Preheating well test package prior to flowing well

General

Prior to starting the ESP Pump and commencing well test operations it may be beneficial to preheat the
well test package to ensure the heating of the produced fluids occurs as quickly and efficiently as possible
as this is a key factor when processing heavy oil fluids.

Before commencing with this procedure the following requirements will have been met.
• Well test system has been rigged up as per approved P&ID and Layout drawing.
• All Pre-Test preparations as detailed in Client programme have been completed
• Permits to Work will be in place as required.
• Toolbox Talk with those involved has been completed.

The well test flow lines and vessels will have been flushed with water as part of pressure testing and/or
Client programme to rig up surface Flowhead.

• Mixing Tank – GT001 Low level

Operating Procedure

1. Line up well test equipment in readiness to pump heated base oil from the Mixing Tank,
through the circulating line and in to the main flow pipe work and vessels (ensure the LP
Vertical Separator has a N2 cushion) and back to the Surge tank.

2. Switch on air driven Pump to transfer fluids from Base Oil Surge Tank to Mixing Tank at
low rate.

3. Monitor levels in both tanks for changes (Decrease level in Surge Tank, Increase level in
Mixing Tank).

4. Once levels are confirmed, start Electric Pump to commence circulating through the well test
package.

5. Monitor returns in Oil Surge tank and adjust air driven Pump to balance system flow rate
with Electric Pump. Confirm automated level control system is functioning correctly.

It may be necessary to occasionally stop and start electric pump depending on discharge rate of
air driven pump.

6. Continue to circulate well test system monitoring pressures and temperatures until system has
been pre-heated to an adequate temperature (70 - 90 ºC).

Note: For future reference, record heat increase at various stages within the well test
package.

7. Once a satisfactory temperature has been achieved, prepare to stop the preheating process.
Stop both air driven pump and electric pump.

8. Reduce the steam supply input to the heating process as required. As well test system is static
at this time the temperatures at each unit may start to increase quickly. Be prepared to reduce
steam accordingly.

9. Continue maintaining heat in well test system only if Well Test Operations (i.e. flowing the
well) are planned to commence shortly.

Control of Steam Heating System.

General

Due to the nature of the fluids the steam exchanger has been positioned upstream of the choke manifold to
get heat into the produce fluids as quickly as possible. The flow line from the drill floor to the test area
will be steam traced and lagged with the remainder of the flow lines lagged. Therefore it is necessary to
have the flow direct through the Steam Exchanger prior to start up and continuously throughout the well
test.

Two Steam Generator have been supplied to ensure the produced fluids can be heated as efficiently as
possible with temperature being increased to above 80 ºC to keep fluids as mobile as possible and assist
the separation process,
Each Steam Generator has been rigged up to one primary heating unit plus other secondary heating units.
The Steam Generators have, also been tied in together so we have the possibility to support the complete
heating system with one Steam Generator if second unit fails. However a single Steam Generator may not
be enough to maintain the higher temperatures required and therefore the second unit should be brought
back on line as soon as possible. This will also be dependent on flow rate from the well.

i. Conventional Steam Exchanger.


ii. Plate Heater.

Note: Both these units will have been rigged up with a conventional Temperature Controller system
which should be fully operational to automatically control the fluids temperature as required.

b. Secondary heating methods

i. Vertical Separator Tank c/w Steam Coils


ii. Twin Compartment Oil Surge Tank c/w Steam Coils
iii. Twin Compartment Base oil Surge Tank c/w Steam Coils
iv. Single Compartment Mixing (Gauge) Tank c/w 2” Steam Coil.
v. Upstream Pipe work Steam Tracing

The steam supply to these units are manually controlled by opening and closing inlet valve to
the steam coils of each unit.

Operating Procedure.

This procedural guide assumes that the Well Test package has been pre-heated prior to start up.

