Service Bulletin: 18 Misuse of “Emergency Stop” function

Equipment Type: JetGo 28V DC GPUs

Models: All models with factory Emergency Stop installed
Years: 10/2014 andService
later Bulletin 18
Subject: Improper use of emergency shutdown stop switch
Date: May 21, 2015

It has come to our attention that the standard factory-installed “E-Stop” or Emergency Stop (optional on
models prior to Nov 2014) has been improperly used. This switch is designed to immediately stop both
the aircraft’s power output and the engine function in the case of an engine or generator anomaly. It is
an EMERGENCY STOP ONLY and not designed to bypass standard shutdown procedures.

Figure 1: The Emergency Stop is to NOT be used during routine shut-down procedures.

JetGo GPUs by design have an automatic engine-generator cool-down system. When the unit has been
in service at rated RPM and the operator switches the unit to the OFF position, the unit is designed to
enter idle mode for a period of approximately one minute prior to shut down.

It is extremely important to allow the unit to go into this one-minute cool-down mode after operation.
When complete, this unit will shut down with no further action required by the operator. Pushing the
EMERGENCY STOP switch forces the engine to immediately shut off and can cause overheating of the
turbo charger, generator, and related components.

REPEATED USE OF THE EMERGENCY STOP WILL VOID THE JETGO MANUFACTURERS WARRANTY AS
WELL AS THE KUBOTA ENGINE WARRANTY.

Resulting repairs can include premature replacement of turbo charger and lines, generator, regulator
system, and wiring. If it is determined that the improper use of the Emergency Stop was a causal factor
in these failures, warranty coverage will be terminated.

If you have questions or concerns contact the factory by phone at +1 (208) 378-9888, or by email at
service@aerospecialties.com.

Safety
To ensure safe operation, please read the following statements and understand their meaning. This manual
contains safety precautions which are explained as follows. Please read carefully.

Usage
The JetGo Ground Power Units (GPUs) provide regulated 28.5V to 29.5V DC electrical power for aircraft starting and
electrical service.

Safety Precautions

DANGER!
“Danger” is used to indicate the presence of an immediate hazard which, if not avoided, will result in serious
personal injury or death, and could include property damage. Danger notices in this manual are indicated with
the following label:
WARNING!
“Warning” is used to indicate the presence of a hazard which, if not avoided, could result in serious personal
injury or death, and could include property damage. Warning notices in this manual are indicated with the
following label:
CAUTION!
“Caution” is used to indicate the presence of a hazard which, if not avoided, could result in minor or moderate
personal injury or property damage. Caution notices in this manual are indicated with the following label:

ROTATING PARTS!
Keep hands, feet, hair, and clothing away from all moving parts to prevent injury. Never operate the
engine with covers, shrouds, or guards removed.

HOT PARTS!
Engine components can get extremely hot from operation. To prevent severe burns, do not touch
these areas while the engine is running or immediately after it is turned off. Never operate the
engine with heat shields or guards removed.

LETHAL EXHAUST GASES!

Engine exhaust gases contain poisonous carbon monoxide. Carbon monoxide is odorless,
colorless, and can cause death if inhaled. Avoid inhaling exhaust fumes, and never run the engine
in a closed building or confined area.

AERO Specialties JetGo 550Mti & 550Mti-RJ Operation and Maintenance Manual v.07/15

7

EXPLOSIVE FUEL!
Diesel fuel is extremely flammable and its vapors can explode if ignited. Store diesel fuel only in
approved containers, in well-ventilated, unoccupied buildings, and away from sparks or flames. Do
not fill the fuel tank while the engine is hot or running, since spilled fuel could ignite if it comes in
contact with hot parts or open flames. Do not start the engine near spilled fuel. Never use fuel as
a cleaning agent.

EXPLOSIVE GASES!
Before disconnecting the negative (-) ground cable, make sure all switches are OFF. If ON, a
spark will occur at the ground cable terminal, which could cause an explosion if hydrogen gas or
gasoline vapors are present.
Batteries produce explosive hydrogen gas while being charged. To prevent a fire or explosion,
charge batteries only in well ventilated areas. Keep sparks, open flames, and other sources of
ignition away from the battery at all times. Keep batteries out of the reach of children. Remove all
jewelry when servicing batteries.

ELECTRICAL SHOCK!
Never touch electrical wires or components while the engine is running. They can be sources of
electrical shock. Do not operate GPU with electrical panels removed.

