1.0 Safety Instructions


1.1 General
This operating manual contains the information required for the intended use of
the products described. It is written for technically qualified personnel with the
necessary special training on the equipment described.
The knowledge and correct technical implementation of the safety instructions and
warnings contained in this operating manual are a precondition for safe installa-
tion and commissioning and for safety during the operation and maintenance of
the product described. Only qualified persons as defined in section 1.2 have the
necessary technical knowledge to correctly interpret and implement the general
safety instructions and warnings given in this description in concrete situations.
This operating manual forms an integral part of the scope of supply. For the sake
of clarity, it does not contain all details on all the versions of the product described
and cannot cover all conceivable cases of installation, operation or maintenance.
Should you require further information or should any particular problems arise
which are not covered in sufficient detail in this manual, please contact your local
FORKARDT subsidiary.
We should furthermore point out that the contents of this operating manual do not
form part of nor are they intended to amend any earlier or existing agreement, un-
dertaking or legal relationship. All the obligations on the part of FORKARDT are
defined in the corresponding purchase contract which also contains the complete
and sole valid warranty agreement. These contractual warranty provisions are nei-
ther extended nor restricted by the information or comments in this operating
manual.
We would point out that we can accept no liability for any injury or damage result-
ing from failure to comply with the instructions in this operating manual.

1.2 Qualified Personnel


Unqualified interference with the equipment/system or failure to observe the
warnings given in this operating manual and on the warning signs on the equip-
ment or system cabinet can result in serious injury and/or machine damage. Only
qualified personnel are allowed to work on this equipment/system.
Qualified personnel in the sense of the safety-related instructions in this operating
manual or on the actual product are persons who
- as project planning personnel, are familiar with the safety concepts of the
power chucking equipment, the hydraulic or pneumatic actuating elements
and the automation engineering;

- or have received training as operating personnel in the use of power chuck-


ing equipment, the hydraulic or pneumatic actuating elements and the auto-
mation engineering and who are familiar with the operation-related contents
of this operating manual,
- or have undergone training as commissioning and service personnel qualify-
ing them to carry out repairs on such mechanical, electric, hydraulic and
pneumatic equipment.

1.3 Hazard Warnings


The following warnings and instructions are intended, on the one hand, to ensure
your personal safety and, on the other, to prevent damage to the product described
or connected equipment.
Safety instructions and warnings aimed at preventing danger to life and limb of
the operating and/or maintenance personnel and avoiding machine damage are
highlighted in this operating manual by the signal words and pictograms shown
below. The meanings of these signal words/pictograms are as follows:

This symbol marks all safety instructions in this operating manual


which concern danger to life and limb. Always adhere strictly to the
instructions marked with this symbol and take particular care in
such situations.

Attention! marks all places in the operating manual where particular


attention has to be paid to guidelines, regulations, instructions and
correct working practices in order to avoid damage to the machine
and equipment.

1.4 Intended Use


The equipment or system and the system components may only be used for the
applications stated in the catalogue and in the technical operating manual and only
in conjunction with equipment and components from other manufacturers recom-
mended or approved by FORKARDT.
The product described has been developed, manufactured, tested and documented
in accordance with the relevant safety standards. As long as the operating instruc-
tions and safety precautions/accident prevention regulations for project planning,
installation, intended use and maintenance are observed, the product will not - un-
der normal circumstances - represent a source of potential machine damage or a
health hazard.
Removal of the housing or shock protection screen or opening the
system cabinet exposes parts of the equipment or systems which
may bear a hazardous electric voltage.

Only appropriately qualified personnel may carry out work on this


equipment or system.
This personnel must be fully conversant with all the sources of po-
tential danger and maintenance measures as defined in this operat-
ing manual.
The correct and safe operation of the product presupposes proper
transport, correct storage, erection and installation as well as the
proper operation and maintenance.

1.5 Instructions on Project Planning and Installation of the Product


As the product is generally employed as part of larger systems or plants, these in-
structions are intended as a guideline to the safe integration of the product into its
environment. Particular attention should be paid to the following points:
Although a high degree of conceptional safety has been achieved in
the project planning of the automation engineering facility, e.g.
through the multi-channel configuration, it is nevertheless essential
to follow closely the instructions contained in this operating man-
ual, as incorrect operation could impede the function of the meas-
ures to prevent hazardous errors or could create additional sources
of danger.

Depending on the application, the following instructions should be observed dur-


ing the installation and commissioning of the product:

The latest edition of the safety and accident prevention regulations


applicable to the specific application must be observed.
Built-in equipment for housings or cabinets may only be operated
when installed in their housing/cabinet and with the housing/ cabi-
net closed.
Permanently connected equipment (stationary equipment) which
has no all-pole mains switch or circuit breaker must be protected
using a mains switch or circuit breaker installed in the building sys-
tem. The equipment must be connected to a protective earth con-
ductor.
In the case of equipment operated with mains voltage, check before
commissioning that the set nominal voltage range corresponds to
the local mains supply.
In the case of a 24 V DC supply, reliable electrical isolation of the
extra-low voltage must be ensured. Use only power supply packs
manufactured in accordance with IEC 364-4-41 or HD 384.04.41
(VDE 0100 Part 410).
Fluctuations or deviations in the mains voltage from the nominal
value must not exceed the tolerance limits given in the technical
data, as otherwise malfunctions and hazardous conditions on the
electrical components or equipment cannot be ruled out.

