DESCRIPTION AND OPERATION


Fuel System — Diesel Engine
The diesel fuel system consists of the following:

• Fuel tubes
• Vapor tube (midship fuel tank)
• Fuel filters (located on the engine and in the fuel conditioning module)
• Fuel level sensor
• Fuel tank filler pipe assembly
• Fuel tank
• Fuel tank selector switch (if equipped)
• Fuel tank selector valve (if equipped)
• High-pressure fuel system (located on the engine)
• Fuel conditioning module (located on the LH frame rail)
• Inertia Fuel Shutoff (IFS) switch (located on the RH side of the instrument panel)
• Low pressure fuel system (located between the fuel tank and the engine)

The fuel system for the high-pressure common rail direct injection turbocharged diesel engine:

• is controlled by the PCM.


• utilizes a fuel conditioning module, which contains an electric Fuel Pump (FP) and incorporates a fuel filter and water separator assembly.

The electric FP:

• draws fuel from the fuel tank.


• circulates fuel at low pressure through the 10 micron fuel conditioning module fuel filter and water separator to the engine fuel filter module, where the
pressure is regulated. The fuel is filtered through the 4 micron engine fuel filter, then supplied to the high-pressure fuel injection pump. Fuel is returned
from the injectors through the cylinder head fuel galleries and joins fuel return from the high-pressure fuel injection pump. The combined return fuel
goes through the engine fuel cooler and back to the engine fuel filter module. The return fuel is re-circulated in the engine fuel filter module or returned
back to the tank through the chassis lines and hoses based on engine demand.

Fuel Filter/Water Separator


The diesel engine is equipped with a fuel filter and water separator fuel conditioning module assembly. Drain the water from the fuel conditioning module at
the recommended maintenance intervals. Refer to the Owner's Literature for the maintenance intervals.

A water in fuel indicator on the instrument panel will alert the operator. When the indicator glows continuously while the engine is running, drain the water
from the fuel filter and water separator bowl as soon as possible to prevent damage to the fuel injection system.

Fuel Tank Selector Switch/Valve


If equipped, the fuel tank selector valve and fuel tank selector switch allows the use of 2 fuel tanks. When the fuel tank selector switch is in the front
position, the fuel tank selector valve will allow fuel to flow from the auxiliary fuel tank. When the fuel tank selector switch is in the rear position, the fuel
tank selector valve will allow fuel to flow from the aft-of-axle tank. The fuel gauge will read the correct amount of fuel in each tank depending on which
tank is selected with the fuel tank selector switch.

Fuel System

There are 2 diagnostic paths that can be followed depending on the type of concern. Carry out Inspection and Verification — Slow to Fill or Inspection and
Verification — Fuel Tank Selector Valve. For all other concerns refer to the Powertrain Control/Emissions Diagnosis (PC/ED) manual.

Principles of Operation — Slow to Fill, Gasoline Engines


The fuel tank filler pipe assembly is used to refuel the vehicle. The fuel tank inlet check valve prevents spitback of fuel during and after refueling. The fuel
tank stores the fuel. The fuel tank contains a Fuel Pump (FP) module. The FP module consists of a fuel level sensor and a FP. The fuel level sensor sends a
signal to the instrument cluster informing the driver of how much fuel is in the fuel tank. The FP provides fuel to the fuel tubes which supply the fuel rail.

During refueling, the fuel tank vents to the atmosphere through the vent and filler pipes, on vehicles without On-Board Refueling Vapor Recovery (ORVR)
systems. In vehicles equipped with ORVR, the fuel tank and filler pipe are designed so that when the vehicle is being refueled, fuel vapors in the fuel tank
travel to the Evaporative Emission (EVAP) canister, which absorbs the fuel vapors and vents the pressure from the fuel tank during refueling.

Principles of Operation — Fuel Tank Selector Valve, Diesel Engines


The fuel tank selector valve and fuel tank selector switch allows the use of 2 fuel tanks. The dual fuel tank option is available only on diesel equipped
vehicles. When the fuel tank selector switch is in the front position, the fuel tank selector valve will allow fuel to flow from the auxiliary fuel tank and when
the fuel tank selector switch is in the rear position the fuel tank selector valve will allow fuel to flow from the aft-of-axle tank. The fuel gauge will read the
correct amount of fuel in each tank depending on which tank is selected with the fuel tank selector switch.

Inspection and Verification — Slow to Fill

WARNING:
When handling fuel, always observe fuel handling precautions and be prepared in the event of fuel spillage. Spilled fuel may be ignited by hot
vehicle components or other ignition sources. Failure to follow these instructions may result in serious personal injury.

WARNING:
Always disconnect the battery ground cable at the battery when working on an evaporative emission (EVAP) system or fuel-related component.
Highly flammable mixtures are always present and may be ignited. Failure to follow these instructions may result in serious personal injury.

NOTE:
Do not use incandescent lights when inspecting the fuel system. Use only fluorescent or LED lighting.

1. Verify the customer concern by refueling the vehicle and observe the fuel fill rate.
2. Inspect to determine if any of the following mechanical concerns apply.

3. If an obvious cause for an observed or reported concern is found, correct the cause (if possible) before proceeding to the next step.
4. NOTE:
Make sure to use the latest scan tool software release.