FLAMMABLE SOLVENTS!
Carburetor cleaners and solvents are extremely flammable. Keep sparks, flames, and other
sources of ignition away from the area. Follow the cleaner/solvent manufacturer’s warnings and
instructions on its proper and safe use. Never use fuel as a cleaning agent.

Component Safety Features

• Exhaust Heat Shield
• Fan Guard
• Full Enclosure
• Control Circuit Fusing

Functional Safety Features

• Master On/Off switch controls power to the alternator, starter, and instruments.
• Aircraft contactor switch controls output power to aircraft power cable. This can be activated regardless of the
engine operation. The green LED ‘contactor’ light will illuminate when the power to the aircraft cable is active. In
the event of an emergency, the aircraft contactor switch can be moved to the OFF position to de-energize aircraft
power cable.

Protection Systems
Overvoltage:
All JetGo diesel hybrid GPU models are equipped with a solid state overvoltage protection system. This system is
designed to sense any overvoltage condition. When an overvoltage condition occurs it will trip a relay that opens
the main contactor, thereby discontinuing power delivery when under load. The system will not allow the contactor
to close during initial power applications if the GPU is in an overvoltage state. The overvoltage module is factory
adjusted to instantly activate at 32V DC (applies to units with serial numbers 304, 505, and higher. Kits for all
other units available).
Undervoltage:
All JetGo diesel hybrid GPU models are equipped with 24V DC aircraft starting batteries that are actively providing
power whenever the contactor is closed. These batteries augment the 28V DC diesel driven generator to supply
the high peak starting amperage JetGo units provide. The redundancy of the diesel battery hybrid design protects
against low voltage situations that can occur when relying on conventional diesel generator sets.

Closed Circuits
Refer to qualified maintenance personnel.

Personal Protective Equipment

Safety glasses must be worn when operating the equipment.

Safety Guidelines
• Aircraft contactor must be in “Off” position (contactor light will be off) while connecting cable to aircraft.
• Aircraft contactor must be in “Off” position (contactor light will be off) while cable is being disconnected from
aircraft.

Fuel Recommendations

Diesel fuel is extremely flammable and its vapors can explode if ignited. Store diesel fuel only in
Explosive approved containers, in well-ventilated, unoccupied buildings, away from sparks or flames. Do not
Fuel! fill the fuel tank while the engine is hot or running, since spilled fuel could ignite if it comes in
contact with hot parts or sparks from ignition. Do not start the engine near spilled fuel. Never use
fuel as a cleaning agent.

Fuel Specification

The engine must only be used with diesel fuel oil which conforms to the following:
USA Specifications Diesel fuel No2-D ASTM D-975
NOTE: The fuel injection equipment is manufactured to very accurate limits and the smallest particle of dirt
will destroy its efficiency. Fuel free from water and contaminants is of the utmost importance.
Please refer to the Kubota documents in Appendix A and Appendix B of this manual concerning the use of both
Ultra Low Sulphur Diesel (ULSD) and Bio-diesel fuel in the JetGo’s Kubota engine.
The use of Jet A fuel will require lubrication additives.

Description of Alarm Systems

Oil Light
This light illuminates to indicate low oil pressure in the engine. If this light illuminates, the engine will be shut off.
Check oil level; if engine shuts down due to under-run conditions, the oil light will also illuminate.

Temperature Light/Glow Plug Activation

This light illuminates to indicate that the engine has overheated and will be shut off. Refer to Kubota engine
manual.
Glow plug activation: light will blink on and off before engine starts for a pre-determined period (typically 5-10
seconds). This is normal.

Low Fuel/Alarm Light

This light will illuminate if the low fuel circuit is activated. The engine will shut down, preventing air from entering
the air pump. This occurs approximately 1 gal (3.8 L) from empty. If this occurs, press the swtich to the STOP
position and refuel the GPU.

Service Bulletin: 18 Misuse of “Emergency Stop” function

Equipment Type: JetGo 28V DC GPUs

Models: All models with factory Emergency Stop installed
Years: 10/2014 and later

Towbar Operation (550Mti)

• Release ball lock pin and extend the towbar fully. The towbar is fitted with a ‘Stop Bolt’ that will prevent it from
becoming separated from the GPU.
• Refit ball lock pin into the towbar and make sure it is secure. This will prevent the towbar from retracting inadver-
tently while towing.
• Release brake fully so that the front of the GPU can be fully lifted onto the receiving hitch of the towing device.
• Use orange handle to lift the towbar into position.
• Reverse the above instructions to retract towbar.
• Always retract the towbar when not in use so as to prevent accidental injury to persons or damage to property.

