1. General
Advanced Pipes and Casts Co. W.L.L (APC), is a
joint venture company between two renowned
leaders in the field of investment and industry:
Aamal Company and Lokma Group. The joint
venture is an integration of the multiple
technologies experience of the Lokma Group
with the complementing industrial base of Aamal.
Accordingly, this venture was established to
supply Qatar and other GCC Markets with a
variety of high quality products for large cities
infrastructure such as large diameter pipes,
EGYPT inspection chambers, box culverts, catch basins,
manholes. concrete tunnel segments and railway
sleepers.

Our products are used in sanitary sewers pipe lines, storm
drainage and potable water supply networks, utilities tunnels
and Metro infrastructure applications. The life cycle cost of our
products is very low, almost insignificant, considering the ease
of storage, installation and almost no repair or maintenance.
2. Introduction
Concrete is the world’s most commonly used building
material. In its simplest form; it’s a paste composed of
cement and water coats the surface of the fine and coarse
aggregates. Soon after the cement and water are
combined, a chemical reaction called hydration occurs and
the paste hardens to gain strength in order to form the rock-
like mass known as concrete, which is used to build
skyscrapers, bridges, airports, sidewalks, super highways,
houses, dams and Reinforced Concrete Pipes, Manholes,
Box Culverts and Concrete Tunnel Segments.

3. Advantages
Concrete pipe and its different modifications show many advantages in several applications
versus other piping systems. These are in details:
4. Pipe Design
Reinforced concrete pipe for gravity flow pipelines may be specified by D-load strength
classification or class in accordance with ASTM C76M or BS 5911 Part 100. As an aid to
designers, typical design tables by diameter and class are given in ASTM C76.
D-load strength is classified as 0.3 mm crack strength, (D 0.3), or the ultimate strength, (D ult).
This is the required D-load strength in the three-edge bearing test for reinforced concrete pipe.
The relationship between ultimate (D-load) and 0.3 mm crack (D-load) is specified in the ASTM
standard.
For Jacking pipes; Jacking force is an extra factor may play a role in the design especially for

5. Type Ranges

5.2 Lined Reinforced Concrete Pipes
In case of severe potential acid generation from hydrogen sulfide gases, moisture and bacteria on
the pipe wall, an internal liner material to be specified to protect the reinforced concrete pipe
which will enhance its durability, long life and economy.

Reinforced concrete sewer pipes are designed and manufactured in accordance with ASTM

5.2.1 HDPE/ PVC Lining
The HDPE/PVC T-shape profile mechanically
locks into the concrete’s pipe interior surface,
forming a continuous smooth surface with lower
friction coefficient than concrete and offers no
sustenance to fungus, bacterial slimes.
The dense glossy surface of HDPE/PVC,
neither absorb nor retain precipitated materials.
Lining continuity is guaranteed by heat welding
each individual pipe liner with the next one.
This method of lining is permanently flexible,
resistant to acid solutions, diluted solvents, and HDPE Lined RC Pipe

5.3 Jacking Pipes
Concrete jacking pipe is a method of installing pipelines without disrupting existing surface facilities or
activities.
With the increasing growth in urban and rural areas, towns and the consequent need to refurbish,
renew and upgrade existing services, pipe jacking is seen to be an excellent solution and a
growing industry.

6. Production Process
One of the most modern plants in the Middle East, advanced plant automation will help the
concrete pipe industry protect or boost its market share by fabricating more units, with more
consistent quality, at reasonable cost.
The basic components of concrete pipes are fine and coarse aggregate, cement, reinforcement,
water and admix. These are combined in a systematic manner, using quantities and proportions
specifically designed for each product. Fine and coarse aggregates are mixed with cement, water
and admix to provide a concrete mix which is casted into pipes by a method known as the dry cast
process.
The newly casted pipes are steam-cured with a controlled temperature and humidity environment
through fog system then after moved to the coating and finishing area before being shipped to the
end user.

The Concrete Batching Plant
The functions of the plant are monitored on screen. The batch plant employs a concrete bucket conveyer
system which is designed for fully automatic concrete transport between mixing plant and production
stations.
The batch plant system includes data base registration of production information and generation of
statistics which all stored and auto- matically protected.
All scales and water meter used in batching are maintained in good working order and regularly
calibrated.