If the cause is not visually evident, connect the scan tool to the Data Link Connector (DLC).
5. NOTE:
The Vehicle Communication Module (VCM) LED prove out confirms power and ground from the DLC are provided to the VCM.

If the scan tool does not communicate with the VCM:


• check the VCM connection to the vehicle.
• check the scan tool connection to the VCM.
• refer to Section 418-00, No Power To The Scan Tool, to diagnose no power to the scan tool.
6. If the scan tool does not communicate with the vehicle:
• verify the ignition key is in the ON position.
• verify the scan tool operation with a known good vehicle.
• refer to Section 418-00 to diagnose no response from the PCM.
7. Carry out the network test.
• If the scan tool responds with no communication for one or more modules, refer to Section 418-00.
• If the network test passes, retrieve and record Continuous Memory Diagnostic Trouble Codes (CMDTCs).
8. Clear the continuous DTCs and carry out the self-test diagnostics for the EVAP system using the scan tool.
9. If the DTCs retrieved are related to the concern, go to Evaporative Emission (EVAP) System DTC Chart. For PCM related DTCs, refer to the
Powertrain Control/Emissions Diagnosis (PC/ED) manual. For all other DTCs, refer to Section 419-10.
10. If no DTCs related to the concern are retrieved, GO to Symptom Chart — Slow to Fill.

Inspection and Verification — Fuel Tank Selector Valve


1. Verify the customer concern.
2. Visually inspect for obvious signs of mechanical or electrical damage.

Pinpoint Test A: Slow to Fill

Normal Operation
Under normal operation, fuel should flow at a steady rate through the fuel tank filler pipe into the fuel tank. As fuel enters the fuel tank air is vented through
the filler pipe and filler pipe vent tube or the On-Board Refueling Vapor Recovery (ORVR) system.

This pinpoint test is intended to diagnose the following:

• Fuel tank filler pipe vent tube, if equipped


• Fuel tank filler pipe
• Evaporative Emission (EVAP) system
• Fuel tank inlet check valve (part of the fuel tank)
• Fuel level vent valve, if equipped (part of the Fuel Pump (FP) module)

Normal Operation
When the ignition switch is in the RUN or accessory position, voltage is supplied to the fuel tank selector switch through circuit CBP43 (GY). A ground is
supplied through circuit GD115 (BK/GY). When the fuel tank selector switch is in the front tank position, voltage is supplied to the fuel tank selector valve
through circuit CE928 (YE/VT) and ground is supplied through circuit CE929 (VT/OG), which allows fuel to flow from the front fuel tank. When the fuel
tank selector switch is in the rear tank position, voltage is supplied to the fuel tank selector valve through circuit CE929 (VT/OG) and ground is supplied
through circuit CE928 (YE/VT), which allows fuel to flow from the rear fuel tank.

1. Bleed the low-pressure fuel system. For additional information, refer to Fuel System Bleeding — Low Pressure, Diesel Engine in this section.
2. Remove the rear banjo bolt on the fuel cooler.

3. NOTE:
Use the old banjo bolt sealing washers when installing the Air Purge Adapter.

NOTE:
The Air Purge Adapter will drain fuel out of the fuel system. Install the open end of the Air Purge Adapter into a suitable fuel container.

Install the Air Purge Adapter in place of the rear banjo bolt.

4. Cycle the ignition key ON for 30 seconds without starting the engine, then cycle the key OFF for 5 seconds. Repeat this cycle 3 times or until fuel
starts to flow from the Air Purge Adapter hose.
5. Start the engine and let it idle until a steady stream of fuel is coming out of the Air Purge Adapter hose. If the engine does not start, repeat Step 4.

6. Turn the engine off and install the banjo bolt and new sealing washers.
• Tighten to 25 Nm (18 lb-ft).

7. Start the engine and let it idle for 5 minutes.

It may be necessary to remove the degas bottle cap to install the Fuel Pressure Test Kit onto the Schrader valve. If the degas bottle cap is removed,
cap off the degas bottle to prevent foreign material from entering the degas bottle.

NOTE:
Open the drain valve slowly to relieve the fuel system pressure. This may drain fuel from the system. Place the fuel in a suitable container.

Install the Fuel Pressure Test Kit onto the Schrader valve, and open the drain valve on the Fuel Pressure Test Kit.

3. Turn the ignition key ON without starting the engine.


4. Wait 30 seconds for the fuel conditioning module to run.
5. Turn the ignition key OFF.
6. Repeat Steps 3, 4 and 5 three times.
7. Close the drain valve on the Fuel Pressure Test Kit.

8. Turn the ignition key ON without starting the engine.


9. Wait 30 seconds for the fuel conditioning module to run.
10. Turn the ignition key OFF.
11. Repeat Steps 8, 9 and 10 three times before starting the engine.
12. Turn the ignition key ON and make sure fuel system pressure is within the specified range. For additional information, refer to Specifications in this
section.
13. Turn the ignition key OFF.
14. NOTE:
Open the drain valve slowly to relieve the fuel system pressure. This may drain fuel from the system. Place the fuel in a suitable container.

Once the fuel system pressure test is complete, open the drain valve on the Fuel Pressure Test Kit and relieve the fuel system pressure.

15. If a no start condition still exists, perform the high-pressure fuel system bleed. For additional information, refer to Fuel System Bleeding — High
Pressure, Diesel Engine in this section.