Brake Operation (550Mti)

• Press the foot brake lever fully down to apply the brake.
• To release the brake, move the brake lever fully to the up position.
• Always apply the brake when the GPU is not being towed or being attached to a tow hitch.

Pre-start: all switches to “OFF” position

Complete all the following routine maintenance prior to operating this Ground Power Unit:
• Using the quick release rubber latch at the front of the unit, the top portion of the case will easily open to allow
access to the engine and generator components. Be careful when closing the casing not to catch or pinch cloth-
ing or body parts.
• Check engine oil level.
• Check fuel level. Press Fuel Assist button to check fuel level. If GPU requires fuel, add fuel.
• The fuel tap should always be in the vertical open or “ON” position. For maintenance or shipping, rotate the fuel
tap lever to the horizontal “OFF” position to cut off the fuel supply. Prior to initial use verify the fuel tap is in the
“ON” position.
• Before starting daily operations, check for any water contamination in the fuel site bowl. The fuel filter-site
bowl assembly is mounted to the outboard side of the fuel tank. If a small amount of water is present it
should be drained prior to use. If the bowl has noticeable debris or an excessive amount of water is present,
the filter should be replaced immediately. Otherwise maintain filter during normal scheduled maintenance as
recommended in your Kubota service manual.
• Refill the fuel tank by opening the green fuel filler lid. Take care not to overfill the 9 US Gallon
(34 L) capacity tank. For your safety, NEVER remove the flame arresting filler neck. Allow the unit to cool down for
at least 10 minutes prior to fuel service. Close and latch the green lid securely after refilling and properly clean any
accidental fuel spills that may have occurred during refueling.
• Check and assure that both GPU engine intake and cooling exit areas are clear and unobstructed.
• Check condition and tension of the engine fan belt.

Daily service checks

NEVER PERFORM SERVICE CHECKS OR MAINTENANCE WITH THE ENGINE RUNNING!

1. Checking the Oil
Remove the oil dip stick and wipe with a cloth. Reinsert and remove again to check that the oil level is
sufficient. Add oil as required. Make sure that the dipstick is inserted completely following the oil check.
Properly clean any accidental oil spills that may have occurred during service.
2. Checking Coolant Level
Coolant level can be monitored using the white coolant reservoir bottle by the radiator. Coolant level should be
between the upper and lower quantity lines at all times. When unit is cold the coolant should be close to the
lower line. Once unit is up to temperature the level will rise to the upper line. Should your unit require additional
coolant extreme caution must be exercised. When coolant level is low, add coolant to reservoir bottle. If bottle is
empty, coolant must be added through the radiator fuel cap. See information below.

COOLANT IS HOT WHEN UNIT IS IN OPERATION AND CAN CAUSE SEVERE BURNS AND OR DEATH.

AERO Specialties JetGo 550Mti & 550Mti-RJ Operation and Maintenance Manual v.07/15
Questions? Contact AERO Specialties at +1 (208) 378-9888
27

Never remove the radiator cap when the unit has been running. Allow unit to cool completely, then cover cap
with a towel and slowly rotate the cap. Let pressure escape prior to completely removing cap. Add coolant
to the top of the inner tank and replace cap. Add coolant to the reservoir’s lower cool line. Remove all tools
gloves and rags from the area and start your unit. Allow unit to run for 15 minutes and adjust level in reservoir
accordingly.

Operating Procedures
1. Fuel check system
• Depress the fuel level button before starting the GPU, check the fuel level indicated on the control panel gauge.
Add fuel as required.
• Approximately 1 gallon (3.8 L) prior to running out of fuel, the fuel shutoff switch will automatically shut down the
engine. Refill the fuel tank and restart the engine. This switch eliminates the need for the traditional bleeding of a
diesel fuel system when running out of fuel.

2. Easy start and operation of GPU

• Flip red switch to the RUN position to start the GPU. Unit will take a 5-10 seconds to pre-heat the engine glow plugs
and will automatically start upon reaching the preferred pre-heat temperature. If the engine does not automatically start
the first time, it will attempt an automatic restart up to two more times. Please keep in mind that flipping the red switch
to the STOP position will cancel this function.
• When the engine is at full RPM, the generator will provide a nominal 28.5 volts as indicated on the voltmeter. The
ammeter will only function when the aircraft is drawing power from the GPU. The ammeter will then display the
actual current draw demanded by the aircraft.

