The fuel system for the high-pressure common rail direct injection turbocharged diesel engine:
A water in fuel indicator on the instrument panel will alert the operator. When the indicator glows continuously while the engine is running, drain the water
from the fuel filter and water separator bowl as soon as possible to prevent damage to the fuel injection system.
There are 2 diagnostic paths that can be followed depending on the type of concern. Carry out Inspection and Verification — Slow to Fill or Inspection and
Verification — Fuel Tank Selector Valve. For all other concerns refer to the Powertrain Control/Emissions Diagnosis (PC/ED) manual.
During refueling, the fuel tank vents to the atmosphere through the vent and filler pipes, on vehicles without On-Board Refueling Vapor Recovery (ORVR)
systems. In vehicles equipped with ORVR, the fuel tank and filler pipe are designed so that when the vehicle is being refueled, fuel vapors in the fuel tank
travel to the Evaporative Emission (EVAP) canister, which absorbs the fuel vapors and vents the pressure from the fuel tank during refueling.

NOTE:
Do not use incandescent lights when inspecting the fuel system. Use only fluorescent or LED lighting.
1. Verify the customer concern by refueling the vehicle and observe the fuel fill rate.
2. Inspect to determine if any of the following mechanical concerns apply.
Visual Inspection Chart

• Bent, kinked or damaged fuel tank filler pipe
3. If an obvious cause for an observed or reported concern is found, correct the cause (if possible) before proceeding to the next step.
4. NOTE:
Make sure to use the latest scan tool software release.
If the cause is not visually evident, connect the scan tool to the Data Link Connector (DLC).
5. NOTE:
The Vehicle Communication Module (VCM) LED prove out confirms power and ground from the DLC are provided to the VCM.
Mechanical Electrical
• Damaged fuel tank selector valve • Open fuse
• Bent, kinked or damaged fuel tubes • Smart Junction Box (SJB) fuse 43 (10A)
• Damaged wiring harness
• Loose or corroded connections
3. If an obvious cause for an observed or reported concern is found, correct the cause (if possible) before proceeding to the next step.
4. If the cause is not visually evident, verify the symptom and GO to Symptom Chart — Fuel Tank Selector Valve.

Normal Operation
Under normal operation, fuel should flow at a steady rate through the fuel tank filler pipe into the fuel tank. As fuel enters the fuel tank air is vented through
the filler pipe and filler pipe vent tube or the On-Board Refueling Vapor Recovery (ORVR) system.
Pinpoint Test B: Fuel Tank Selector Valve is Inoperative/Does Not Operate Correctly

Normal Operation
When the ignition switch is in the RUN or accessory position, voltage is supplied to the fuel tank selector switch through circuit CBP43 (GY). A ground is
supplied through circuit GD115 (BK/GY). When the fuel tank selector switch is in the front tank position, voltage is supplied to the fuel tank selector valve
through circuit CE928 (YE/VT) and ground is supplied through circuit CE929 (VT/OG), which allows fuel to flow from the front fuel tank. When the fuel
tank selector switch is in the rear tank position, voltage is supplied to the fuel tank selector valve through circuit CE929 (VT/OG) and ground is supplied
through circuit CE928 (YE/VT), which allows fuel to flow from the rear fuel tank.

system for normal operation.

1. Bleed the low-pressure fuel system. For additional information, refer to Fuel System Bleeding — Low Pressure, Diesel Engine in this section.
2. Remove the rear banjo bolt on the fuel cooler.
3. NOTE:
Use the old banjo bolt sealing washers when installing the Air Purge Adapter.
NOTE:
The Air Purge Adapter will drain fuel out of the fuel system. Install the open end of the Air Purge Adapter into a suitable fuel container.
Install the Air Purge Adapter in place of the rear banjo bolt.
4. Cycle the ignition key ON for 30 seconds without starting the engine, then cycle the key OFF for 5 seconds. Repeat this cycle 3 times or until fuel
starts to flow from the Air Purge Adapter hose.
5. Start the engine and let it idle until a steady stream of fuel is coming out of the Air Purge Adapter hose. If the engine does not start, repeat Step 4.
6. Turn the engine off and install the banjo bolt and new sealing washers.
• Tighten to 25 Nm (18 lb-ft).

