I know a lot of people think modifying new-wave
VWs is easy and I guess, to a degree, it is. Well, it is
if you’re not worried about creating something unique
and you just want to enhance what VW produced
at Wolfsburg in the first place. If, like Stuart Wood
(owner of this month’s cover car) you do fancy getting
creative, then it’s actually far harder than it used to
be - especially if you’re dealing with a pretty rare car
in the first place. The aircraft engineer’s Australian-
spec Mk7.5 Performance Edition 1 GTI is an actual
work of art which has been produced using the same
methodical pursuit-of-perfection approach that the
31-year-old uses during his day job. It’s a fascinating
story, which you can read all about on page 8.

Combining an aviation-grade approach to engineering and two
decades of global influences, Stuart Wood’s Mk7.5 GTI is a 400hp
track weapon that can cut it with New Zealand’s best showcars.

or all the fame it’s amassed since, the Golf GTI has humble roots. This was a

product born of engineering curiosity, as a skunkworks project in Wolfsburg
exploring the untapped performance potential of the Mk1 platform, and its most
ground-breaking descendants are rooted in a similar thought process. When
the Mk7 Clubsport S set a Nürburgring lap record in 2016, it was leaning on
a package of small changes working in harmony rather than brute force. The
engineers behind it would find some familiar thinking woven through Stuart Wood’s flawless –
and very rare – GTI.
For Stuart, that approach comes naturally: “I’m an aircraft engineer by trade, and we try to
make things perfect,” he tells us. “In an aircraft, everything needs to be tidy, with no squeaks,
rattles or loose parts, and that’s the way I like to do things. I genuinely believe mods on modern
cars can be just as good as OEM, or better, when they’re done correctly with the right amount
of research. So this car was a labour of love, and zero expense was spared. I probably should
have been in a 911 by now.”
There’s an old-school ethos behind that pursuit of the perfect nu-wave Volkswagen. Although
he’s now based in New Zealand, 31-year-old Stuart grew up in Cape Town, immersed (through
his brother and mutual friends) in a thriving local Volkswagen scene while drawing global
influences from VWVortex and Performance VW. The unsurprising end result was a Mk1
Golf as his first wheels; a base-spec ex-rental car, rare in South Africa because of its
three-door bodyshell and a perfect foundation for the 2.1-litre 8-valve swap and
injection of carbon fibre that followed. He’s only ever owned Volkswagens since.
That brand loyalty is an unusual constant in his adult life. Having
relocated around South Africa for work, Stuart’s career eventually led
him to move to New Zealand in 2017, and he didn’t waste any time
searching for models that weren’t available back home. His first

The most frequent reaction they’d get was
“Holy crap, you built this in 9 months, drove
it once before the event and you actually
finished!?” We also ended up getting second
place in Vintage class and a lot of “You two
are insane!”, comments.
But back to the GTI… The night before
leaving at Nothing Leaves Stock, Josh
Paashaus and his team had the car on the
lift to double check things and noticed the
passenger side inner steering rack bushing
had gone bad. A friend and enthusiast, Nick
Becker said he had one, but was an hour
away. Like all of us would have, Esher drove
the hour to grab it and the hour back, only
to find out that it was an early Mk1 unit, that
unfortunately wouldn’t work. With that, Jorma
Hospodar was able to deliver a full steering
rack, enjoyed a few beers and installed it. Future plans are to stiffen the chassis

friendly, “No!”. Esher will loudly state, “I love
this thing!”, but at the same time admits that
he’s washed it once since the 1 Lap event.
The only parts he will clean are the windows.
Through all this journey, the one part Esher
would change from the entire build is to install
windshield wipers! Future plans are to stiffen
the chassis more with gussets from cage to
body, possibly redo the steering column, fine
tune the brakes a bit more, get the car corner
balanced, and 'race the hell out of it!” When
asked if he would do it all again, he responded
with a resounding, “1000%, but I'd give myself
more time to build it!”
Esher is plenty proud of his creation, and
he damn well should be! Humbly he states,
“My favourite part is that I built it and it
performed so well. Oh, and I love the paint
job!” Through it all he’s wound up with an
awesome ride as well as a working tribute
to the Berg Cup racers that we all know and

kids camping a few years back,” he begins.
“So, we toddled off to Go Outdoors and
spent a small fortune on a ton of camping
gear including tents, stoves and chairs then
headed off to Yorkshire.” He continues,
“It was a disaster! It didn’t stop raining all
weekend. My air bed deflated and we were all
just cold, wet and miserable.” At this point,
fate could wait no more. “On the Saturday
evening someone pulled up on the pitch next
to us in a T5 camper,” he says. “I had to have
a little peek inside and realised they were
living a life of luxury with a proper bed, the
heating on and a TV! I said to Nat, we are not
doing this tent stuff again I’m getting one of
those! The weekend after, we bought Bee.”
With the family coming from Manchester, it