Before working on or disconnecting any of the fuel tubes or fuel system components, relieve the fuel system pressure to prevent accidental spraying
of fuel. Fuel in the fuel system remains under high pressure, even when the engine is not running. Failure to follow this instruction may result in
serious personal injury.

WARNING:
Do not work on the fuel system until the pressure has been released and the engine has cooled. Fuel in the high-pressure fuel system is hot and
under very high pressure. High-pressure fuel may cause cuts and contact with hot fuel may cause burns. Failure to follow these instructions may
result in serious personal injury.

NOTE:
This procedure is for releasing the low-pressure fuel system pressure. The high-pressure fuel system cannot be relieved of pressure manually. The high-
pressure fuel system will lose pressure as the engine cools down. The pressure will bleed off after approximately 30 seconds with the key in the OFF
position. Wait for the engine to be cool before servicing the high-pressure fuel system.

1. With the vehicle in NEUTRAL, position it on a hoist. For additional information, refer to Section 100-02.
2. Disconnect both battery ground cables. For additional information, refer to Section 414-01.
3. Remove the Schrader valve cap.

4. NOTE:
It may be necessary to remove the degas bottle cap to install the Fuel Pressure Test Kit onto the Schrader valve. If the degas bottle cap is removed,
cap off the degas bottle to prevent foreign material from entering the degas bottle.

Install the Fuel Pressure Test Kit onto the Schrader valve.

Open manual valve slowly to relieve the system pressure. This may drain fuel from the fuel system. Place the fuel in a suitable container.

Open the manual valve on the Fuel Pressure Test Kit and relieve the fuel pressure.

6. Install the Schrader valve cap.

8. After the repair is complete, bleed the fuel system. For additional information, refer to Fuel System Bleeding — Low Pressure, Diesel Engine or Fuel

2. Disconnect the battery ground cable. For additional information, refer to Section 414-01.
3. Remove the fuel tube safety clip.

4. Install the Spring Lock Coupling Disconnect Tool.

5. Close and push the Spring Lock Coupling Disconnect Tool into the open side of the cage.

6. Separate the spring lock coupling.

Connect — Type I
1. NOTE:
Apply clean engine oil to the O-ring seals.

Inspect and clean both spring lock coupling ends. Install new O-ring seals and garter springs if necessary.

2. NOTE:
Make sure the fuel tube clicks into place when installing the tube. To make sure that the fuel tube is fully seated, pull on the tube.

Fit the male end into the female end and push until the garter spring snaps over the flared end of the female end.

Before working on or disconnecting any of the fuel tubes or fuel system components, relieve the fuel system pressure to prevent accidental spraying
of fuel. Fuel in the fuel system remains under high pressure, even when the engine is not running. Failure to follow this instruction may result in
serious personal injury.

WARNING:
Always disconnect the battery ground cable at the battery when working on an evaporative emission (EVAP) system or fuel-related component.
Highly flammable mixtures are always present and may be ignited. Failure to follow these instructions may result in serious personal injury.

NOTICE:
When reusing liquid or vapor tube connectors, make sure to use compressed air to remove any foreign material from the connector retaining clip
area before separating from the tube or damage to the tube or connector retaining clip can occur. Apply clean engine oil to the end of the tube
before inserting the tube into the connector.

NOTICE:
Fuel injection equipment is manufactured to very precise tolerances and fine clearances. It is essential that absolute cleanliness is observed when
working with these components or component damage can occur. Always install blanking plugs to any open orifices or tubes.

NOTE:
On some applications, the Spring Lock Coupling Disconnect Tool shown in this procedure may not fit the spring lock coupling being disconnected. For
those applications, use a commercially available spring lock coupling disconnect tool.

1. Relieve the fuel pressure. For additional information, refer to Fuel System Pressure Release — Gasoline Engines or Fuel System Pressure Release —
Diesel Engine in this section.
2. Disconnect the battery ground cable. For additional information, refer to Section 414-01.
3. If equipped, disconnect the safety clip from the fuel tube.

4. Install the Spring Lock Coupling Disconnect Tool and push into the spring lock coupling.

5. Separate the spring lock coupling ends.

Connect — Type II
1. Inspect and clean both spring lock coupling ends.
2. NOTE:
Make sure the fuel tube clicks into place when installing the tube. To make sure that the fuel tube is fully seated, pull on the tube.

NOTE:
Lubricate the spring lock coupling with clean engine oil to ease assembly.

Align and push the fuel tube spring lock coupling until a click is heard.

3. Pull on the spring lock coupling to make sure it is fully seated. If equipped, install the safety clip.

DESCRIPTION AND OPERATION


Fuel Tank and Lines
Gasoline Engines
The gasoline fuel system contains:

• a fuel tank. There are 3 available:


— a midship fuel tank (mounted to the LH frame side rail).
— an auxiliary fuel tank (mounted to the LH frame side rail).
— an aft-of-axle fuel tank (mounted between the side rails).
• a fuel tank filler pipe which contains a restrictor plate to permit only unleaded fuel to be pumped into the fuel tank.
• a one-fourth turn fuel tank filler cap.
• a fuel filter providing filtration to protect the fuel injectors.
• fuel and vapor tubes.
• a fuel rail-mounted fuel pressure and temperature sensor.
• a Fuel Pump (FP) which provides pressurized fuel to the engine and has:
— a serviceable fuel sender.
— an inlet filter.
— a check valve which maintains system pressure after the FP is shut off.
— a pressure relief valve for overpressure protection in the event of restricted flow.
• an Inertia Fuel Shutoff (IFS) switch
• a Fuel Pump Driver Module (FPDM)

The fuel tank stores the liquid fuel. Electrical power to the FP is provided through the IFS switch. The fuel pump module is controlled by the PCM through
the FPDM. The fuel pump provides fuel to the fuel rail through the fuel supply tube. Vapor tubes route fuel vapor to the Evaporative Emission (EVAP)
canister and the intake manifold through the EVAP canister purge valve.

