure with nut (85).
(4) If previously removed, install terminals (25 and 30) onto interconnecting wire. Place one 3/8 inch
length of clear teflon tubing (TU-310) over terminal (30) to provide insulation.
(5) Install flat washer (20) wire assembly (1A) and lock washer (15) on shaft (40) and secure with nut
(10).
NOTE: Wrap all male pipe threads with two complete turns of 1/4 inch wide thread sealing tape
(refer to Table 7001) before assembly. Direction of wrap should be clockwise when viewing
open end of fitting.
(1) Install tube assembly (235) into bottom of tank assembly (245). The tube assembly must be tight
and aligned midway between the heater assemblies (240) (refer to Figure 7002).
(3) Apply thread lubricant (refer to Table 7001 and Figure 7001) to heater assemblies and then install
heater assemblies (240) into bottom of tank assembly (245).
NOTE: Do not exceed 10 ft-lb tightening torque between heater assemblies (240) and tank
assembly (245).

(4) Install thermistor (90) into tank assembly (245). Return tank assembly to the upright position.
Make sure that the upper end of tube assembly (235) is aligned with thermistor (90) and
approximately 3/8 inch from the thermistor, tube may be deflected to maintain position
(refer to Figure 7003).
(5) Screw lock nut (165) down over threads of valve body (185). Install valve assembly (180), spring
rest (175) and spring (170) into the valve body (185). Install adjusting cap assembly (160) over
threads of valve body (185).
NOTE: Prior to installation on tank assembly (245), adjusting cap assembly (160) must be
adjusted by connecting the open end of valve body (185) to a water supply and setting
adjusting cap assembly (160) so that it will weep at a rate of 1 to 3 drops per second at
100 psig (689.47 kPag) and will remain completely closed (no water flow) at 80 psig
(551.58 kPag) or below. After this adjustment, lock adjusting cap assembly (160) in
position by tightening locknut (165) against lower edge of adjusting cap
assembly (160).

(1) If previously removed, install replacement anchor nuts (445) on housing (460) and secure with
new rivets (450).
(2) If previously removed, install dowel pin (205) and inserts (455) on housing (460).
(3) Insert connector (280) into housing (460) and secure with the hex nut supplied as part of the
connector. If previously removed, insert connector pins with wires attached, into connector (280).
(6) Install terminal block (170) and secure with screws (175) and nuts (180).
(7) Attach and solder wires #29 and #20 (refer to Figures 2001, 2002, 2003, 2004, 2005 of
SCHEMATICS AND WIRING DIAGRAMS section) to resistor (100). Place one 3/8 inch length of

