5.7.3.2 Vertical adjustment


The altitude of the horizontal beams' top should be adjusted to their nominal altitude +0 / -10mm, before the
rails are laid on them. A nominal 10mm metallic rectangular baseplate is planned under the elastic pad. The
rail altitude of the rail will be adjusted on each bearing point, using additional 10mm, 5mm, 2mm and 1mm
shims.

5.8 Centre pitted tracks


At some locations, track pits shall enable Etihad Rail employees to do access to the vehicles' underframe, only
between the rails. This is namely the case on sections where the maintenance of road vehicles (trucks, pick
ups, …) is planned.

5.8.1 Center pitted track sections


The Centre pitted tracks will be executed at the following locations :

5.8.2 Design description


The proposed design for Centre pitted track is the laying of rails on the top of the concrete walls of the pit.
The top of the embedded rail will flush with the surrounding surface of the slab. The outer side of the rails will
be sealed to the concrete of the slab by using an appropriate resin. An overall section of the system is shown
in drawing D0201-S02-ERT-DG-62105.

HISTORY
The Sika story begins with a major feat of construction - the
electrification of the St. Gotthard rail tunnel in Switzerland.
When this project presented itself, the firm founded 1910 in
Zurich by Kaspar Winkler, seized the opportunity to

1 SCOPE
This Method Statement is written as a guideline for the use of Icosit® KC ERS system, using Icosit® KC 340/65. This
document shall be used and referred to, in combination with all other relevant Product Data Sheets (PDS), Material
Safety Data Sheets (MSDS) and the specific Project Specifications.
Icosit® KC ERS system must only be carried out by trained and experienced specialists, if additional clarification or
advice is needed, please do not hesitate to contact your local Sika ® Technical Service Department who will be pleased
to assist you.
This document only describes the Icosit® KC ERS system, using Icosit® KC 340/65. For Icosit® KC DF system, please
refer to their respective Method Statements.

2 SYSTEM DESCRIPTION
Icosit® KC system / ERS has been used in a large variety of rail projects globally since 1970s. It has been nominated
as the most suitable system from technical point of view and as the most cost-effective solution in terms of project’s
life cycle costs. The system is mainly composed from 1 product (Icosit® KC 340/65 or other) which offers uniform
and monolithic behavior to the rail fixing system without the risk of either using various products with different
properties or assuring the bonding in each inter-surface.
Icosit® KC system / ERS is an effective and comprehensive system suitable for continuous rail fixing (eg. 60R1, 60R2,
49E1, etc.).

The advantages of Icosit® KC system are shown below:


• Uniform and monolithic behavior of the rail fixing system
• Uniform distribution of the loads to the foundation
• Full bonding of the system without inter-surfaces (elimination of risks) between products of different
properties

2.1 REFERENCES
Hardness tests are recommended to be performed according to ISO 48-4:2018, by using a Shore A hardness
durometer.

2.2 LIMITATIONS
• The products must only be used in accordance for their intended applications. The system configuration as
described in the Product Data Sheets must be fully complied with and may not be changed.
• The Icosit® KC ERS system may only be used by experienced professionals. All rail fixing works must be carried out
as directed by a suitably qualified Engineer as the Supervising Officer.
• For any other specific construction / build information please refer to the relevant Engineer’s specifications, details,
drawings, and risk assessments.
• The most recent and relevant local Product Data Sheets (PDS) and Material Safety Data Sheets (MSDS) apply.
• Always record the batch numbers for the Icosit® KC products that are used each day.
• For application in cold or hot conditions, pre-condition the resin materials for at least 24 hours in temperature
controlled storage facilities to improve the on-site mixing, application and pot life limitations. Condition product
parts before application preferably at ~+15 °C to assist with flow and curing speed.
• Special attention should be paid to the ambient environment and conditions. Observe the minimum / maximum
temperatures for substrate, atmosphere and the materials, as well as taking care to avoid application in dew point
conditions (Application temperature must be at least +3°C above the dew point).
• The substrate moisture content must be less than 3 % (TRAMEX measurement). All of the surfaces to be treated
must be dry, clean, free of surface water or ice.