fuel mixture entering the combustion
chamber. As a rule, the more air/fuel you
can get in and out of an engine, and the
quicker you can do this, the more power
that engine will make. In a nut shell, that’s
the basics of all car performance tuning.
The engineering involved to produce a set
of throttle bodies is immensely complicated.
There are a number of factors that need to
be taken into consideration to produce the
perfect set of throttle bodies for a specific
application. Whacking a set of motorbike
bodies onto a huge, lazy V8 is never going
to work. Neither is bolting a huge set onto a
little, high-revving motor.

WHAT ARE THE DIFFERENT


TYPES OF THROTTLE BODIES?
Disregarding the conventional single throttle body set-up, there
are a number of ways multiple throttle bodies can be fitted. The
straightforward solution for production engines is ‘twin bodies’.
On a four-cylinder engine, this will be like older twin carburettor
set-ups. It features two pairs of twin bodies. In most cases, the
older-style carburettor manifolds can be retained, as the twin
bodies will have the same bolt pattern. However, twin bodies
can also be ‘direct-to-head’ fitment.
With direct-to-head bodies, no manifold is used. The end of the
throttle body is constructed in a way that is can fit directly to the
inlet face of the head. The advantage is that the angle the throttle
body sits against the head can be tailored to suit the angle of the
inlet port. The more direct the airflow, the better the efficiency. On the
other hand, a carburettor manifold has to sit at 90 degrees to the head.
Machining the end of direct-to-head throttle bodies can be difficult. It’s
hard to match the profile to those of the head’s inlet ports.

INLET TRACT LENGTH


ON THROTTLE BODIES
The length of the inlet tract plays a crucial part in throttle body design. When talking about
the inlet tract we are referring to the distance between the inlet valve and the end of the
trumpet.
Again this has an impact on air speed. The biggest cause of disappointment is with
people who have an under-length system. This can result in a
loss of up to a third of the power potential.
The ideal length for a system will depend on other engine
upgrades. Typically, a longer system will produce more torque
and mid-range power. On the other hand, a shorter system will
move the peak torque and power further up the rev range.
The available space in the engine bay will also play a part
in the length of inlet tract used. In general, opt for the
longest system you can get away with. Let us explain.
As a guide, if we had an inlet tract (centre of valve
head to face of trumpet) of 350mm, that would be the
optimum for an engine revving to 9000rpm. It’s directly
proportionate too. So, if we had an inlet tract of 175mm
(half the distance)

The way the trumpets taper
from a larger diameter to a
smaller one helps accelerate
the air into the engine. It
gives the required air speed,
and provides a smooth
progression to the next part
of the induction system. This
is usually the throttle body.
The atmosphere end needs
to be as large as possible to
give the biggest area for air
to enter the induction system.
The narrower end needs to
be exactly the same size as
the throttle body to prevent
any steps, causing turbulence
and disruption to the airflow.
The trumpets complete
the overall length of the
induction system. These can
be tailored to suit specific

The position of the throttle butterfly and injector(s) in the inlet tract
is vital to the way air and fuel is mixed. If either is positioned too
close to the inlet port the distance for the air and fuel to mix is
shortened. This isn’t so noticeable at low engine speeds. However,
at high rpms the air and fuel don’t have time or space to mix
properly to get the best performance.

body to be used. For example, fitting a set of motorbike throttle bodies, which
are designed to work on a small capacity but very high-revving engine will not
work if you then decide to bolt them onto a five-litre V8 which will only rev to
6000rpm.
The key behind a good set of throttle bodies is keeping the air speed correct
for the application. Higher-revving, smaller-capacity engines will need a high air
speed. However, not necessarily need to flow great volumes of air in order to fill
the cylinders. Therefore, a smaller diameter body is needed to keep the air speed
up. Conversely, on a larger-capacity, lower-revving engine the air speed won’t
need to be so high. The more critical factor is filling the cylinders with air. This is
achieved with a larger diameter body.
There’s a direct relationship between the diameter of the throttle body and air
speed. Camshaft profiles and exhaust designs play a part. However, the basic
relationship is the smaller the diameter the higher the air speed, but the less
volume of air can pass through in a given time.

PERFORMANCE
TUNED ENGINES
In a performance tuned engine there will come a
point when the physical size of the throttle body
becomes the restriction to the airflow, regardless
of air speed. As the engine’s power increases so
will the amount of air it uses. At this point a throttle
body which is too small will effectively choke the
engine. Therefore, a larger one will be needed to
allow the amount of air required through, while
maintaining the same air speed.
As a guide, a 200bhp four-cylinder engine will
warrant a 40mm set of throttle bodies. A 225bhp
engine will use 42mm bodies. And to achieve
250bhp, you would increase the diameter to 45mm.