2. NOTE:
It may be necessary to remove the degas bottle cap to install the Fuel Pressure Test Kit onto the Schrader valve. If the degas bottle cap is removed,
cap off the degas bottle to prevent foreign material from entering the degas bottle.
NOTE:
Open the drain valve slowly to relieve the fuel system pressure. This may drain fuel from the system. Place the fuel in a suitable container.
Install the Fuel Pressure Test Kit onto the Schrader valve, and open the drain valve on the Fuel Pressure Test Kit.
Once the fuel system pressure test is complete, open the drain valve on the Fuel Pressure Test Kit and relieve the fuel system pressure.
15. If a no start condition still exists, perform the high-pressure fuel system bleed. For additional information, refer to Fuel System Bleeding — High
Pressure, Diesel Engine in this section.

WARNING:
Before working on or disconnecting any of the fuel tubes or fuel system components, relieve the fuel system pressure to prevent accidental spraying
of fuel. Fuel in the fuel system remains under high pressure, even when the engine is not running. Failure to follow this instruction may result in
serious personal injury.
WARNING:
Do not work on the fuel system until the pressure has been released and the engine has cooled. Fuel in the high-pressure fuel system is hot and
under very high pressure. High-pressure fuel may cause cuts and contact with hot fuel may cause burns. Failure to follow these instructions may
result in serious personal injury.
NOTE:
This procedure is for releasing the low-pressure fuel system pressure. The high-pressure fuel system cannot be relieved of pressure manually. The high-
pressure fuel system will lose pressure as the engine cools down. The pressure will bleed off after approximately 30 seconds with the key in the OFF
position. Wait for the engine to be cool before servicing the high-pressure fuel system.
1. With the vehicle in NEUTRAL, position it on a hoist. For additional information, refer to Section 100-02.
2. Disconnect both battery ground cables. For additional information, refer to Section 414-01.
3. Remove the Schrader valve cap.
4. NOTE:
It may be necessary to remove the degas bottle cap to install the Fuel Pressure Test Kit onto the Schrader valve. If the degas bottle cap is removed,
cap off the degas bottle to prevent foreign material from entering the degas bottle.
Install the Fuel Pressure Test Kit onto the Schrader valve.
5. NOTE:
Open manual valve slowly to relieve the system pressure. This may drain fuel from the fuel system. Place the fuel in a suitable container.
Open the manual valve on the Fuel Pressure Test Kit and relieve the fuel pressure.
7. Connect both battery ground cables. For additional information, refer to Section 414-01.
8. After the repair is complete, bleed the fuel system. For additional information, refer to Fuel System Bleeding — Low Pressure, Diesel Engine or Fuel
System Bleeding — High Pressure, Diesel Engine in this section.

Remove the fuel filler cap slowly. The fuel system may be under pressure. If the fuel filler cap is venting vapor or if you hear a hissing sound, wait

personal injury.
1. With the vehicle in NEUTRAL, position it on a hoist. For additional information, refer to Section 100-02.
2. Disconnect the battery ground cable. For additional information, refer to Section 414-01.
3. Remove the filler pipe hose at the filler pipe hose connection. Loosen the clamp and disconnect the hose.
4. NOTE:
Follow the operating instructions supplied by the equipment manufacturer.
Insert the hose from the 100 Gallon Manual Fuel Tanker and siphon the fuel through the fuel filler hose opening.

When reusing liquid or vapor tube connectors, make sure to use compressed air to remove any foreign material from the connector retaining clip
area before separating from the tube or damage to the tube or connector retaining clip can occur. Apply clean engine oil to the end of the tube
before inserting the tube into the connector.
NOTICE:
Fuel injection equipment is manufactured to very precise tolerances and fine clearances. It is essential that absolute cleanliness is observed when
working with these components or component damage can occur. Always install blanking plugs to any open orifices or tubes.
1. If servicing a liquid fuel tube, release the fuel system pressure. For additional information, refer to Fuel System Pressure Release — Gasoline Engines
or Fuel System Pressure Release — Diesel Engine in this section.
2. Disconnect the battery ground cable. For additional information, refer to Section 414-01.
3. NOTICE:
Do not use any tools. The use of tools may cause a deformity in the clip components which may cause fuel leaks.
Connect — Type I
1. NOTE:
Make sure the fuel tube clicks into place when installing the tube. To make sure that the fuel tube is fully seated, pull on the tube.
NOTE:
Apply clean engine oil to O-ring seals.
Install the quick connect coupling onto the tube until it is fully seated.
2. Connect the battery ground cable. For additional information, refer to Section 414-01.
Disconnect — Type II