Precautions must be taken to ensure that after voltage drops or fail-


ures, an interrupted program can be safely started again. No danger-
ous operating conditions may occur, even briefly. Where necessary,
an EMERGENCY STOP must be triggered.
EMERGENCY STOP facilities in accordance with EN 60204 / IEC
204 (VDE 0113) must remain active in all operating modes of the
automation system. Unlocking of EMERGENCY STOP facilities
must not result in an uncontrolled or undefined restarting of the
equipment.
Connecting and signal lines must be installed in such a way that
inductive and capacitive interference cannot affect the functions of
the automation system.
Facilities of the automation engineering and their operating ele-
ments must be installed in such a way that they are adequately pro-
tected against unintentional actuation.
In order to prevent cable or conductor fractures on the signal side
resulting in undefined statuses in the automation system, hardware
and software precautions must be taken in the I/O coupling.

1.6 Active and Passive Faults in Automation Systems


Depending on the application of an electronic automation system, both active and
passive faults can be hazardous faults. In a drive control system, for example, it is
generally the active fault which is hazardous since it results in an unauthorised
starting of the drive. In a signalling function, on the other hand, a passive fault
may prevent the signalling of a hazardous operating condition.
This distinction between possible fault types and its function-specific characterisa-
tion as hazardous and non-hazardous is of significance for all safety considera-
tions with regard to the supplied product.
Wherever faults occurring in the automation system can result in
serious material damage or even personal injury, i.e. hazardous
faults, additional external measures must be taken or facilities pro-
vided which will ensure or create a safe operating state even in the
event of a fault (e.g. using independent limit switches, mechanical
interlocks, etc.).

1.7 Maintenance and Repair Procedures


If measuring or test operations have to be performed on the live device, then the
provisions and performance instructions of the accident prevention regulations
VBG 4.0 in the latest edition must be observed, and in particular § 8 "Permissible
deviations when working on live components". Suitable electrical tools must be
used.
Repairs on automation systems may only be carried out by the
FORKARDT service personnel or by authorised repair workshops.
When replacing parts or components, use only replacement parts
shown in the parts list belonging to the product. Unauthorised open-
ing and inexpert repairs can result in serious injury or even death as
well as considerable material damage.
Before opening the device, always remove the mains lead plug or
open the circuit breaker.
When replacing fuses, use only the types specified in the technical
data or in the parts list belonging to the product.
Do not throw batteries into a fire and do not solder or weld on the
battery cell. Risk of explosion (max. temperature 100° C). Do not
open lithium batteries or batteries containing mercury and do not try
to recharge. Always use the same types as replacement.
Batteries must always be disposed of as special refuse.

1.8 Instructions for the Operation of Power Chucks


Hazards may arise where the use and handling of rotating power chucks do not
conform to industrial safety requirements. The power chuck is built to the state-of-
the-art technical and safety standards. Nevertheless, the power chuck can become
a source of danger in the event of inappropriate use by untrained personnel or use
for unauthorised purposes.
The work piece is an important factor in the interaction between lathe, power
chuck and work piece and can result in some danger. This danger has to be as-
sessed by the user for the concrete application.
- The power chuck may only be operated, fitted and maintained by persons
over 18 years of age who have familiarised themselves with this description
and received appropriate training. These persons must also have received
special training on the inherent dangers.
- This operating manual must be read prior to fitting and using the power
chuck and must be followed exactly!
- Any mode of operation detrimental to the safety of the power chuck or can
cause machine damage or injury to persons must be avoided.
- The operator is responsible for ensuring that no unauthorised persons work
on or with the power chuck.
- The operator is obliged to report immediately any changes occurring in the
power chuck which are detrimental to safety.
- Unauthorised modifications and alterations which affect the safety of the
power chuck are not permitted.
- The software programmed in the installed PLC forms an integral part of the
product and is of vital importance for its operational safety. All changes to
the program or the preset parameters are therefore forbidden, unless such
changes are expressly described in this manual. The methods described for
such work must be strictly observed.
- The user undertakes to use the power chuck only when it is in perfect oper-
ating order.
- The user must ensure, by means of appropriate instructions and checks, that
the workplace is kept clean and tidy at all times.
- It is essential that work on the power chuck (lubrication, maintenance, etc.)
is performed only when the power chuck is stationary. The machine must be
locked to prevent unintentional starting during this work.
- Relieve all pressure in the actuating cylinder before carrying out any service
work or checks on the power chuck.
- For safety reasons, use only original FORKARDT assemblies and spare
parts. Use of parts from other sources will invalidate our guarantee.