3. Contactor switch and flow of current

• Visually inspect the DC output cable for excessive wear or damage. Attach output cable head to aircraft
receptacle prior to closing contactor.
• Move the momentary toggle switch to the ON position to “close” the contactor and provide current to the aircraft.
At this time the green contactor “on” indicator will illuminate. Move the momentary toggle switch to the OFF
position to “open” the contactor and stop the flow of current to the aircraft. Always start and stop the GPU with
the contactor in the OFF position.

4. Static Power Supply

• Your versatile JetGo GPU can also be used for aircraft maintenance without running the diesel engine. Aircraft
systems will be supported with 24VDC power supply, allowing for in-hangar and ramp maintenance operations.
Attach output cable head to aircraft receptacle and “close” the contactor switch. In static mode the voltmeter
will not display a voltage reading, however 24VDC power is being supplied to the aircraft. Use should be limited
to short periods as the unit’s aircraft starting batteries will be discharged during static use. Over discharging can
cause damage to the aircraft start batteries.
• Ensure that following aircraft engine starts or 24 volt static operations you allow the GPU a minimum of 10
minutes to recharge before performing additional engine starts. You will generally find that your JetGO is already
at 95% or greater state of charge before the pilot is ready to initiate his aircraft engine start procedures. Batteries
must always be at greater than 25.65 volts to provide the recommended aircraft starting amperage.

5. Easy shutdown
• Flip the red switch to the STOP position to shut down the unit’s engine. On the 550Mti unit this will reduce the
engine to an idle state for approximately 1 minute and will then automatically shut down; this assists the cooling
and lubrication of the turbocharger allowing for longer equipment life.

Aircraft Start Up
Overview:
The JetGo units depend on their batteries to be fully charged in order to provide the best aircraft starts. The
recommended procedure for guaranteeing the batteries are fully charged prior to starting aircraft is to start the JetGo
engine (which charges the batteries), attach the GPU to the tug and tow it to the aircraft, double-check that the
contactor switch is off. After the aircraft start, the JetGo shutdown procedure is the same in reverse: leave the GPU
engine running until the unit has been towed back to the hangar. Recommended run time is slightly more than 10
minutes.
NOTE: High amperage availability is dependent on the condition of the batteries.
• GPU should be operated with contactor switch in the ‘Off’ position for a minimum of 10 minutes if the GPU has
been standing unused for more than 72 hours. This will provide additional charge to the batteries to ensure a
strong starting current. The generator will charge the batteries while plugged into an aircraft providing that the
continuous amperage draw from the aircraft is less than 600 amps.

Ether-based cold-start aids must not be used under any circumstances because these will cause engine damage.
Turn off aircraft power cable switch when not in use. This switch controls the contactor within the unit and energizes
the aircraft power cable.

Until ready for use, always leave this switch in the off position.

Aircraft Power Cable Contactor Switch in “Off” Position (LED Off)

1. Make sure Aircraft Power Cable Contactor switch is in OFF position (LED is not lit)

Do not connect cable to aircraft unless aircraft power cable switch is off.
• Refer to aircraft manufacturer’s instructions.

2. Flip the RED switch on START controller to the RUN position

• Glow plugs will pre-heat
• Engine will then start at idle and will automatically ramp up to operating RPM
• Generator will automatically energize at approximately operating RPM
• Voltmeter will read approximately 28-29V

29

• All warning lights will be extinguished on start control

• The external lights and instrument light will illuminate while the engine is running

If the flywheel is still rotating when the starter is engaged, the pinion and ring gears may clash.
In the event of a “false start,” that is, if the engine gets up sufficient speed to disengage the starter, but fails to
continue running, the engine must be allowed to come to a complete halt before a restart attempt is made.

3. Unit is now ready to provide electrical power to the aircraft

• Follow aircraft manufacturer’s recommendations on plugging the aircraft power cable connector into the
aircraft receptacle.
• After proper connection has been made to the aircraft, move aircraft power switch to the green ON position (LED
On). This will energize the cable and provide power to the aircraft.