Fuel injection equipment is manufactured to very precise tolerances and fine clearances. It is essential that absolute cleanliness is observed when
working with these components or component damage can occur. Always install blanking plugs to any open orifices or tubes.
NOTE:
On some applications, the Spring Lock Coupling Disconnect Tool shown in this procedure may not fit the spring lock coupling being disconnected. For
those applications, use a commercially available spring lock coupling disconnect tool.
1. Relieve the fuel pressure. For additional information, refer to Fuel System Pressure Release — Gasoline Engines or Fuel System Pressure Release —
Diesel Engine in this section.
2. Disconnect the battery ground cable. For additional information, refer to Section 414-01.
3. Remove the fuel tube safety clip.
5. Close and push the Spring Lock Coupling Disconnect Tool into the open side of the cage.
Connect — Type I
1. NOTE:
Apply clean engine oil to the O-ring seals.
Inspect and clean both spring lock coupling ends. Install new O-ring seals and garter springs if necessary.
2. NOTE:
Make sure the fuel tube clicks into place when installing the tube. To make sure that the fuel tube is fully seated, pull on the tube.
Fit the male end into the female end and push until the garter spring snaps over the flared end of the female end.
3. Make sure the spring lock coupling is engaged by pulling on the tubes.
5. Connect the battery ground cable. For additional information, refer to Section 414-01.
Disconnect — Type II

2. Disconnect the battery ground cable. For additional information, refer to Section 414-01.
3. If equipped, disconnect the safety clip from the fuel tube.
4. Install the Spring Lock Coupling Disconnect Tool and push into the spring lock coupling.
Connect — Type II
1. Inspect and clean both spring lock coupling ends.
2. NOTE:
Make sure the fuel tube clicks into place when installing the tube. To make sure that the fuel tube is fully seated, pull on the tube.
NOTE:
Lubricate the spring lock coupling with clean engine oil to ease assembly.
Align and push the fuel tube spring lock coupling until a click is heard.
3. Pull on the spring lock coupling to make sure it is fully seated. If equipped, install the safety clip.
4. Connect the battery ground cable. For additional information, refer to Section 414-01.

Disassembly
1. NOTICE:
The fuel conditioning module that is used with the 6.4L diesel engine has a brown pump cover. Installing a fuel conditioning module with a
black cover may result in damage to the high-pressure fuel system.
Remove the fuel filter cover and drain the fuel from the housing.
• Remove and discard the O-ring seal.
2. Remove the fuel filter and discard.
3. If necessary, remove the bolt and the drain valve cover.
4. Remove the 4 bolts and the manifold cover.
• Remove and discard the press-in-place gasket.
5. Remove the return valve assembly.
6. Remove the 3 bolts and the Fuel Pump (FP).
• Remove and discard the O-ring seals.
7. Remove the 4 bolts and the fuel conditioning module mounting bracket.
• Inspect the fuel conditioning module mounting bracket rubber grommets for damage. If any fuel conditioning module mounting bracket rubber
grommets are damaged, install a new grommet(s).
Assembly
1. Install the fuel conditioning mounting bracket and 4 bolts.
• Tighten to 5 Nm (44 lb-in).
2. Install new O-ring seals on the FP and lubricate with clean engine oil.
3. Install the FP and 3 bolts.
• Tighten to 5 Nm (44 lb-in).
4. Install the return valve assembly.
5. Install a new press-in-place gasket in the fuel manifold.
6. If removed, install the drain valve cover and bolt.
• Tighten to 5 Nm (44 lb-in).
7. Install the manifold cover and 4 bolts.
• Tighten to 5 Nm (44 lb-in).
8. Lubricate the O-ring seal with clean engine oil and install the fuel filter.
9. Install a new O-ring seal on the fuel filter cover and lubricate with clean engine oil.