Diesel Engines
The diesel fuel system contains:

• a fuel tank. There are 3 available:


— a midship fuel tank (mounted to the LH frame side rail).
— an auxiliary fuel tank (mounted to the LH frame side rail).
— an aft-of-axle fuel tank (mounted at the rear of the frame between the side rails).
• a fuel tank filler pipe without a restrictor plate.
• fuel tubes.
• a one-fourth turn fuel tank filler cap (green for ultra low sulfur diesel).
• a fuel conditioning module that:
— has a fuel filter and water separator to protect the fuel injectors.
— has an in-line FP which provides pressurized fuel to the engine and contains a pressure relief valve for overpressure protection in the event of
restricted flow.
— is frame mounted.
• the fuel tank selector valve.
— frame-mounted in-line valve, electronically controlled by a switch, which allows fuel to be drawn from either fuel tank.
• an IFS switch
• a vapor tube (midship fuel tank)

The fuel tank stores the liquid fuel. The FP, located in the fuel conditioning module is controlled by the FP PCM. Electrical power to the FP is provided
through the IFS switch. The fuel supply tubes route fuel from the fuel tank to the engine and the fuel return tubes route unused fuel from the engine back to
the fuel tank.

Disassembly
1. NOTICE:
The fuel conditioning module that is used with the 6.4L diesel engine has a brown pump cover. Installing a fuel conditioning module with a
black cover may result in damage to the high-pressure fuel system.

Remove the fuel filter cover and drain the fuel from the housing.
• Remove and discard the O-ring seal.
2. Remove the fuel filter and discard.
3. If necessary, remove the bolt and the drain valve cover.
4. Remove the 4 bolts and the manifold cover.
• Remove and discard the press-in-place gasket.
5. Remove the return valve assembly.
6. Remove the 3 bolts and the Fuel Pump (FP).
• Remove and discard the O-ring seals.
7. Remove the 4 bolts and the fuel conditioning module mounting bracket.
• Inspect the fuel conditioning module mounting bracket rubber grommets for damage. If any fuel conditioning module mounting bracket rubber
grommets are damaged, install a new grommet(s).

Assembly
1. Install the fuel conditioning mounting bracket and 4 bolts.
• Tighten to 5 Nm (44 lb-in).
2. Install new O-ring seals on the FP and lubricate with clean engine oil.
3. Install the FP and 3 bolts.
• Tighten to 5 Nm (44 lb-in).
4. Install the return valve assembly.
5. Install a new press-in-place gasket in the fuel manifold.
6. If removed, install the drain valve cover and bolt.
• Tighten to 5 Nm (44 lb-in).
7. Install the manifold cover and 4 bolts.
• Tighten to 5 Nm (44 lb-in).
8. Lubricate the O-ring seal with clean engine oil and install the fuel filter.
9. Install a new O-ring seal on the fuel filter cover and lubricate with clean engine oil.

10. NOTICE:

Removal and Installation

WARNING:
When handling fuel, always observe fuel handling precautions and be prepared in the event of fuel spillage. Spilled fuel may be ignited by hot
vehicle components or other ignition sources. Failure to follow these instructions may result in serious personal injury.

1. Release the fuel system pressure. For additional information, refer to Section 310-00.
2. NOTE:
Once the fuel conditioning module is drained and the fuel system service is completed, make sure the fuel/water separator drain valve is completely
closed to prevent air from entering into the fuel system.

Open the fuel/water separator drain valve and drain the fuel into a suitable container.

3. Disconnect the Fuel Pump (FP) and the water in fuel sensor electrical connectors.

4. Disconnect the fuel tank-to-fuel conditioning module fuel supply tube and fuel conditioning module-to-fuel tank fuel return tube quick connect
coupling. For additional information, refer to Section 310-00.
5. Disconnect the fuel tank-to-fuel conditioning module-to-engine fuel supply tube and engine-to-fuel conditioning module fuel return tube spring lock
coupling. For additional information, refer to Section 310-00.
6. Remove the 3 mounting nuts and the fuel conditioning module.
• To install, tighten to 20 Nm (177 lb-in).
7. NOTICE:
Only use a fuel conditioning module that has a brown cover on the Fuel Pump (FP) (low-pressure FP). Installing a fuel conditioning module
with a black cover on the FP (high-pressure FP) may result in damage to the high-pressure fuel system.

To install, reverse the removal procedure.

Remove the fuel filter cap by turning the cap counterclockwise.


4. Remove the fuel filter.
• Discard the fuel filter.
5. Remove the O-ring seal from the fuel filter cap.
• Discard the O-ring seal.