(8) At DC, attach terminal (350) to appropriate wires. Install screw (355), flat washers (360 and 365),
terminal (350) and nut (375).
(9) Insert contacts (155) with wires attached into relay socket (130). Insert relay socket (130) into
housing (460). Position both shield assemblies (150) under the ends of relay socket (130) and
secure with screws (135), washers (140) and self-locking nuts (145). Push relay (160) fully into
relay socket (130). Install cover assembly (115) and secure with lock washers (125) and
screws (120). Make wire connections from relay socket (130) to connector (280) and to terminal
block (170).
(10) Slip a 1/2 inch length of clear shrink tubing (TU-4525) over surge voltage protector (435). Install
18 gauge teflon shrink tubing on leads of voltage protector (435). Solder voltage protector (435)
to silicon controlled rectifier (50). Solder appropriate wires to rectifier (50). Insulate wire #32
solder joint with one 1/2 inch length of clear teflon shrink tubing (TU-225). Install rectifier (50)and
secure with lock washer (55) and nut (60).
(11) At SG2, attach terminals (285) to appropriate wires and attach them to housing (460) with screw
(290), flat washers (295 and 300), terminals (285) and nut (310).
(12) Install 18 gauge teflon shrink tubing on leads of capacitor (85) and solder leads to pins (3 and 4)
of transformer assembly (65). Bend leads over and cement capacitor (85) to transformer (95) with
sealant (AD-053). Solder appropriate wires to transformer (65). Insulate solder joints with 1/2 inch
lengths of clear teflon shrink tubing (TU-310). Attach transformer assembly (65, consisting of
items 90 and 95) to housing (460) with screws (80) and self-locking nuts (70).
(13) If previously removed, install miniature ties (430) on wire assembly (495) and install wire
assembly (495) in housing assembly (440). Install instruction plate (270) and terminal blocks
(225) and secure with screws (230), flat washers (235) and nuts (240). Install terminals (245),
lock washers (250) and capacitor assembly (255) on terminal blocks (225).
(14) If previously removed, solder terminals (265) onto capacitor (260) leads. (Make sure wire leads
are insulated with 18 gauge teflon shrink tubing. Attach positive lead of capacitor (260) to
terminal 2 of terminal block TB2 and the negative lead to terminal 13 of terminal block TB1.
(15) At AC, install terminals (380) on appropriate wires and attach them to housing (460) with screw
(385), flat washers (390 and 395) and nut (405).
(16) At SG1, install terminal (315) on appropriate wires and attach it to housing (460) with screw
(320), flat washers (330 and 335) and nut (345).
(17) Solder appropriate wires to connector (215). Insulate all solder joints with 1/2 inch length of clear
teflon shrink tubing (0.078 inch ID). Solder positive lead of transorb (210) to pin H on connector
(215) and solder negative lead to pin C. Install connector (215) and secure with screws (220).
(18) Attach terminal (185) to wire #9 and install it on terminal block (170). Attach terminals (185) to
those wires going to terminal block (170). Attach terminals (185) to terminal block (170) using flat
washers (190), lock washers (195) and hex nuts (200). Install terminal block cover (165).
(19) Install circuit breaker (40) using supplied hardware. Replace indexing plate with guard (45).
Attach terminals (410) to wires #1, #2 and #29 and terminal (415) and lock washers (420) to wire
#26 and install them all on circuit breaker (40).
(20) Attach terminals (245) to remaining free wires, insulate each terminal attachment with a 3/8 inch
length of clear teflon shrink tubing (TU-310). Install all terminals (245) on terminal blocks (225)
with supplied screws.
(21) Group wires into bundles and install miniature ties (430). Ensure wires are routed out of the way.
(22) If pads (25) were removed, coat one side of replacement pads with cement, Loctite 404, and
secure pads (25) to cover (30).

(8) At AC, attach terminals (200) to wires #72 and #31. lnstall screw (205), flat washers (210 and
215), terminals (200) and nut (220).
(9) Solder appropriate wires to transformer (45). Insulate solder joints with 1/2 inch lengths of clear
teflon shrink tubing (TU-310). Attach transformer (45) to housing (305) with screws (55) and nuts
(50).
(10) lnstall instruction plate (185) and terminal blocks (145) and secure with screws (150), flat
washers (155) and nuts (160).
NOTE: Instruction plates and screws have been deleted from Coffee Makers

(15) Attach terminals (105) to wires #9 and install it on terminal block (90). Secure with flat
washers (110), lock washers (115) and nuts (120). lnstall terminal block cover assembly (85).
(16) Install circuit breaker (20) using supplied hardware. Replace indexing plate with guard (25).
Attach terminals (280) to wires #1, #2 and #29 and terminal (285) with lock washers (290) to wire

(c) Connect electrical wires (refer to Figure 2006A or 2006B). Refer to wire charts (Figures
2007 to 2010) to see which wires to use. Install one 3/8 inch length of clear teflon tubing
(TU-310) over each solder connection for insulation. If removed, install terminals (35, 135
and 155) and butt splice (145) on the electrical wires per schematic, Figures Figure 2006A
or 2006B. On those wires using terminals (35), slip one 3/8 inch length of clear teflon tubing
(TU-4705) onto wire prior to soldering and then slip it back down over solder joint to provide
insulation. Wrap wire bundle with miniature ties (40). Install split grommets (30) onto wire
bundle.
NOTE: If new grommets are used, insert wires through them prior to soldering on
terminals (35, 135 and 155).
(d) Insert one lamp (70) into each of switch caps (45, 50, 55, 60 and 65). Press switch caps
into their respective housing assemblies (105 and 140).
(e) Install terminal (155), flat washer (165) and flat washer (170) and secure with screw (160)
and self-locking nut (175).
(f) Install clamp (5), washer (25) and flat washer (20) and secure with screw (10) and
self-locking nut (15).