Shut Off/Shutdown Procedures

Aircraft Power Cable ‘Contactor’ Switch Off
1. Move the ‘contactor’ switch to the green off position (green LED off), this will de-energize the aircraft power
cable
2. Follow aircraft manufacturer’s recommendations on unplugging the aircraft power cable connector from the
aircraft receptacle
3. Run unit for approximately 10 minutes after aircraft start to replenish batteries
4. Flip red switch on engine control to the STOP position. Engine will slow to idle RPM for approximately 1 minute.
This will assist in lubrication of the turbocharger and the cool-down of components. Engine will then shut down
automatically.
5. Verify cable is disconnected prior to towing. Aircraft damage will be caused unless cable is disconnected and
stowed prior to towing

STATIC (BATTERY ONLY) OPERATION

The JetGo units can be used as a battery cart to supply in-hanger 24V DC power directly to the aircraft without
using the Kubota diesel engine.
Consult the Northstar Battery Technical Manual at the rear of this manual to determine how long the batteries will
power aircraft systems based on amperage draw from the aircraft.

Batteries must be fully charged after in-hangar usage before attempting aircraft starts. Make certain that you return
the batteries to a 100% state of charge after using the JetGo in the hangar for maintenance. Run the Kubota
engine outside the hangar for at least 20 minutes to fully recharge the batteries. Verify before shutting down the
JetGo that the batteries are fully charged.
Do not allow batteries to drop below 30% state of charge. This will damage the batteries, resulting in poor
performance and reduced battery life.

Maintenance Overview
1. Grease points
The GPU has Zirk grease points on the wheels and casters and should be lubricated regularly during scheduled
PM service.
2. Main tire replacement (single pin design)
The pneumatic tires and wheels on the main axles have been equipped with quick release pins to aid in the
removal and refit of a tire to minimize down time. Take care when jacking up the GPU to ensure the jack is in
contact with the steel chassis and not the fiberglass casing. Inflate the tires to the maximum pressure as per
the PSI noted on the sidewall of the tire. This will aid in the hand maneuvering of the GPU.
3. Oil change
The rubber drain hose is located at the base of the GPU; a suitable containment tray will be needed when
draining the oil. Open the petcock valve on the bottom of the sump noting the protection latching device. Oil
will then flow through the hose into your containment tray. Ensure that the petcock is fully closed and safely
latched before refilling with oil. Remove the oil filter with a counter clockwise rotation. Clean filter mounting
service and replace oil filter per the manual’s recommendation. Lightly lubricate the new oil filter’s seal with
clean oil and secure with a ¾ turn following filter seal contact with engine. Please allow the unit to cool down
prior to oil service. Properly clean any accidental oil spills that may have occurred during service.
4. Check engine fan belt
At the recommended Kubota service intervals, the fan belt should be checked for condition and tension. Belt
tension should only allow for roughly ½” to ¾” of “play” or movement. Replace as necessary. Do not perform
this inspection when the unit is running.
5. Air filter
To remove the air filter, un-snap the retaining clips and remove the cover to expose the air filter. Gently pull the
filter element out of the housing and discard. Install new filter and affix cover to filter housing insuring the dust
spout is pointing in the downward position.

6. Air Inlets and Outlets

Assure the inlet and outlet screens are clean and unobstructed. These allow for the engine and generator airflow
required to assure long term performance of your unit.
7. Electrical components (weatherproof)
All main electrical components and fuses are stored in a weatherproof compartment found underneath the
instrument panel. Using a 1/8” allen key, remove the six screws to gain access to these compartments. If the
fuses are blown or need replacing, they will illuminate when the green “on” switch is depressed. Replace all
blown fuses with the same type noted in the manual.

Welcome
Please read this manual thoroughly before installing and operating your
new PowerBrightTM Power Inverter. This manual contains information
you need to obtain the performance required for your application. Keep
this manual for future reference.

TM
About PowerBright Inverters
TM
PowerBright , an innovator in portable inverter design, has developed
a new line of super-efficient power inverters with the highest surge
capability in the industry. These extremely advanced, microprocessor
controlled units run cooler and more reliable than any in their class. This
unit has the highest efficiency available (up to 90%), so that longer run
times and extended battery life are achieved.

This PowerBrightTM Inverter converts low voltage, direct current (DC) to

110 volt modified sine wave (MSW) alternating current (AC).