1. Confirm the 2” Isolation Valves between the two Steam Generators are closed on the steam
supply and return lines.

2. Confirm OPEN, the Valves on the steam return manifolds from each heating unit

3. Confirm OPEN, the steam outlet valves locally at each heating unit.

4. Confirm OPEN, the Valves on the steam supply manifolds to each heating unit.

5. As the well test package has been preheated prior to start up the manual steam inlet valves to the
secondary heating units will be PARTIALLY OPEN to maintain temperatures within the
vessels.

While waiting to flow well the temperatures within the vessels should be continuously
monitored, and steam inlet valves adjusted as required to regulate temperature.

Steam supply to primary units should be isolated to prevent overheating of flow lines. However
Steam Exchanger steam inlet valve should be OPENED periodically to maintain temperature
within vessel ready for start up.

6. For both Primary heating units once the Process Flow has been established through the well test
package, inject Steam through to the Vessel and Plates.

7. Set (TCV) Temperature Control Valve Control Box to the desired Steam Temperature.

8. The TCV will respectively 'CLOSE' or 'OPEN' on variation of the pneumatic signal from the
Control Box regulating the Flow of Steam through the Vessel and Plates.

9. Continue to monitor and record temperature throughout the well test system and adjust manual
valves at secondary heating units as required.

10. If the well is shut in at any stage it will be necessary to shut down the steam supply to the
primary steam units to prevent flow lines from overheating. Depending on subsequent
operations if may be necessary continue to heat vessel and/ or hot flush flow lines.

11. Once the Well Test Supervisor has confirmed there is no longer a requirement for steam.
a. The Steam Generator Operator will 'CLOSE' the Steam Outlet Valve on the Boiler to
stop the delivery of Steam to the Exchanger Vessel and Plate heater.
b. The operator will not 'CLOSE' the Steam Trap Isolation Valve.

c. The operator will allow the Exchanger Vessel to cool down.


d. During the cooling down process the steam will condense and drain by gravity through
the Steam Trap.

12. Additional steam heating maybe required depending on the forward plan. These additional steam
requirements will require the continued application of the above procedure.

Base Oil Transfer from Surge Tank to Mixing Tank.

General

Due to the nature of the produced fluids, base oil will be held in an independent Surge Tank and
preheated to approximately 80ºC. The base oil will then be transferred into the mixing tank, when
required, where it will be co-mingled with the produced heavy oil and further heated to increase
mobility prior to pumping to vessel.

The steam heating system for both tanks is defined as the secondary heating system in section 2. The
steam supplied to these two secondary heating systems should be controlled as per section 2.

The initial base oil transfer from the rig system to the Base oil Surge Tank will be controlled under
the rigs system which may include Permit to Work.

Operating Procedure

1. Ensure feed supply valves from rig system are closed and inlet valves of base oil Surge tank
are closed.

2. Set up well test base oil transfer flow path from Base Oil Surge Tank to Mixing Tank.

3. OPEN discharge valve of Base Oil Surge Tank.

4. Switch on air supply to transfer pump and commence pumping base oil to mixing tank.

5. Once required volume has been transferred to mixing tank. Stop pump. Cross check volumes
transferred.

6. CLOSE discharge valve of Base oil Surge Tank.

7. CLOSE inlet valve at mixing tank from diverter manifold and valve on diverter manifold to
mixing tank.

8. CLOSE valve on diverter manifold to mixing tank.

9. This completes the initial base oil transfer requirements.

It maybe be necessary to transfer additional base oil to the mixing tank throughout the well test
operations should sufficient flow rates/volumes be achieved. This may have to be done will
simultaneously transferring heavy oil from the Oil Surge tank to the mixing tank. The
Operational steps for the task are as detailed in section 5.

Heavy Oil transfer to Tote Tanks

General

Throughout this phase of the operations it will be necessary to ensure the Steam process is
operational and managed to heat the produced fluids and therefore maintain fluid mobility.

The 1st batch of Tote tanks have been positioned as per layout drawing 356165-P1. A suitable
transfer hose has been secure into top hatch of 1st Tote Tank.

This operating procedure assumes that the well is open and the well test package has been set up for
the main production flow path.