5. Disconnect the fuel tank-to-fuel conditioning module-to-engine fuel supply tube and engine-to-fuel conditioning module fuel return tube spring lock
coupling. For additional information, refer to Section 310-00.
6. Remove the 3 mounting nuts and the fuel conditioning module.
• To install, tighten to 20 Nm (177 lb-in).

Only use a fuel conditioning module that has a brown cover on the Fuel Pump (FP) (low-pressure FP). Installing a fuel conditioning module
with a black cover on the FP (high-pressure FP) may result in damage to the high-pressure fuel system.

6. Disconnect the fuel vapor tube-to-Fuel Pump (FP) module quick connect coupling and the fuel supply tube-to-FP module quick connect coupling. For
additional information, refer to Section 310-00.
7. Disconnect the fuel vapor tube-to-fuel tank grade vent valve quick connect couplings. For additional information, refer to Section 310-00.
Diesel engine
8. Disconnect the fuel return tube-to-fuel level sensor quick connect coupling and fuel supply tube-to-fuel level sensor quick connect coupling. For
additional information, refer to Section 310-00.

9. Remove the 4 bolts and fuel tank heat shield.
• To install, tighten to 22 Nm (16 lb-ft).
10. Place a jack under the fuel tank.
11. Remove 2 bolts and carefully position the 2 fuel tank straps aside.
• To install, tighten to 40 Nm (30 lb-ft).
12. Lower the fuel tank.
13. To install, reverse the removal procedure.

7. Remove the 3 fuel tank filler pipe upper retaining screws.
• On early build vehicles, install new fuel tank filler pipe retaining screw plastic inserts, if required.
8. Remove the fuel tank filler pipe assembly.
9. To install, reverse the removal procedure.

Remove the fuel filler cap slowly. The fuel system may be under pressure. If the fuel filler cap is venting vapor or if you hear a hissing sound, wait

3. Loosen the hose clamp and disconnect the fuel tank filler pipe from the fuel tank.
4. Disconnect the fuel tank filler pipe vent tube quick connect coupling. For additional information, refer to Section 310-00.
Diesel engine
5. Loosen the hose clamps and disconnect the fuel tank filler pipe and fuel tank filler pipe vent tube from the fuel tank.

6. Remove the fuel tank filler cap.
7. Remove the 3 fuel tank filler pipe retaining screws.
• On early build vehicles, install new fuel tank filler pipe retaining screw plastic inserts, if required.
8. Remove the fuel filler tank filler pipe assembly.
9. To install, reverse the removal procedure.

2. Disconnect the fuel tank selector valve electrical connector.

Removing the fuel tank selector valve bolts prior to disconnecting the quick couplings, aids in the removal of the rigid fuel tubes from the valve.
Disconnect the 3 fuel supply and 3 fuel return tube-to-fuel tank selector valve quick connect couplings. For additional information, refer to Section

5. Remove the fuel tank selector valve.

Use care when removing the water-in-fuel sensor. If the sensor is damaged during removal, the fuel conditioning module cover must be removed and
the module cleaned to remove any pieces of the damaged sensor.
Using an appropriate tool, turn the water-in-fuel sensor at least 45 degrees counterclockwise.
4. Pull the water-in-fuel sensor straight out of the fuel conditioning module.
5. Inspect the water-in-fuel sensor for damage. Make sure that there are no pieces broken off of the sensor.
Vehicles with a damaged sensor
6. Remove the 4 bolts and manifold cover.
• Remove and discard the press-in-place gasket.
7. Clean the inside of the fuel conditioning module, making sure that any loose pieces of the water-in-fuel sensor are removed.
Installation
Vehicles with a damaged sensor
1. Install a new press-in-place gasket in the fuel manifold and clean the gasket mating surface.
2. Install the manifold cover and 4 bolts.
• Lubricate the manifold cover seal with clean motor oil just before installing the cover.
• Tighten to 5 Nm (44 lb-in).
All vehicles
3. NOTE:
Make sure the water-in-fuel sensor hole is clean.
Lubricate the water-in-fuel sensor hole and water-in-fuel sensor seal with clean motor oil.
4. NOTE:
The guides on the water-in-fuel sensor should be pointing downward.
Align the water-in-fuel sensor to the water-in-fuel sensor hole and insert the sensor until a click is heard or felt.
5. If required, using a rubber mallet, gently tap the water-in-fuel sensor into place. Pull on the water-in-fuel sensor to verify that it is securely in place.
6. Install the fuel conditioning module. For additional information, refer to Fuel Conditioning Module — 6.4L Diesel in this section.
7. Start the vehicle and idle for one minute while noting engine performance.
8. If engine is running rough, check for air leaks.
9. Shut the vehicle off and inspect for fuel leaks.