A Higher Wattage Inver ter May Be Required

To determine whether the PowerBrightTM ML3500-24 will operate a
particular appliance or a combination of appliances, run a test. All
inverters are designed to automatically shut down in the event of a
power overload. This protection feature prevents damage to the unit
while testing appliances with combined wattages in the 3500 watt range.
Turn on the highest wattage appliance first then other appliances. If an
appliance combination in the 3500 watt range will not operate properly,
then it is likely that this PowerBrightTM inverter does not have the
required capacity to operate the appliance in question.

WARNINGS, CAUTIONS AND NOTES

It's very important that any operator and installer of this inverter read and
follow all WARNINGS, CAUTIONS AND NOTES and all installation and
operation instructions. In particular, comply with WARNINGS (possibility
of serious injury or death), CAUTIONS (possibility of damage to the
inverter and/or other equipment), and NOTES (included to assist you in
achieving the maximum performance and longest working life from this
advanced-design inverter.

WARNINGS: INVERTER OUTPUT

This is a heavy-duty device that produces voltages similar to
commercial AC power.
• Danger of shock or electrocution - treat inverter output the same
as commercial AC power.
• Do not use the inverter near flammable materials or in any
locations that may accumulate flammable fumes or gases. This
is an electrical device that can briefly spark when electrical
connections are made or broken.
• Do not allow water or other liquids to contact the inverter.
• Do not use appliances with damaged or wet cords.

CAUTIONS: INVERTER OPERATING ENVIROMENT

• Surrounding air temperature should be between -20°C and
• 40°C – ideally between 15°C and 25°C (60 - 80°F).
• Keep the inverter away from direct sunlight, if at all possible.
• Keep the area surrounding the inverter clear to ensure free air
circulation around the unit. Do not place items on or over the
inverter during operation. The unit will shut down if the internal
temperature gets too hot. Restart the inverter after it cools.
• This PowerBrightTM inverter will only operate from a 24V power
source. Do not attempt to connect the inverter to any other
power source, including any AC power source
• Do not reverse DC input polarity – this will void the warranty.

APPLIANCE CAUTIONS
• Do NOT plug in battery chargers for cordless power tools if
• the charger carries a warning that dangerous voltages are
present at the battery terminals.
• Certain chargers for small nickel-cadmium or nickel-metal-
hydride batteries can be damaged if powered by this inverter.
Two types of appliances are susceptible to damage: Small,
battery-operated appliances such as flashlights, cordless razors
and toothbrushes that plug directly into an AC receptacle.
• DO Not use this inverter with the above two types of equipment.
• The majority of portable appliances do not have this problem.
Most portable appliances use separate transformers or chargers

Questions? Contact AERO Specialties at +1 (208) 378-9888
218

that plug into AC receptacles to supply a low-voltage DC or AC

output to the appliance.
• Some fans with synchronous motors may slightly increase in
speed (RPM) when powered by the inverter. This is not harmful
to the fan or to the inverter.
• Route appliance cords and extension cords to prevent accidental
pinching, crushing, abrading and tripping people,
• Use safety approved extension cords rated at15 amps or higher.
• GFCI devices may not work with modified sine wave (MSW)
power.
• This inverter is not tested for use with medical equipment.
• This inverter is not tested for use in marine applications.
• In the event of a continuous audible alarm or automatic shut
down, turn the inverter OFF immediately. Do not restart the
inverter until the source of the problem has been identified and
corrected.
• When attempting to power lead acid battery chargers, with
modified sine wave, monitor the temperature of the battery
charger for approximately 10 minutes. If the battery charger
becomes abnormally warm, immediately disconnect it from the
inverter.

WARNING: DANGER OF BATTERY EXPLOSION –

INSTALL A FUSE
Battery Banks can deliver very high levels of current that can
vaporize metal, start fires and cause explosions. PowerBrightTM recommends
installing one ANL type fuse and fuse holder close to the positive battery bank
terminal. This fuse protects the batteries from accidental DC cable shorts,
which can cause batteries to explode. ANL fuses and fuse holders are
available at most marine supply stores.

CAUTIONS:
• Loose connections can result in a severe decrease in voltage
• that can cause damage to cables and insulation.
• Failure to make correct polarity ( Pos, Neg ) connection between the
inverter and the battery bank can result in blowing fuses in the inverter
and can permanently damage the inverter. Damage caused by reversed
polarity is not covered under the PowerBrightTM warranty.