(AD-50002) to mating surfaces of base plate assembly (910) and housing assembly (705) and
fasten the two together with screws (915) and lock washers (920).
(2) On Coffee Makers 416-0013-9, -13, -17, -23, -35 and -41, attach screen (925) to base plate
assembly (910A) with fastener (930). Apply sealant (AD-50002) to mating surfaces of base plate
assembly (910A) and housing assembly (705) and fasten the two together with screws (915) and
lock washers (920).
(3) On Coffee Maker 416-0013-19, apply sealant (AD-50005) to mating surfaces of base plate
assembly (910B) and housing assembly (705) and fasten the two together with screws (915) and
lock washers (920). Install drain tube assembly (980) and secure with screw (985).
(4) On Coffee Maker 416-0013-25, apply sealant (AD-50005) to mating surfaces of base plate
assembly (910C) and housing assembly (705) and fasten the two together with screws (915) and
lock washers (920).
(5) Attach thermal switches (1005) to mounting plate assembly (1000) with nuts (1010). Attach three
black wires from heaters on tank assembly to thermal switches (1005) with screws (725A), lock
washers (720) and hex nuts (715). Attach buss bar (1015) and wire assembly (710) to thermal
switches (1005) with screws (1020), lock washers (1025) and nuts (1030).
(6) Position heater assembly (890) against bottom side of base plate assembly with the wire leads
toward the rear and secure in place with self-locking nuts (895). Slip sleeving (TU-50051) over
heater leads and secure to the bottom of housing assembly (705) with wire clamp (870), clamp
washer (885), lock washer (875) and screw (880).
(7) Install cup retainer (730) on upper surface of the cup shelf of housing assembly (705) with screws
(735) and lock washers (740).
(8) Install spacer (935) on housing assembly (705) and secure with screw (940).
(9) Place spring (835) into housing assembly (705). Slide pin (810) into pin-locking lever (805) and
secure with pin (815) and retaining ring (820). Attach lever assembly (800, consisting of items
805 through 820) or pin-locking lever (805) onto spring (835) and secure with pivot pin assembly
(825) and screw (830).
NOTE: Apply lubricant to pin-locker lever (805) and pivot pin (825) prior to installing onto
spring (835).
(10) Install retainer (795), screw (785), lock washers (790) and bushing (780). Install spring (775),
screw (750), lock washer (755) and bushing (745). Install screw (765), lock washer (770) and
bushing (760). Place the short end of spring (775) against bushing (760). Place the long end of
spring (775) under lip of retainer (795).
(11) Attach wire assembly (945) to the left rear exterior wall of housing assembly (705) with screw
(950), stop nut (960) and two flat washers (955). Assemble sensor subassembly (625), support
block (630) and probe guard (635) to make sensor assembly (625). Secure sensor assembly
(625) to bottom side of the cup shelf with screws (610) and lock washers (615). Connect left hand
wire from sensor assembly (625) to wire assembly (945).
(12) Install tank assembly (210) with screws (215) to housing assembly (705).
(13) Attach left handle (410) to left hand side assembly (395). Attach bushing assembly guide (400) to
left hand side assembly (395) with screw (405). Attach right handle (435) to right hand side
assembly (415). Attach bushing assembly guide (425) to right hand side assembly (415) with
screw (430). Attach handle (445) to side assemblies (395 and 415) with screws (450).
(14) Attach guides (565 and 570) to brew head assembly (550) with screws (585 and 600), lock
washers (595 and 610) and flat washers (575 and 590). Place one bushing (455) on each side
assembly (395 and 415). Place side assemblies on brew head assembly (550). Position this
entire assembly in housing assembly (705). Install washers (385), screws (375), bushings (370),
flat washers (380) and self-locking nuts (390).
NOTE: Apply adhesive (AD-155) on instruction plate (35) before installing onto front plate (50).
(15) Assemble front plate (50), instruction plate (35) and brace (55). Secure with screws (40) and lock
washers (45). Install the brace assembly (25) and secure with screws (30).
(16) Attach spring bracket (305) to the right side of housing assembly (705) with screws (310) and
lock washers (315).
(17) Position carrying handle assembly (320) in housing assembly (705) and install one guide pin
(360) through each channel in the carrying handle assembly (320) and into housing assembly
(705). Attach one bushing (350) into the left channel of the carrying handle assembly (320) with
screw (355). Place the second bushing (350) into the right channel of carrying handle assembly
(320) and place washer (345), spring (340) and spring retainer (335) against housing assembly
(705). Secure with screw (325) and lock washer (330). Insert short end of spring into the middle
slot of spring bracket (305). Hook long end of spring (340) into notch on brew head guides (565).
(18) Install switch assembly (290) and secure with, but do not tighten, screws (295) and lock
washers (300).
NOTE: Pull handle assembly (365) down. Position switch assembly (290) so that it is actuated
by guide (570). Tighten screws (295).
(19) Install stud (80). Position control switch assembly (60) against stud (80) and secure with
screw (75).
(20) Place grommets (30, IPL Figure 3 or 55, IPL Figure 3A) around wires from control switch
assembly (60, IPL Figure 2) and switch assembly (290) and place in slot in rear wall of housing
assembly (705).
(21) Bundle the following wires together and place wire clamp (650) around them:
1 One wire from water level sensor assembly (190, IPL Figure 7 or 130, IPL
Figure 7A).
(22) Install wire assembly (645) with wire clamp (650), washer (660), stop nut (665) and screw (655).
Connect right hand wire from sensor assembly (625) to wire assembly (645).
(23) Install o-ring (165) on tube assembly (170). Attach this assembly to rear of housing assembly
(705) with screws (185).
(24) Attach tube assembly (200) to cold water solenoid (refer to IPL Figure 6) on valve assembly
(180, IPL Figure 2). Tighten enough that tube (20, IPL Figure 13) can be oriented in
approximately its final position without any kinks or twists in teflon tubing (5).
(25) Attach hose fitting (25, IPL Figure 12) on cold water filter assembly (205, IPL Figure 2) to cold
water solenoid (refer to IPL Figure 6) on valve assembly (180, IPL Figure 2). Tighten enough that
housing assembly (65, IPL Figure 12) and tube assembly (50) can be oriented in approximately
their final positions without any kinks or twists in teflon tubing (20 and 55).
(26) Attach NO lead of switch assembly (290, IPL Figure 2) to negative post on brew solenoid (refer to
IPL Figure 6). Attach upper end of wire assembly (690, IPL Figure 2) to yellow dot post on brew
solenoid with screw (695) and stop nut (700). Attach brown wire from control switch assembly
(60) to yellow dot post on hot water solenoid (refer to IPL Figure 6). Attach upper end of wire
assembly (645) to negative post on hot water solenoid with screw (655) and nut (665).
NOTE: Each of these attachments is made with one screw (PN MS51957-26) and one stop nut
(PN MS20143-06) except attachment of two wire assemblies at negative post on hot
water solenoid requires a longer screw (PN MS51957-27).
(27) Connect tube assembly (175) to elbows (100 or 105, IPL Figure 6) on valve assembly
(180, IPL Figure 2) and to elbow (25, IPL Figure 7) on tank assembly (210, IPL Figure 2).
(28) Attach support (250) to power module assembly with guide (275), lock washer (285) and nut
(280). Slip this whole unit into position and attach to housing assembly (705) with screws (255 or
260 and 145), washer (265) and nut (270).
(29) Position drain valve assembly (245) against support (250). Install o-ring (240) on drain valve
assembly (245) and secure with water plug assembly (230).
(30) Connect tube assembly (200) or filter assembly (205) between drain valve assembly (245) and
fitting at end of anticipator tube (235, IPL Figure 7) on tank assembly (210, IPL Figure 2).
(31) Remove two screws (120, IPL Figure 4) and lock washers (125, IPL Figure 4) that hold cover
assembly (115, IPL Figure 4) on power module assembly (140, IPL Figure 2). Position cold water
filter body (refer to IPL Figure 12) in place and attach with these same screws and lock washers.
Connect tube assembly (consisting of tubes 50 and 60, IPL Figure 12) between drain valve
assembly (245, IPL Figure 2) and anticipator tube (235, IPL Figure 7).
(32) Attach wire assembly (710, IPL Figure 2) to tank assembly (210) and attach other end to
terminal 1 of terminal block (170, IPL Figure 4) at rear of power module assemblies
(140, IPL Figure 2) with flat washers (190, IPL Figure 4), lock washers (195, IPL Figure 4) and
nuts (200, IPL Figure 4). Attach three red heater leads to terminals 2, 3 and 4 of terminal block
(170) with flat washers (110), lock washer (115) and nut (120). Install switch assemblies (995, IPL
Figure 2), cover (1045) and standoffs (1055) with screws (1050). Put cover (165, IPL Figure 4) in
place on terminal block (170).
(33) Refer to Figures 2007 to 2010 for electrical connections in power module assembly (140, IPL