Installation
1. Carefully clean all mating surfaces.
2. Install a new O-ring seal onto the fuel filter cap.
3. Install a new fuel filter into the fuel filter housing.
4. NOTE:
Apply clean engine oil to the O-ring seal.

Slowly install the fuel filter cap until it contacts the filter housing.
5. Tighten the fuel filter cap.
• Tighten to 25Nm (18 lb-ft).
6. Bleed the low pressure fuel system. For additional information, refer to Section 310-00.

3. Remove the secondary fuel filter.


• Discard the secondary fuel filter.
4. Remove the O-ring seal from the secondary fuel filter cap.
• Discard the O-ring seal.

Installation
1. Carefully clean all mating surfaces.
2. Install a new O-ring seal onto the secondary fuel filter cap.
3. Install a new secondary fuel filter into the secondary fuel filter housing.
4. NOTE:
Apply clean engine oil to the O-ring seal.

Slowly install the secondary fuel filter cap allowing the fuel to soak into the secondary fuel filter until it contacts the secondary fuel filter housing.

5. Tighten the secondary fuel filter cap.


• Tighten to 27 Nm (20 lb-ft).
6. Bleed the low pressure fuel system. For additional information, refer to Section 310-00.

1. NOTE:
The fuel tank must be drained completely. Upon removal of the fuel level sensor, the tank must be inspected for contamination.

Remove the fuel tank. For additional information, refer to Fuel Tank — Midship in this section.
2. NOTICE:
Clean the fuel tank of any dirt or foreign material before servicing the fuel level sensor. In extreme dirt or dusty conditions it may be
necessary to wash the fuel tank using a water hose. Before removing the fuel level sensor, make sure that there is no residual dirt or foreign
material around the fuel level sensor flange. If dirt or foreign material enter the fuel tank, damage to the fuel level sensor or other fuel system
components may occur.

Clean the area around the fuel level sensor lock ring.
3. NOTE:
Mark the orientation of the fuel level sensor on the fuel tank to aid in installation.

Using the Fuel Tank Sender Unit Socket, remove the fuel level sensor lock ring.
• To install, tighten to 81 Nm (60 lb-ft).

4. NOTICE:
The fuel level sensor must be handled carefully to avoid damage to the float arm.

Completely remove the fuel level sensor from the fuel tank.
5. NOTE:
Make sure to install a new fuel level sensor gasket or fuel leakage could occur causing vehicle damage.

Remove and discard the fuel level sensor gasket.


6. To install, reverse the removal procedure.
• Make sure the fuel level sensor is installed in the same orientation as the original.

Clean the area around the fuel level sensor mounting flange.

Mark the orientation of the fuel level sensor on the fuel tank to aid in installation.

Remove the 6 bolts from the fuel level sensor.


• To install, tighten to 10 Nm (89 lb-in).
4. NOTICE:
The fuel level sensor must be handled carefully to avoid damage to the float arm.

Completely remove the fuel level sensor from the fuel tank.
5. NOTE:
Inspect the surfaces of the fuel level sensor flange and fuel tank gasket contact surfaces. Do not polish or adjust the gasket contact area of the fuel tank
flange or the fuel tank. Install a new fuel level sensor or fuel tank if the gasket contact area is bent, scratched or corroded or fuel leakage could occur
causing vehicle damage.

NOTE:
Make sure to install a new fuel level sensor gasket or fuel leakage could occur causing vehicle damage.

Remove and discard the fuel level sensor gasket.


6. To install, reverse the removal procedure.
• Make sure the fuel level sensor is installed in the same orientation as the original.

Removal and Installation

NOTE:
Some residual fuel may remain in the fuel tubes after releasing the fuel system pressure. Upon disconnecting or removing any fuel tubes, carefully drain any
residual fuel into a suitable container.

All vehicles
1. With the vehicle in NEUTRAL, position it on a hoist. For additional information, refer to Section 100-02.
2. Release the fuel system pressure. For additional information, refer to Section 310-00.
Midship and auxiliary fuel tank equipped vehicles
3. Remove the fuel tank. For additional information, refer to Fuel Tank — Midship or Fuel Tank — Auxiliary in this section.
Aft-of-axle fuel tank equipped vehicles
4. Disconnect the fuel supply tube-to-fuel level sensor quick connect coupling and the fuel return tube-to-fuel level sensor quick connect coupling. For
additional information, refer to Section 310-00.
All vehicles
5. Disconnect the fuel supply tube-to-engine fuel supply tube spring lock coupling and the fuel return tube-to-engine fuel return tube spring lock
coupling. For additional information, refer to Section 310-00.
6. Disconnect the fuel supply tube-to-fuel conditioning module spring lock coupling and the fuel return tube-to-fuel conditioning module spring lock
coupling. For additional information, refer to Section 310-00.
7. Disconnect the fuel supply tube-to-fuel conditioning module quick connect coupling and the fuel return tube-to-fuel conditioning module quick
connect coupling. For additional information, refer to Section 310-00.
8. Disconnect the fuel supply tubes and fuel return tubes from the position retainers and remove from the vehicle.

1. NOTE:
The fuel tank must be drained completely. Upon removal of the Fuel Pump (FP) module, the tank must be inspected for contamination.