Operating Procedure

1. Position Operator at Tote Tanks to control filling hose and co-ordinate the stop/start of Tote
tank air driven transfer pump.

2. OPEN dump valve of Oil surge Tank. (Stand-by to OPEN valve on suction side of pump).

3. On instruction from Tote Tank Operator to “Start pump”, OPEN suction valve at pump.

4. Switch on air to pump and commence transferring fluids at low rate initially. Rate can be
increase under instruction from Tote Tank Operator.

Note: If it is required to change Tote Tanks, pumping operations should be suspended until
hose is repositioned and secured

5. Continue to pump out Oil surge tank until desired volume is achieved in tote tank. Stop pump
and CLOSE suction valve at pump.

6. CLOSE dump valve of Oil Surge Tank.

7. Continue to flow well to Oil Surge Tank and as per standard Surge Tank Operations.

Heavy Oil transfer to Mixing Tank (Gauge Tank)

General

Due to the nature of the reservoir fluids (Heavy Oil) there may be the requirement to dilute the
produce oil with base oil to reduce viscosity and increase mobility prior to transfer operations. The
diluting of the fluids will take place in the Mixing Tank (Gauge Tank) after the heavy oil has been
transferred from the Oil Surge Tank to the Mixing Tank. The mixing operation procedure is outlined
is section 6.

Throughout this phase of the operations it will be necessary to ensure the Steam process is
operational and managed to heat the produced fluids and therefore reduce viscosity and increase
fluid mobility.

This operating procedure assumes that the well is OPEN and the well test package has been set up
for the main production flow path.

This procedure further assumes that Standard Surge Tank operations are being conducted regards
flowing of low rate oil flow wells to the surge tank prior to transfer.

Operating Procedure

For the purpose of this procedure it is assumed that flow is lined up to the oil surge tank where
returns/levels are being monitored and the automated level control loop is operating correctly.

1. Prepare to transfer the oil from the surge tank to the Mixing Tank. This involves similar
techniques as those detailed in previous sections for transferring fluids to tote tanks.

2. OPEN outlet valve of Oil surge Tank.

3. OPEN inlet valve of mixing tank for oil line from Oil Surge Tank transfer pump.

4. Confirm CLOSED, the inlet valve of the mixing tank from diverter manifold.

5. Record levels in both tanks for reference.

6. OPEN suction valve of Oil Surge Tank transfer pump (P005).

7. Switch on air to pump and commence transferring oil from oil surge tank to mixing tank. The
LCV will now control the flow of hydrocarbons from the surge tank to the mixing tank.

8. Monitor the operation of the discharge line to the mixing tank, when level is lowered then the
LCV will close and the pump will dead head against the closed valve.

Note: Continuous monitoring of the surge tanks and mixing tank are still required as per
standard operating procedures.

9. Once operations have finished, CLOSE outlet valve of Oil Surge Tank.

10. CLOSE inlet valve at mixing tank.

11. Shut off air to the Oil Surge Tank transfer pump.

Circulate Mixing Tank (Gauge Tank)

General

Due to the nature of the reservoir fluids (Heavy Oil) there is the requirement to dilute the produce oil
with base oil to reduce viscosity and increase mobility prior to pumping operations. The diluting of
the fluids will take place in the Mixing Tank (Gauge Tank) after the heavy oil has been transferred
from the Oil Surge Tank to the Mixing Tank. The oil transfer operational procedure is outlined is
section 5.

Throughout this phase of the operations it will be necessary to ensure the Steam process is
operational and managed to heat the produced fluids and therefore reduce viscosity and increase
fluid mobility.

This operating procedure assumes that the well is OPEN and the well test package has been set up
for the main production flow path.

Operating Procedure

For the purpose of this procedure it is assumed that oil is being transferred from the Oil Surge Tank
to Mixing Tank. This mixing procedure should be conducted whenever there is heavy oil fluids
present in the Mixing Tank to maintain mobility.

