Introduction to Composite Materials
History of Composite Materials:
 Composite materials are not new. They have been used since antiquity.
 Israelites using bricks made of clay and reinforced with straw are an early
example of application of composites. Individual constituents, clay and straw,
could not serve the function by themselves but did when put together. Some
believe that the straw was used to keep the clay from cracking, but others
suggest that it blunted the sharp cracks in the dry clay.
 Historical examples of composites include the use of reinforcing mud walls in
houses with bamboo shoots, glued laminated wood by Egyptians (1500 B.C.),
and laminated metals in forging swords (A.D. 1800).
 In the 20th century, modern composites were used in the 1930s when glass fibers
reinforced resins.
 Boats and aircraft were built out of these glass composites, commonly called
fiberglass.
 Since the 1970s, application of composites has widely increased due to
development of new fibers such as carbon, boron, and aramids, and new
composite systems with matrices made of metals and ceramics.

Composite Materials:

 Composite materials are multiphase materials obtained through the


artificial combination of different constituents or materials at a
macroscopic level and are not soluble in each other in order to attain
properties that the individual components by themselves cannot attain.
 In general, composite materials having strong constituent provide the
strength and stiffness arranged in continuous or noncontinuous,
surrounded by a weaker matrix material serves as the binder.
 One constituent is called the reinforcing phase material may be in the
form of fibers, particles, or flakes and matrix phase materials are
generally continuous, it provides protection and support for the fibers,
and, importantly, helps to distribute the fibers and also to transmit the
load from broken to adjacent intact fibers.
 Composite materials are not multiphase materials in which the different
phases are formed naturally by reactions, phase transformations, or other
phenomena.

 In general, composites have the following attractive properties:
– Low density (lower than aluminum)
– High strength (as strong as high-strength steels)
– High stiffness (stiffer than titanium, yet much lower in density)
– Good fatigue resistance
– Good creep resistance
– Low friction coefficient and good wear resistance
–Toughness and damage tolerance (as enabled by using
appropriate fiber orientations)
–Chemical resistance (chemical resistance controlled by the
polymer matrix)
– Corrosion resistance
– Dimensional stability (can be designed for zero CTE)
– Vibration damping ability
– Low electrical resistivity
– High electromagnetic interference (EMI) shielding effectiveness
– High thermal conductivity

Advanced composites:
 Advanced composites are composite materials that are traditionally
used in the aerospace industries.
 These composites have high performance reinforcements of a thin
diameter in a matrix material such as epoxy and aluminum.
 Examples are graphite/epoxy, Kevlar/epoxy, and boron/aluminum
composites.
 These materials have now found applications in commercial industries
as well.
Advantages of using composites over metals:
 Monolithic metals and their alloys cannot always meet the demands of
today’s advanced technologies. Only by combining several materials can
one meet the performance requirements.
 For example, trusses and benches used in satellites need to be
dimensionally stable in space during temperature changes between –160°C
and 93.3°C.
 Limitations on coefficient of thermal expansion thus are low and may be
of the order of ±1.8×10–7 m/m/°C.
 Monolithic materials cannot meet these requirements; this leaves
composites, such as graphite/epoxy, as the only materials to satisfy them.6
Classification of Composites
 Composites can be classified according to the shape or geometry of
the reinforcement or filler:
(i) particulate, (ii) flake, and (iii) fibers
 They can also be classified according to the type of matrix material:
(i) polymer, (ii) metal, (iii) ceramic, and (iv) carbon.

 Particulate composites consist of particles immersed in matrices such
as alloys and ceramics. They are usually isotropic because the particles
are added randomly. Particulate composites have advantages such as
improved strength, increased operating temperature, oxidation
resistance, etc. Typical examples include use of aluminum particles in
rubber; silicon carbide particles in aluminum; and gravel, sand, and
cement to make concrete.
 Flake composites consist of flat reinforcements of matrices. Typical
flake materials are glass, mica, aluminum, and silver. Flake composites
provide advantages such as high out-of-plane flexural modulus, higher
strength, and low cost. However, flakes cannot be oriented easily and
only a limited number of materials are available for use.
 Fiber composites consist of matrices reinforced by short
(discontinuous) or long (continuous) fibers. Fibers are generally
anisotropic and examples include carbon and aramids. Examples of
matrices are resins such as epoxy, metals such as aluminum, and
ceramics such as calcium–alumino silicate.

Materials
 Studies of strong, stiff, lightweight materials for application to
diverse structures—from aircraft, spacecraft, submarines, and
surface ships to robot components, prosthetic devices, civil
structures, automobiles, trucks, and rail vehicles—focus on
using fiber-reinforced materials.
 Many common materials: iron, copper, nickel, carbon, and
boron, have directionally dependent properties - due to the
strengths of the interatomic and intermolecular bonds.
 The favourable properties found in one direction usually come
at the expense of the properties in the other directions.