3 PRODUCTS

3.2 MATERIALS STORAGE


Materials must be stored properly in undamaged, original sealed packaging, in dry cooled conditions at
temperatures between +5°C and +35°C. Protect all of the products from direct sunlight. Please refer to
the specific information contained in the respective product data sheets regarding the minimum and
maximum storage temperatures and times. All of these Icosit® KC PU resin based products can be stored
for up to 12 months from the date of production.

4 EQUIPMENT

4.1 CLEANING
Clean all tools and application equipment with Sika® Colma® Cleaner immediately after use. Any uncured product
should be wiped up with a rag wetted with solvent. Hardened material can only be removed mechanically.

5 HEALTH AND SAFETY

5.1 RISK ASSESSMENT


The risks to health and safety from everything including any defects in the structure, working
procedures and all of the chemicals used during the materials installation must be properly
assessed and safely accommodated.
Any working areas on platforms and temporary structures must also provide a stable and safe area
to work. All work and working procedures must be carried out fully in accordance with the relevant
local health and safety legislation.

5.2 PERSONAL PROTECTION


Work Safely!
Safety shoes, gloves and other appropriate skin protection should be
worn at all times. The use of disposable or new / clean protective
clothing during the materials preparation and application is strongly
recommended.
Always wear nitrile based protective gloves when handling epoxy
adhesives / impregnating resins, as they can otherwise cause skin
irritation. Additionally apply barrier cream to hands and any
unprotected areas of skin before starting work.
Appropriate eye protection should be worn at all times whilst
handling, mixing and installing the products. Carrying an eye wash with
you at all times is recommended.
Always wash hands with suitable soap and clean water after handling
the products and before food consumption, smoking, visiting the toilet
and after finishing work.
The work area needs to be well ventilated and operatives should take frequent breaks in fresh air to avoid any other
health issues.
Silica dust produced by the grinding or blast cleaning of concrete can be hazardous. Protect yourself and others by
using a vacuum grinder or vacuum blast cleaning equipment with dust extraction and abrasive recycling attachments
respectively. Always wear a dust mask/respirator when grinding concrete. Do not inhale the concrete dust.

5.3 FIRST AID
If the epoxy resin based adhesive products come into contact with eyes or mucous membranes,
remove any glasses or contact lenses and rinse with clean warm water for 10 to 15 minutes then
seek medical attention. Any chemical spillages on skin must be cleaned immediately and rinsed
thoroughly with clean warm water.

5.4 WASTE DISPOSAL


Do not empty any surplus material into drainage or water systems; dispose of all waste materials and
packaging responsibly through licensed waste disposal facilities or contractors, fully in accordance
with local legislation and the relevant authorities’ requirements. Also avoid any chemical materials
run-off into soil or into waterways, drains or sewers.
Any uncured adhesive waste, spillages and / or leftover Sika® Colma® Cleaner must be disposed of as
hazardous waste and according to local regulations. Cured adhesive waste can be disposed of safely
as normal building materials waste according to local regulations.

6 PREPARATION

6.1 CONCRETE CHANNEL


The mechanical preparation is carried out to remove
cement laitance, any loose and friable materials and
achieve a profiled, open textured surface. Any surface
defects such as honeycombing, blowholes and voids must
be fully exposed.
The final surface must be smooth, dry and free of
damaged concrete and any other contaminants as dust,
foreign particles, cement laitance, oil, grease, surface
coatings, curing compounds, waxes and impregnations
etc., which could adversely affect or inhibit the bond of
the rail fixing system to the concrete. Dry the rail channel, e.g. blowing water out of the trough using compressed
air.
The substrate moisture content must be less than 3% pbw (TRAMEX measured).
Repairs to concrete surface irregularities, blowholes or voids must be made with a suitable repair mortar such as
Sika MonoTop® cementitious products or Sikadur® epoxies. Further advice on all aspects of concrete repairs can be
obtained from Sika® Technical Service Department.
The actual strength of the concrete substrate must be verified on all projects. If the concrete has to be repaired,
then another test must be performed after the repairs are completed and adequately cured. Minimal pull off
strength 1,5 MPa.
Concrete must normally be older than 28 days (dependent on the environmental situation, the mix design and
effective strength requirements).