1. As the mixing pump is air driven, ensure Killfrost lubrication is in place.

2. OPEN the inlet valve of the mixing tank on the flow line from mixing pump.

3. OPEN the outlet valve at rear of mixing tank on suction line to the mixing pump.

4. Switch on air to pump and commence circulating the Mixing tank fluids in a continuous closed
loop system.

5. Continue to circulate fluids whilst well test operations are ongoing. Pump operation should be
monitored continuously.

6. Once operations are complete, stop the pump and CLOSE both the Inlet and Outlet valves on the
tank.

This operation can be continued while simultaneously transferring oil or base oil into mixing
tank as per the operational procedures detailed in sections 3 and 5. This operation can also be
continued while simultaneously conducting pumping operations as detailed in section 7.

Transfer Operations inc. Flushing of Pipe Line to Vessel

General

Due to the nature of the reservoir fluids (Heavy Oil), and the flow rates expected. It is required to
produce the well to a mixing tank via the well test process system, before pumping out the oil/base
oil mixture to the vessel. This will help ensure that there is sufficient flow rate and pressure for
efficient transfer to take place. The transfer process is further enhanced by the ability of the process
system to reduce the viscosity of the oil with the addition of heat and to increase the mobility by
diluting the heavy oil with base oil. The diluting of the fluids takes place in the Mixing Tank (Gauge
Tank) as per section 6.

Throughout this phase of the operations it will be necessary to ensure the Steam process is
operational and managed to heat the produced fluids and therefore reduce viscosity and increase
fluid mobility.

This operating procedure assumes that the well is OPEN and the well test package has been set up
for the main production flow path.

Operating Procedure

For the purpose of this procedure it is assumed that oil is being transferred from the Oil Surge Tank
to Mixing Tank and the mixing/circulation loop is operational. It is also assumed that the fluids in
the mixing tank have been sampled and are suitably dilute and mobile for pumping operations.

The automated export loop will continuously export hydrocarbons from the mixing tank to the
tanker. Continuous monitoring of this system is required as per standard operating procedures.

1. Notify rig floor (Focal point for well test operations) that transfer operations are about to
commence.

2. Confirm line up is correct from mixing tank to tanker pipe line reeler.

3. Confirm with tanker personnel they are lined up correctly to receive fluids through the pipeline.

4. Ensure the valves on the electric pump are lined up correctly for starting pump. (I.e. In re-
circulation position).

5. Record level in Mixing tank prior to starting pump and throughout transfer operations.

6. Start electric pump and set valve of electric pump to discharge position to commence pumping
Oil/Base oil mixture to vessel.

7. The automated level and export flow system will control the flow of hydrocarbons from the
mixing tank to the vessel. Monitor pump status throughout operation.

8. Once operations are completed, close outlet valve of electric pump and open circulation valve,
Stop electric pump.

9. CLOSE the outlet valve of the mixing tank for the suction line to the electric pump.

Depending on well performance there is a high chance that further transfer operations will not
commence for a number of hours. Therefore it will be necessary to displace the transfer lines
with base oil. The following steps continue this task.

Well Test System Shutdown - Contingencies

General

Due to the nature and complexity of a Heavy Oil Well Test there are a number of aspects which may
stop production once start up has been initiated. These may not necessarily be planned (e.g. Well
conditions - low productivity or sand production, failure of downhole components, weather issues,
surface process system upsets, etc).
However once heavy oil production has been established through the surface well test package any
type of shutdown will allow produced heavy oil fluids to cool down in the process pipework, etc,
and may prove difficult to move for subsequent well flow requirements. Therefore it is important to
identify the nature on the shutdown and the likely duration before production can be re-established.
This affects which type of well test shutdown contingency is implemented to prevent flow line /
system from plugging

• Short duration shutdown – Circulate flow line system


• Long duration shutdown – Displace flow line system
• Export line shutdown

Throughout this phase of the operations it will be necessary to ensure the Steam process is

operational and managed to heat the produced fluids and therefore reduce viscosity and increase
fluid mobility.

These operating procedures, assumes that the well is OPEN and the well test package has been set
up for the main production flow path.