 Units of material are more or less randomly oriented within the volume of

 Processing so that the strong and stiff directions of all the units align
results in a long, thin element of material referred to as a whisker

 A typical whisker may be 1 − 10 × 10−6 m in diameter and
10–100 times as long.
 More basic material units are added to the length of a
whisker to yield a fiber.

 A group of fibers is called a fiber tow, or simply a tow, and


consists of from hundreds to hundreds of thousands of fibers. A
tow is like a rope made of fibers, though generally without the
complicated interlocking twist and braid patterns.

 A composite is a structural material that consists of two or


more combined constituents that are combined at a macroscopic
level and are not soluble in each other. One constituent is called
the reinforcing phase and the one in which it is embedded is
called the matrix.

 The reinforcing phase material may be in the form of fibers,
particles, or flakes. The matrix phase materials are generally
continuous. Examples of composite systems include concrete
reinforced with steel and epoxy reinforced with graphite fibers,
etc.

 Advanced composites are composite materials that are


traditionally used in the aerospace industries. These composites
have high performance reinforcements of a thin diameter in a
matrix material such as epoxy and aluminum.

 For higher ductility and toughness, and better transfer of loads
from the matrix to fiber, composites require larger surface area
of the fiber–matrix interface. For the same volume fraction of
fibers in a composite, the area of the fiber–matrix interface is
inversely proportional to the diameter of the fiber.
 Fibers able to bend without breaking are required in
manufacturing of composite materials, especially for woven
fabric composites. Ability to bend increases with a decrease in
the fiber diameter and is measured as flexibility.
 Flexibility is defined as the inverse of bending stiffness and is
proportional to the inverse of the product of the elastic modulus
of the fiber and the fourth power of its diameter

Drawbacks or limitations:
 High cost of fabrication of composite
 Mechanical characterization of a composite structure is more
complex than that of a metal structure.
 Repair of composites is not a simple process compared to that for
metals. Sometimes critical flaws and cracks in composite structures
may go undetected.
 Composites do not have a high combination of strength and fracture
toughness compared to metals.
 Composites do not necessarily give higher performance in all the
properties used for material selection. Six primary material selection
parameters — strength, toughness, formability, joinability, corrosion
resistance, and affordability

Free Thermal Strains
 When a fiber-reinforced composite material is heated or cooled,
just as with an isotropic material, the material expands or
contracts. This is a deformation that takes place independently
of any applied load.
 Unlike an isotropic material, the thermal expansion of a fiber-
reinforced material is different in each of the three principal
material directions.
 Graphite fibers contract along their length when heated (Refer:
Properties Table). Polymers, aluminum, boron, ceramics, and
most other matrix materials expand when heated.
 Therefore, when heated, a composite will expand, contract, or
possibly exhibit no change in length in the fiber direction,
depending on the relative effects of the fiber and matrix
materials. In the other two directions, due to the dominance of
the properties of theDr.Ananda

 When exposed to a liquid, polymers absorb a certain amount of
that liquid and, in general, expand.
 The amount of liquid absorbed is not significant, however, weight
gains in excess of 3 or 4% are unusual.
 The moisture expansion in the fiber direction is small, at least for
graphite fibers; the fibers usually do not absorb moisture, and the
stiffness of the fibers overcomes any tendency for the polymer to
expand in that direction.

The Plane-Stress Assumption

 Fiber-reinforced materials are utilized in beams, plates,


cylinders, and other structural shapes which have at least
one characteristic geometric dimension an order of
magnitude less than the other two dimensions.
 In these applications, three of the six components of stress
are generally much smaller than the other three. With a
plate, for example, the stresses in the plane of the plate are
much larger than the stresses perpendicular to that plane.
 In all calculations, then, the stress components
perpendicular to the plane of the structure can be set to
zero, greatly simplifying the solution of many problems.

 To assume that strain ε3 is zero is absolutely wrong. That it is not zero is a
direct result of Poisson’s ratios ν13 and ν23 acting through S13 and S23,
respectively, coupling with the nonzero stress components σ1 and σ2.
 The above equation for ε3 forms the basis for determining the thickness
change of laminates subjected to inplane loads, and for computing
through-thickness, or out-of-plane, Poisson’s ratios of a laminate.

Void Content
During the manufacture of a composite, voids are introduced in the
composite as shown in Figure. This causes the theoretical density of
the composite to be higher than the actual density. Also, the void
content of a composite is detrimental to its mechanical properties.
These detriments include lower Shear stiffness and strength,
Compressive strengths, Transverse tensile strengths, Fatigue
resistance, Moisture resistance.

Experimental determination

Burn or the acid digestion tests


 Take a sample of composite and weigh it.
 The density of the specimen is found by the liquid
displacement method in which the sample is weighed in air
and then in water.

 For specimens that float in water, a sinker is attached. The
density of the composite is then found by

 Glass-based composites are burned, and carbon and aramid-based
composites are digested in solutions.
 Carbon and aramid-based composites cannot be burned because carbon
oxidizes in air above 300°C and the aramid fiber can decompose at high

 Epoxy-based composites can be digested by nitric acid or a hot mixture