6.2 RAIL
Steel substrates must be prepared
mechanically using suitable abrasive
blast cleaning to remove all corrosion
products and achieve a bright metal
finish. All dust, loose and friable
material must be completely removed
from all surfaces before application of
the product and associated system
products, preferably by vacuum
extraction equipment. It is assumed
that before this operation, the steel
surface was cleaned of dirt and grease, and the worst rust was removed by rebounding with a hammer. After
vacuuming the surface, any remaining traces of contamination shall show only as slight stains in the form of spots
or stripes. Its appearance should match the photo marked with the symbol Sa 2 1/2. Avoid dew point conditions.

6.3 RESINS
The resins should be mixed and used as described below. Avoid aeration during all mixing actions.
The pot life begins when the resin and hardener are mixed. It is shorter at high temperatures and longer at low
temperatures. To obtain proper workability time at high temperatures, store components A and B at +15 oC before
mixing. For details on the performance, pot life and other characteristics of the Icosit® KC products, please refer to
the relevant Product Data Sheet.

Icosit® KC 330 Primer is a 1-pack, polyurethane ready to use, solvented, reaction-curing primer.
During application and curing, air and substrate temperature should be ideally at least +5 °C. Lower temperatures will
delay the curing process. If relative air humidity falls below 25 %, chemical reaction and curing will be delayed.
Beware of solvent fumes vaporizing from product during and after application. Poorly ventilated work areas need
forced ventilation during application and drying. If a waiting time of 3 days is exceeded, Icosit® KC 330 Primer must
be removed from substrate by blast cleaning, grinding or other.
Icosit® KC 340/65 is a fast-setting, 2-component, PU grout for continuous embedded tracks (Shore A 70±5).
The resins should be mixed and used as described below. Avoid aeration during all mixing actions.
Pre-batched Units:
Continuously mix all of Part A in its container at a speed of ~600-800 rpm (120-140mm stirrer’s diameter) for ~30
seconds, then gradually add all of Part B for ~60-80 seconds in order to ensure material is mixed from the container
walls and the base by the stirrer during mixing.

7 APPLICATION
7.1 GENERAL
Prior to starting the application, measure and record the substrate moisture content (to be less than 3% - TRAMEX
measured), the relative humidity and determine the dew point. The temperature must be min. 3°C above the dew
point. In case of concrete (moisture content more than 3% - TRAMEX measured) or steel substrates, Icosit® KC 330
Primer should be applied as primer both for channel and rail.

7.2 PRIMER APPLICATION

Icosit® KC 330 Primer


Prime the rail (initially) and then the concrete channel with
Icosit® KC 330 Primer (consumption: 0,1-0,2kg/m2), by roller or
brush. Ensure a continuous coat is covering the substrate.
Contents of open containers should be used within the same
day. Freshly applied Icosit® KC 330 Primer optionally could be
broadcasted with Quartz Sand 0,4-0,8 mm (approx. 2-3kg/m2).

Waiting time before overcoating:

Please refer to the Product Data Sheet for information regarding open time and waiting times between the
different primer / resin application steps.

7.3 ICOSIT® KC 340/65 INCLINATION PADS


Before applying the ERS, prepare inclination pads with Icosit® KC 340/65 to obtain the correct inclination of the rail
in the channel. The dimension of the inclination pads for a specific section is shown in the drawing below.

7.4 RAIL PLACEMENT & EMBEDMENT
The minimum thickness of the filler material Icosit KC 340/65 is 15 mm. Primed (prepared - cleaned according to the
requirements of the technical specifications) rail with Icosit KC 330 Primer. Ensuring proper waiting time (1- 24 hours,
depending to the relative humidity) set the rails in the primed rail channel, in the plan and profile, place on the
previously made Icosit KC 340/65 leveling pads with rail inclination 1:40, spread out in a span of 1.5 m to 2.0 m).
Adjustments regarding vertical positioning of the rail can be made using previously made Icosit KC 340/65 leveling
pads with rail inclination 1:40.

