1 Diesel Pump Control Box Instructions

1.1 System Name:

Control box for diesel pump, Figure 1 shows


the control box outline.

1.2 System Description:

“Perfect” system is our company newly


developed control system for diesel pump,
this system continue our company’s
philosophy towards fire fighting pump and
emergency pump with diesel engine. All the
control systems are using integrated panel.
LCD screen and notification light, press on the Figure 1
switches on the panel will jog the automated control, easy
controlling, do not need any professional programming or
coding, easy to learn.

PLC-P602: Specially make for diesel pump automated control system, come with
function to monitor, detect and faulty protection for the engine.

Main feature as below:


- LCD screen resolution is 132x64, come with backlight, can choose between
Chinese and English, easy to use;
- Using Hard Acrylic as screen protection which is wear and scratch resistance;
- Using silica panel and button, good for high and low temperature environment;
- Come with RS485 communication port, use MODBUS standard for
“telemetering, remote signalling and remote control systems” function.
- Come with CANBUS port, can connect to fuel injection system with J1939, not
only can monitor data (such as water temperature, oil pressure, revolution, fuel
consumption and etc), also via CANBUS port to control startup, stop, increase
and decrease speed and etc;
- 6-channel analog sensor, 3-way fixed resistor type, 3-way flexible configuration
resistor type, current type, voltage type
- Multiple temperature, pressure, water level sensor curve can be use immediately,
can customise sensor curve;
- Precisely collect parameters of engine, come with various protection, such as
high water temperature, low oil pressure, overspeed, under speed and etc.;
- Come with speed control function, can manually control speed of engine;
- Can switch between idle speed and high speed;
- All outputs are relay outputs;
- Users are able to change the parameters setting, all the changes will be saved in
the internal flash storage, the settings will not be lose when the system is power
down;
- Can choose between revolution and oil pressure as start up option;
- Rotating speed data can be obtains via sensor or charging generator;

- Wide power supply range from 8 to 35 VDC, can adapt to difference battery
voltage;
- Come with history record, real time clock, timer switch (every month/week/day)
for startup;
- Come with heater, cooler, fuel pump control;
- Come with maintenance function, can set the action when maintenance time is
near;
- All the parameters are control digitally, abandoning the analog adjustment
method of the conventional potentiometer, increase the machine’s reliability and
stability;
- Modular structural design, Flame retardant ABS outer shell, pluggable terminal
block, embedded installation, compact structure, easy to install.

1.3 Basic Function:

3.1 Control protection: System can have real time monitoring control on engine
and pump via various sensor and control module, which shows the
operating status and related measurement of all parameters such as rotating
speed, water temperature, oil pressure, oil level and etc on the LCD screen
on the panel. Achieving manual, auto start/stop, monitoring and faulty
protection function on pump set;
3.2 Pump set faulty pre-alarm: Abnormal engine rotating speed (overspeed/
under speed), high temperature of engine coolant, low oil pressure,
abnormal battery voltage (over voltage/under voltage), low fuel level;
3.3 Control panel have power switch, emergency stop button, emergency forced
control startup mode;
3.4 Control system have: manual, auto and emergency manual start up and
emergency stop function;
3.5 Control box can achieve 2 type of startup mode: auto signalling startup and
emergency startup; 2 type of stop mode: normal stop and emergency stop.
3.6 Come with 1 set of batteries.
3.7 Internal components are using imported Schneider products (including air
switch, indicator switch, emergency stop, intermediate relay and etc)

1.4 Structural Parameters:

4.3 During handling, please use the correct lifting device to avoid damage

1.5 Working Environment:

5.1 Surrounding air temperature should not be higher than +40℃, and within 24
hours, the average temperature should not be higher than +35℃,
surrounding air temperature not lower than -10℃;
5.2 Clean air; air humidity at the highest temperature of +40℃, should not
higher than 70%, at lower temperature, higher humidity is allowed, such as
90% at +20℃;

5.3 Altitude should not higher than 5000m;
5.4 No conductive dust, chemical corrosive gas, no explosive or fire hazard.

1.6 Precautions

6.1 Cabinet and pump set should be reliably grounded;


6.2 Wiring should be strictly in accordance to the wiring diagram;
6.3 When repairing or replacing components, make sure that they are being
carried out in the event of power off;
6.4 The control cabinet should be regularly maintained, clean the dust, in order
to maintain the insulation level of the electrical components inside the
cabinet.

2 Controller Operation Instructions

2.1 Button Function Description

Alarm Indicator: Slow flashing when warning alarm; fast flashing when alarm is

2.4.1 Sensor Settings

- When the sensor is reselected, the sensor curve will call the standard value. If
the temperature sensor is set to SGD as factory default, the temperature sensor
curve is the SGD curve; when SGX is selected, the sensor curve is the curve of
SGX.
- If the standard sensor curve is different from the sensor used, select “Custom
Sensor” and enter the custom sensor curve.
- When entering the sensor curve, the X values must be entered in ascending
order, otherwise an error will occur.
- When the sensor is selected as "Not Used", the sensor curve does not work.
- If the corresponding sensor has only an alarm switch, this sensor must be set to
“Not Used”, otherwise an alarm shutdown or warning may occur.
- You can set the ordinates of the first few points or the last few points to be the

2.4.2 Test Run

Before the system is officially running, it is recommended to do the following


checks:
a) Check that all wiring is correct and the wire diameter is appropriate;
b) The DC working power supply of the controller is insured, and the positive and
negative poles connected to the starting battery are not connected incorrectly;
c) Take appropriate measures to prevent the engine from starting successfully
(such as removing the wiring of the fuel valve), check and confirm that it is
correct, connect the starting battery power, the controller will execute the
program;
d) Press the power button, the engine will start, after the set number of starts, the
controller will send a start failure signal; press the stop button to reset the
controller;
e) To resume the action to prevent the engine from starting successfully (restore
the fuel valve wiring), press the power button again, the engine will begin to
start. If everything is normal, the engine will go through idle speed (if idle speed
is set) to normal operation. During this period, observe the engine operation;
f) If you have any other questions, please contact our service staff.