219

• Making the connection to the Positive terminal may cause a spark as a

result of current flowing to charge capacitors within the inverter. This is
a normal occurrence.
• Because of the possibility of sparking, however, it is extremely important
that both the inverter and the 24 volt battery be positioned far from any
possible source of flammable fumes or gases. Failure to heed this
warning could result in fire or explosion.
• Operating the inverter without correctly grounding the unit may result in
electrical shock.

Getting Started
When a motorized appliance or a tool turns on, there is an initial surge of
power to start. This surge of power is referred to as the "starting load" or
"peak load." Once started, the tool or appliance requires less power to
operate. This is referred to as the "continuous load" in terms of power
requirements. You will need to determine how much power your tool or
appliance requires to start up (starting load) and it's continued running
power requirements (continuous load).

Power consumption is rated in watts, or it can be calculated from

amperes (amps). This information is usually stamped or printed on most
appliances and equipment. If this information is not indicated on the
appliance or equipment, check the owner's manual. For electrically
sensitive equipment, contact the manufacturer to determine if the device
you are using is compatible with modified sine wave AC.

Multiply: AC AMPS X 110 (AC voltage) = WATTS

This formula yields a close approximation of the continuous load of your
appliance.
Multiply: WATTS X 2 = Starting Load for most appliances
This formula yields a close approximation of the starting load of most
appliances. Exceptions are motorized appliances such as pumps,
freezers and air conditioners. These appliances can have startup loads
of up to eight times the rated watts.

Determining the DC Power Requirements

Powering multiple appliances from the high-power ML3500-24 inverter
requires a 24 volt battery. To calculate the approximate power in amps a 24
volt battery bank has to supply you need to know the current, or amps
required for powering the continuous AC load. A shortcut method is to divide
the continuous AC load wattage by 20. For example, the continuous AC load
is 2000 watts. The current (amps) is: 2000/20 or 100 amps at 24 VDC.
Add to the load any DC appliances that may be powered by the battery bank.

Sizing the Battery

To determine the minimum battery bank ampere-hour rating that you
will need to operate appliances from the inverter, and any DC
appliances powered by the battery bank. Follow these steps:

1. List the maximum wattage that the inverter has to provide (as above).
2. Estimate the number of hours the appliances will be in use between
battery recharges. This will differ depending on appliances. As an
example, a typical home-use coffeemaker draws 500 watts during its
brew time of 5 minutes, it maintains the temperature of the pot at about
100 watts. Typical use of a microwave oven is only for a few minutes.
Some longer operating time appliances are lamps, TV's, computers and
refrigerator/freezers.
3. Determine the total watt-hours of energy needed. Then multiply the
average power consumption in watts by the number of hours of run time.
For example: 2000 watts for 10 hours = 20,000 watt hours.
Using the 2000 watts (or 100 Amps) for 10 hours example as above,
then 100 amps is needed for 10 hours. This provides us with the basic
amp-hours (AH) of battery that is required. Ten hours at 100 amps
equals 1000 Amp Hours (AH). This answer is just a beginning because
there are other conditions that determine actual run time. These include:
• AC appliance load and time in use (basic Amp Hour)
• Cable gage and length (cable losses)
• Charge level of the batteries (between use, chargers have to be
able to fully charge the batteries)
• Temperature of the batteries (colder batteries provide fewer amps)
• Age and condition of the batteries (older batteries lose capacity
(amp hours)
• Compliance with turning off unnecessary AC and DC loads.
If there is any doubt about sizing the battery bank, it is safe to over
estimate the amp hour requirements of the battery bank.
Note:
The type of batteries you use to power your high power inverter is important.
Operating a high-power inverter will routinely discharge batteries and they will
require frequent recharging. Batteries used to start engines are not designed
to repeatedly charge and discharge. PowerBrightTM recommends using “deep-
cycle” or “marine” rated batteries.

Cable Gauges
When connecting the inverter to a battery bank use the thickest stranded
insulated copper wire available, in the shortest length practical. If the inverter
and the battery are positioned within four feet of each other, a minimum of #2
gauge wire should be used to make the connections.
When the distance between inverter and battery bank is four to six feet, a
minimum of #0 gauge wire is required.

Mounting the Inverter

TM
Your PowerBright Inverter should not be mounted under the hood of a vehicle.
If installing in a vehicle, choose a dry, cool, ventilated area closest to the battery
as practical. Before drilling any mounting holes, make sure that there are no
wires, fuel lines, or tanks directly behind the surface to be drilled.