Operating Procedure – Short duration shutdown, Circulate flow line system

For the purpose of this procedure it is assumed that flow has now stopped from the well. It has been
confirmed that the shutdown will only be for a short duration (< 2hrs) and well test operations will
re-commence shortly.

Note: Confirm the “Control of Steam Heating” procedure is being implemented to ensure system
does not cause overheating at the various heating units.

Confirm the procedure for “Circulating Mixing Tank” is being implemented to ensure fluids in
mixing tank remain diluted and mobile.

Note: Additional base oil may need to be transferred into mixing tank as per procedure detailed
in section 3, if a large volume of heavy oil is to be dumped from Vertical Separator, and Oil
Surge tank. This is to ensure a suitable oil/base oil mix is maintained in mixing tank to ensure
fluids remain diluted and mobile.

Heavy Oil Operating Procedures

1. Confirm production from well has stopped and ESP pump has been shut down.

2. Confirm with Test Engineer that is okay to implement short duration shutdown procedure for the
well test process system.

3. Notify rig floor (Focal point for well test operations) that short duration shutdown procedures
are to be implemented for the surface process system.

4. CLOSE, Surface Safety Valve in the test area.

5. Commence lowering oil level in Vertical Separator to the Oil Surge Tank.

There are two methods with which this can be achieved,

1. Use the Oil Surge Tank Transfer pump to transfer fluids via the Vertical Separator,
dump line.
2. Nitrogen purge separator vessel to push fluids through oil line.

6. Once low level has been achieved in Vertical Separator, CLOSE Inlet valve, and CLOSE oil
outlet valve of separator.

7. OPEN the Bypass valve on the inlet of the Vertical Separator to direct flow to oil outlet. (This
bypasses Vertical Separator)

8. Confirm Oil system Meters have been Isolated and bypassed.

9. Transfer Heavy oil fluids from Oil Surge Tank to Mixing Tank as per procedure.

10. Once low level has been achieved stop transferring fluids to Mixing Tank.

11. Confirm OPEN, the inlet valve of mixing tank for oil line from Oil Surge Tank transfer pump.

12. Ensure the valves on the electric pump are lined up correctly for starting pump. (i.e. In re-
circulation position).

13. OPEN the outlet valve of the mixing tank for the suction line to the electric pump.

14. Record level in Mixing tank prior to starting pump and throughout circulating operations.

15. Start electric pump and set valves of electric pump to discharge position to commence
circulating Oil/Base oil mixture to upstream flushing point at data header.

16. Monitor returns in Oil Surge tank and start air driven Pump once level increase is observed.

17. Adjust air driven Pump to balance system flow rate with Electric Pump.

Heavy Oil Operating Procedures

The automated level control systems should keep the balance of fluids between the surge tank
and mixing tank. It is still necessary to monitor the tanks and pumps at all times as per standard
operating procedures.

18. Continue to circulate well test system monitoring pressures and temperatures maintaining
system at the required temperature for start up (70 - 90ºC).

10. Once it is confirmed well test operations are to resume, be prepared to stop the circulating
process.

11. Set valves of electric pump to circulation position, Stop electric pump.

12. Stop oil surge tank, air driven transfer pump and CLOSE suction valve at pump inlet

13. CLOSE the outlet valve of the mixing tank for the suction line to the electric pump.

14. Reduce the steam supply input to the heating process as required. As well test system is static at
this time the temperatures at each unit may start to increase quickly. Be prepared to reduce
steam accordingly.

15. Commence realigning well test package, ready for well test start up and production through well
test process system.

Operating Procedure – Long duration shutdown, Displace Flow line System

For the purpose of this procedure it is assumed that flow has now stopped from the well. It has been
confirmed that the shutdown will potentially be of a long duration (> 2hrs) and well test operations
are temporarily suspended.

Confirm the “Control of Steam Heating” procedure is being implemented to ensure system
does not cause overheating at the various heating units.