6.2 Reinforcing Steel Cage Fabrication
An electrostatic welding machine of the latest up to date
design is used to fabricate circular cages for pipes,
manholes and square cages for box culverts.
Steel cages are welded units of steel reinforcement
consisting of circumferential wires and bars. It holds the
longitudinal wires in positions while wrapping the
circumferential wire in a helix around the longitudinal
intersections of the circumferential and the longitudinal
wires are automatically welded by welding current which
is adjustable via an electronic control.
As deemed necessary by the pipe design, multiple single
cages are assembled together forming one cage
assembly satisfying the applicable standard require-
ments.

6.3 Products Casting - Dry Casting
Non-Reinforced/Reinforced concrete pipes, circular manholes and Box Culverts are mainly
manufactured in a dry cast process using the most advanced machines in the industry. With
controlled minimum water/cement (binder) ratio, concrete is transported by concrete flying bucket to
the production machines’ Hooper. Machines are equipped with inverters and controls to vary the
frequency of the synchronized core vibrators during production cycle, Frequency settings are stored
and actuated by machine’s control, concrete distribution belts are controlled with laser level fill which
is a main contributor to pipes production with controlled tolerances, pneumatic core control system
for the manufacture of lined pipes using the forced air release system.
The machineries are equipped with elevation system which allows the production stations to be
adapted to production of pipes/shorts of different lengths.
Special vibrating tables are used to produce box culverts for different applications with variable lay lengths.
Overhead cranes are used to lift the newly casted pipes with the jackets and pallets to the curing area for
de-molding and curing.

6.4.2 Steam Curing
Pipes/Products are placed in curing chambers, curing is optimized by controlled heated conditions
and thus the rate of cement hydration. The temperature is controlled by steam curing cycle .
The principle of the steam curing is that an acceleration rate of hydration produces concrete pipe of
superior concrete quality for high durability service and achieving the required concrete strength in
short time.
To achieve optimum pipe curing, high humidity levels are maintained in the curing cells, High
humidity levels are the main contributor to an outstanding concrete quality.

Compression Test Machine Pipe Hydro - Test Machine
APC has its own fully equipped in-house laboratory, located in the plant. The laboratory operates
strictly in accordance with the factory’s quality control plan. Cured pipes are subjected to hydro-
static and D-load test fulfilling the requirements of the applicable standards.
Vendors are approved before procurement starting cycle, raw materials are tested at source before
they are purchased to ensure their compliance with the standards. Concrete mixtures are tested
regularly.
All gages and measuring equipment are well maintained and periodically calibrated.

6.6 Advantages of Process
Manufacture Quality:
Our machines combine a unique multi amplitude and directional vibration technique with externally
applied pressure. This process continuously applies vibration during both filling and pressure
heading to assure that the aggregate particles are fully coated with cement paste and applying