Principles of Operation
The speed control system is controlled by the PCM. The speed control system is designed to maintain a selected vehicle speed between 48 km/h (30 mph)
and the maximum limited vehicle speed. The speed control system is controlled by the steering wheel mounted switches (ON, OFF, SET+, SET-, and
RESUME), the stoplamp switch, the clutch pedal position (CPP) switch (if equipped), and the speed control deactivator switch. The steering wheel mounted
switches are hardwired to the PCM through the clockspring.
Pressing and releasing the ON switch turns the speed control system on. Pressing and releasing the SET+ or SET- switch while the vehicle is traveling at the
desired speed activates the speed control system.
Tapping the SET+ or the SET- switch while in the set mode respectively, increases or decreases the maintained vehicle speed by 1.6 km/h (1 mph) per tap. If
the respective button is pressed and held, the vehicle speed continues to accelerate or decelerate until the button is released.
Pressing and releasing the OFF switch, or turning the ignition switch to the OFF position, turns the speed control system off. Applying the brake pedal puts
the speed control system into the STANDBY mode. Pressing the RESUME button, when the speed control system is in the STANDBY mode causes the
vehicle to accelerate to the last set speed. Resume does not function if the OFF button is pressed, the ignition switch is in the OFF position, or if the current
vehicle speed is below the minimum operational speed.
The CPP switch is used on vehicles equipped with a manual transmission. When the clutch pedal is applied with the vehicle speed control system engaged,
the normally closed switch opens and signals the PCM to deactivate the speed control.
Whenever the speed control system is engaged and active, a speed control icon on the instrument cluster (IC) or message center is illuminated.
The speed control deactivator switch is provided as an additional safety feature. Normally, when the brake pedal is applied, an electrical signal from the
stoplamp circuit to the PCM deactivates the system. Under increased brake pedal effort, the speed control deactivator switch opens and removes the voltage
from the PCM input circuit, releasing the throttle.
The clockspring provides the electrical interface between the steering column wiring and the speed control switches in the steering wheel.
The speed control system throttle position is completely controlled by the PCM through the electronic controlled throttle body. Speed control electronics are
contained entirely within the electronic throttle control subsystem.
When the speed control system is active, the PCM corrects for deviations in the actual vehicle by proportionally moving the throttle plate. The PCM
modulates the throttle to minimize error between the actual vehicle speed and the desired speed.
The PCM strategy uses the throttle control for smooth accelerations.
The PCM sends a serial message over the controlled area network (CAN) to the IC whenever the speed control telltale is turned on or off.
In the event of an OFF command or a deactivation request from the speed control deactivator switch, the speed control system carries out a hard deactivation
and immediately returns the throttle to the idle position.
The speed control system provides self-diagnostics. Speed control is disabled anytime an error is detected in the system. No cluster telltale or message center
messages are displayed when faults occur. Fault codes are logged by the PCM.
An electronic throttle control (ETC) system fault also causes the speed control system to be disabled. In this case, an ETC system warning telltale (wrench
light) or a message center message is displayed.
Additionally, the following conditions cause the speed control system to deactivate:

5. Verify the parking brake warning indicator is operating correctly. If the parking brake warning indicator is not operating correctly, refer to Section
413-01.
6. If the cause is not visually evident, connect the scan tool to the data link connector (DLC).