3 Control and Operating Instructions

3.1 Diesel Engine Inspection Before Startup

3.1.1 Fuel level check: There are two places for fuel level check. The first place is
on the controller on the control system. One is the fuel level. The above
shows the percentage (%) of fuel oil in the fuel tank. The other is the
mechanical oil level gauge/oil level gauge on the fuel tank. The fuel oil level
can be seen in these two places. Under normal circumstances, the fuel oil
level should reach about 80%.
3.1.2 Engine oil check: Pull out the oil level gauge. There are two lines above the
oil level gauge (L low; H high). It can be seen under normal circumstances,
the oil level should reach about 80% between the two lines.
3.1.3 Coolant check: Look at the water level gauge above the expansion hydration
tank. Under normal circumstances, it should reach about 80% of the water
level gauge.
3.1.4 Air filtration check: View the filter indicator, which is normally displayed in
“green”. If the air filter is clogged, the filter indicator will change to “red”.

3.2 Control System Inspection

3.2.1 Controller check: Turn on the "control power" switch, check the data on the
controller, and the system has no faulty alarm;
3.2.2 Internal switch check: Open the electric box door, check all the internal
switch fuse in close position and check the mains charger power light
is on.

3.3 Startup/Shutdown Procedures

3.3.1 Automatic Startup and Shutdown Operation

3.3.1.1 Automatic Startup Sequence

a) Press button, the indicator next to the button illuminates to indicate that
the engine is in auto power on mode.
b) When the remote power-on input is valid, enter the “boot delay” and the
automatic mode indicator flashes.
c) After the power-on delay is over, the auto mode indicator stops flashing and
turns solid, the preheat relay output (if configured), the LCD displays “preheat
delay XX”.
d) After the warm-up delay is over, the fuel relay outputs the set pre-start fuel time
(default 1s), and then starts the relay output; if the engine does not start
successfully during the “start time”, the fuel relay and the start relay stop
outputting and enter the “start” Interval", waiting for the next start.
e) Within the set number of starts, if the engine does not start successfully, the
controller issues a start failure shutdown, and the LCD alarm page displays a
start failure alarm.
f) At any startup, if the startup is successful, it will enter the “safe running time”.
During this time, low oil pressure, high water temperature, underspeed,
charging failure alarm amount is invalid. It will enter “startup idle delay” after
safe operation delay is finished. (if the power-on idle delay is configured).
g) During the startup idle delay, the underspeed alarm is invalid. After startup idle
delay is over, it will enter “high speed warm-up time delay”. (if the high-speed
warm-up delay is configured).
h) When the high-speed warm-up delay ends, the engine enters the normal
running state. If the speed is not normal, the controller will sounds the alarm
and shutdown the engine. (the alarm page of the LCD displays the alarm
amount).

3.3.1.2 Automatic Shutdown Sequence

a) When the remote start signal fails and the remote stop input is valid, the “stop
delay” is started and the status indicator flashes.
b) After the shutdown delay ends, the “high speed heat dissipation delay” begins.
During the high-speed heat dissipation delay, if the remote start signal is valid
again, the controller will enter the running state again. When the high-speed
heat dissipation delay ends, enter the “stop idle delay”.
c) Enter the “shutdown idle delay” (if configured), the idle relay is powered up.
d) Enter the “power-on shutdown delay”, the power-off relay is energised and the
fuel relay output is disconnected.
e) Enter the “stop time” and automatically judge whether it stops.
f) If the unit stops, enter the “delay after stop”; otherwise, the controller will enter
the stop failure and issue a stop failure warning (after the stop failure alarm, if

the unit stops, it will enter the “delay after stop” and automatically Eliminate the
failure warning of shutdown).
g) After the time has elapsed, it will enter the standby state.

3.3.2 Manual Startup and Shutdown Operation

3.3.2.1 Manual Startup Sequence

a) Press button, the controller enters "manual mode" and the manual mode
indicator lights up.
b) Press button to start the engine, automatically judge the startup is
successful, and automatically increase the speed to high speed operation;
c) When high water temperature, low oil pressure, and overspeed occurs during
engine operation, the shutdown can be effectively and quickly protected.

3.3.2.2 Manual Shutdown Sequence

Press button to stop the running engine. (The process see automatic
shutdown process 3.3.1.2, b) ~ g)).

3.2.3 Emergency Manual Startup/Shutdown Operation

3.2.3.1 Emergency Manual Startup Sequence

a) Change switch to operating position.

b) Change switch to startup position. When the diesel engine has started
up, the switch will automatically reset to the operating position.

c) After startup successfully, change switch to full speed position, the


engine will operate at rated speed.

3.2.3.2 Emergency Manual Shutdown Sequence

a) Change switch to idle speed position.

b) Change switch at close position. Diesel Engine will stop operation.
(note: Emergency manual control has no protection to the diesel engine, it is
used only when the controller is faulty.)