To mount the inverter:

1. Inverter ON/OFF switch must be in the OFF position.
2. The inverter should be mounted horizontally.
3. Position the inverter against the mounting surface and mark locations of the
mounting screw openings.
4. Remove the inverter and drill four mounting holes.
5. Fasten the inverter to the mounting surface using corrosion-resistant fasteners
sized #10 or larger.

Connecting the Inverter

This inverter has two DC cable connections, one positive and one negative. The
order of steps in the following procedure minimizes the danger of sparking near
the battery bank.
1. Prepare all cable set ends with ring terminals at the battery ends.
2. Install one fuse holder with fuse in the Pos cable close to the battery
bank end.
3. Make sure the ON/OFF switch located on the front panel of the inverter
is in the OFF (O) position.
4. Ensure all appliance cords or extension cords are disconnected from
the inverter.
5. Connect an AWG 8 stranded insulated wire to the enclosure ground
terminal and connect the free end of the wire to the vehicle’s chassis or
any other ground point.

6. Connect the unfused cable to the Negative (-) terminal of the battery bank.
7. Connect the Negative cable to the Inverter’s Negative (-) terminal.
8. Insulate the end of cable to be connected to the Pos (+) Inverter terminal.
9. Connect the fused cable to the battery bank Pos (+) terminal.
10. Connect the Pos cable end to the Pos (+) inverter terminal.
NOTE: Sparking is normal for the first connection.
Make sure you have good secure connections – Do not over-tighten.

Operation
1. Turn On (I) the inverter. Make certain the Over Load LED is not lit.
2. Turn OFF (0) the inverter. The Over Load LED may briefly "blink" and the
audible alarm may also sound a short "chirp." This is normal.
3. When you have confirmed that the appliance to be operated is turned off,
plug an appliance cord into one of the four 110v AC Outlets on the front
panel of the inverter.
4. Turn ON the inverter.
5. Turn the appliance on.
6. Plug in additional appliances and turn them on.
Notes:
• The audible alarm may make a momentary "chirp" when the inverter is
turned OFF. This same alarm may also sound when the inverter is
being connected to or disconnected from the 24 volt battery bank.
• When using an extension cord from the inverter to an appliance the
extension cord should not be longer than 50 feet.

Television and Audio Suggestions

TM
Although all PowerBright inverters are shielded and filtered to minimize
signal interference, some interference with your television picture may be
unavoidable, especially in weak signal areas.
However, here are some suggestions that may improve reception:
1. First, make sure that the television antenna produces a clear signal under
normal operating conditions. Also, ensure that the antenna cable is properly
shielded and of good quality.
2. Change the positions of the inverter, antenna cables and TV power cord.
3. Isolate the TV, its power cord and antenna cables from the 24 volt power
source by running an extension cord from the inverter to the television set.
4. Coil the television power cord and the input cables running from the 24
volt power source to the inverter.

5. Attach a "Ferrite Data Line Filter" to the television power cord. More than
one filter may be required. These filters are available at most electronic
supply stores.
Note:
Some inexpensive audio systems may produce a slight "buzzing" sound when
operated with the inverter. The only solution to this problem is to use a sound
system with better power supply filtering.

How This Modified Sine Wave Power Inverter Works

There are two stages in which this power inverter changes the 24 volt DC (or
battery) power into 110v AC (household current).
STAGE1: This inverter uses a DC to DC converter to increase the DC input
voltage from the battery to 145 volts DC.
STAGE2: The inverter then converts the high voltage DC into 110v AC
(household current), using advanced MOSFET transistor in a full bridge
configuration. This design provides this PowerBrightTM inverter with the
capability to start and run difficult reactive loads, while providing excellent
overload capability. The waveform that is generated by this conversion is a
"modified sine wave" as shown in the diagram below.

a pure sine wave. Consequently, most meters will not read the RMS
outpvoltage of the inverter, use any multimeter identified as "True RM

Best use of Battery Power

Make sure any appliances are energy efficient and turned off after use.
Use Compact Florescent Lamps. Wherever possible, charge with Solar
Panels or Wind Generators. Do not allow lead acid batteries to remain
discharged for long periods of time, they lose capacity (amp hours).
Disposal / Recycling of Inverter / California Proposition 65
Electronic products are known to contain materials that are toxic if improperly
disposed. Contact local authorities for disposal and recycling information.
This inverter is certified to be “lead free”. Transformers in this inverter contain
nickel composites. Nickel is a known neuro-toxin if ingested.
