– Lift engine cover panel at points -1- and pull it forwards in di‐
rection of -arrow-.
Note
Pull coolant hoses off engine with hose clip pliers - VAS 6340- .
– Separate fuel supply line -1- and line to activated charcoal filter
-2-. Press release tabs to do this.
– Seal lines so that fuel system is not contaminated by dirt.
– Observe rules for cleanliness ⇒ page 7 .
– Remove noise insulation.
– Remove front left and right wheel housing liners ⇒ General
body repairs; Rep. gr. 66 ; Wheel housing liner; Removing
and installing front wheel housing liner .
– Bring lock carrier into service position ⇒ General body repairs,
exterior; Rep. gr. 50 ; Body - front; Lock carrier; Service po‐
sition .
The engine is removed downwards together with the gearbox.
– Disconnect battery ⇒ Electrical system; Rep. gr. 27 ; Discon‐
necting and reconnecting battery .
– Remove battery and battery tray. ⇒ Electrical system; Rep.
gr. 27 ; Removing and installing battery .
– All cable ties which were opened or cut when the engine was
removed must be replaced with new cable ties in the same
positions when engine is installed.
– Disconnect all electrical wiring from gearbox, alternator and
starter and lay to side.
– Pull off or disconnect all other electrical connections as nec‐
essary from engine and lay to side.
WARNING
Fuel supply lines are under pressure! Wear eye protection and
gloves to avoid injuries and skin contact. Wrap a cloth around
the connection before loosening hose connections. Then re‐
lease pressure by carefully pulling hose off connection.
– Open hose clip -3- and remove charge air pipe -2-.
– Unbolt exhaust pipe from catalytic converter -arrows-.

Engine support - T40075- with adapters -/4-, -/5- and -/6- is re‐
quired to lower engine with gearbox.

– Remove plenum chamber cover: ⇒ General body repairs, ex‐
terior; Rep. gr. 64 ; Removing and installing plenum chamber
cover
– Remove engine control unit - J623- . ⇒ page 372
– Remove securing bolts -1- and -2- for exhaust pipe mounting.
– Remove exhaust pipe mounting downwards.

♦ Frost protection must be guaranteed down to -25°C as a min‐
imum and, in countries with arctic conditions, down to approx.
-36°C. Increasing the frost protection is permissible only if cli‐
matic conditions require stronger frost protection. It may, how‐
ever, be increased only to a maximum of -48°C. Otherwise,
the cooling effect will be impaired.
♦ Do not reduce the coolant concentration by adding water even
in warmer seasons and in warmer countries. Frost protection
must be guaranteed down to at least -25°C.
♦ Read off anti-freeze figures for respective replenished coolant
additives.
♦ The temperature read off the refractometer - T10007A- corre‐
sponds the »ice flocculation point«. Flakes of ice may start
forming in the coolant below this temperature.
♦ Never reuse old coolant.

Changing the compressor fluid
– Undo the securing bolts for the drive unit according to the
specified sequence -A- to -H-.
– Turn the gearbox support - T10108- until the shaft points to
the floor.
– Unscrew the securing bolts and remove the drive unit -1-.
– Drain compressor oil completely from drive unit.
– Collect the escaping fluid in a suitable container.
– Turn the gearbox support - T10108- until the pair of gears point
upwards.
– Remove sealant residues from compressor and drive unit with
a rotating brush, e.g. a hand drill with a plastic brush (wear eye
protection).
– Carefully clean sealing surfaces. They must be free of oil and
grease.
– Dirt and sealant residues must not be allowed to enter the
space.
Caution
Add only the oil specified in repair set ⇒ Electronic parts cata‐
logue (ETKA) .
– Fill the space -arrow- with new oil (44 ml) from the repair set.

Do not apply sealant until directly before the drive unit is fitted.

Removing:
– Release plug-in connector by pulling out retaining clip
-arrow-. Separate hose/pipe without tools.
Installing
– If renewed, place seal in groove of charge air hose. Make sure
that the seal is correctly seated in the groove all around the
complete circumference and that it is not twisted.
– Lubricate sealing surface and seal with oil.
Caution
– Seal intake connecting pipe with a bung from engine bung set
- VAS 6122- .
– Slacken spring-type clips -2- from intake hose and remove in‐
take hose.
Note
If there is water in the sight glass, drain at water drain screw -6-.
Caution
The pressure must not exceed 0.5 bar. If the pressure is too
high this can cause damage to the engine.
– Open valve -4- and wait until the test circuit is filled. If neces‐
sary readjust pressure to 0.5 bar.
– Check the charge air system for leaks by hearing, touching,
with commercially available leak detector spray or using ultra‐
sonic tester - V.A.G 1842- .

General notes on injection
♦ The engine control unit - J623- is capable of self-diagnosis.
Before carrying out repairs and for fault finding, first read event
memory. Also the vacuum hoses and connections must be
checked (unmetered air).
♦ Fuel hoses in engine compartment must be secured only with
spring-type clips. The use of crimp-type or screw-type clips is
not permissible.
♦ For trouble-free operation of electrical components, a voltage
of at least 11.5 V is necessary.
♦ Do not use sealants containing silicone. Particles of silicone
drawn into the engine will not be burnt in the engine and dam‐
age the Lambda probe.
♦ Vehicles are fitted with a crash fuel shut-off circuit. It reduces
the danger of a fire in a crash as the fuel pump is switched off
via the fuel pump relay. The system also improves the starting
characteristics of the engine. When door is opened, the fuel
pump is activated for 2 seconds to build up pressure in the fuel
system.

– Push engine control unit onto control unit bracket until it en‐

– Fit connectors to engine control unit and lock in position.
– Release front connector -1- from engine control unit and pull
it off.
– Lever up catch -2- slightly.
– Then press engine control unit out of retainer
-in direction of arrow-.
– Then release rear connector on engine control unit and pull it
off.
Installing
– Fit rear connector to engine control unit and lock in position.
– Push engine control unit onto bracket.
– Fit front connector to engine control unit and lock it in position.
– Install cover plate for connectors.

♦ The engine control unit - J623- is capable of self-diagnosis.
♦ For trouble-free operation of electrical components, a voltage
of at least 11.5 V is necessary.
♦ In some tests, a fault may be detected and stored by the en‐
gine control unit - J623- . Therefore, after completing all the
checks and repairs, read the event memory and clear it if nec‐
essary .