Correct position of the rail using wooden tough wedges (e.g. oak) and temporary gauge bars, used only temporary
in first phase of application Icosit KC 340/65, to ~15 mm measured from the bottom of the rail channel. Apply Icosit
KC 340/65 only on one side of the rail, so the material flows out from the opposite side. Adjustments regarding
horizontal positioning of the rail can be made using wooden wedges. Wedges’ dimensions should be chosen to avoid
contact with the freshly applied resin. Protect channel edges using masking tapes prior to the application of Icosit®
KC 340/65.

Icosit® KC 340/65 application
Icosit® KC 340/65 application takes place in 2 phases. During the 1 st phase, Icosit® KC 340/65 is poured in ~15mm
(~3,9 dm3/ rail meter) thickness above channel’s bottom from the one side of the rail to the other, avoiding air
entrapment. Avoid contact of the wooden wedges with the fresh-applied Icosit® KC 340/65.
After waiting time of ~24h @20oC, the wooden wedges and temporary gauge bars are removed when the 1st phase
(~ 3,71 kg = 3,9 dm3/ rail meter) of Icosit® KC 340/65 applied product is cured. During the 2 nd phase (~10,93 kg = 11,5
dm3/ rail meter), pour the correctly mixed product into the vertical parts to the designed height.

8.3 SITE INSPECTION


On site, all aspects of preparation, mixing, and application of materials should be continuously observed and
recorded, including the following:
• Surface preparation and testing
• Materials labels and batch numbers
• Mixing of the resin materials
• Application of the products to the rail and channel
• Curing of the materials
• Icosit® KC 340/65 testing
• All other details relating to the system specification

Visual inspection: In order to control mixing quality of the material, pour a small amount (approx. 50ml) of the mixed
Icosit® KC 340/65 into a transparent plastic cup at each stage of Icosit® KC ERS system during Icosit® KC 340/65
application. After ~30min from the application in the cup and turn it upside-down. Then, remove the specimen from
the cup and observe possible leaks. The mixture should seem homogeneous, without leakage and delamination.
Tack-free after ~2h @20oC.

Shore A Hardness: Both Icosit® KC 340/65 applied into the channel and poured in the transparent plastic cups should
follow the curing rate between Shore A hardness and curing time (see below). The test take place according to the
requirements of ISO 48-4: 2018 by using a Shore A hardness durometer.

1. Sika UAE L.L.C. ("Sika") warrants to the Customer that the Sika Products listed above and
supplied by Sika will, at the Delivery Date, meet the technical properties as specified in the
relevant Product Data Sheets at the Delivery Date.

2. If, during the Warranty Period, the Customer gives written notice to Sika of any defect in the
Sika Products for which Sika is responsible pursuant to this Warranty, Sika shall, subject to
the terms and conditions of this Warranty, deliver to the Customer free of charge
replacement Sika Products. Such delivery is the sole remedy of the Customer under this
Warranty.

3. This Warranty is conditional upon satisfaction of each of the following conditions:


3.1. The Customer has paid Sika in full for all the relevant Sika Products delivered for the Project.
3.2. Defects related to the Sika Products are reported in writing to Sika within 7 days of discovery, and, in
any case, within the Warranty Period, and must include details of the type and nature of the failure of
the Sika Products, batch numbers of the Sika Products, location of the Sika Products and copies of the
relevant site quality assurance reports, and Sika has had the opportunity to inspect and repair any