Remove the fuel tank. For additional information, refer to Fuel Tank — Midship in this section.
2. NOTICE:
Clean the fuel tank of any dirt or foreign material before servicing the Fuel Pump (FP) module. In extreme dirt or dusty conditions it may be
necessary to wash the fuel tank using a water hose. Before removing the FP module, make sure that there is no residual dirt or foreign
material around the FP module flange. If dirt or foreign material enter the fuel tank, damage to the FP module or other fuel system
components may occur.

Clean the area around the FP module mounting flange.


3. NOTE:
Mark the orientation of the FP module on the fuel tank to aid in installation.

Using the Lock Ring Wrench, remove the FP module lock ring.

4. NOTICE:
The Fuel Pump (FP) module must be handled carefully to avoid damage to the float arm.

Completely remove the FP module from the fuel tank.


5. NOTE:
Inspect the surfaces of the FP module flange and fuel tank O-ring seal contact surfaces. Do not polish or adjust the O-ring seal contact area of the fuel
tank flange or the fuel tank. Install a new FP module or fuel tank if the O-ring seal contact area is bent, scratched or corroded or fuel leakage could
occur.

NOTE:
Make sure to install a new FP module O-ring seal and lock ring or fuel leakage could occur.

NOTE:
Apply clean engine oil to the O-ring seal prior to installation.

Remove and discard the FP module O-ring seal.

Installation
1. NOTE:
Apply clean engine oil to the O-ring seal prior to installation.

Install a new FP module O-ring seal.


2. NOTICE:
The Fuel Pump (FP) module must be handled carefully to avoid damage to the float arm.

Install the FP module into the fuel tank and rotate clockwise until the alignment arrows on the FP module and fuel tank meet.
3. Using the Lock Ring Wrench, install the new FP module lock ring.

Diesel engine
8. Disconnect the fuel supply tube-to-fuel level sensor quick connect coupling. For additional information, refer to Section 310-00.
9. Disconnect the fuel return tube-to-fuel level sensor quick connect coupling. For additional information, refer to Section 310-00.

10. Place a suitable lifting device under the fuel tank shield.
11. Remove the 4 bolts from the fuel tank shield.
• To install, tighten to 90 Nm (66 lb-ft).
12. Lower the fuel tank.
13. Remove the 2 nuts from the fuel tank straps and remove the fuel tank straps.
• To install, tighten to 80 Nm (59 lb-ft).
14. Remove the fuel tank from the fuel tank shield.
15. To install, reverse the removal procedure.

8. Loosen the 2 hose clamps and disconnect the fuel tank filler pipe and fuel tank filler pipe vent tube from the fuel tank.

9. Place a jack under the fuel tank.
10. Remove the 4 fuel tank strap bolts and remove the 2 fuel tank straps.
• To install, tighten to 40 Nm (30 lb-ft).
11. Slightly lower the fuel tank.
Gasoline engines
12. Disconnect the fuel vapor tube-to-Fuel Pump (FP) module quick connect coupling and the fuel supply tube-to-FP module quick connect coupling. For
additional information, refer to Section 310-00.
13. Disconnect the fuel vapor tube-to-fuel tank grade vent valve quick connect couplings. For additional information, refer to Section 310-00.

Removal and Installation

WARNING:
Remove the fuel filler cap slowly. The fuel system may be under pressure. If the fuel filler cap is venting vapor or if you hear a hissing sound, wait
until it stops before completely removing the fuel filler cap. Otherwise, fuel may spray out. Failure to follow these instructions may result in serious
personal injury.

1. With the vehicle in NEUTRAL, position it on a hoist. For additional information, refer to Section 100-02.
2. Disconnect the battery ground cable. For additional information, refer to Section 414-01.
3. Drain the fuel tank until the fuel level is at or below half. For additional information, refer to Section 310-00.
4. If equipped, remove the fuel tank filler pipe assembly ground strap clip from the frame.
5. Loosen the hose clamps and disconnect the fuel tank filler pipe and fuel tank filler pipe vent hose from the fuel tank.
6. Remove the fuel tank filler cap.
7. Remove the 3 fuel tank filler pipe upper retaining screws.
• On early build vehicles, install new fuel tank filler pipe retaining screw plastic inserts, if required.
8. Remove the fuel tank filler pipe assembly.
9. To install, reverse the removal procedure.

Removal and Installation

WARNING:
When handling fuel, always observe fuel handling precautions and be prepared in the event of fuel spillage. Spilled fuel may be ignited by hot
vehicle components or other ignition sources. Failure to follow these instructions may result in serious personal injury.

1. Release the fuel system pressure. For additional information, refer to Section 310-00.
2. Disconnect the fuel tank selector valve electrical connector.
3. NOTE:
Removing the fuel tank selector valve bolts prior to disconnecting the quick couplings, aids in the removal of the rigid fuel tubes from the valve.

Remove the 2 fuel tank selector valve bolts.


4. NOTE:
Some residual fuel may remain in the fuel tubes and fuel selector valve after releasing the fuel system pressure. Upon disconnecting or removing,
carefully drain any residual fuel into a suitable container.

Disconnect the 3 fuel supply and 3 fuel return tube-to-fuel tank selector valve quick connect couplings. For additional information, refer to Section
310-00.
5. Remove the fuel tank selector valve.
6. To install, reverse the removal procedure.