1. PURPOSE
The purpose of this procedure is to ensure control over the production of Reinforce Concrete
Pipes with HDPE Lining. Thus achieving a consistent quality throughout the process in
accordance with the relevant standard and specifications. It is designed with the objective that
all activities are undertaken in such a way as to have no adverse impact on people or the
environment.
2. TERMINOLOGY
For the purposes of this method statement and the management system in general, any risk or
hazard identified in connection with the implementation of OHSAS 18001 is called an `aspect’
and the possible consequences are called `impacts’.
The Factory Manager, Quality Control Manager (QCM), Production Engineer and Yard
Foreman are responsible for ensuring the implementation of this method statement.
4. PRODUCTS
5. PROCESS
5.1.1 RC Pipes
a) A base pallet of the appropriate size is placed on even, clean ground within the
manufacturing area, and the stainless steel ring put on it. The reinforcement is
securely fixed on the assembly.
b) The outer mould is carefully lowered and locked onto the pallet.
c) The HDPE lining will then be lowered around the core, right down to the
pallet. The steel cover is placed over the top of the core.
d) Lifting anchors on the cover plate are prepared with special screws and
placed into the mould.
e) When required, injection nozzles are placed in the mould, otherwise the
cover plate is placed.
f) The outer mould, pallet ring and reinforcement assembly is carefully
lowered into the machine pit and the lining is placed around the core, if
required.
g) The cover plate is placed on the top of the core to protect the lining
before the concreting starts.
h) The concrete feeder is then run forward and the filling of the pipes
commences. The PLC will be set to automatic, which will start the
vibrators at the correct time.
i) When the mould is as full as required, filling shall cease and the
concrete feeder shall be run back.
j) When the filling is complete the cover plate is removed from the top of
the core and the spigot end is formed.
k) In either case, the retaining ring is placed on top of the core and the
complete mould and pipe are lifted from the core, placing the inner set
ring when the mould has been lifted approximately 300mm clear of the
pit.
5.2 De-moulding
a) After ensuring that the air treatment has been activated, the pipe is lifted a little to
enable the inner set ring to be placed, after which it is raised out of the pit until the
bottom of the mould reaches the position for fixing the retaining ring.
b) The air for the retaining ring is activated for the length of time appropriate to the
diameter of the pipe being produced.
c) The mould assembly is lifted clear of the pit and transported to the curing area, where
the locks between the outer mould and the pallet are released and the mould removed
from the pipe. The necessary finishing touches are made before the identification
number is marked into the wet concrete and the pipe is covered with plastic sheeting
for curing.
d) After 1 to 2 hours, depending on the climatic conditions, the Production Foreman will
evaluate the condition of the concrete by touch before allowing the removal of the set
rings. The inner ring must always be removed first, and the mason shall then finish the
spigot.
e) The retaining ring will be removed at the same time as the pallet ring.
f) The set rings shall be properly cleaned and sprayed with de-moulding oil after each
use.
5.3 Curing
5.3.1 The Pipes are taken to the curing area after de-moulding, where they will stand for a minimum
of 24 hours wrapped by polythene sheet. The precast pipes will be shifted to the yard prior final
touch up may be applied by using Nitomortar FCB (FOSROC).
5.4 Coating
Either the product is taken by the overhead crane to the coating area, where it will be
securely mounted before the epoxy coating is sprayed on, or it may be applied by hand in the
yard. Before the coating process starts all surfaces to be coated are made free of dirt, loose
particles, and other foreign substances, and all inlets and outlets are properly covered. On
completion of the coating process, the thickness of the coating will be recorded for as per
batch of pipes (as per casting date).
j) For manual coating using painter roller, equal and small quantities of
base and hardener are properly mixed in a plastic bucket. A first layer
of coating is applied by using painting roller. Subsequent layers are
applied as necessary to complete the desired coating thickness.
k) Either the Production or Yard Foreman will check that the coating is
dry, before the product is moved to the yard.
l) The completed precast pipes are inspected, stamped by the Q.C. Dept. and kept ready
in preparation for delivery to the customer yard or install action area as applicable
6. QC PROGRAM
All incoming, in process and final materials and products shall be in accordance with our QC Program.
Inspection & Testing to follow attached ITP.
1. PURPOSE
The purpose of these procedures is to outline some important steps in concrete pipe
installation. They are only intended as a guideline and do not replace or supersede project
specifications or contract documents.
The contractor is responsible for ensuring the implementation of these procedures whilst the
factory provides site support and technical advice to the contractor.
The contractor should also validate the installation practices with the Engineer’s design
assumptions, particularly in relation to the use of dewatering, trench boxes as well as
compaction requirements to the backfill and other relevant site conditions.
4. PRE-CONSTRUCTION
4.1 Ordering
The ordering of materials should be closely coordinated between the contractor and
the factory as per the approved engineer construction schedule thus enabling better
coordination in order to avoid mistakes and possible delays in pipe deliveries. Once
the order confirmation is received, then pipes will be produced, cured, checked,
stamped and delivered to the project site.

securely checked and that the following number of layers for stacking pipes
on site is never exceeded:
Dia 600 to 900 : 2 layers

5. INSTALLATION
The contractor is responsible to check the construction drawings and make trial holes
to ensure that the area is free from obstructions or existing services.
Trench should be kept to the specified width, since an increase in the trench width
will increase the load on the pipe. On the other hand, a trench narrower than the
specified may impede the proper placing and consolidation of the bedding material
and restrict working conditions in the trench during pipe laying.
A trench adjacent to a manhole may need to be wider to allow for working area.
However, care must be taken to ensure that both the trench dimensions are kept to a
minimum.
The soil bearing capacity at the formation level must satisfy the design criteria. Any
unstable or unsuitable material that can cause differential settlement should be dug
out and replaced with selected material as recommended by the geotechnical report.
Control of surface and subsurface water is required so that dry conditions will be
provided during excavation and pipe laying. Ground water condition should, therefore,
be monitored beforehand i.e. during the coarse of excavation and the water level
should be kept below the bottom of the trench. Wherever possible, the water level
should not be allowed to rise throughout the pipe laying activities until backfilling is
completed by the use of suitable dewatering means.