(460, IPL Figure 4).
(34) Wrap wires with miniature ties (975, IPL Figure 2) as required. If any terminals need replacing,
cover solder joints with teflon tubing (TU-310) for insulation. Replace PC board assembly (35, 15
IPL Figures 4, 4A) and secure cover plate assembly (5, 315 IPL Figures 4, 4A) in place with
screws (10, 320 IPL Figures 4, 4A).
(35) Slip faucet subassembly (110, IPL Figure 2) onto end of tube assembly (170) and attach to
housing assembly (705) with screws (95) and stop nuts (100). Screw aerator (105) into faucet
subassembly (110).
(36) For coffee makers 416-0001-23 and -41, install adapter (115) and spigot assembly (120) made
up of tube (125), packing (130) and bushing (135).
(37) Install teflon tubing (TU-379) on fitting assembly (5, IPL Figure 7). Route tubes down inside rear
wall of housing assembly (705, IPL Figure 2) through clip (220) and through hole in cup shelf.
(38) Fasten rail assembly (840) to housing assembly (705) and support (250) with screws (845).
Fasten rail assembly (850) to housing assembly (705) and power module assembly (140) with
screws (855).
(39) For Coffee Makers 416-0013-9, -17 and -19, attach trim panel (15) and plate (5) to housing
assembly (705) using screws (10A) and screws (20). For the other models, attach plate (5) with
screws (10).
(a) Install plate (15) on cup assembly (40) and secure with screws (20) and nuts (25).
(a) Install spacer plate (15A) on brew cup (10) and secure with screws (20A) and nuts (25A).
(b) With the pull down handle in the raised position, insert cup assembly (5A) into the Coffee
Maker subassembly.