Confirm the procedure for “Circulating Mixing Tank” is being implemented to ensure fluids in
mixing tank remain diluted and mobile.

Additional base oil may need to be transferred into mixing tank as per procedure detailed in
section 3, if a large volume of heavy oil is to be dumped from Vertical Separator, and Oil Surge
tank.

Heavy Oil Operating Procedures

This is to ensure a suitable oil/base oil mix is maintained in mixing tank to ensure fluids remain diluted
and mobile.

Note: Depending on the volume of oil/base oil in the Mixing tank before and after the Long Duration
Shutdown procedure it may be necessary to dispose of these fluids to the vessel as per the Vessel
Transfer Procedure detailed in section 7, to be ready for future well test operations.

1. Confirm production from well has stopped and ESP pump has been shut down.

2. Confirm with Test Engineer that is okay to implement long duration shutdown procedure for the
well test process system.

3. Notify rig floor (Focal point for well test operations) that long duration shutdown procedures are
to be implement for the surface process system.

4. CLOSE, Production Wing Valve on surface flowhead.

5. Commence draining completely, the oil level in Vertical Separator to the Oil Surge Tank.

There are two methods with which this can be achieved

1. Use the Oil Surge Tank Transfer pump to transfer fluids via the Vertical Separator,

dump line.
2. Nitrogen purge separator vessel to push fluids through oil line.

6. Once Vertical Separator has been drained, CLOSE Inlet valve, and CLOSE oil outlet valve of
separator.

7. OPEN the Bypass valve on the inlet of the Vertical Separator to direct the flow path to oil outlet.
(This bypasses Vertical Separator)

8. Confirm Oil system Meters are ON-LINE and ready to be flushed with base oil.

9. Transfer Heavy oil fluids from Oil Surge Tank to Mixing Tank as per procedure.

10. Once low level has been achieved stop transferring fluids to Mixing Tank.

Confirm there is sufficient volume space remaining in Mixing Tank to complete displacement
operation fully. If not transfer any fluids to vessel prior to starting displacement.
Well test package will now be aligned to displace the produced heavy oil from the flow line
systems with base oil

11. Confirm OPEN, the inlet valve of mixing tank for oil line from Oil Surge Tank transfer pump.

12. Record level in mixing tank throughout displacement operations.

13. Start Base oil Surge Tank, transfer pump and commence flushing/displacing system with base
oil via upstream flushing point at data header.

14. Monitor returns in Oil Surge tank and start air driven Pump once level increase is observed.

15. Continue to displace flow line system, monitoring pressures and temperatures maintaining
heating operations throughout displacement.

16. Once base oil returns are observed at Oil Surge Tank prepare to stop displacement operations.

17. Stop base oil surge tank transfer pump and CLOSE discharge valve at pump.

18. CLOSE outlet valves of base oil surge tank.

If required, arrange to refill base oil surge tank as per rig procedures for future operations.

19. Continue to transfer base oil/oil fluids from Oil Surge Tank to Mixing Tank as per procedure.

20. Once low level has been achieved stop transferring fluids to Mixing Tank

21. CLOSE the suction valve at the inlet of the Oil Surge Tank transfer pump.

22. CLOSE the oil outlet valves of the Oil Surge Tank. CLOSE the inlet valve of the mixing tank.

If required, transfer mixing tank volume to vessel as per procedures.

Well test system should now be displaced to base oil therefore heating requirements can be
review and stopped if necessary.

Once it is confirmed well test operations are to resume, and if the well test package has cooled
down it will be necessary to commence Pre-Heating the well Test package prior to flowing well
as per procedure detailed in section1.

Heavy Oil Operating Procedures

Operating Procedure – Export line shutdown

• Determine the reason for the export line shutdown.

• If the shutdown is due to a spurious alarm, then reset the ESD Valve and continue to transfer
hydrocarbons to the tanker through the export line.

• If the shutdown is for a problem with the tanker or export line shut down the ESP, shut the
well in at the IRDV and commence short duration shutdown procedure. Once the problem has
been remedied, operations can recommence.