BARREL/SLIDER THROTTLES Barrel or slider bodies not


These work on the same principal as butterfly throttle bodies, but don’t as common but just as
use a throttle butterfly. Instead either a roller barrel or slider mechanism effective, if not more so
is used to control the amount of air allowed to enter the engine.
Roller barrels are basically two tubes inside each other. The outer
tube will have holes in either side (usually at 180 degrees apart),
which allow air to enter and exit. The inner tube will have exactly
the same holes machined in them. However, as it rotates inside,
the outer tube will blank off the holes. With the throttle closed the
inner tube will rotate right round so that the holes in the outer
tube are completely blanked off. At full throttle it will rotate so
that the holes in both the inner and outer tubes are lined up. This
allows the air to pass through. Slider throttles use exactly the
same method, but on a linear scale rather than a rotational one.
The main benefit of barrel and slider throttles is that at full
throttle there is no obstruction to the airflow. With a butterfly,
even at full throttle the air still has to manoeuvre around the
butterfly itself, which causes some turbulence.
There are arguments for and against barrel/ slider throttles and
throttle butterflies. The consensus is that barrel/sliders work better
at full throttle. However, you have to compromise this against a loss
of drivability and low down power.
There is another school of thought that suggests that the
turbulence caused by the air passing a butterfly actually helps the air
and fuel to mix better too.

Q: Synthetic oils seem to be the way

A: Unfortunately, no. There are two
different ways in which synthetic oils can
be produced. By one of these methods,
a so-called PAO oil is obtained at the end.
This is the classic synthetic oil as it came
on the market in the 1970s. It is chemically
very pure and therefore very effective,
but also very expensive to produce. With
the other approach, the oil is produced by
hydro-cracking, which is why these oils are
also called HC oils in technical jargon. HC
oils are more modern and came along in the
1990s. Today, they offer the best possible
performance for all modern engines.

Q: Can I tell whether I have PAO or


HC synthetic oil?
A: That is not so easy, because there
are no uniform terms here. In the USA,
for example, both PAO oils and HC oils
can be described as fully synthetic, but
in Germany only PAO oils may be called
synthetic. That is why we give our HC oils
the label ‘Synthesis Technology’. Other oil
manufacturers use terms such as ‘100%
synthetic’ or ‘synthetic mix’, where it is not
clear what exactly is meant.

JULY 2018
It’s already five years since Tanner Foust bagged cover
with his fifteen52 x Mountune built Mk7 that debuted
at SEMA 2017. Elsewhere, we brought you a bagged
Lupo 16v with smoothed bay, a big power HPA-equipped
Mk4 R32, a bagged and boosted diesel Mk1 and Jake
Kitching’s classic Mk2 16v on carbs. We wrapped up with
coverage from Wörthersee pre-show, GTI Spring Festival
and we covered the VW Golf Challenge.

JULY 2013
Wow, it’s ten years since Dobbins flew over to Norway to
bag Erik Kluge’s semi space-framed, mid-engined Mk2.
Inside, we featured a pair of APR Mk6s from down under,
a bagged Audi 100, a Stateside VW Fox wagon, a Mk1
Caddy TDI, and a Mk3 VR6 Estate, plus we took Revo’s
new Scirocco for a romantic trip to Paris. Finally, we
checked out a pair of bagged Mk6s from Belgium.

JULY 2003
It’s two decades since Premier’s Rhubarb & Custard Mk2
broke cover; bench seat and gold plating - the car was
bonkers. Inside we debuted Kalpash Patel’s Mk1 Caddy,
a pair of stateside Mk3s, a wide body Belgian A4 Avant,
a German Euro-look Polo G40 and road tested the New
Beetle Cabrio and latest Touareg. We wrapped with
coverage from GTI International (remember that?).

JULY 1998
It’s a quarter of a century since we had two very different cars on
cover: Harjit Chana’s Mk2 and Tristan Rees’ Rallye. With a 200bhp
VR6 lump, 17” Seneca alloys and MJ Interiors’ finest, Harjit’s Mk2
put up a good fight against Tristan’s Cobalt blue, chrome-rimmed
200bhp G60-powered Rallye; which one stole your affections was
up to you! Elsewhere, Premier showed off its Mk2 G60 and we set
about about lowering our own Mk2 GTI 8v. We also paid VW Sport
USA a visit and checked out a pair of Projectzwo-kitted Mk3s.