Removal
All vehicles
1. Remove the fuel conditioning module. For additional information, refer to Fuel Conditioning Module — 6.4L Diesel in this section.
2. Note the orientation of the water-in-fuel sensor locating guides.

3. NOTE:
Use care when removing the water-in-fuel sensor. If the sensor is damaged during removal, the fuel conditioning module cover must be removed and
the module cleaned to remove any pieces of the damaged sensor.

Using an appropriate tool, turn the water-in-fuel sensor at least 45 degrees counterclockwise.
4. Pull the water-in-fuel sensor straight out of the fuel conditioning module.
5. Inspect the water-in-fuel sensor for damage. Make sure that there are no pieces broken off of the sensor.
Vehicles with a damaged sensor
6. Remove the 4 bolts and manifold cover.
• Remove and discard the press-in-place gasket.
7. Clean the inside of the fuel conditioning module, making sure that any loose pieces of the water-in-fuel sensor are removed.

Installation
Vehicles with a damaged sensor
1. Install a new press-in-place gasket in the fuel manifold and clean the gasket mating surface.
2. Install the manifold cover and 4 bolts.
• Lubricate the manifold cover seal with clean motor oil just before installing the cover.
• Tighten to 5 Nm (44 lb-in).
All vehicles
3. NOTE:
Make sure the water-in-fuel sensor hole is clean.

Lubricate the water-in-fuel sensor hole and water-in-fuel sensor seal with clean motor oil.
4. NOTE:
The guides on the water-in-fuel sensor should be pointing downward.

Align the water-in-fuel sensor to the water-in-fuel sensor hole and insert the sensor until a click is heard or felt.

5. If required, using a rubber mallet, gently tap the water-in-fuel sensor into place. Pull on the water-in-fuel sensor to verify that it is securely in place.
6. Install the fuel conditioning module. For additional information, refer to Fuel Conditioning Module — 6.4L Diesel in this section.
7. Start the vehicle and idle for one minute while noting engine performance.
8. If engine is running rough, check for air leaks.
9. Shut the vehicle off and inspect for fuel leaks.

The speed control system consists of the following components:

Principles of Operation
The speed control system is controlled by the PCM. The speed control system is designed to maintain a selected vehicle speed between 48 km/h (30 mph)
and the maximum limited vehicle speed. The speed control system is controlled by the steering wheel mounted switches (ON, OFF, SET+, SET-, and
RESUME), the stoplamp switch, the clutch pedal position (CPP) switch (if equipped), and the speed control deactivator switch. The steering wheel mounted
switches are hardwired to the PCM through the clockspring.

The speed control functions include:

• turning on the speed control system.


• setting and maintaining the desired vehicle speed.
• accelerating the vehicle speed.
• coasting down to a lower speed.
• resuming the prior vehicle speed.
• turning off the vehicle speed control system.

Pressing and releasing the ON switch turns the speed control system on. Pressing and releasing the SET+ or SET- switch while the vehicle is traveling at the
desired speed activates the speed control system.

Tapping the SET+ or the SET- switch while in the set mode respectively, increases or decreases the maintained vehicle speed by 1.6 km/h (1 mph) per tap. If
the respective button is pressed and held, the vehicle speed continues to accelerate or decelerate until the button is released.

Pressing and releasing the OFF switch, or turning the ignition switch to the OFF position, turns the speed control system off. Applying the brake pedal puts
the speed control system into the STANDBY mode. Pressing the RESUME button, when the speed control system is in the STANDBY mode causes the
vehicle to accelerate to the last set speed. Resume does not function if the OFF button is pressed, the ignition switch is in the OFF position, or if the current
vehicle speed is below the minimum operational speed.

The CPP switch is used on vehicles equipped with a manual transmission. When the clutch pedal is applied with the vehicle speed control system engaged,
the normally closed switch opens and signals the PCM to deactivate the speed control.

Whenever the speed control system is engaged and active, a speed control icon on the instrument cluster (IC) or message center is illuminated.

The speed control deactivator switch is provided as an additional safety feature. Normally, when the brake pedal is applied, an electrical signal from the
stoplamp circuit to the PCM deactivates the system. Under increased brake pedal effort, the speed control deactivator switch opens and removes the voltage
from the PCM input circuit, releasing the throttle.

The clockspring provides the electrical interface between the steering column wiring and the speed control switches in the steering wheel.

The inputs to the PCM are:

• Output shaft speed (OSS) sensor


• Digital transmission range (TR) sensor
• Speed control switch(es)
• CPP switch
• Speed control deactivator switch
• Stoplamp switch
• Accelerator pedal position sensor

The outputs of the PCM are:

• Speed control indicator lamp


• Throttle command

The speed control system throttle position is completely controlled by the PCM through the electronic controlled throttle body. Speed control electronics are
contained entirely within the electronic throttle control subsystem.

When the speed control system is active, the PCM corrects for deviations in the actual vehicle by proportionally moving the throttle plate. The PCM
modulates the throttle to minimize error between the actual vehicle speed and the desired speed.

The PCM strategy uses the throttle control for smooth accelerations.

The PCM sends a serial message over the controlled area network (CAN) to the IC whenever the speed control telltale is turned on or off.

In the event of an OFF command or a deactivation request from the speed control deactivator switch, the speed control system carries out a hard deactivation
and immediately returns the throttle to the idle position.