1. General
A. This section contains the storage procedures for the Coffee Maker Assembly.
2. Procedure
NOTE: Prior to wrapping and packaging the coffee maker for storage, it should be cleaned and dried.
B. Enclose the assembly and desiccant; Military Specification MIL-D- 3464, in heat sealable film, Military
Specification MIL-F-22191, and seal the film using a sealing iron, Military Specification MIL-S-43336.
C. Store the assembly in an area with a temperature range of 65° F to 160° F (18.33° C to 71.11° C).

A. Numerical Index
The Numerical Index is an alphanumeric listing of all the part numbers in the Detailed Parts List. Each

number, and the total required number of units per assembly. The figure-item number is composed of
two parts. To the left of the dash is the figure number. It is the number of the figure in the ILLUSTRATED
PARTS LIST that shows the part. To the right of the dash is the item number. It is the number that
identifies a part in a figure.
B. Illustrations
The ILLUSTRATED PARTS LIST illustrations interrelate to the Numerical Index and the Detailed Parts
List. The separate illustrations pictorially describe recommended disassembly/assembly sequence and
support DISASSEMBLY and ASSEMBLY as well as the Numerical Index and the Detailed Parts List of
this manual.
(1) Fig-Item
The Detailed Parts List is arranged numerically by item numbers. These are the same item
numbers listed in the Numerical Index. In the Detailed Parts List, the figure number portion of the
figure-item number is listed only once per column. Immediately below a figure number are the
item numbers that appear on that figure. A dash in front of an item number means the
corresponding part is not shown in that or any other figure. Each item number is listed together
with its corresponding part number, nomenclature (description, assembly relationship), effectivity