sends a voltage signal through circuit CCB08 (VT/WH) to the PCM when the brake pedal is applied, and deactivates the speed control if engaged.
Vehicles equipped with a manual transmission have an additional clutch pedal position (CPP) switch. The PCM sends a signal to the CPP switch through
circuit CE904 (GN/VT). The CPP switch, normally closed with the clutch pedal released, then routes the signal to ground through circuit GD113 (BK/YE).
When the clutch pedal is applied, the CPP switch moves to the open position causing the PCM to lose the ground signal and deactivate the speed control.
The speed control deactivator switch interrupts the power signal to the PCM through circuit CES09 (VT/OG) when the brake pedal is applied firmly and
passes the stoplamp switch trip point. This is a redundant signal to the PCM.

Normal Operation
The clutch pedal position (CPP) switch, normally closed, supplies a ground signal to the PCM through circuit CE904 (GN/VT). When the clutch pedal is
applied, the CPP switch moves to the open position causing the PCM to lose the ground signal and deactivate the speed control. Ground for the CPP is
supplied by circuit GD113 (BK/YE).
PINPOINT TEST E: THE SPEED CONTROL DOES NOT DISENGAGE WHEN THE CLUTCH IS
APPLIED — GASOLINE VEHICLES
NOTICE:
Use the correct probe adapter(s) when making measurements. Failure to use the correct probe adapter(s) may damage the connector.
Test Step Result / Action to Take
E1 CHECK THE CPP SWITCH
• Disconnect: PCM C175b .
• While pressing and releasing the clutch pedal, measure the
resistance between the PCM C175b-32, circuit CE904 (GN/VT),
harness side and ground.
Yes
GO to E3.
• Is the resistance greater than 10,000 ohms with the clutch pedal No
pressed, and less than 5 ohms with the clutch pedal released? GO to E2.
E2 CHECK CIRCUIT CE904 (GN/VT) FOR A SHORT TO GROUND
• Disconnect: CPP Switch C257.
• Measure the resistance between the PCM C175b-32, circuit CE904
(GN/VT), harness side and ground.
Yes
REPAIR the circuit. TEST the system for normal
operation.
No
INSTALL a new CPP switch. TEST the system for
• Is the resistance less than 5 ohms? normal operation.
E3 CHECK FOR CORRECT PCM OPERATION
• Disconnect all the PCM connectors.
• Check for:
— corrosion
Yes
— damaged pins
INSTALL a new PCM. REFER to Section 303-14A.
— pushed-out pins
• Connect all the PCM connectors and make sure they are seated No
correctly. The system is operating correctly at this time. The

• Disconnect: PCM C1232b.
• Measure the voltage between the PCM C1232b-16, circuit CE904
(GN/VT), harness side and ground.
Yes
GO to F3.
• Is the voltage greater than 10 volts with the clutch pedal No
released, and 0 volts with the clutch pedal pressed? GO to F2.
F2 CHECK CIRCUIT CE904 (GN/VT) FOR A SHORT TO VOLTAGE
• Disconnect: CPP Switch C257.
• Measure the voltage between the PCM C1232b-16, circuit CE904
(GN/VT), harness side and ground.
Yes
REPAIR the circuit. TEST the system for normal
operation.
No
INSTALL a new CPP switch. TEST the system for
• Is any voltage present? normal operation.
F3 CHECK FOR CORRECT PCM OPERATION
• Disconnect all the PCM connectors.
• Check for:

Removal
NOTICE:
Make sure the master cylinder reservoir cap is secure before performing this procedure.
3. NOTICE:
Brake fluid is harmful to painted and plastic surfaces. If brake fluid is spilled onto a painted or plastic surface, immediately wash it with
water.
NOTICE:
Do not allow any foreign matter to enter the master cylinder port once the deactivator switch is removed.
Installation
1. NOTICE:
Do not allow brake fluid to contact the electrical connector.
NOTE:
It is not necessary to remove the driver air bag module during this procedure.
NOTE:
Be careful not to allow the speed control switch electrical connector to fall back into the steering wheel.
1. Remove the speed control switch by pulling the switch toward the rear of the vehicle.
• Disconnect the electrical connector.
2. To install, reverse the removal procedure.