The speed control system provides self-diagnostics. Speed control is disabled anytime an error is detected in the system. No cluster telltale or message center
messages are displayed when faults occur. Fault codes are logged by the PCM.

An electronic throttle control (ETC) system fault also causes the speed control system to be disabled. In this case, an ETC system warning telltale (wrench
light) or a message center message is displayed.

Additionally, the following conditions cause the speed control system to deactivate:

• Transmission gear selector in a position other than D or OD (automatic transmission)


• Clutch pedal is pressed
• Speed control set speed is over-ridden with the accelerator pedal for a period longer than 5 minutes
• Parking brake is applied (manual transmission)
• Vehicle speed loss from set speed of greater than 16 km/h (10 mph) occurs
• Vehicle speed falls below the minimum allowable limit of 48 km/h (30 mph)
• Speed control switch pressed or stuck longer than 2 minutes

Inspection and Verification


1. Verify the customer concern.
2. Visually inspect for obvious signs of mechanical or electrical damage.

4. Verify the speedometer operates correctly without speed control by test driving the vehicle. If the speedometer does not operate correctly, refer to
Section 413-01.
5. Verify the parking brake warning indicator is operating correctly. If the parking brake warning indicator is not operating correctly, refer to Section
413-01.
6. If the cause is not visually evident, connect the scan tool to the data link connector (DLC).
7. NOTE:
The vehicle communication module (VCM) LED prove-out confirms voltage and ground from the DLC are provided to the VCM.

If the scan tool does not communicate with the VCM:


• Check the connection to the vehicle.
• Refer to Section 418-00 to diagnose no communication with the scan tool.
8. If the scan tool does not communicate with the vehicle:
• Verify the ignition key is in the ON position.
• Verify the scan tool operation with a known good vehicle.
• Refer to Section 418-00 to diagnose no response from the PCM.
9. Carry out the network test.
• If the scan tool responds with no communication for one or more modules, refer to Section 418-00.
• If the network test passes, retrieve and record the continuous memory DTCs.
10. If the DTCs retrieved are related to the concern, go to DTC Charts. For all other DTCs, refer to Section 419-10.
11. If no DTCs related to the concern are retrieved, GO to Symptom Chart.

Pinpoint Test A: The Speed Control Is Inoperative — Gasoline Vehicles

Normal Operation
The PCM sends a signal through circuit VES10 (WH) to the speed control switches, which passes through the clockspring. The return signal is sent through
circuit RES08 (GN/BN) and the clockspring. A varying voltage is created as different speed control command switches are pressed. The stoplamp switch
sends a voltage signal through circuit CCB08 (VT/WH) to the PCM when the brake pedal is applied, and deactivates the speed control if engaged.

Vehicles equipped with a manual transmission have an additional clutch pedal position (CPP) switch. The PCM sends a signal to the CPP switch through
circuit CE904 (GN/VT). The CPP switch, normally closed with the clutch pedal released, then routes the signal to ground through circuit GD113 (BK/YE).
When the clutch pedal is applied, the CPP switch moves to the open position causing the PCM to lose the ground signal and deactivate the speed control.

The speed control deactivator switch interrupts the power signal to the PCM through circuit CES09 (VT/OG) when the brake pedal is applied firmly and
passes the stoplamp switch trip point. This is a redundant signal to the PCM.

This pinpoint test is intended to diagnose the following:

Normal Operation
The stoplamp switch sends a voltage signal through circuit CCB08 (VT/WH) to the PCM when the brake pedal is applied, and deactivates the speed control
if engaged. The speed control deactivator switch sends a voltage signal through circuit CES09 (VT/OG) to the PCM when the brake pedal is not applied.
When the brake pedal is applied firmly, the voltage signal is removed and the speed control is deactivated.

• DTC P0703 (Brake Switch B Input Circuit) — sets when the PCM does not sense the proper speed deactivator switch input to the PCM.

Normal Operation
The PCM sends a signal through circuit VES10 (WH) to the speed control switches which passes through the clockspring. A varying voltage is created as
different speed control command switches are pressed. The return signal is sent through circuit RES08 (GN/BN) and the clockspring.

Normal Operation
The clutch pedal position (CPP) switch, normally closed, supplies a ground signal to the PCM through circuit CE904 (GN/VT). When the clutch pedal is
applied, the CPP switch moves to the open position causing the PCM to lose the ground signal and deactivate the speed control. Ground for the CPP is
supplied by circuit GD113 (BK/YE).

This pinpoint test is intended to diagnose the following:

• Wiring, terminals or connectors


• CPP switch
• PCM

Removal

NOTICE:
Make sure the master cylinder reservoir cap is secure before performing this procedure.

1. Disconnect the battery. For additional information, refer to Section 414-01.


2. Disconnect the deactivator switch electrical connector.

3. NOTICE:
Brake fluid is harmful to painted and plastic surfaces. If brake fluid is spilled onto a painted or plastic surface, immediately wash it with
water.

NOTICE:
Do not allow any foreign matter to enter the master cylinder port once the deactivator switch is removed.

Remove the deactivator switch.

Installation
1. NOTICE:
Do not allow brake fluid to contact the electrical connector.

Install the deactivator switch.


• Add a few drops of brake fluid to the fluid port on the threaded side of the switch before installing it.
• To install, tighten to 18 Nm (159 lb-in).