- Before switching on and working with the power chuck, check that all the
guards have been fitted.
- Guard doors may be opened only after the power chuck has come to a com-
plete standstill.
- The local safety and accident prevention regulations in their latest version
must be observed at all times when working on and with the power chuck.

2.0 Control block STHS-R-K


The hydraulic control block STHS-R-K is designed for controlling the HSR
chucks. It is developed on a metal frame and consists mainly of a hydraulic control
block with solenoid valves, pressure switches and feedback cylinder.
Two pressure switches in line 3 and 4 are used to detect the clamped or unclamped
positions of the chuck. Two further pressure switches in line 1 and 2 serve the 0°
(90°, 180°, 270° or 120°, 240°) and 45° (135°, 225°, 315° or 60°, 180°, 300°) po-
sitions. Furthermore, the power pack is also equipped with a pressure accumulator
which ensures that the workpiece remains gripped in the event of a failure of the
oil pump. The electrical systems of the control block are fully wired up. All sig-
nals are transmitted to a switch cabinet where they can be tapped.

Pressure switch F04 signals that clamping pressure is present. When solenoid
valve Y04 is energised, the chuck clamps and the clamping pressure builds up.
This is signalled by F04. Pressure switch F03 signals the unclamped position of
the chuck.
Pressure switch F02 signals the 0° positions (90°, 180°, 270° or 120°, 240°).
When locking piston (A) has reached its limit position, the pressure builds up and
is subsequently signalled by F02. This applies similarly to pressure switch F01 in
the 45° position (135°, 225°, 315° or 60°, 180°, 300°), when indexing piston (B)
reaches the limit position.
Switch S01 on the feedback cylinder has one normally closed contact and one nor-
mally open contact. This enables signalling of the 0° and 45° (60°) positions. In
the 0° position, the switch is not actuated and the normally closed contact is
closed; the spindle can start to rotate. In the 45° (60°) position, S01 is actuated by
the feedback cylinder and opened.

The spindle may only start to rotate when the chuck has clamped.
By appropriate configuration of pressure switches F03, F04 and
feedback cylinder signals in the machine control, starting of the
spindle in an unclamped condition must be prevented.
The Indexing- and locking-position to be operated at min. 45 bar.

2.2 Electrical data


The electrical systems of the control block are fully wired up. All signals are
transmitted to a switch cabinet where they can be tapped. Electrical connection
takes place via the connector XS01, where all signals and voltage supply are com-
bined. The pin assignments are shown in the enclosed circuit documentation. Used
is a heavy-duty connector type Harting Hand D.

3.0 Indexing process


A 90° indexing operation and the involved components are explained here on the
basis of a pulse diagram. The sequence for a 120° indexing chuck can be derived
analogously.

1. Assumed initial situation:


Solenoid valve Y04 is energised. Pressure switch F04 signals pressure. The
chuck is clamped. Solenoid valve Y02 is energised. Pressure switch F02
signals pressure. The chuck is in the locked position. The feedback cylinder
is pressurised with locking pressure via line 5 and retracted. Switch S01 is
not actuated. The normally open contact (S01.13-14) is open and the nor-
mally closed contact (S01.21-22) is closed.

2. Approaching 45° indexing position:


Solenoid valve Y02 is de-energised and Y01 is energised.
Locking piston (A) retracts, indexing piston (B) extends, whereby the index-
ing square is rotated through 45°. The chuck indexes into the next 45°
(135°, 225°, 315° or 60°, 180°, 300°) position. The large surface of the
feedback cylinder is simultaneously pressurised. Because of the varying si-
zes of the piston areas, the feedback cylinder extends and actuates the feed-
back switch S0, thus causing contact S01.21-22 to open and S01.13-14 to
close.

3. 45° indexing position reached:


Pressure switch F01 closes when indexing piston (B) reaches the 45° limit
position (135°, 225°, 315° or 60°, 180°, 300°).

4. Approaching 90° machining position:


Solenoid valve Y01 is de-energised and Y02 is energised.
Locking piston (A) extends, indexing piston (B) retracts, whereby the index-
ing square is rotated through a further 45°. The chuck indexes into the 90°
(0°, 180°, 270° or 120°, 240°) position. The large surface of the feedback
cylinder is simultaneously pressurised. The feedback piston remains in its
old position until locking piston (A) is fully extended and releases feedback
line 5.

5. 90° machining position reached:


When locking piston (A) has reached its limit positions, feedback line 5 is
released. The locking pressure builds up and the feedback cylinder moves
back into its initial position. Switch S01 is no longer actuated, thus causing
S01.13-14 to open and S01.21-22 to close. The build up of pressure swit-
ches pressure switch F02 on again.