such damages or defects.
3.3. Sika Products have been stored, applied and maintained in strict accordance with Sika’s Product Data
Sheets, Method Statements and other recommendations as well as in accordance with good practice
within the construction industry in particular (where applicable) with regard to sealing joints, bonding
agents, terminations and other detailing works
3.4. The defects are not the result of any of the following:
a) Poor or negligent housekeeping and maintenance, including but not limited to insufficient
maintenance and/or repair of areas of intensified use,
b) Non-compliance with any guidelines regarding storage and application of the Sika Products,
including but not limited to usage within shelf life, and any other non-compliance with the
relevant Product Data Sheets, Project specifications and/or Method Statements,
c) The quality of the substrate to which the Sika Products are applied is not meeting the applicable
requirements of Sika, including but not limited to disintegration of the substrate, or
d) Any physical damage resulting from external effects (including force majeure, acts by third
parties, impact from third party products), unforeseen structural settlement or movement,
contact with incompatible substances or wear and tear, including any purely aesthetic changes in
the Sika Products.
e) Wear and tear to the Sika Product.
3.5. The Sika Products are used for their intended and approved use.
3.6. No alterations, additions or repair measures have been effected to the Sika Products and/or the
materials adjacent to them have been taken without Sika’s prior approval.
3.7. All reasonable measures to limit existing damage or prevent imminent damage have been taken by
the owner and/or the Customer.
3.8. The application of the Sika Product has been executed by a properly trained and Sika approved
applicator and the application has been sufficiently documented.

4. This Warranty shall exclusively apply to the Sika Products used in relation to the referenced
Project. This Warranty contains all the provisions between Sika and the Customer relating to
liability for the Sika Products in connection with such Project, and such provisions shall apply
instead of any liability provisions in any contract between Sika and the Customer (whether
oral or written), any terms of purchase or any other terms and conditions. In particular, Sika
shall not be liable for any defect arising from the incorrect application of the Sika Products
by the Customer or any third party. The presence of any Sika personnel on the Project site
shall not imply any responsibility of Sika whatsoever.

5. Sika’s maximum aggregate liability to the Customer in connection with the Sika Products for
the Project, whether arising in or caused by breach of contract, tort (including negligence),
breach of statutory duty or otherwise, shall in no circumstances exceed the total net
invoiced amount for the Sika Products listed above and delivered to the Customer for the
Project. This limit shall be reduced by 20% of the total net invoiced amount at the end of
each and every year of the Warranty Period with the first reduction occurring at the end of
the first year of the Warranty Period.

6. Save as expressly stated herein, Sika shall not be liable to the Customer in connection with
the Sika Products for the Project, for any loss of income, loss of actual or anticipated profits,
loss of business, loss of contracts, loss of goodwill or reputation, loss of anticipated savings
or indirect or consequential loss or damage of any kind, in each case howsoever arising,
whether such loss or damage was foreseeable or in the contemplation of the parties and
whether arising in or caused by breach of contract, tort (including negligence), breach of
statutory duty or otherwise.

7. This Warranty may not be assigned.

8. There are no conditions, warranties, representations or terms, express or implied as to the
Sika Products, that are binding on the parties except as specifically stated in this Warranty;
any condition, warranty, representation or other term which might otherwise be implied
into or incorporated in this Warranty or any other contract, whether by statute or otherwise,
is hereby expressly excluded.

9. This Warranty is governed by the material laws of the State of United Arab Emirates. Any
dispute or difference which arises between the parties out of or connected with this
Warranty including any dispute as to the validity of the Warranty or the termination thereof,
shall be referred to arbitration in accordance with the rules of the DIFC–LCIA Arbitration
Centre, from time to time in force, which rules are deemed to be incorporated by reference
into this Clause. For the purposes of any arbitration proceedings commenced pursuant to
this Clause:
a) the number of arbitrators shall be one;
b) the seat, or legal place, of the arbitration shall be the Emirate of Dubai, United Arab Emirates;
c) the place at which the arbitration takes place shall be the Emirate of Dubai, United Arab Emirates;
and
d) the language to be used in the arbitral proceedings shall be English.

10. Each of the parties agrees that, to the extent permissible by law:
a) it will submit to the non-exclusive jurisdiction of the courts of the Dubai International Financial
Centre for the purposes of ratifying any award made pursuant to arbitration proceedings
conducted in accordance with Clause 9;
b) it will not challenge any arbitral award made pursuant to arbitration proceedings conducted in
accordance with Clause 9; and
c) it will not object to or challenge any application to enforce any arbitral award made pursuant to
arbitration proceedings conducted in accordance with Clause 9.
